In thin-wall automotive interior part production, polypropylene impact modification with TAFMER A-1085S is executed on a co-rotating twin-screw extruder with a 40:1 L/D barrel and a side feeder positioned at the 24D zone. The base resin is a reactor-made PP impact copolymer with an MFR of 30 g/10 min under ISO 1133-1:2022 at 230 °C/2.16 kg. TAFMER A-1085S is dry-blended with PP pellets at 12–25 wt% and dosed through the main feed throat. The melt temperature is controlled within 215–230 °C. Temperature excursions above 235 °C cause surface splay and reduce elongation at break under ISO 527-2:2012 by more than 100 percentage points. Screw speed is typically 350–500 rpm. The screw profile uses a reverse kneading block after the side feeder to reduce rubber phase domain size. The target dispersed rubber domain is below 2 µm. Injection moulding of the compounded pellets uses barrel temperatures of 210–230 °C and a mould surface temperature of 30–50 °C. When the mould temperature falls below 20 °C, surface delamination at the rib base has been observed in parts with wall thickness below 1.5 mm. The notched Izod of injection-moulded plaques measured to ISO 180/A at -30 °C moves from partial break to full no-break at loadings above 15 wt% in this configuration. The same plaques show flexural modulus under ISO 178 in the range of 850–1050 MPa depending on rubber content. Pelletizing is performed with an underwater pelletizer at a water temperature of 40 °C to prevent block formation. Molded components include A-pillar lower covers, cowl side trim, and door trim retainers.

Three-layer coextruded cast film structures place TAFMER A-1085S in the sealant layer at 15–30 µm thickness against a core layer of LLDPE or PP. The seal initiation temperature, defined as the temperature at which seal strength reaches 4.4 N/15 mm under ASTM F88/F88M-21, is typically 10–15 °C lower than that of an ethylene-butene LLDPE sealant with a density of 0.918 g/cm³. The melting peak of A-1085S under ISO 11357-3:2018 is typically near 55 °C, which places the seal initiation threshold below that of random PP copolymers. Hot tack force measured on a J&B hot tack tester at 150 °C and 0.5 s dwell time exceeds 2.0 N/25 mm only when the layer MFR under ISO 1133-1:2022 at 190 °C/2.16 kg is above 4 g/10 min. Because A-1085S has a nominal MFR near 1.0 g/10 min, it is dry-blended with a high-MFR LDPE or metallocene plastomer to bring the sealant-layer MFR into the 5–8 g/10 min range. The processing conflict is that too much diluent raises the seal initiation temperature and destroys the low-temperature seal balance, while too little produces unstable melt curtain edges and web breaks above 120 m/min. Pre-drying is not required when pellets are stored below 60% relative humidity. If silo storage exceeds 90 days at ambient temperatures above 30 °C, pellet agglomeration has been observed on transfer lines. Terminal products include frozen vegetable pouches, retort spare-part overwrap, and snack stick packages with lap seals. Compliance with 21 CFR 177.1520(c) and EU Regulation 10/2011 is stated in the supplier certificate only for unmodified A-1085S; downstream addition of slip or antiblock concentrates must be reviewed separately.
Where EVA/ATH systems lose flexibility at high filler loading, an A-1085S/LLDPE matrix is substituted. The polymer phase is a blend of A-1085S and LLDPE at 30:70 to 50:50 by mass with 150–180 phr aluminium trihydroxide and 5–10 phr zinc borate. Compounding is performed on a co-rotating twin-screw extruder with a 28:1 L/D and an atmospheric vent. The melt temperature must stay below 175 °C because ATH begins to release water above 190 °C. Screw speed is limited to 250–350 rpm. At filler loadings above 170 phr, torque rises beyond 85% of motor capacity and melt pressure before the die exceeds 120 bar. Limiting oxygen index measured to ISO 4589-2:2017 increases to 32–35% when the char layer forms. Tensile elongation at break according to ISO 527-2:2012 remains above 250% when the A-1085S content is above 25 wt% of the polymer phase. The final insulation is extruded onto copper conductors with a 25D single-screw extruder and a crosshead die. The main operational limitation is that the compound must be dried at 70 °C for 2 h if exposed to ambient humidity above 60% for more than 8 h; otherwise porosity appears in the insulation wall.
| ATH loading (phr) | Melt pressure before die (bar) | LOI ISO 4589-2:2017 (%) | Elongation at break ISO 527-2:2012 (%) |
|---|---|---|---|
| 150 | 88 | 30 | 320 |
| 160 | 100 | 33 | 285 |
| 170 | 122 | 35 | 240 |
On a 16-inch two-roll mill, the formulation is mixed at 90–100 °C with dicumyl peroxide at 0.8–1.2 phr and azodicarbonamide at 4–6 phr. The batch is sheeted out and cured in a 200-ton compression press at 160–170 °C for 8–10 min. Foam density is controlled between 0.15 g/cm³ and 0.25 g/cm³. Compression set under ISO 815-1:2019 at 70 °C after 22 h stays below 60% when the rheometer cure reaches 80% of maximum torque. The processing conflict is that short cure times raise open-cell content and surface tack, while excessive cure times embrittle the skin layer. Published peroxide-cure kinetics data for A-1085S in this specific foam configuration is limited; data from higher-MFR grades should not be transferred without pilot-scale verification. End products include air duct sealing strips, automotive body grommets, and refrigeration door gaskets.
For mixed post-consumer PP/PE regrind, impact modification with 5–10 wt% TAFMER A-1085S is performed on a single-screw injection moulding machine with a 20:1 L/D screw and a shut-off nozzle. The regrind MFR under ISO 1133-1:2022 at 230 °C/2.16 kg is allowed to drop from the unmodified value by no more than 15%. Notched Izod under ISO 180/A at 23 °C improves from partial break to no-break in thin-walled waste container applications. Warpage and sink mark depth are evaluated on a 2 mm-thick plaque. The process is sensitive to melt temperature: above 210 °C, the odour of the recycled phase increases and mould deposition becomes visible after 500 shots. End products are non-food crates, plant pots, and internal logistics containers.
