Application of Toray Industries TOYOLAC™ ASA TA42C X01

On a 1,500 kN hydraulic injection moulding machine with a 22:1 L/D general-purpose screw and a closed-loop controller, paint-free exterior mirror housings are produced from Toray Industries TOYOLAC™ ASA TA42C X01 using a two-stage velocity profile. Pellets are dried in a desiccant dryer at 80 °C for 4 h; the return air dew point is held at -40 °C or lower, and residual moisture is checked by Karl Fischer titration to remain below 0.03 wt%. If post-moulding adhesion testing is planned and warehouse relative humidity exceeds 60%, drying time is extended to 6 h. The screw barrel profile is set with the feed throat at 200 °C, the compression zone at 230 °C, and the metering zone at 240 °C. The hot runner or heated sprue bushing is maintained at 235 °C. The mould surface temperature is held at 45 °C–55 °C to balance grain retention and cycle time. For a housing with a projected area of 180 cm² and a nominal wall thickness of 2.2 mm, first-stage injection velocity is 120 mm/s through the gate; velocity is ramped down to 40 mm/s when the melt front enters the mirror boss rib. Hydraulic hold pressure is 55 MPa–65 MPa for 5 s, back pressure is 0.5 MPa–1.0 MPa during screw recovery, and cushion is controlled at 3 mm–6 mm. Knit lines behind the mirror boss are the primary process risk: when two edge gates feed the part, the two melt fronts meet at the boss and reduce notched Charpy impact by approximately 30%–40% relative to a single flowing melt front. Moving the gate to a single valve-gated inlet or adding a heated sprue bushing is preferred. Exterior qualification for a mirror housing commonly includes SAE J2527 xenon arc exposure to 3,000 kJ/m² with ΔE ≤ 3, ISO 9227 neutral salt spray for 720 h with no blistering, and ISO 179-1:2010 notched Charpy impact at 23 °C. The terminal component is an unpainted grained mirror housing supplied without a clearcoat, and its surface is inspected at a 1.5 m viewing distance for gloss gradient, silver streaking, and gate blush.

When Unpainted Cowl Vents Must Survive Windshield Washer Fluid and Alternating Salt Spray

Cowl vent grilles are located in the plenum where methanol-based washer fluid, ethylene glycol de-icer, and chloride-containing road spray collect during winter operation. The ASA compound is preferred over general-purpose ABS because the acrylic-ester elastomer phase reduces visible surface attack after intermittent chemical contact and because the low-gloss grained surface does not require paint. A black colour masterbatch is typically added at 2.0 wt% based on pellet weight; let-down is verified by transmission microscopy of a 20 µm cryomicrotomed section at 100× magnification. Drying follows the desiccant protocol of 80 °C for 4 h to below 0.03 wt% moisture. The cowl vent is a wide, thin part with a flow length of 350 mm and a wall thickness of 1.8 mm; a sequential valve-gate system with four drops is used to prevent hesitation lines at the part boundary and to fuse the flow fronts in the centre of the grille bar. Melt temperature is set at 230 °C–240 °C, and mould temperature at 50 °C–60 °C. Injection of the face surface uses high volumetric flow rates for 1.2 s–1.8 s; after the flow front reaches the final rib, velocity is reduced to 25% of maximum to avoid over-packing the lower grille bar and to prevent flash along the vent slot. Chemical resistance is screened with ASTM D543-21 Method B by exposing tensile specimens to a 50:50 volume mixture of methanol and deionized water at 23 °C for 24 h; tensile strength retention below 80% constitutes a rejection under OEM exterior trim guidelines. Weathering is tested to ISO 4892-2:2013 Cycle 1 at 0.51 W/m² and 340 nm for 2,000 kJ/m² with ΔE ≤ 2.5. Salt spray is run to ISO 9227 for 480 h on a finished grained surface, with no blistering or loss of grain definition permitted. The end component is an unpainted cowl vent grille supplied in vehicle-specific grained black.

Two-stroke garden tools impose simultaneous contact with mixed-fuel splash, high-frequency engine vibration at speeds up to 8,000 min⁻¹, and ultraviolet exposure during full-season outdoor storage. Clamshell housings for backpack blowers and string trimmers are moulded from TOYOLAC™ ASA TA42C X01 at a wall thickness of 2.0 mm–2.5 mm; local bosses are thickened to 3.0 mm and gusseted to avoid sink at the screw retention point. The material is dried at 80 °C for 3 h–4 h. Melt temperature is held at 225 °C–235 °C, while mould temperature is set at 60 °C to improve reproduction of fine texture and to reduce moulded-in stress at the engine mount boss. A sequential injection profile is used: first-stage velocity is 80 mm/s through the edge gate, second-stage 35 mm/s during rib and boss filling, with pack pressure of 50 MPa for 4 s. Clean sprues and runners are reground and returned to the non-appearance inner shield at up to 10 wt%, provided that regrind moisture is controlled below 0.05 wt%; exterior clamshells are moulded from virgin pellet only. A known production failure mode is boss cracking when the boss is fed by a cold sprue that produces a weld line at the root. Impact resistance is checked by ISO 179-1:2010 notched Charpy at 23 °C and at -20 °C because the blower housing is assembled in cold climates with snap-fit closures. UL 94 HB at 1.5 mm is generally accepted for portable outdoor power equipment housings. The terminal part is a black or orange clamshell that carries the recoil starter, air intake grille, and fuel tank neck shroud.

High-Shear Thin-Wall Outdoor Telecom Enclosure Tooling and Thermal Stability Limits

Thin-wall enclosures for outdoor telecom radio units require flat gasket sealing faces, UV-stable surfaces, and the ability to fill long ribbed sections without excessive injection pressure. TOYOLAC™ ASA TA42C X01 is processed at a melt temperature of 230 °C–240 °C, with a mould temperature of 60 °C–70 °C to stabilise gasket groove dimensions. Drying at 80 °C for 4 h to below 0.03 wt% moisture is mandatory; a dry-air hopper with a dew point of -40 °C is used on production machines running hygroscopic regrind. The tool is a single-cavity hot-runner mould with four valve-gated drops; sequential valve opening prevents weld lines along the side wall. The enclosure wall thickness is 1.4 mm, and the flow length from gate to the last corner is 420 mm. Fill time is set at 1.0 s–1.4 s. The screw is a 25:1 L/D barrier screw; screw recovery speed is limited to 100 min⁻¹ because higher speeds cause shear heating and surface splay. Pack pressure is 65 MPa for 3 s, followed by a stepped hold at 30 MPa for 6 s. For exterior shells, no regrind is used. For internal frames, up to 15 wt% of clean regrind with moisture below 0.05 wt% is allowed, but the regrind must be free of paper labels and metal contamination. The gasket groove tolerance is held to ±0.10 mm over a 500 mm length by using conformal cooling channels and a mould temperature controller with a fluid temperature variation of ±1 °C. The component is tested to IEC 60529 for IP65 dust-tight and water-jet protection; the seal face is inspected with a 0.05 mm feeler gauge and a dial indicator after clamping. Weathering is tested to ISO 4892-2:2013 Cycle 1 at 3,000 kJ/m² with ΔE ≤ 3. Flame retardance is limited: TOYOLAC™ ASA TA42C X01 is an unfilled HB grade per UL 94 at 1.5 mm, and it is not suitable for enclosures requiring UL 94 V-0 or glow-wire ignition temperature above 750 °C unless an approved FR-modified grade or a PC/ASA blend is substituted. The terminal product is a grey outdoor telecom radio housing with an uncoated seal groove and UV-stable exterior.

During drain-down cycles in spa equipment, bromine or chlorine vapour condenses on the underside of the polymer cover, and the pH 7.2–7.8 water carries calcium carbonate scale that is periodically removed with chelating agents. Pump strainer lids, heater covers, and control box enclosures are moulded from TOYOLAC™ ASA TA42C X01 as an opacified, unpainted alternative to painted metal or clear polycarbonate in humid, low-abrasion service. Parts are moulded with a wall thickness of 2.8 mm–3.2 mm to provide thread strength at the union nut and to avoid creep under continuous clamp load. Drying is carried out at 80 °C for 4 h, and melt temperature is set at 230 °C–245 °C. Mould temperature is elevated to 70 °C to relax moulded-in stress at the threaded boss; the cylinder nozzle is kept at 235 °C to prevent drool during the cooling stage. A low-shear screw with a compression ratio of 2.0:1 and a 22:1 L/D is used, and screw recovery speed is limited to 80 min⁻¹. An externally bonded thread insert is preferred over a moulded thread because the cyclic torque applied during strainer lid removal is 2.5 N·m–3.5 N·m and a moulded thread under repeated torque may crack at the root. Flexural modulus is tested to ISO 178:2019, and notched Izod impact is tested to ISO 180:2019 at 23 °C. Published data for continuous immersion in potassium monopersulfate shock solutions at oxidizing concentrations above 15 mg/L is limited; qualification must be performed on moulded parts. Continuous immersion of the material in oxidizing spa water is not recommended; the component is qualified for splash and vapour contact, not for submerged pump volutes. The terminal product is a dark grey or black pump strainer lid and heater cover with a textured surface that hides scale residue between cleanings.

How Roof Rack End Caps Handle Low-Temperature Snap-Fit Deflection During Installation

Roof rack end caps and cargo carrier covers are installed at ambient temperatures that can fall below -20 °C in northern markets, and the snap-fit beams are deflected during assembly at the vehicle dealership, not in a controlled plant. The lower temperature limit for this application is set by notched Izod impact performance at -30 °C rather than by room-temperature tensile strength. The material is dried at 80 °C for 4 h, then processed at a melt temperature of 235 °C–245 °C and a mould temperature of 55 °C–65 °C. The end cap is gated at the base of the snap-fit beam, not at the visible crown, to orient the flow front along the length of the beam and to reduce the weld line at the attachment hook. Pack pressure of 55 MPa for 5 s is used to minimize sink at the hinge; the hinge thickness is maintained at 0.8 mm–1.0 mm and the snap-fit undercut is 0.5 mm–0.7 mm. In-process inspection uses a torque-controlled screwdriver to open and close the snap ring 10 times at -20 °C; cracking at the gate or hinge constitutes a batch rejection. The component is tested to ISO 180:2019 at -30 °C, ISO 527-2:2012 for tensile modulus, and ISO 4892-2:2013 Cycle 1 for 2,500 kJ/m² with ΔE ≤ 3 and no visible gloss change. The use of regrind is limited to 10 wt% for the inner ribs only, and the regrind is screened to remove fines below 0.5 mm because fines reduce low-temperature ductility. The terminal product is a colour-matched end cap that conceals the roof rack mounting foot and resists car-wash detergent and road grit.
