Application of PetroChina Liaoyang UHMWPE PXUH3500

In gel-spinning lines for ultra-high-molecular-weight polyethylene fibre, the PetroChina Liaoyang PXUH3500 grade with nominal viscosity number 3500 cm³/g determined in accordance with ISO 1628-3 is processed from a 5–8 wt% solution in high-boiling paraffin oil or decalin. At polymer mass fractions above 8 wt%, the solution exhibits gel fracture at the spinneret because the extensional viscosity exceeds the cohesive strength of the spin line; below 5 wt%, chain entanglement density becomes too low to sustain the hot-draw step at total draw ratios above 40:1. The solution is prepared in a co-rotating twin-screw extruder with screw diameter 65–90 mm and length-to-diameter ratio 52:1, using a progressive temperature profile from 140 °C to 220 °C and screw speed 200–350 min⁻¹. The dope is filtered through 10–20 µm sintered metal filtration media before entering a precision metering pump with output stability within ±0.5%. Spinning is carried out through 0.5–1.0 mm spinneret orifices at a spin pack pressure of 6–12 MPa, with air gap 20–50 mm and quench air at 10–25 °C. After gel filament formation, the solvent is extracted in methylene chloride or n-hexane at 35–45 °C, and the dried precursor is drawn through 6 heated ovens to a total draw ratio of 60:1–80:1. The final filament develops a tensile tenacity of 30–40 cN/dtex and tensile modulus of 90–135 GPa, depending on draw ratio and residual solvent. Published data for this specific configuration in PXUH3500 grade is limited to supplier technical bulletins; the quoted range is representative of gel-spinning literature for UHMWPE of similar viscosity number rather than a guaranteed product specification.

Industry compliance for fibres and converted articles is defined by ASTM D3218-22 for polyolefin monofilament and yarn testing, ISO 2076 for fibre generic names, and EN 388:2016+A1:2018 for cut-resistant protective gloves; ballistic panels are evaluated according to NIJ 0101.06. The compounding formulation is limited to 0.05–0.2 phr hindered phenolic antioxidant and 0.02–0.1 phr phosphite stabiliser, while nucleating agents are generally avoided because heterogeneous nucleation raises interlamellar tie-chain defects and reduces hot-draw stability. The finished product forms are unidirectional ballistic laminates, high-tenacity ropes and maritime slings produced under ISO 9554, cut-resistant gloves and sleeves, and small-diameter fishing lines. In rope and sling applications, the relevant failure mode is not tensile rupture under steady load but creep at temperatures above 60 °C; therefore continuous service temperature is restricted to 60 °C and short-term peak temperature to 80 °C unless the fibre is cross-linked or compounded into a composite sheath.

What Governs Gurley Uniformity in Wet-Process Lithium Separator Extrusion?

For wet-process lithium-ion battery separator film, the formulation uses 20–35 wt% PXUH3500, 60–75 wt% paraffin wax or liquid paraffin, and 2–5 wt% fumed silica or alumina stabiliser. The resin is plasticised rather than melted, so the gel film retains a homogeneous high-density solvent phase that can be extracted after biaxial orientation. Compounding is performed in a co-rotating twin-screw extruder with L/D 48:1–56:1, screw diameter 40–75 mm, and barrel temperature 180–235 °C; the gel is discharged through a coat-hanger flat die onto a chill roll at 20–40 °C. The cast gel film is then stretched in the machine direction at a draw ratio of 2.5:1–4.0:1 and in the transverse direction at 5:1–8:1, producing a stress-induced microporous structure around the solvent phase. Extraction in methylene chloride or n-hexane at 30–40 °C removes the paraffin oil; residual plasticiser must remain below 0.5 wt% or Gurley scatter increases because the residual phase re-swelling during cell cycling closes the pore network. Heat setting at 110–125 °C stabilises the stretched porous structure.

The critical processing defect in this application is transverse Gurley drift across the width of the cast film. When the melt curtain temperature varies by more than ±2 K across the die, the localised gel viscosity changes enough to produce thickness bands that persist after extraction and heat setting; this is measurable as Gurley values outside the 150–300 s/100 mL window under JIS P 8117:2009. Separator specifications for electric vehicle cells include thickness 5–16 µm, porosity 35–50% calculated from bulk density and solid density according to ASTM D792-20, machine-direction tensile strength above 120 MPa under ASTM D882-18, and shutdown onset temperature between 130 °C and 140 °C. The high molecular weight of PXUH3500 provides melt integrity during shutdown, preventing electrode shorting at temperatures approaching the melting point; this is the primary reason ultra-high-viscosity grades are preferred over lower-viscosity HDPE in electric vehicle separator lines. Use of recycled or reprocessed resin is not permitted in this application because small gel particles originating from crosslinked or partially oxidized resin act as biaxial stretching defects and film rupture sites.

Compliance is anchored to IEC 62660-3 for mechanical abuse of secondary lithium-ion cells in electric road vehicles, UL 2580 for batteries for electric vehicles, and UN 38.3 for transport safety. Materials in the end-use battery are further governed by RoHS Directive 2011/65/EU for restricted substances in electrical and electronic equipment. Terminal finished products are microporous separators for automotive EV pouch and prismatic cells, cylindrical consumer cells, and energy-storage-system cells. The table below summarises the formulation-to-property window used in industrial wet-process separator conversion.

Continuous ram extrusion of PXUH3500 powder is carried out on single-stage or double-stage ram extruders with die diameters from 20 mm to 200 mm. The powder is compacted at 20–40 MPa in the feedstock zone, heated through a die body held at 180–220 °C, and advanced as a fused solid profile without melt pumping. Because standard melt flow rate testing at 190 °C/21.6 kg returns values below 0.01 g/10 min for this viscosity class, conventional screw extrusion is not a viable process route. Production-scale experience with die diameters above 80 mm shows that radial temperature gradients of 5–10 K across the die wall can produce a visible weld-line porosity ring if the ram cycle time is shorter than 10 s or if the powder bulk density varies by more than ±0.02 g/cm³. The formulation uses 100% virgin PXUH3500 powder for food-contact and high-wear profiles; tribological compounds incorporate 1–3 wt% PTFE micropowder and antistatic or UV-stabilised profiles may contain 0.5–1.0 wt% carbon black. Pre-drying at 80 °C for 2–4 h is recommended if the powder has been stored at relative humidity above 60% because layered moisture at the particle surface generates steam microvoids in thick sections.

Compliance for extruded profiles is defined by ASTM D4020-18 for UHMWPE moulding and extrusion materials and ISO 11542-2 for preparation of test specimens and determination of properties. Food-contact articles are covered by FDA 21 CFR 177.1520(c) and EU Regulation 10/2011 with overall migration below 60 mg/kg. Finished product types from ram extrusion include solid rods from 20 mm to 200 mm diameter, thick-walled tubes, conveyor guide rails, chain guides, wear strips, star wheels, and machined rollers. The process is limited by cross-sectional complexity: internal sharp corners and undercuts are generally produced by post-machining rather than direct profile extrusion because the ram extrusion cycle cannot reproduce melt-forming tool geometry with sufficient dimensional tolerance below ±0.1 mm.

If Heating Rate Exceeds 4 K/min in Thick-Section Compression Moulding, Internal Fusion Defects Precede Surface Skinning

Compression moulding of PXUH3500 sheets above 20 mm thickness uses a two-stage heating profile to prevent the outer skin from densifying before heat reaches the core. The powder is loaded into a mould cavity and cold-compacted at 5–10 MPa, then heated at 2–4 K/min to 190–220 °C. At heating rates above 4 K/min, the outer layer reaches the melt point approximately 5–8 min before the core, trapping air and oxidation by-products as internal void clusters at the thermal weld plane. Dwell time after core temperature equilibration is specified as 10–15 min/mm of sheet thickness. Cooling under pressure is performed at 5–15 MPa to below 40 °C; unpressurised cooling or early demoulding above 60 °C causes residual stress release and camber deviation above 0.5% of sheet length. The formulation for natural sheet is 100% virgin PXUH3500 powder with 0.05–0.2 phr hindered phenolic antioxidant; outdoor-service grades contain 0.5–2 wt% carbon black dispersed by dry blending before mould filling. Internal lubrication is only introduced when the direct-moulded part is intended for post-machining, typically 1–2 wt% PTFE micropowder, which reduces tool cutting forces but can lower fusion quality if the powder is not pre-mixed for sufficient uniformity.

Compliance is aligned with ASTM D4020-18 for material specification, ISO 21304-2 for dimensional and mechanical property determination, FDA 21 CFR 177.1520(c) for repeated-use food-contact articles, and EU Regulation 10/2011 for food-contact plastics. Finished product types are direct-moulded sheets from 3 mm to 150 mm, skived films and sheets down to 0.2 mm, silo and hopper liners, mass-flow chute liners, truck bed liners, and marine fender facing pads. In bulk-material handling, a critical operational boundary is that unmodified UHMWPE sheet is limited to continuous service temperatures below 80 °C; above this threshold, dimensional creep and coefficient of friction stability are no longer governed by the polymer’s low surface energy and become dependent on mechanical load history.

Sintering of PXUH3500 powder for microporous filtration media relies on particle fusion at contact points without full melt densification. The powder is loaded by gravity settling or vibratory compaction to a bulk density of 0.40–0.55 g/cm³ in a mould that defines the final porous geometry. Heating is conducted at 150–165 °C for 10–30 min, followed by controlled cooling to room temperature at a rate below 5 K/min. When the sintering temperature exceeds 165 °C or dwell time extends beyond 40 min, the pore network begins to collapse as particle coalescence advances from neck formation to full densification, reducing pore volume below the target range of 30–45%. The resulting pore size distribution is typically 5–50 µm, with porosity calculated under ASTM D792-20 and pore size and bubble point determined by ASTM F316-03. PXUH3500 is used in sintered form without additional binder at 100% virgin powder concentration; binder addition is not required because the ultra-high molecular weight provides enough melt elasticity at the particle contact surfaces during sintering.

Compliance in filtration applications is specified by ASTM D792-20, ASTM F316-03, and for food and water-contact porous plastics by FDA 21 CFR 177.1520(c) and EU Regulation 10/2011. Terminal finished products are porous filter plates and discs, pneumatic silencer and vent elements, fluidising plates for powder handling, battery vent membranes, and aeration diffusers in wastewater and aquaculture. Published data for PXUH3500 in porous sintered configurations is limited to supplier technical bulletins; the above ranges are process-window values from industrial sintering of similar-viscosity UHMWPE grades rather than grade-specific guaranteed performance limits. The process is limited to geometries with uniform wall thickness between 5 mm and 40 mm because non-uniform sections develop internal density gradients that shift local pore size and reduce mechanical integrity.
