    Application of Techno-UMG DIALAC® ASA U400

Production-scale injection moulding of DIALAC ASA U400 into unpainted exterior mirror housings, radiator grille surrounds, cowl vent grilles and A-pillar covers runs from granulate dried to residual moisture below 0.02 % in a dehumidifying hopper dryer maintained at 80 °C for 4 h and at a dew point no higher than -30 °C. Barrel temperature profiles on an electromechanical injection moulding machine with screw diameter 40–60 mm and L/D ratio 20:1–22:1 are set from 230 °C at the feed throat to 250 °C at the metering zone and 245 °C at the open nozzle. Mold temperature is controlled at 60–80 °C via pressurized-water thermolators; field data from high-volume automotive lines indicate that mold temperatures below 60 °C increase visible weld line depth and lower gloss retention on grained surfaces, while temperatures above 80 °C raise cycle time and can induce sticking on textured core surfaces. Injection pressure is normally 800–1,200 bar, holding pressure is held at 50–65 % of the injection peak, and holding time is set between 6 s and 12 s for wall sections from 2.0 mm to 3.5 mm. The formulation addition ratio for this sector is 96–98 wt% virgin ASA U400 plus 2–4 wt% ASA- or SAN-based colour masterbatch; black formulations should maintain total added carbon black below 0.5 wt% when OEM solar heat load targets must be met. The relevant qualification suite includes ISO 4892-2:2013 and SAE J2527 xenon-arc weathering with exposure from 2,000 kJ/m² to 3,000 kJ/m² at 340 nm, ISO 527-2:2012 for tensile modulus and yield stress, ISO 178:2019 for flexural modulus, ISO 179-1/1eU for Charpy impact, ISO 75-2 for heat deflection temperature, and ISO 2813 for specular gloss. Terminal product types in this segment include injection moulded exterior mirror housings, radiator grille bars, cowl vent grille assemblies, windshield pillar covers and rear spoiler shells; OEM weathering specifications commonly require ΔE below 2.0 after 2,000 kJ/m² xenon exposure. Operational boundaries are defined by the resin’s limited resistance to aromatic hydrocarbons, chlorinated solvents, esters and ketones, and by continuous service under load above 85 °C, which must be confirmed by creep and HDT data before part approval.

What Limits Melt Stability and Cap Layer Uniformity in ASA Capstock Coextrusion onto Rigid PVC?

ASA capstock over rigid PVC profiles uses DIALAC ASA U400 as the weatherable outer layer on window lineals, siding, soffit, fascia and cellular PVC trim. The cap layer addition ratio is specified by thickness rather than batch concentration, normally 0.15–0.25 mm for standard profiles and 8–15 wt% of total profile mass where coextruded thin-wall foam-core or cellular profile weight fractions are calculated. For colour-matched capstock, an ASA-based concentrate is metered at 2–4 wt% at the capstock extruder throat; no solvent or liquid carrier is used. The capstock extruder is typically a single-screw unit with screw diameter 25–40 mm and L/D ratio 25:1, operating against a main PVC extruder with screw diameter 60–90 mm and L/D ratio 28:1. ASA U400 melt temperature at the die entry is kept between 210 °C and 230 °C, while the PVC substrate melt is held at 180–200 °C; the coextrusion die body is maintained at 190–210 °C to reduce interfacial instability. The critical process conflict is viscosity mismatch: if the ASA layer is delivered too cold or too thin, the interface enters unstable flow and the outer surface exhibits waviness, gloss banding, or local layer thinning below 0.10 mm, which can fail weathering tests. Calibration is performed with vacuum sizers operated at 0.5–0.8 bar negative pressure, and production line speed is typically 2–5 m/min depending on profile cross-section. Compliance for this segment is anchored to EN 12608-1 for unplasticized PVC window profile types, ISO 4892-2:2013 for xenon weathering of the capstock layer, ISO 306 Vicat softening temperature, ISO 178:2019 flexural modulus, and ISO 179-1 impact strength. REACH and RoHS constraints require lead-free PVC stabilizers; tin-based or calcium-zinc stabilizer packages are normally used in the substrate. Terminal products include coextruded window and door profiles, exterior cladding, soffit, fascia boards, siding panels, fence profiles and garage door skins. The operational incompatibility to control is cross-contamination between ASA capstock and PVC regrind: recycled capstock-bearing PVC cannot be assigned to the cap layer because inhomogeneous ASA domains create surface defects and weathering failure, and therefore must be directed into non-exposed core or non-load-bearing interior lineal layers.

Outdoor electrical and telecommunications enclosures moulded from DIALAC ASA U400 are specified where long-term UV stability and low moisture absorption at moderate heat loads are required, particularly for cabinets that remain in sunlight and are not continuously loaded above 70–80 °C. The resin is processed at 100 wt% unfilled for covers, bases and rain-shield components with wall thickness normally 2.5–4.0 mm. When low-temperature impact is needed, ASA U400 is blended with polycarbonate at 30–50 wt% in a compounding stage; the blend raises melt temperature to 250–270 °C and improves notched impact, but shifts modulus and hydrolysis sensitivity. Pre-drying at 80 °C for 4 h remains mandatory. Moulding is typically performed on hydraulic or hybrid machines with clamp capacities from 6,000 kN to 12,000 kN for cabinet parts larger than 500 mm in diagonal dimension; hot runner systems with sequential valve gating are used to eliminate weld lines at cable entry bosses and mounting lugs. Barrel temperatures for unfilled U400 follow 240–260 °C, mould temperature 70–90 °C, and holding pressure 40–60 % of injection peak. The sector’s normative frame includes UL 746C outdoor suitability F1, UL 94 HB for unfilled ASA U400 at the minimum thickness shown on the grade’s UL yellow card, NEMA 250 Type 3R/4X designation for rain-tight and corrosion-resistant enclosures, IEC 62262 IK08 impact protection at 5 J, and IEC 60529 IP65 sealing when a gasket flange is co-moulded. Unfilled ASA U400 should not be represented as a UL 94 V-0 material; flame-retardant enclosure compounds are separate grades, and any V-0 claim must be supported by the specific UL yellow card for the final compound. Terminal products include telecommunications base station covers, outdoor meter cabinets, DC disconnect housings, antenna radomes, industrial junction boxes and weatherproof control enclosures. The main limitation in this segment is that ASA U400 is not a structural electrical insulator for live conductor support and should not be used in continuous contact with strong ketones, esters, or aromatic hydrocarbons, nor at sustained service temperatures above 80 °C under significant mechanical load.

Thermoformed Marine Hatch Covers and Low-Temperature Impact Compounding

Marine hatch covers, deck access lids and RV ventilation louvres made from ASA U400 sheet are produced through sheet extrusion followed by thermoforming. The formulation for this segment commonly uses ASA U400 at 70–100 wt% with a polycarbonate or acrylic impact-modifier balance of 0–30 wt%; pure U400 sheet is preferred for cost-controlled UV-stable surfaces, while PC addition at 20–30 wt% improves notched impact at -30 °C and raises the softening temperature. Twin-screw compounding, when required, is performed on a corotating twin-screw extruder with L/D ratio 36:1–40:1, barrel temperatures 230–260 °C, and screw speed 300–500 min⁻¹; the melt is filtered through a screen pack of 200–400 µm aperture before pelletising. Sheet extrusion uses a single-screw extruder with melt pump, die lip gap 0.3–0.6 mm greater than target sheet gauge, and a three-roll stack with roll temperatures set at 80 °C, 90 °C and 100 °C from top to bottom. Thermoforming is carried out at sheet surface temperature 160–190 °C; below this range the ASA sheet develops stress whitening at corners, while above it sagging and thickness non-uniformity exceed acceptable thresholds. The compliance framework for marine and RV parts includes ISO 4892-2:2013 xenon-arc weathering, ISO 4892-2:2013 Method B window-glass exposure where interior UV simulation is specified, ISO 179-1/1eA notched Charpy impact at -30 °C for cold-climate service, ISO 178:2019 flexural modulus, and ISO 306 Vicat softening temperature. Terminal product classes include marine deck hatch lids, instrumentation console covers, engine access panels, recreational vehicle vent shrouds, shower skylight frames, and GPS/radome covers. The operational boundary is not for continuous below-waterline immersion or direct fuel contact; ASA U400 is not resistant to aromatic and halogenated solvents, and sealing systems should use marine-grade neutral-cure silicone rather than solvent-based adhesives.

When Unpainted ASA U400 Replaces Powder-Coated Steel in Compact Tractor Hoods and Fender Panels

Compact tractor hoods, fender flares and lawn mower cowlings are moulded from DIALAC ASA U400 where manufacturers remove powder-coated steel to achieve lower tooling amortisation, corrosion-free unpainted surfaces and reduced assembled part count. The resin is processed at 100 wt% for non-structural body panels, with 2–5 wt% ASA-based high-concentration colour masterbatch; when the hood or cowling includes integrated mount bosses or must carry moderate static loads, short glass fibre reinforcement at 10–20 wt% is incorporated in a compounded pellet rather than dry blended at the press, because dry blending produces inconsistent fibre distribution and surface gloss variation. Large-part injection moulding uses clamp force from 10,000 kN to 20,000 kN, barrel temperatures 240–260 °C, mould temperatures 70–90 °C, and sequential valve gating to prevent visible knit lines across hood outer surfaces; gas-assisted injection moulding is used for thick ribbed hood structures to reduce sink marks and cycle time. The normative set for agricultural outdoor exposure includes ISO 4892-2:2013 xenon-arc weathering, SAE J2527 for automotive-derived validation, ISO 527-2:2012 tensile stress at yield, ISO 178:2019 flexural modulus, ISO 179-1 Charpy impact, and ISO 75-2 heat deflection temperature. Terminal product types include compact tractor hood skins, side panels, fender flares, grass collector covers, lawn mower engine shrouds and outdoor power equipment body panels. The processing boundary is that ASA U400 should not be used for main structural frame members or roll-over protective structures; continuous contact with hot engine components above 85 °C under load is outside the resin’s recommended service envelope, and direct continuous diesel spillage on stressed tabs should be validated by immersion testing according to ISO 175 before commercial release.

Photovoltaic balance-of-system enclosures including microinverter bodies, optimizer covers, rapid shutdown switch boxes and string combiner housings use ASA-based compounds because the enclosure must pass outdoor UV exposure and impact tests without painting after installation. In this segment DIALAC ASA U400 is not normally used as the sole resin for flame-retardant current-carrying enclosures; it is introduced at 20–40 wt% into flame-retardant PC/ASA or halogen-free FR ASA compounds as the weatherable component, with the flame-retardant package added at 10–20 wt% depending on the base resin and required UL rating. Compounding is carried out on a corotating twin-screw extruder with L/D ratio 36:1–44:1, barrel temperatures 220–250 °C, and side feeding of mineral-based flame-retardant additives to avoid degradation of halogen-free systems; the melt is vacuum devolatilised at -0.6 bar or lower to remove volatiles before pelletising. Injection moulding of the compounded material uses barrel temperatures 250–270 °C, mould temperature 80–100 °C, and holding pressure profiles configured for internal embossed metal screw bosses and cable gland threads. The compliance matrix includes UL 746C outdoor suitability F1, UL 94 V-0 at 1.5 mm for the final flame-retardant compound, IEC 60529 IP65 enclosure sealing, IEC 62262 IK08 at 5 J for impact resistance, and IEC/EN 61439-1 for low-voltage switchgear and controlgear assemblies where applicable. Published data for this specific configuration is limited and must be obtained from the compound supplier’s UL file; DIALAC ASA U400 alone should not be specified for a V-0 enclosure application without an independent certified FR compound. Terminal product types include microinverter bodies, PV string combiner boxes, rapid shutdown disconnect housings, optimizer covers and DC/AC wiring compartment lids. The operational boundary is that flame-retardant additives may reduce UV gloss retention and impact strength relative to unfilled ASA; therefore, outdoor F1 weathering data must be generated on the final FR compound rather than inferred from U400 alone.
