During filling of a two-cavity center console carrier mold mounted on a 1 800 kN clamp unit with a 50 mm screw and L/D ratio 22:1, the gate-to-vent distance from a single hot-drop gate located under the cup-holder area commonly exceeds 320 mm. With the barrel set at 250 °C rear, 260 °C center, and 255 °C front, a melt front velocity above 180 mm/s is required to avoid premature freeze in the thin bridge webs. The injection stage is transferred to holding pressure at 95–98% volumetric fill. Transfer below 92% volumetric fill produces rib-root sink marks deeper than 0.02 mm; transfer above 99% causes overpack around the HVAC mounting bosses and increases molded-in stress. A cavity pressure sensor at the last fill point is set to trigger hold at 45–60 MPa, but the exact threshold depends on wall thickness and hot-runner manifold balance. CYF204G must be dried to a moisture level below 0.02% according to ISO 15512 method A. The typical drying condition is 80 °C for 4 h in a desiccant-bed dryer with a dew point not higher than -40 °C. If moisture rises above 0.03%, silver streaking appears at the valve-gate vestige and cannot be corrected by raising melt temperature.
Regrind use is capped at 15% in hidden structural ribs only; Class A visible surfaces are molded from 100% virgin CYF204G unless a closed-loop granulation line with vacuum degassing and metal separation is validated. Automotive interior compliance for the center console carrier requires fogging testing under DIN 75201:2011-11 with a gravimetric condensate not greater than 2 mg and VOC emission testing under VDA 278 below the OEM-specific ceiling, commonly 100 μg/g for direct interior components. Mechanical acceptance uses ISO 527-2 tensile properties, ISO 180/1A notched Izod impact at -20 °C, and ISO 294-4 mold shrinkage on plaques conditioned for 24 h. When North American specifications require ASTM D638-14 instead of ISO 527-2, the data cannot be compared one-to-one because specimen geometry and test speed differ. The material should not be exposed to direct airbag deployment surfaces without OEM-specific dynamic impact validation, because low-temperature fracture can produce sharp edges.
Gate freeze time, not barrel melt temperature, is the primary limitation in USB-C charger shells with nominal wall thickness of 1.2 mm. A subgate or pin gate with diameter 0.8–1.0 mm solidifies quickly after the injection phase; hold pressure must be applied at the cavity pressure curve, not after a fixed time. The starting barrel profile is 230 °C rear, 250 °C center, and 270 °C front; mold temperature is held at 80–90 °C. Screw tip injection pressure normally falls in the 120–140 MPa range for thin-wall filling, and a low-compression three-zone screw with L/D ratio 22:1 to 25:1 reduces unmelted particle defects. Vent depth on the parting line must be 0.015–0.025 mm; deeper vents flash at high melt pressure, while shallower vents trap gas and burn the flow front. Back pressure is kept at 4–6 MPa and decompression at 3–5 mm to avoid nozzle drool and air entrapment. Amine-bearing mold release agents or stabilizer concentrates are not added at the press because amine compounds can hydrolyze polycarbonate at elevated melt temperature and produce surface splay.
For electrical safety under IEC 62368-1, the external enclosure must meet the flame rating shown on the CYF204G yellow card at the minimum production wall thickness. If the design requires UL 94 V-0 at 1.5 mm, the yellow card is the controlling document; published data for this specific configuration is limited. The material that separates live parts from accessible surfaces must also pass the 0.5 kg ball pressure test at 125 °C according to IEC 60695-10-2. RoHS 2011/65/EU and REACH SVHC 0.1% w/w declarations are obtained from the compounder before final assembly qualification.
The first production run is molded from 100% virgin CYF204G to establish the UL submission baseline. After the initial approval, regrind from trimmings and rejected shells may be added up to 10% only if notched Izod impact under ISO 180/1A at -10 °C retains at least 85% of virgin value. Terminal product: USB-C power adapter housing or single-port charger shell with molded strain relief and snap-fit cover.
Table 1. Starting process windows for CYF204G across five downstream segments. Values are not datasheet limits; they are mold-trial starting points and must be adjusted after MVR testing under ISO 1133-1:2022 at 260 °C/5.0 kg.
| Segment | Drying | Melt temperature | Mold temperature | Regrind cap |
|---|---|---|---|---|
| Automotive console carrier | 80 °C / 4 h to ≤0.02% | 250–270 °C | 70–90 °C | 15% hidden only |
| USB-C charger housing | 80 °C / 4 h to ≤0.02% | 230–270 °C | 80–90 °C | 10% |

| Medical diagnostic enclosure | 80 °C / 3–4 h to ≤0.02% | 240–260 °C | 60–80 °C | 20% |
| Fanless network enclosure | 80 °C / 4 h to ≤0.02% | 250–270 °C | 80–100 °C | 15% |
Impact validation of a 3.0 mm battery pack housing is performed after a 24 h cold soak at -20 °C. The molding condition that maximizes low-temperature notched Izod impact is not the condition that minimizes cycle time. Mold temperature is held at 80–100 °C and holding pressure at 60–80 MPa to reduce frozen-in orientation around the screw bosses and latch features. A wall thickness of 3.5 mm requires 18–24 s cooling before ejection; ejection at a surface temperature above 95 °C deforms the latch hooks and raises drop-test failures. A 2-cavity pack housing tool is typically run on a 1 600–2 000 kN press with a general-purpose screw of 50–60 mm diameter. Screw boss outer diameter is maintained at 2.0–2.5 times the inserted brass thread diameter to limit hoop stress cracks after insert installation. Melt temperature is kept in the 240–260 °C range; residence time above 260 °C should not exceed 8 min to avoid thermal yellowing and loss of weld line strength.
The top and bottom shells are joined by ultrasonic welding. The joint geometry is a shear joint with 0.2–0.3 mm interference and a wall thickness of at least 2.0 mm at the weld plane; below 1.8 mm, flash increases and weld strength falls below the target 90% of parent wall strength. Battery pack enclosure mechanical shock is evaluated under IEC 62133-2; the polymer shell contributes to case integrity but the cell is the primary safety barrier, so a housing failure does not by itself imply a cell failure. Regrind is limited to 20% and is approved only after three consecutive lots demonstrate notched Izod retention above 90% of virgin at -20 °C per ISO 180/1A. Terminal product: cordless power tool battery pack housing with rubber overmold and latch retention features.
Non-implantable diagnostic enclosures molded from CYF204G are considered when the sterilization protocol is limited to gamma irradiation at 25–40 kGy and the device is single-use or low-cycle reprocessing. Autoclave exposure at 121 °C saturated steam is an operational boundary; PC/ABS softens and develops surface tack, so steam cycles are not acceptable for this alloy. Biocompatibility for the finished enclosure must include ISO 10993-5 cytotoxicity data generated on actual molded components, because mold-release residues, hot-runner degradation products, and packaging transfer can change results relative to raw pellet certificates. Electrical safety for the device is assessed under IEC 60601-1. If CYF204G has no supplier biocompatibility certificate, the resin should not be selected for patient-contact or body-worn devices.
Clean-room molding uses a closed conveying system from dryer to press and a cavity surface finish of SPI A-2 or finer to reduce particle adhesion. Melt temperature is held at 240–260 °C; higher melt temperature increases post-gamma yellowing and volatile residue. Mold temperature is set at 60–80 °C because dimensional repeatability and gloss control take priority over low-temperature impact in this segment. Regrind is capped at 20% and is used only when particulate cleanliness under ISO 14644-1 Class 8 is maintained and regrind is not exposed to open plant air for more than 24 h. Gamma doses above 40 kGy can produce a measurable color shift and a reduction in tensile elongation at break; any cycle beyond the validated upper dose is treated as a non-standard process. Repeated wiping with quaternary ammonium disinfectants at elevated temperature may induce environmental stress cracking and should be validated under strain using ASTM D543. Terminal product: bench-top diagnostic analyzer outer shell or portable monitor enclosure with sealed snap-fit seams.
If a fanless 10G LAN switch enclosure with a 2.2 mm base thickness is molded with pack pressures above 70 MPa, differential shrinkage between the vented top wall and the ribbed bottom wall increases deflection measured after 48 h at 70 °C. Mold temperature control is split: 80 °C around the gate and 90–100 °C on the ribbed base. Conformal cooling channels are used instead of straight-line drilled circuits to remove heat from the deep rib intersections. The heat deflection temperature of the CYF204G lot should be verified on a production plaque under ISO 75-2:2013 method A at 1.8 MPa; fanless rack equipment can reach continuous internal temperatures of 65–75 °C during full-load packet forwarding. A melt temperature of 250–270 °C with a mold temperature of 80–100 °C is a starting point, but the final warpage response depends on gate placement and cooling line layout.
Flame-retardant requirements for unattended network equipment are evaluated under IEC 62368-1. If the enclosure acts as a fire barrier or supports current-carrying parts, glow-wire testing at 850 °C per IEC 60695-2-11 and, in some designs, UL 94 5VA classification are required. The CYF204G yellow card must be reviewed for the minimum thickness at which the listed rating applies. Regrind is capped at 15% because warpage sensitivity increases with repeated heat history. Hot-runner gate vestige on rack face features is held below 0.05 mm to avoid optical shadowing at the indicator light windows. Terminal product: fanless network switch housing, rack-mount faceplate, or fiber termination enclosure cover.
A 1.5 mm rim around the lidar tower aperture creates a knit line that can evolve into out-of-roundness greater than 0.3 mm after conditioning at 50 °C for 24 h. Sequential valve gating is used to move the knit line away from the aperture; nozzle opening delays of 0.5–1.2 s shift the meeting line into the surrounding cover surface. The melt temperature is kept at 240–260 °C and mold temperature at 70–90 °C. Holding pressure is limited to 50–70 MPa around the aperture because higher packing pressure drives tangential orientation and worsens out-of-roundness after annealing. The part is cooled to below 85 °C before ejection to prevent gate-area deformation.
Household appliance compliance falls under IEC 60335-1:2020 clause 30.2. For plastic parts that support current-carrying connections, glow-wire testing at 750 °C per IEC 60695-2-11 is the standard reference; the ball pressure test at 125 °C per IEC 60695-10-2 may also be required if the cover isolates live parts. Regrind from sprues and rejected non-appearance components can be used at 20% for inner supporting ribs, while exterior surfaces are molded from 100% virgin CYF204G. Terminal product: robot vacuum main cover, lidar tower bezel, or detachable dustbin housing with snap-fit and gasket retention features.

Shenzhen Chenyufeng PC/ABS CYF204G is a polycarbonate/acrylonitrile-butadiene-styrene alloy supplied as a general-purpose injection moulding compound. Public lot-specific datasheets for the CYF204G designation remain limited; the grade is therefore characterized here through the nominal unfilled PC/ABS melt-flow class and supplier-typical positioning. In this class, melt volume-flow rate under ISO 1133-1:2022 at 260 °C/5.0 kg commonly falls between 12 cm³/10 min and 25 cm³/10 min. Density under ISO 1183-1:2019 is typically 1.12–1.16 g/cm³. Tensile yield stress under ISO 527-2/1A/50 falls in the 45–60 MPa band, and notched Izod impact under ISO 180/1A at 23 °C lies between 35 kJ/m² and 60 kJ/m². The material is positioned for electronics housings, appliance shells, and interior automotive trim where unmodified polycarbonate is too viscous for thin-wall filling and general-purpose ABS lacks adequate heat or impact resistance.
The governing pre-processing boundary is residual moisture rather than barrel temperature. PC/ABS alloys are hygroscopic, and the polycarbonate carbonate linkages undergo hydrolytic scission when the granulate enters the plastication unit above 0.02 wt% moisture. Production dryers must deliver air at 80–100 °C with a dew point of −40 °C to −30 °C. Virgin CYF204G-type pellets require 3–4 h residence time; regrind added at up to 20 wt% increases the required drying interval to 4–6 h because the regrind surface area accelerates moisture uptake. At ambient relative humidity above 60%, open-hopper systems become unreliable. Re-moistening to the failure threshold can occur within 30–60 min if dried granulate is exposed to plant air. Moisture analyzers calibrated against Karl Fischer titration should verify <0.02 wt% before start-up and after any feed interruption longer than 15 min.
Above the moisture threshold, the first visible failure on the moulding floor is silver streaking, followed by nozzle drool and erratic shot weight because hydrolysis reduces melt viscosity in an uncontrolled manner. Molecular weight loss also depresses notched Izod impact, often below the supplier minimum, and can shift heat deflection temperature under ISO 75-2/A downward. Barrel residence time forms a second thermal-stability boundary. Total residence time above 8 min at melt temperatures above 260 °C accelerates polycarbonate chain scission and can produce black specks from stagnant material in screw flights and hot-runner dead spots. Screw geometry should use an L/D ratio of 20:1 to 24:1 and a compression ratio of 2.0:1 to 2.5:1. A free-flow non-return valve reduces shear heating. Purging before shutdown with a low-viscosity polyolefin or polycarbonate purge compound removes acidic residues. PVC and polyoxymethylene residues in the barrel must be avoided because their thermal degradation products catalyse PC hydrolysis.
The melt temperature profile for CYF204G-class unfilled PC/ABS is usually rear 230–240 °C, middle 240–250 °C, front 250–260 °C, and nozzle 255–265 °C. Mould temperature is controlled between 60 °C and 90 °C; lower mould temperatures reduce cycle time but increase weld-line visibility and residual stress in thin-wall sections. Hydraulic back pressure should be 0.3–0.7 MPa, screw speed 40–80 rpm, and injection speed adjusted by wall thickness: moderate for thick sections to avoid jetting, high for thin sections below 1.2 mm to prevent premature freeze-off. On a 120-ton injection moulding machine with a 35 mm diameter screw, thin-wall filling of CYF204G-type material can require specific injection pressure in the 80–120 MPa range, although this depends on flow length and runner balance. Hold pressure is typically 50–70% of peak injection pressure and is applied until gate freeze-off; premature release transfers shrinkage control to cooling and increases sink marks at rib intersections.
Rheologically, CYF204G-type PC/ABS is shear-thinning. Apparent viscosity at high shear rate in a 1.0 mm wall section is substantially lower than low-shear plateau viscosity, so capillary rheometry at 1000 s−1 and 260 °C is more useful for tool design than MVR alone. In multi-cavity tools, runner balance must be validated with short-shot studies; cavity filling imbalance above 5% can create differential shrink and post-mould warpage. Gate freeze-off time depends on gate diameter and mould temperature. For a 1.0 mm diameter tunnel gate at 80 °C mould temperature, freeze-off can occur below 1.0 s after hold pressure begins, so hold-pressure time must be set by melt cushion rather than timer alone. Hot-runner systems with external heating and 0.5 mm valve-gate drops reduce pressure drop but increase residence-time risk in the manifold; manifold temperatures should not exceed 265 °C to avoid stagnation degradation.
In a desktop router housing tool with a nominal wall thickness of 1.4 mm and a four-drop hot runner, CYF204G-class material fills short-shot-free at lower peak pressure than unmodified polycarbonate. The practical clamp force requirement for a projected area of 250 cm² is approximately 80–100 t, lower than that required for glass-filled grades but above general-purpose ABS. Parts ejected at 70 °C mould temperature show total mould shrinkage under ISO 294-4 in the 0.5%–0.7% range. Long flat covers warp primarily from differential shrinkage between ribbed and unribbed regions rather than absolute shrinkage. Weld lines formed upstream of hot-runner valve gates typically retain 60–75% of unfilled PC/ABS unnotched Charpy impact strength under ISO 179-1/2 if the melt fronts meet above the cold-crystallization boundary; cold weld lines can drop to 30–40%. Temperature sensors in the runner and cavity wall are therefore more reliable than machine barrel set-points for monitoring part quality.
On a twin-screw compounding extrusion line with L/D 40:1, CYF204G-class PC/ABS is compounded with polycarbonate and ABS feed streams split between the main throat and a downstream side feeder when additive concentrates are used. Strand die pressure and melt temperature at the gear pump inlet are monitored because a melt temperature excursion above 300 °C can generate carbonized gel particles that survive into the moulded part as black specks. Screen packs of 80/120/80 mesh are typical. This compounding-stage thermal history is critical because lot-to-lot hydrolysis resistance in subsequent injection moulding depends on the original polycarbonate molecular weight and the level of residual catalyst and water in the ABS feed.
Environmental compliance for CYF204G should be confirmed against lot-specific documentation. Standard PC/ABS grade documentation often includes RoHS Directive 2011/65/EU as amended by (EU) 2015/863, and REACH Regulation (EC) No 1907/2006 SVHC declarations. If CYF204G is supplied as a general-purpose grade without a flame-retardant package, the natural PC/ABS is typically rated HB under UL 94 at 1.5 mm thickness. Applications requiring V-0, V-1, or glow-wire compliance under IEC 60695-2-11 should select a designated flame-retardant grade. No statement in this introductory text substitutes for the supplier’s certificate of analysis or a third-party test report on the actual production lot.
Compared with unmodified polycarbonate, CYF204G-type PC/ABS sacrifices heat resistance for processability. Vicat softening temperature under ISO 306/B50 for the PC/ABS class is approximately 120–135 °C, whereas unmodified PC typically reaches 145–150 °C. The benefit is a drop in melt viscosity that reduces fill pressure in 1.0–1.6 mm walls and permits lower clamp tonnage. Notched Izod impact at 23 °C is lower than unmodified PC but remains adequate for enclosure drop tests requiring 35 kJ/m² or higher. At sub-zero temperatures, PC/ABS impact falls more steeply than PC; applications exposed below −30 °C require additional validation.
Against general-purpose ABS, CYF204G-type PC/ABS offers higher heat deflection temperature under ISO 75-2/A and superior notched impact. The trade-offs are higher density, higher cost, and mandatory pre-drying. ABS homopolymer can often be processed with minimal drying at 80 °C for 2 h, whereas PC/ABS requires 3–4 h at 80–100 °C to avoid hydrolytic splay. Against flame-retardant PC/ABS grades, CYF204G avoids brominated or phosphate flame-retardant packages when supplied as a general-purpose grade, so it retains better flow and impact at the loss of UL 94 V-0 performance. Selection of CYF204G over a glass-filled PC/ABS is indicated when uniform shrinkage matters more than modulus: glass-filled grades shrink less but warp anisotropically, whereas unfilled CYF204G-type materials provide more uniform shrinkage at lower stiffness.

Because published CYF204G-specific property values are limited, incoming inspection of a production lot should not rely on the above class-typical table. A certificate of analysis should list lot melt flow rate under ISO 1133-1:2022, moisture content, ash content under ISO 3451-1, and tensile yield stress under ISO 527-2/1A/50. Where North American specifications govern, tensile and impact values may be cross-reported under ASTM D638-14 and ASTM D256-10, but ISO and ASTM values are not directly interchangeable because specimen geometry and notch radius differ. The table’s purpose is first-pass material selection only; it does not replace mold-filling simulation input. For tool design, the supplier should be asked for shear-viscosity data at 260 °C, 280 °C, and 300 °C across 100–5000 s−1, because the generic ranges above are insufficient for gate dimensioning and runner sizing.
Final substitution trials for CYF204G in a power-adapter shell with snap-fit features and a 0.8 mm minimum wall section should include tensile creep under ISO 899-1 and notched Izod after heat aging at 85 °C for 500 h. The unfilled PC/ABS class often retains more than 70% of original notched impact strength under ISO 180/1A after this aging interval, but color shift and gloss change depend on antioxidant package and pigment type. Processors using recycled PC/ABS regrind above 20 wt% may observe batch-to-batch variance in melt volume-flow rate of ±2 cm³/10 min, which shifts fill time and gate freeze-off. Lot acceptance should therefore include a bin-to-bin MVR check under ISO 1133-1:2022 and a moisture check before loading. Final mold qualification should compare short-shot weight, warpage in a go/no-go fixture, and drop impact after conditioning at −10 °C against production-approved reference parts.
