Wet-process lithium-ion battery separator extrusion uses a paraffinic plasticizer as solvent to create a gel sheet that is extracted and biaxially stretched into microporous film. PZUH4500, at 4.5 × 106 g/mol, produces an order-of-magnitude higher zero-shear viscosity than separator grades in the 1.5–3.0 × 106 g/mol band; consequently, single-screw extruders with L/D 30–36 commonly used for lower molar mass resins are insufficient. Trials on co-rotating twin-screw machines with L/D 52–60 and solvent-injection capability indicate that a plasticizer-to-polymer mass ratio of 72:28 is the practical lower boundary for stable melt-kneading, while 78:22 to 82:18 is preferred to keep specific mechanical energy below 0.22 kWh/kg and melt temperature below 230 °C. The gel sheet is cast through a T-die at 190–220 °C onto chill rolls maintained at 20–40 °C; sheet thickness before extraction is normally 800–1,600 µm. Extraction with methylene chloride or n-hexane at 35–45 °C removes the plasticizer; residual oil must be below 0.3 wt% before stretching to avoid pore coarsening. Sequential or simultaneous stretching at machine-direction ratios of 4:1–6:1 and transverse-direction ratios of 4:1–7:1 creates pores with width 0.03–0.10 µm, porosity 38–45 %, and Gurley values of 150–350 s/100 mL at 12 µm nominal thickness. The high molar mass improves tensile strength and reduces pin-hole formation during transverse stretching, but it also raises the shutdown onset by retaining viscosity during the polyethylene melting event; separator manufacturers may blend 10–25 wt% of lower molar mass UHMWPE to sharpen the shutdown response at 135–140 °C. Published data for PZUH4500 in commercial shutdown/meltdown comparators is limited, so blend ratios must be established on production-scale stretching machinery rather than laboratory film tents.

Bulk solids handling systems that convey silica sand, coal, and mineral slurries use UHMWPE ram-extruded wear strips to replace harder but gall-prone materials. PZUH4500 is compacted in a ram extruder rather than a screw machine; the powder enters a heated barrel where reciprocating pressure of 15–30 MPa compresses the charge into a plug that fuses at 200–250 °C in the die zone. Output rates for solid rectangular profiles of 40 mm × 20 mm are typically 1–3 m/h on machines with 60–120 t clamp force; the bottleneck is axial thermal conductivity, not motor torque. The homopolymer exhibits tensile yield strength of 20–25 MPa under ASTM D638, Shore D hardness 60–70 under ASTM D2240, and no-break notched Izod impact under ASTM D256 at 23 °C. In dry-sand sliding wear, UHMWPE of this molar mass class often shows lower volume loss than A36 carbon steel under ASTM G65 Procedure A, but direct comparison is valid only when steel hardness, sand type, and moisture are controlled. Fusion defects appear as centerline transverse cracks if the die temperature gradient exceeds 15 °C across a 60 mm profile; reducing ram speed and increasing soak time resolves the defect but drops output below 1 m/h. Machined wear strips should be stress-relieved at 80 °C for 4 h before installation to reduce later dimensional drift in service.
Sintering of PZUH4500 powder into porous sheets for water aeration and chemical filtration is controlled by particle size distribution, peak temperature, and cooling rate. The powder is sieved to fractions between 45 µm and 250 µm before filling molds; larger fractions produce mean flow pores of 10–30 µm, while finer fractions reduce pores to 5–10 µm, as measured by mercury porosimetry under ISO 15901-1. Heating rates of 1–2 °C/min to a peak of 200–215 °C with hold times of 20–40 min per 10 mm of thickness produce partial fusion of particle boundaries without complete densification. Pressure during sintering is held at 3–8 MPa; higher pressure collapses pores prematurely and produces density above 0.90 g/cm³, which reduces permeability. Differential pressure across a 5 mm sheet at water flow velocity 10 cm/s typically falls between 0.2 bar and 0.8 bar depending on pore fraction; pore distribution is sensitive to powder fines content, and fines below 32 µm above 15 wt% may cause localized low-permeability bands after sintering. Published data for PZUH4500-specific sintered sheets is limited; the following values represent typical sintered UHMWPE of 4.5 × 106 g/mol class verified by mercury porosimetry and water-flow differential pressure rigs.
| Sieve fraction | Mean flow pore diameter | Porosity | Differential pressure at 10 cm/s water |
|---|---|---|---|
| 45–90 µm | 5–8 µm | 32–38 % | 0.6–0.8 bar |
| 90–150 µm | 8–15 µm | 36–42 % | 0.4–0.6 bar |
| 150–250 µm | 15–28 µm | 40–46 % | 0.2–0.4 bar |
Compression moulding of thick PZUH4500 sheet stock for chute liners and food-contact surfaces follows the same melting and consolidation principles as sintering but uses higher pressure and longer cycles to eliminate voids at the core. Mould charging at 25–35 kg/m² of projected area is followed by cold compaction at 5–10 MPa, then heating at 1–3 °C/min to 200–215 °C. At thicknesses above 60 mm, the center reaches set point only after 3–5 h; pressure of 10–20 MPa is applied during the final melt stage and held through cooling to 80 °C. Cooling rates above 5 °C/min create density gradients between shell and core, which may cause warpage after machining; specifications for UHMWPE under ASTM D4020-18 require density 0.930–0.940 g/cm³ and moisture content below 0.01 wt%. Cycle times for 80 mm slabs range from 6 h to 12 h, making compression moulding economically viable only for low-volume or high-thickness parts that ram extrusion cannot profile. Processing above 230 °C in air for more than 30 min increases oxidation and surface discoloration; nitrogen purging of the mould platen is required when the cooling phase extends beyond 8 h.
For food-contact conveyor guide strips and bottling line wear rails, PZUH4500 is fabricated by compression moulding or machining from ram-extruded profile; the polymer falls under olefin polymer compliance 21 CFR 177.1520(c) for food-contact use when the end-use article meets extractive limitations. Producers must verify migration limits for their specific food simulants under 21 CFR 176.170(c) and EU 10/2011 where applicable. The grade is not a medical implant resin; applications requiring ISO 5834-1, ISO 5834-2, or ASTM F648 validation require a dedicated implantable grade with documented lot release and shelf-life controls.
