    Application of SABIC GELOY™ ASA+PC XP4020R

For exterior mirror housings moulded on 1,200–2,000 kN hydraulic toggle presses, SABIC GELOY XP4020R is predried at 90–100°C for 3–4 h to a residual moisture level below 0.04%. The dryer must maintain a closed-loop desiccant bed with a dew point of -40°C. If hopper residence at 100°C exceeds 4 h, melt-temperature variation and splay increase because the polycarbonate phase releases volatiles. Melt temperature is held at 270–285°C for mirror housings with wall stock below 2.5 mm, and mould temperature is controlled at 60–80°C. A fan gate 6–8 mm wide and 1.2–1.5 mm deep is placed on the rear rib rather than the visible rim to prevent jetting and surface blush. Perimeter vents are machined to 0.02–0.03 mm depth, with additional venting at boss ends and the last fill point. Pack pressure is set at 60–80% of peak injection pressure for 5–8 s, then ramped to zero over 2–3 s to reduce sink at screw bosses. Dimensional checks are performed after 24 h at 23°C/50% RH in accordance with ISO 294-4. Immediate measurements after demoulding overstate shrinkage for semicrystalline comparisons, although this ASA+PC grade is amorphous and exhibits lower differential shrinkage than filled polypropylene references.

Mirror housings are exposed to continuous solar load, road salt, and occasional fuel spray. Xenon arc testing under SAE J2527 at 2,500 kJ/m² is typically used as a qualification point, with acceptance limits for polished and grained surfaces set by OEM specifications. Because the grade is unpainted or paint-coated depending on programme, painted grades require adhesion testing according to internal sequence, but unpainted versions avoid film delamination at the mirror body-to-housing joint. Impact strength after weathering is checked by ISO 180/1A at 23°C and -30°C. Machining of the gate or weld area after moulding removes UV-stabilized surface polymer and is not permitted without a validated repair coating.

What Limits Low-Temperature Impact Retention in Unpainted Grilles?

Low-temperature ductility is assessed under ISO 180/1A at -30°C and ASTM D256 at -30°C after conditioning at -40°C for 24 h. Because the polycarbonate phase becomes more notch-sensitive below its secondary relaxation temperature, thick grille ribs with sharp corners amplify the risk of brittle fracture. Rib radii remain at least 1.5 mm in unpainted grille geometry, and wall transitions keep a draft angle of 0.5–1.0°. Unpainted grilles show no paint layer to mask flow lines. The mould is heated to 70–80°C and the injection profile is slowed to 40–80 mm/s in the grille surround, then increased to 90–120 mm/s in the crossbars. Painted ABS replacement programmes commonly fail at the intersection of horizontal and vertical louvers after 8,000–10,000 h of outdoor exposure. ASA+PC is therefore qualified by sequential weathering and cold impact. OEM procedures often require 3,000 kJ/m² xenon arc exposure per SAE J2527 followed by -30°C impact, with no crack propagation beyond the gate zone. Gas entrapment at louver junctions is limited by adding 0.02 mm vent segments every 30–40 mm. Published data for XP4020R at combined -40°C and high surface stress in this specific grille geometry is limited; part-level validation is mandatory before series tool release.

In outdoor electrical enclosures and smart metering housings, dimensional stability and gasket-channel flatness determine sealing performance over a service life exceeding 10 years. XP4020R is run with a reverse temperature profile of 250–270°C in the rear zones and 260–280°C at the nozzle. Screw rotation is reduced to 30–60 rpm to limit shear-induced heating. Mould temperature is set to 70–80°C to minimize post-mould warpage of the cover frame. Flatness is measured after 48 h at 23°C/50% RH. Covers above 400 mm length may require annealing at 85°C for 2 h to relieve packing stress. The sealing boss is designed with a boss-to-wall diameter ratio below 2.5:1 to avoid sink marks. UL 746C F1 qualification includes 1,000 h xenon arc exposure with water spray and 7-day immersion at 23°C, followed by flammability evaluation per UL 94 and impact retention checks. The UV absorber package is concentrated near the moulding surface; drilling or machining after moulding removes the protected layer and is not recommended. Conductive or EMC shielding carbon black is not included in natural or grey versions, so electrostatic discharge requirements must be handled by design rather than bulk conductivity.

When a 2.8 mm Cowl Vent Grille Replaces Painted ABS

Cowl vent grilles operate under reflected windshield load and under-bonnet heat. At 2.8 mm nominal wall, a hot runner valve gate is positioned at the centre of the lower air inlet bar. Four to six valve drops are used depending on grille width. The injection speed is profiled from 50 mm/s at the gate to 100 mm/s after the flow front crosses the first louver; this prevents haze at the gate and maintains a stable melt front across the louver intersections. Melt temperature is held at 270–280°C, and the mould is run at 70–80°C. In painted ABS, gloss and colour shift at windshield reflection lines after 3–5 years; the ASA-rich surface of XP4020R retains low-gloss appearance without paint film delamination. SAE J2527 exposure at 3,000 kJ/m² is a common automotive acceptance point. OEM-specific limits typically permit ΔE below 3.0 and gloss retention above 60% on low-gloss moulded surfaces. Continuous air outlet temperatures of 95–105°C do not normally produce immediate softening, but stress relaxation at clip features may loosen fit after thermal cycling. Clips are designed with 0.8–1.0 mm engagement deflection and are not continuously loaded above 0.5% strain to avoid stress cracking. Weld lines at the cowl edge are moved to low-stress corners by sequential valve gating, and cold slug wells are added at each valve transition.

During injection moulding of garden equipment fan shrouds, impact performance after outdoor ageing and chemical contact is screened by puncture impact under ISO 6603-2 at 4.4 m/s. The polymer is selected because clippings and debris create repeated multi-axial impact at ambient temperatures between 5°C and 35°C. Moulded parts are not painted; colour is compounded in the resin. Scratches on black surfaces expose polymer rather than a coloured prime coat, so field appearance changes remain less visible. Processing uses conventional cold runners with full-round diameters of 6–8 mm. Hot runners are avoided on small parts because residence time at 280°C can cause yellowing. Screw recovery is set to 50–70 rpm with back pressure of 0.4–0.6 MPa. Short shot data are recorded to position weld lines away from the fan ring. Venting is machined to 0.02–0.04 mm at the last fill point. Glass fiber is not used in this grade; the absence of fiber orientation reduces differential shrinkage and warpage in round shrouds. Continuous contact with gasoline, aromatic solvents, ketones, or esters is not recommended because the polycarbonate phase is sensitive to stress cracking under chemical attack; incidental splash resistance should be confirmed by ISO 175 immersion tests using the specific service fluid.

Roof Rail Side Cover UV Retention and On-Roof Thermal Loads

At roof level, side cover sections are exposed to direct ultraviolet radiation, conductive heat from dark body panels, and frequent mechanical contact from car-wash brushes and roof carriers. XP4020R is moulded in family tools with sequential valve gating at a gate pitch of 120–150 mm to avoid hesitation lines along the long visual surface. Melt temperature is set at 270–280°C, and mould temperature is held at 80°C to maintain low gloss and reduce visible jetting. Packing pressure is kept below 50% of peak injection pressure to avoid overpacking the long, thin side wall. Sink over reinforcement ribs is controlled by limiting rib-to-wall ratio to 0.5:1. Weathering qualification combines SAE J2527 accelerated exposure with long-term Florida exposure. OEM acceptance may require 3 years Florida exposure with ΔE below 2.0 and no surface cracking on the sight line. Thermal expansion mismatch with aluminium roof rails is managed by sliding clip interfaces. Mounting holes are slotted ±2.0 mm to allow differential movement during soak-to-cold transitions. Notched impact after weathering per ISO 180/1A at 23°C is required because roof rail covers are vulnerable to stone chips at highway speed. Published data for this specific long-flow geometry and roof-rail mounting configuration is limited; tooling trials should include instrumented impact and clip retention after accelerated weathering.
