Application of PetroChina Liaoyang UHMWPE FIUH4000

During continuous gel-spinning of ultra-high-molecular-weight polyethylene filament from FIUH4000, the powder is first dispersed at a spinning-dope polymer concentration of 6–12 wt% in a low-volatility aliphatic hydrocarbon solvent, typically white mineral oil having a kinematic viscosity of 40–70 cSt at 40 °C, inside a co-rotating twin-screw extruder with an L/D ratio of 52:1 and segmented screw geometry configured for low-temperature shear input. The dope is plasticated at 140–160 °C and metered through a gear pump and multi-hole spinneret at 0.2–0.6 g/hole/min; as-spun gel filaments are quenched in a water bath held at 15–25 °C, drafted in an air gap at 1.5–3.5×, and then extracted with n-hexane until residual solvent falls below 0.5 wt%. Multistage hot-air drying at 60–120 °C precedes final hot drawing at 130–150 °C to a cumulative draw ratio of 30–60×, which orients the high-molecular-weight chains and governs transition from gel to high-tenacity filament. The formulation addition ratio is defined by dope concentration: below 6 wt%, insufficient chain entanglement lowers attainable draw ratio and filament tenacity, while above 12 wt%, die-head pressure and shear stress rise rapidly and filament denier variability increases. A hindered phenol antioxidant is added at 0.1–0.5 wt% of polymer mass to suppress oxidative chain scission during high-temperature plasticization and drawing, and spin finish is applied at 0.3–1.0% of yarn mass to control electrostatic charging on high-speed winders. Industry compliance testing for this downstream sector includes ASTM D885-23 for tensile properties of man-made fibres, ASTM D2256-21 for single-strand yarn tenacity and elongation, ISO 13934-1:2013 for woven fabric tensile strength, NIJ 0101.07 for ballistic body armor panel qualification, and ISO 14909:2021 for synthetic fibre ropes used in offshore mooring. Terminal finished product types include unidirectional ballistic prepreg sheets, cut-resistant gloves, high-modulus slings, deep-water mooring ropes, and industrial fishing lines. Production-scale gel-spinning lines show two recurring bottlenecks: die-face gel accumulation when solvent temperature deviates by more than ±5 °C, and air-gap drafting instability when spin-finish uptake drops below 0.2%.

What Role Does FIUH4000 Play in Wet-Process Lithium-Ion Separator Films?

FIUH4000 is compounded as the ultra-high-molecular-weight polyethylene component in a ternary wet-process separator formulation containing high-density polyethylene and liquid paraffin wax; the plasticiser-to-polymer ratio determines the pore architecture after extraction and orientation. A typical addition range is 20–30 wt% FIUH4000, 55–70 wt% paraffinic process oil with a kinematic viscosity of 80–150 cSt at 40 °C, 5–15 wt% high-density polyethylene, and 0.5–2.5 wt% inorganic filler such as fumed silica or alumina to reduce thermal shrinkage and improve puncture resistance. The compound is prepared in a co-rotating twin-screw extruder with an L/D ratio of 46:1 and side-fed plasticiser injection at a melt temperature of 180–230 °C; the extrudate is cast through a T-die into a film of 200–400 µm thickness, followed by sequential biaxial stretching at 5–10× in the machine direction and 5–8× in the transverse direction on a tenter frame. Paraffin oil is removed by extraction with methylene chloride or n-hexane, residual oil is reduced to below 100 ppm, and the membrane is heat-set at 110–130 °C while restrained to stabilise shrinkage. The resulting separator films range from 5 µm to 16 µm in thickness, with porosity of 35–50%, Gurley densometer air resistance of 200–400 s/100 mL, and tensile strength measured by ASTM D882-18 for thin plastic sheeting. Industry compliance standards include IEC 62660-1:2020 for traction battery cell mechanical and safety testing, UL 1642 for lithium battery safety, UN 38.3 for transport safety, and ISO 15901-1:2016 for mercury porosimetry pore size determination. Terminal finished products include separators for prismatic and pouch lithium-ion cells in electric vehicles, grid-storage batteries, and high-discharge consumer cells. Process constraints arise from the high molecular weight of FIUH4000: melt pressure before the gear pump can run 10–20 bar higher than with lower-viscosity polyethylene grades, and powder moisture above 0.01 wt% requires pre-drying at 80–100 °C for 2–4 h under vacuum to prevent bubble formation in the cast film.

When FIUH4000 Is Ram-Extruded Without Measurable Melt Flow: Stock Shapes and Lined Components

Because FIUH4000 does not exhibit measurable melt flow under ISO 1133-1:2022 at 190 °C/21.6 kg, compression molding and ram extrusion are the established downstream processes for stock shapes, and conventional screw plasticating injection machines are unsuitable. In ram extrusion, compacted FIUH4000 powder is fed into a heated die at 180–220 °C while a reciprocating ram applies 20–40 MPa; the die land length is typically 8–12 times the part diameter to achieve sufficient sintering and dimensional stability. In compression molding, the powder is charged into a positive-pressure mold and consolidated at 200–225 °C under 5–10 MPa, with hold times of 30–60 min for sections between 25 mm and 50 mm, followed by slow cooling at 2–5 °C/min to minimise internal voids. The formulation addition ratio for self-lubricating stock shapes is 100 phr FIUH4000 with 1–20 wt% graphite or 2–10 wt% molybdenum disulfide; for food-contact and potable-water components, only 0.1–0.3 wt% of an FDA 21 CFR 177.1520-compliant antioxidant is allowed, without mineral fillers or plasticisers. Compliance standards include ISO 11542-1:2001 for designation and properties of ultra-high-molecular-weight polyethylene, ASTM D4020-18 for molecular weight characterisation, ASTM D638-14 for tensile properties of plastic stock, FDA 21 CFR 177.1520 for food-contact olefin polymers, and EU 10/2011 for overall migration of plastic materials in food contact. Terminal finished product types include dump-truck bed liners, chain guides, scraper blades, chute liners, pump wear rings, suction box covers, and wear strips in conveyor systems. Production experience on ram-extrusion lines shows that die-wall friction and adiabatic heating are the primary processing bottlenecks; when die temperature exceeds 220 °C, oxidative degradation at the part surface can reduce tensile impact strength by more than 15% relative to the consolidated powder control.

Powder sintering of FIUH4000 into porous tubes, sheets, and discs is performed by charging screened powder with a d50 between 100 µm and 180 µm into a closed compression mold, heating under 1–5 MPa at 200–230 °C for 10–30 min, and cooling under controlled pressure at 2–5 °C/min. The formulation addition ratio is effectively 100 wt% FIUH4000; no binder is required because sintering proceeds through surface coalescence at the particle boundaries, although 0.1–0.3 wt% antioxidant can be included where continuous service temperature exceeds 80 °C. Pore size is controlled by sieved particle size fractions and post-sintering skiving or machining, rather than by chemical blowing agents or water-soluble templates. The resulting porous structure is characterised for bubble point and mean flow pore diameter by ASTM F316-21, pore volume distribution by ISO 15901-1:2016, and chemical resistance after immersion by ASTM D543-21. Terminal finished product types include static aerator diffusers for wastewater aeration, gas sparging tubes in chemical reactors, pneumatic exhaust silencers, sterile venting membranes for bioreactor tanks, and depth filter cartridges for aggressive liquid streams. Moisture control is the dominant processing limitation: powder handled above 60% RH before sintering can produce porosity deviations of more than ±5 percentage points between the outer skin and core, and vacuum pre-drying at 80–100 °C for 2–4 h is required when powder moisture exceeds 0.01 wt%.

Paper Machine Clothing Monofilament from FIUH4000/HDPE Blends

For paper machine clothing and industrial filter belt monofilaments, FIUH4000 is not processed as a neat resin but is compounded at 5–20 wt% into a high-density polyethylene or polypropylene carrier to raise abrasion resistance and dimensional stability under wet tension. A twin-screw extruder with an L/D ratio of 30:1 and a gear pump is used to compound the blend at 220–250 °C; the molten strand is quenched in water at 20–40 °C, oriented through a hot-air or water-stretching zone at draw ratios of 4–8×, relaxed at 100–130 °C, and wound on precision cross-wound packages. The addition ratio is process-limited: at 20 wt% FIUH4000, melt pressure before the spinneret rises by approximately 10–20% relative to the unfilled carrier, and monofilament diameter variability increases if the screen pack is finer than 60 µm. Industry compliance standards include ISO 5079:2020 for tensile testing of single fibres, ASTM D2256-21 for yarn tenacity, ISO 13934-1:2013 for fabric tensile strength, and ISO 9001 for production process control. Terminal finished products include forming fabrics for paper machines, dryer screens, conveyor belts in food processing, filtration cloths, and dewatering belts. A common processing defect on production lines is surface fibrillation when water-quench temperature is below 20 °C and draw ratio exceeds 7×, which reduces loop tenacity in woven joints.

Ballistic Composite Laminate Consolidation with FIUH4000-Based Unidirectional Prepregs

Unidirectional fabrics woven from FIUH4000 gel-spun yarns are converted into ballistic composite laminates by impregnating each prepreg layer with a polyurethane or vinyl ester matrix at a resin content of 15–25 wt%, yielding a fibre volume fraction of 75–85 vol%. The prepreg stack is laid in a 0/90° cross-ply sequence and consolidated in a hydraulic hot press at 120–130 °C under 2–5 MPa for 20–60 min, followed by cooling under pressure to below 40 °C before demolding. The formulation addition ratio is defined by matrix content: below 15 wt%, incomplete wetting creates dry fibre bundles that delaminate under repeated impact; above 25 wt%, areal density increases without proportional ballistic improvement. Industry compliance standards include NIJ 0101.07 for body armor plate condition testing, MIL-STD-662F for V50 ballistic limit determination, ASTM E3112-17 for ballistic-resistant composite laminates, and ASTM D790-17 for flexural modulus of the consolidated panel. Terminal finished product types include hard armor rifle plates, helmet shells, spall liners for vehicle interiors, and add-on armor for maritime craft. The processing boundary is thermal: pressing above 130 °C can reduce yarn tensile strength by more than 10% because chain relaxation in the gel-spun filaments accelerates, while pressing below 120 °C produces low interlaminar shear and edge delamination during trimming.
