Moisture-conditioned GELOY™ ASA EM5000 compound is dried at 80 °C for 3–4 h to bring residual moisture below 0.05 wt% before entering automotive exterior mirror shell production. The molding formulation is set at 100 parts EM5000 resin, 2.5–4.0 phr ASA-compatible UV/weathering masterbatch, 0.3–0.8 phr zinc stearate lubricant, and 0.5–1.2 wt% carbon black when black exterior grades are specified. Injection is performed on a hydraulic or hybrid machine with 1,000–1,600 tonnes clamp force using a 2+2 hot runner stack mold; melt temperature is held at 245–255 °C, mold temperature at 45–65 °C, injection velocity at 45–75 mm/s, and hold pressure at 60–80 MPa. On production lines, splay appears when moisture exceeds 0.08 wt%, gate blush occurs when melt front velocity exceeds 80 mm/s, and flow lines become visible when mold temperature drops below 45 °C. The terminal part types are exterior mirror shells, cowl vent grilles, and B-pillar appliqués. Compliance is anchored to ISO 179-1:2010 notched Charpy impact at 23 °C, ISO 4892-2:2013 method A cycle 1 for xenon-arc weathering, SAE J2527:2017 where OEM requirements apply, and ISO 306:2013 Vicat softening temperature for dark-color heat exposure. If plant relative humidity exceeds 60%, dried pellets are conveyed in closed dry-air lines to prevent re-moisturization above 0.08 wt%.
The EM5000 capstock compound is formulated with 72–85 wt% EM5000, 10–20 wt% acrylic-based process aid, and 3–8 wt% ASA-compatible color concentrate; capstock thickness is maintained at 0.45–0.60 mm over the PVC substrate. The capstock is fed through a dedicated single-screw extruder with L/D 24:1 and a profile-specific slot die, with barrel zones set from 210–230 °C and die temperature at 200–220 °C. The PVC substrate is gelatinized on a conical twin-screw line, and the coextrusion line speed is held at 2.5–4.0 m/min for typical window profiles. When line speed exceeds 4.0 m/min, sharp corners exhibit sharkskin because capstock material residence time falls below the relaxation threshold; when line speed drops below 2.0 m/min, gel specks and cross-gloss variation increase from prolonged heat history. Finished goods include window lineals, door sash profiles, and exterior shutter profiles. Profile conformity requirements reference ASTM D4726 for exterior PVC profile grades and EN 12608-1 for window and door profiles; REACH 1907/2006 Annex XVII and RoHS 2011/65/EU Annex II apply to the capstock layer as part of the assembled building component.
An EM5000-based flame-retarded compound for outdoor electrical junction boxes is dry-blended with 85–88 wt% EM5000, 12–15 wt% phosphorus/nitrogen flame-retardant masterbatch, and 0.5–1.0 wt% anti-drip additive. Melt compounding is performed on a co-rotating twin-screw extruder with L/D 40:1, atmospheric and vacuum venting at −0.08 MPa, screw speed 250–350 rpm, and melt temperature 230–240 °C. The compounded pellets are then injection molded at 235–250 °C melt temperature, 55–70 °C mold temperature, and 0.3–0.6 MPa back pressure to limit shear-induced flame-retardant degradation. Residence time beyond 6 min or melt temperature excursions above 260 °C produce plate-out on vacuum ports and mold vents; insufficient hold pressure yields sink marks around bosses and stress cracks around brass insertion nuts. Terminal parts are outdoor meter boxes, photovoltaic inverter housings, and distribution junction boxes. The compliance path is defined by UL 94 V-0 at 1.5 mm, UL 746C f1 outdoor category, IEC 60529 IP65 enclosure protection, and RoHS 2011/65/EU Annex II hazardous substance limits.
| Compliance anchor | Standard designation | Typical exposure/thickness | Acceptance criterion |
|---|---|---|---|
| Flame retardancy | UL 94 | 1.5 mm | V-0 in final pigmented compound |
| Outdoor electrical suitability | UL 746C | f1 outdoor category | retention of dielectric and mechanical properties after UV plus water thermal cycling |
| Ingress protection | IEC 60529 | IP65 dust/water jet | no dust entry; no harmful water ingress |
| Substance restriction | RoHS 2011/65/EU Annex II | homogeneous material | cadmium ≤ 100 ppm, lead ≤ 1000 ppm, mercury ≤ 1000 ppm |
When thermoformed EM5000 sheet replaces outdoor ABS in spa filter covers, sheet extrusion is run with 96.5–98.0 wt% EM5000, 1.0–2.0 wt% acrylic process aid, and 0.5–1.5 wt% wet/dry pigment. The sheet line uses a 90 mm single-screw extruder with L/D 30:1, melt temperature 230–245 °C, and polished roll stack temperatures 85–100 °C to produce 4–8 mm sheet. Thermoforming is performed at sheet surface temperature 170–190 °C with plug assist for 12–18 s and mold temperature 50–70 °C; sheet surface temperature above 200 °C causes blush and microvoids at thick-to-thin transitions. Terminal parts are spa filter lids, pump lids, and trapezoidal access covers. For wet-contact applications, the molded device is evaluated under NSF/ANSI 50; for weathering, the unpainted sheet is tested under ISO 4892-2:2013 cycle 1.
Glass-filled EM5000 compound for irrigation valve bodies is formulated with 70–80 wt% EM5000, 20–30 wt% short glass fiber, 0.5–1.0 wt% silane coupling agent, and 0.2–0.5 wt% hindered phenolic antioxidant. Molding is performed at melt temperature 245–260 °C, mold temperature 70–90 °C, and screw back pressure 1.5–3.0 MPa to distribute fiber without excessive breakage; holding pressure is set at 55–75 MPa. At fiber loadings above 30 wt%, weld lines become brittle and leak paths can form around brass inserts; below 20 wt%, creep under continuous water pressure at 60 °C ambient may exceed allowable dimensional drift. Terminal products include irrigation valve bodies, solenoid bonnets, and filter bowls. Mechanical conformity is assessed under ISO 178:2019 for flexural modulus and ISO 4892-2:2013 for UV weathering. Published data for this specific filled configuration is limited for long-term immersion in aqueous calcium ammonium nitrate at 60 °C; EN ISO 175:2010 chemical immersion testing is required before volume agricultural use.
In marine above-deck bezel production, EM5000 is formulated at 90–94 wt% EM5000 and 6–10 wt% UV-stabilized acrylic-styrenic masterbatch; anti-static additives are excluded to avoid reductions in adhesion between the bezel and silicone sealing gaskets. The compound is dried at 80 °C for 3 h to 0.04 wt% moisture, then injection molded with melt temperature 245–255 °C, mold temperature 60–80 °C, and injection speed 25–45 mm/s to prevent jetting around multi-pin connector inserts. Terminal part types are instrument bezels, hatch trim rings, and switch panel housings. Parts are tested under ISO 4892-2:2013 for xenon-arc weathering, ISO 9227:2017 neutral salt spray for insert compatibility over 480 h, and ASTM D638-22 for tensile properties at 23 °C.
