What Governs Cap-Layer Melt Fracture in Coextruded PVC Window Lineals?

Differential melt viscosity between the SABIC GELOY™ ASA FXTW30PE capstock and the PVC substrate governs the practical processing window in coextruded window and door lineals. The ASA layer is maintained at 215–235°C at the die, while the PVC substrate is extruded at 180–200°C; the combined melt stream is passed through a feedblock or multi-manifold die with a land length of 10–14 mm, where interfacial shear rates can exceed 40 s⁻¹. If the viscosity mismatch exceeds 1.8:1, low-amplitude waviness or chevron melt fracture appears at the cap-substrate boundary and produces visible gloss banding after calibration. A change from ABS capstock to ASA requires a reduction in screw speed of the cap extruder by 10–15% and an increase in die temperature of 5–8°C to compensate for the higher melt elasticity of ASA. Pre-drying is non-negotiable: desiccant drying at 80–85°C for 3–4 h with a dew point of -35°C or lower reduces regain moisture to <0.06%, preventing hydrolysis-induced splay at the cap surface. Formulation addition ratios for capstock compounds use 100 parts by weight of ASA as the primary resin, with inorganic pigment concentrates at 3.0–5.0 phr, acrylic processing aid at 0.5–1.5 phr, and an acid scavenger/lubricant package at 0.2–0.6 phr. In the finished coextruded lineal, the ASA cap layer is specified at 0.35–0.55 mm over a PVC substrate wall thickness of 2.8–3.2 mm, equivalent to a cross-sectional cap ratio of 11–17%. Industry compliance is anchored to EN 12608-1:2016 for unplasticized PVC profiles and to RAL-GZ 716/1 weathering classification for colour-fast window profiles. Downstream production employs two single-screw extruders with L/D 25:1–30:1, a gear pump on the cap layer to reduce pressure pulsation, a vacuum calibration tank held at 15–20°C, and an in-line ultrasonic thickness gauge that rejects cap thickness variations greater than ±0.03 mm. Terminal finished product types include main window profiles, door frame sections, sash profiles, brickmould trim, and glazing bead covers where multi-year weather resistance and dimensional stability are required. The operational boundary is clear: PVC substrate formulations containing high filler loadings above 12 phr or excessive recycled PVC with inconsistent particle size increase melt-pressure fluctuations at the feedblock and can initiate layer inversion; such regrind streams should be limited to ≤10 wt% in the cap layer or removed entirely when gloss retention below 70% at 5,000 h of xenon exposure is unacceptable.

When thin-wall exterior automotive parts are injection moulded in a three-plate hot-runner tool, the resin’s high-flow character permits filling of grained cowl vent grilles and mirror housing lower skins with wall thicknesses as low as 1.8 mm, but only if the mould temperature is held at 50–70°C and the melt temperature is kept between 240–255°C. The main process risk is jetting at the gate; a valve-gated hot runner with a gate diameter of 1.2–1.5 mm and a fill time of 0.8–1.5 s is used to create a smooth melt front. Formulation addition ratios in standard exterior trim are minimal: 100 parts by weight of ASA is combined with a carbon black masterbatch at 2.0–3.5 wt% for black parts, or a TiO₂-based colour concentrate at 3.0–5.0 wt% for body-colour components; a hindered amine light stabilizer is generally unnecessary because the ASA backbone already provides ultraviolet resistance, and additional stabilizer above 0.5 phr may reduce Izod impact at -30°C. The compliance framework for this application includes SAE J2527 accelerated weathering for exterior plastics, ISO 4892-2:2013 xenon-arc exposure, ISO 527-2:2012 for tensile yield, ISO 180:2019 for notched Izod impact, and FMVSS 302 or ISO 3795 for horizontal burn rate where occupant-compartment contact is specified. Production is performed with industrial injection moulding machines whose clamp force is calculated from a cavity pressure envelope of 30–40 MPa; mouldings are held under pack pressure of 60–80 MPa for 2–4 s, then cooled for 20–35 s depending on wall stock. Moulds are fitted with in-cavity pressure transducers and valve-gate sequencers to avoid knit lines in the visible skin. Terminal finished product types include exterior mirror housings, cowl vent grilles, A-pillar covers, tailgate handle bezels, and lower air-inlet trims. The material should not be overdried: residence times in a desiccant dryer above 6 h at 85°C or melt temperatures above 260°C can produce yellowing and loss of surface gloss.

When Outdoor Telecom Enclosures Require Colour-Stable High-Flow Ultraviolet Resistance

Outdoor telecommunications enclosures and electricity-meter boxes subject polymers to ultraviolet irradiance, thermal cycling, condensation, water spray, and low-temperature impact; general-purpose ABS is therefore disqualified for long-life cabinets unless painted or coated. ASA FXTW30PE is processed in such applications at melt temperatures of 230–250°C and mould temperatures of 40–60°C; the high-flow behaviour allows wall thicknesses of 2.0–3.5 mm across flow-length-to-wall-thickness ratios up to 120:1, but process control must prevent nozzle drool and stringing through a post-screw-recovery decompression of 2–4 mm and maintain a melt cushion of 3–6 mm. Formulation addition ratios depend on the required electrical and fire performance: for standard UV-stable enclosures, the ASA is processed neat with 2.0–4.0 wt% carbon black or colour masterbatch; for conductive or static-dissipative variants, conductive carbon black is added at 5–15 wt%, which sacrifices flow and impact and requires higher melt temperatures of 245–255°C. Flame-retardant packages, where mandated, shift the UV-stability and weather-life balance and must be validated by UL 746C outdoor suitability testing rather than assumed from indoor ratings. Production consists of large-part injection moulding with multiple hot drops and sequential valve gating; injection speed is profiled to 35–55 mm/s screw speed, and pack pressure is staged from 60 MPa down to 25 MPa over 6–10 s to reduce sink marks around bosses and hinge posts. Threaded inserts are ultrasonically or heat-staked after moulding, and gasket channels are machined or moulded to ±0.1 mm to maintain ingress protection. The compliance matrix in Table 1 lists the qualification tests applied to a telecommunication enclosure candidate. Terminal finished product types include RRU housing covers, small-cell shrouds, electricity meter boxes, junction boxes, and outdoor battery enclosure covers. Operational boundaries: when conductive fillers are used, the viscosity rise reduces weld-line strength by 20–40%; tooling must therefore locate weld lines away from gasket sealing surfaces and mounting bosses. Published data for each specific flame-retardant and conductive compound configuration are limited and must be generated at production scale.

Chlorinated water and bromine-based hot tub chemistry impose oxidative stress on thermoformed spa shells that polycarbonate and neat ABS do not withstand without cracking or discoloration. ASA cap layers coextruded over ABS sheet are used with a cap-to-core ratio of 10–20% of total sheet thickness: for a 5.0 mm thick sheet, the ASA cap is 0.5–1.0 mm, and for a 7.5 mm sheet, the cap is extended to 0.75–1.5 mm. The core ABS contributes thermoforming sag resistance and lower total cost, while the ASA layer provides the chemical-resistant surface. Formulation addition ratios for the cap layer use 100 parts ASA, a colour masterbatch at 3–6 phr, and a low-dusting external lubricant at 0.1–0.3 phr; matte grades incorporate a crosslinked copolymer matting agent at 0.8–1.5 phr. Compliance is checked by immersion testing under ISO 175:2010 for chemical resistance, weathering under ISO 4892-2:2013 for UV retention, impact resistance under ASTM D256-10(2018), and when used in electrically powered whirlpool baths, the finished appliance must meet IEC 60335-2-60 for leakage current and insulation after moisture exposure. Production begins with flat-die coextrusion at 225–240°C for the ASA skin and 210–230°C for the ABS core; the melt streams are combined in a feedblock before passing to a polished three-roll stack held at 85–100°C. The extruded sheet is then thermoformed on shuttle or rotary machines with sheet surface temperature of 150–175°C, plug-assisted forming for deep-draw corners, and aluminium mould temperature of 70–90°C. Wall thickness after forming is controlled to 2.5–4.0 mm in flat sections and no less than 1.5 mm in highly stretched corners. Terminal finished product types include whirlpool spa shells, hot tub skirts, pool filter housings, pool ladder treads, and spa side panels. A known operational limitation is that ASA cap layers thinner than 0.35 mm after forming lose chemical resistance and are prone to whitening when exposed to chloramine-based shock treatments; cap thickness after forming should therefore be verified on real parts, not only on flat sheet.

High-Gloss Weatherable Lawn and Garden Equipment Shrouds After Multi-Year Xenon Testing

For riding-mower hoods and fender decks processed at part weights of 1.4–2.6 kg per shot, melt temperatures are maintained at 240–255°C and steel mould temperatures at 60–80°C. The formulation is kept simple to preserve impact and gloss: 100 parts ASA is blended with 2.0–4.0 wt% of a weatherable colour masterbatch, and regrind from sprues and rejects is limited to ≤15 wt% because higher recycle levels reduce surface gloss and colour stability at 3,000–5,000 h of xenon exposure. Industry compliance for this category is based on SAE J2527 or ISO 4892-2:2013 for accelerated weathering, ASTM D5420-21 or ASTM D3763-18 for multi-axial impact, and ISO 178:2019 for flexural modulus at 23°C and -30°C. Downstream production uses large-part injection moulding with a cold or hot runner, sequential valve gates in multi-cavity or family tools, and mould-filling analysis to set injection speed profiles between 25–55 mm/s. Pack pressure is staged from 65 MPa to 30 MPa over 8–12 s, and holding time is extended to 20–35 s to compensate for thick bosses and attachment pads. Terminal finished product types include riding mower hoods, fender decks, grass catcher covers, snow thrower shrouds, and engine side panels. The limitation is thermal sag: for dark-coloured parts exposed to under-hood or reflected ground heat, continuous service above 85°C may exceed the grade’s heat deflection at 1.82 MPa; published data for this specific configuration is limited and should be validated with actual in-field thermocouple measurements.

Because outdoor condensing unit side panels and fan grilles are mounted adjacent to copper/aluminium coils and exposed to condensed water and coil cleaning agents, the moulded material must retain colour and gloss after multi-year service; injection moulding is performed with polymer melt at 235–250°C and mould temperature at 45–65°C. The application does not require extreme low-temperature impact, but it does require long-term colour and gloss retention next to metal coils that release heat and cleaning residues. Formulation addition ratios: 100 parts ASA, 2.0–4.0 wt% UV-stable grey or beige masterbatch, and an acid-neutralizing processing stabilizer at 0.1–0.3 phr; if the unit is installed near coastal salt spray, additional pigment carrier resin must be limited because ester-based carriers can reduce hydrolysis resistance. Compliance tests follow IEC 60335-2-40 for heat pump safety, ISO 4892-2:2013 for weathering, ASTM B117-19 for salt spray exposure of coated or uncoated surfaces, and ISO 178:2019 for flexural properties after heat ageing at 90°C for 1,000 h. Downstream production uses high-speed injection moulding with structural ribbing and louvered grilles requiring multiple slides; melt filling pressure is kept at 60–80 MPa, and cooling time is set at 25–40 s for wall thicknesses of 2.5–4.0 mm. Terminal finished products include outdoor condenser side panels, top covers, fan grilles, and service valve covers. A limitation is that ASA is not inherently flame-retardant; for condenser panels adjacent to electrical terminals, a UL 94 rating at the minimum part thickness must be generated because the standard grade may only achieve HB, and any post-mould painting with solvent-based coatings must be tested for stress-crack resistance under ISO 22088-3.
