    Application of Unience XLPE XL-1000

On 0.6/1 kV distribution lines, Unience XLPE XL-1000 is processed as silane moisture-cure insulation for single-core and multi-core power cables under IEC 60502-1. The production line commonly uses a 65 mm grooved-feed single-screw extruder with 25:1 L/D, a compression ratio between 2.5:1 and 3.0:1, and a breaker-plate screen pack of 120/80/120 mesh. Barrel setpoints from feed to metering are maintained at 135–150 °C, 150–165 °C, 170–185 °C, and 180–195 °C; head and die zones are held at 180–195 °C so melt temperature remains between 160 °C and 190 °C. The upper boundary is process-critical: excursions above 200–210 °C accelerate silanol condensation inside the screw, generating microgel particles that appear as surface roughness, die-lip deposit, and local wall-thickness oscillation. A conductor preheater set to 80–120 °C is used on copper conductors to reduce insulation shrink-back and stabilise adhesion. Concentricity is checked against IEC 60811-401; minimum wall thickness must be maintained within ±10 % of nominal because thin spots reach hot-set pass earlier while thick spots remain undercured. After extrusion, crosslinking is completed by immersion in a 85–95 °C water bath or a 90 °C, 90 % RH sauna. A 2.0 mm insulation wall typically reaches hot-set pass after 6–12 h immersion, but cure time is diffusion-controlled and increases with wall thickness, so thick-wall cable should not be released solely on line speed. If the line is stopped at die temperature for more than 15 min, stagnant melt should be purged before restart because moisture-induced coupling creates high-viscosity gels that cannot be re-melted. Opened packages at ambient relative humidity above 60 % are consumed within 12 h or pre-dried in a 70 °C desiccant dryer for 4 h. Amine-based processing aids are avoided because residual amines can deprotonate silanol intermediates and produce premature alkoxysilane condensation, leading to variable crosslink density and rough die surfaces.

In extended production runs on this cable class, the most frequent batch-to-batch processing fault is stepwise wall-thickness oscillation after silane-catalyst masterbatch lot changes. The defect is not visible to the bare eye on insulation with a smooth outer surface but is detectable by continuous diameter gauging at the cooling trough exit. Root cause is usually non-uniform catalyst dispersion in the feed hopper when a two-component silane system is used; if Unience XLPE XL-1000 is supplied as a ready-to-use compound, the masterbatch let-down ratio is fixed and the operator can rule out mixing error. Complete cure is confirmed by stripping the insulation from a 300 mm sample, cutting a 10 mm dumb-bell, and running the hot-set test under 0.2 MPa at 200 °C. Undercured material elongates above 175 % and remains visibly stretched after unloading.

Why Does BS EN 50525-3-41 Retain Hot-Set Requirements for XLPE Building Wire?

Building wire insulated with Unience XLPE XL-1000 is produced for fixed installation at 90 °C continuous conductor temperature under BS EN 50525-3-41. The standard retains hot-set testing because linear polyethylene or plasticised PVC cannot pass the 200 °C, 0.2 MPa elongation limit, whereas silane-crosslinked polyethylene behaves as a thermoset once the moisture-cure network is complete. Extrusion is performed on a 50 mm single-screw line with 30:1 L/D and low-work screw geometry to limit frictional heating at line speeds of 200–600 m/min for 1.5 mm² to 4 mm² stranded copper conductors. Minimum insulation wall is 0.6–0.7 mm; this thickness places melt strength at the centre of process control because low melt temperature below 160 °C increases die swell and eccentricity, while melt temperature above 200 °C initiates silanol-driven pre-crosslinking. The hot-set criterion in IEC 60811-507 — elongation under load ≤ 175 % and permanent set ≤ 15 % — is applied to every start-up and after each silane/catalyst masterbatch lot change before full line speed is reached. Mechanical testing according to IEC 60811-501 requires minimum tensile strength of 12.5 MPa and elongation at break of 200 % before aging; after aging at 135 °C for 240 h, the insulation must retain properties within the standard’s specified limits. Flame testing under IEC 60332-1-2 is influenced more by cable construction, jacketing compound, and copper size than by the XLPE insulation layer itself, but the crosslinked char formation prevents melt dripping during flame impingement. Published data for Unience XLPE XL-1000 lot-to-lot variance at building-wire line speeds is limited; extrusion trials should therefore include at least 100 m of start-up cable for hot-set and wall-concentricity checks before continuous production. The compound should not be combined with amine-based flame-retardant additives or recycled PVC buffers because premature silanol condensation and plasticizer migration produce inconsistent crosslink density, poor interfacial adhesion, and reduced long-term heat resistance.

Under EN 50618, photovoltaic cable primary insulation must withstand long-term wet thermal aging at 85 °C and retain dielectric properties after 1000 h immersion. Unience XLPE XL-1000 is used as 0.5–0.7 mm primary insulation over 2.5–10 mm² tinned copper with an outer crosslinked sheath. The co-extrusion sequence often uses a 90 mm main extruder for insulation and a 60 mm co-extruder for the sheath, with insulation melt temperature held at 170–190 °C. After moisture curing in 85 °C water for 24 h, hot-set testing per IEC 60811-507 is performed at 200 °C under 0.2 MPa; the insulation strip must not elongate more than 175 % under load and must return to ≤ 15 % permanent set. Cold bend at -40 °C per EN 60811-504 must show no cracks, which is related to extractable gel fraction; ASTM D2765-16 gel content is therefore monitored with a target above 65 %. UV resistance required for outdoor service is not supplied by unfilled XLPE alone: a UV-stabilised black sheath or a carbon black masterbatch added at 2.0–2.5 wt% with adequate dispersion is required. If natural insulation is used without an external sheath in outdoor exposure, published data for this specific configuration is limited and outdoor qualification cannot be assumed. Water treeing and wet electrical resistance stability are evaluated by EN 50618 long-term tests; undercure from residual silanol groups increases water uptake and should be controlled through minimum gel content and hot-set pass before sheathing. The main process conflict is co-extrusion line speed: increasing line speed beyond the silane cure capacity can place an uncured insulation layer into the sheathing bath, trapping moisture at the insulation-sheath interface and causing later cold-bend cracking at -40 °C.

When ISO 6722 Class C Primary Wire Insulation Moves from Plasticised PVC to Silane-Crosslinked PE

Automotive primary wire for engine-compartment and body-harness routes is produced with Unience XLPE XL-1000 at wall thicknesses from 0.22 mm to 0.35 mm over 0.35–2.5 mm² conductors, targeting ISO 6722-1 Class C with a long-term conductor temperature of 125 °C. The thin wall changes the crosslinking economics: peroxide continuous-vulcanisation lines introduce excessive heat history and oxidation for small-diameter wire, while silane moisture cure allows a standard 50 mm single-screw crosshead extruder running at 400–800 m/min to be followed by an inline humidifier or offline water bath. Melt temperature is kept between 170 °C and 190 °C; when the melt exceeds 205 °C, pre-crosslinked gels generate pinholes in a 0.25 mm wall, which fail the ISO 6722-1 voltage withstand and insulation flaw tests. Scrape abrasion and pinch resistance depend on crosslink density and surface lubricant balance; over-lubrication from external waxes reduces connector retention, while under-lubrication increases wire-harness insertion force. The material should not be combined with unmodified PVC colour concentrates because plasticizer migration softens the XLPE surface and reduces long-term heat resistance. Heat aging per ISO 6722-1 is typically performed at 150 °C for 240 h for Class C; the insulation is rejected if it cracks at -40 °C cold winding or fails post-aging voltage testing. On production scale, batch-to-batch variation in silane graft level is controlled by monitoring hot-set elongation on a stripped insulation tube from the first 200 m of each pallet; if elongation under load exceeds 175 %, the batch is re-cured or rejected before terminal crimping. The main field failure observed on ultra-thin-wall automotive lines is eccentricity collapse caused by low melt strength at the crosshead; stabilising melt pressure at the die with a 50–80 bar head-pressure window reduces this failure mode in practice.

For process automation and control installations, Unience XLPE XL-1000 is applied as 0.4–0.6 mm insulation on 0.5–1.5 mm² stranded copper pairs or triads constructed to EN 50288-7. Extrusion is carried out on a 45 mm single-screw line with low-compression screw geometry because small conductor cross-sections require precise capacitance and diameter control; melt temperature is limited to 165–185 °C. The crosslinked insulation reduces insulation shrink-back during soldering and terminal-block termination compared with thermoplastic PE, provided curing is completed to a hot-set pass. In this application, the main operational constraint is moisture sensitivity during multi-layer cabling: partially cured insulation absorbs water during wet stranding or open storage, causing foaming during subsequent outer-sheath extrusion at 180 °C. Therefore the insulation core should be cured in 85 °C water until hot-set elongation remains ≤ 175 % under IEC 60811-507 before stranding. Published data for this specific geometry using Unience XLPE XL-1000 is limited, so line qualification includes 500 m of trial cable subjected to capacitance, hot-set, and cold-bend testing at -25 °C before release to serial production.

Aerial Bundled Conductor Sheathing with Low-Temperature Flexibility

Aerial bundled cable for low-voltage distribution uses Unience XLPE XL-1000 as 1.0–2.0 mm XLPE sheathing over aluminium phase conductors, with continuous service at 90 °C and short-circuit excursions to 250 °C. Extrusion is run on a 90 mm or 120 mm single-screw extruder with 25:1 L/D and a pressure die to maintain sheath thickness under outdoor ice and wind load conditions. Melt temperature is kept at 160–190 °C; lower melt temperatures cause high-amperage motor load and rough sheath surface, while higher values above 200 °C produce pre-cured gels that appear as black specks in the sheath. Weathering resistance requires carbon black at 2.0–2.5 wt% with mean primary particle size not exceeding 25 nm and good dispersion; poor carbon black dispersion forms agglomerates that initiate environmental stress cracking at cable bends. The crosslinked sheath is tested for low-temperature elongation at -40 °C per EN 60811-504 and for hot set at 200 °C with 0.2 MPa load per IEC 60811-507. The process conflict in outdoor production lines is bath-temperature maintenance in winter: if the moisture-cure bath cannot be maintained at 85 °C, cure time extends non-linearly and partial cure leads to cold-set surface cracking. The line should therefore be equipped with closed-loop bath heating and thermocouple control within ±1 °C.
