Application of Mitsui Chemicals LUBMER UHMWPE LS4140

Extrusion Gel-Stage Parameters for Wet-Process Polyolefin Separators

LUBMER LS4140 is handled as a free-flowing UHMWPE powder. Pre-drying at 80°C to 90°C for 2 h to 4 h is implemented when ambient RH exceeds 60%. The powder is metered into a co-rotating twin-screw extruder with an L/D of 32:1 to 40:1. A high-boiling paraffinic oil is injected at the first downstream port after the solid conveying section. The polymer concentration in the oil phase is maintained between 18 wt% and 28 wt% to balance gel strength against filtration pressure. Barrel set points range from 150°C to 215°C. The melt temperature is held below 230°C to limit thermooxidative chain scission and discoloration. A gear pump after a sintered metal filter with 20 μm to 40 μm mesh size suppresses pulsation before the T-die. The ultra-high molecular weight of LS4140 means that conventional melt flow rate testing under ISO 1133-1 is not applicable. Gel-stage viscosity is inferred from gear pump inlet pressure and screw torque.

Cast sheet passes through a chill roll stack maintained at 20°C to 50°C. The gel sheet is then stretched biaxially at 90°C to 120°C. Area draw ratios in wet-process separator production commonly fall between 20:1 and 40:1. Solvent extraction uses methylene chloride or n-hexane at 25°C to 40°C. Residual oil content is driven below 0.5 wt% before thermal setting. Thermal setting between 110°C and 130°C reduces shrinkage. The final separator thickness is commonly controlled in the 7 μm to 20 μm range. Test methods include ASTM D882 for tensile strength and elongation, ASTM D2873 for porosity, and Gurley air-permeability measurement according to JIS P8117. Shutdown temperature is verified by differential scanning calorimetry at 5°C/min according to ISO 11357-3. Cell-level safety qualification is typically performed to UL 2580 for electric vehicle packs.

Production-scale failure modes include gel-particle streaking from inadequate screw mixing, edge bead thickness nonuniformity after extraction, and pinholing caused by residual moisture. Die lip buildup is managed by thermally controlled lip temperatures and periodic wipe cycles. Batch-to-batch variance in LS4140 particle size distribution shifts the polymer feed consistency. Sieve analysis is conducted according to ISO 9276-1. The compliance boundary for this configuration is that LS4140 should not be processed above 230°C for prolonged residence times. Static zones that create crosslinked gel defects must be eliminated.

On industrial gel-spinning monofilament lines, LS4140 is dissolved in decahydronaphthalene or high-boiling paraffin at concentrations between 5 wt% and 15 wt%. The dope is prepared in a jacketed stirred vessel under nitrogen at 150°C to 180°C. It is transferred to a metering pump and extruded through a spinneret with 0.5 mm to 1.0 mm hole diameters. The as-spun gel fiber passes into a water or solvent quench bath at 5°C to 20°C. Solvent is extracted continuously. Hot drawing is performed in multiple passes over heated Godets at 120°C to 150°C. Total draw ratio above 30:1 is required to orient the UHMWPE chains. Tensile tenacity is measured according to ASTM D7269. The resulting filament in optimized commercial UHMWPE fiber lines reaches 30 cN/dtex to 45 cN/dtex. Published data for LS4140 in gel-spun fiber is limited. The grade’s high molecular weight supports high draw ratios only when chain scission is controlled by maintaining melt temperatures below 230°C and minimizing dead spots in the spin pack.

Batch-to-batch variation in LS4140 bulk density is monitored before dope mixing. Pre-drying at 80°C for 3 h is applied when stored at RH above 60%. Halogenated flame retardants are not recommended in high-temperature gel dope because acidic volatiles attack spinneret surfaces. Terminal products include cut-resistant gloves tested to EN 388, ballistic protective composites, and high-modulus ropes for marine and offshore lifting.

What Limits Sintered Porosity Uniformity in Large-Diameter Filter Plates?

Sintered UHMWPE plates are produced from LS4140 powder by compression molding in matched-metal molds. The powder is screened to a narrow sieve fraction. Particle size distribution is determined by ISO 9276-1. Molding pressure is held between 3 MPa and 10 MPa while the mold is heated to 200°C to 220°C. Sintering time depends on part wall thickness. For a 25 mm thick plate, the cycle usually extends from 25 min to 40 min at the peak temperature. Cooling is staged under pressure to minimize residual stress and warpage. Porosity is controlled by the particle size distribution and compression ratio. The resulting porous structure is evaluated by bubble point using ASTM F316 and pore size distribution using mercury intrusion porosimetry according to ISO 15901-1. Terminal products include wastewater aeration diffusers, suction box covers, filter plates, and battery vent plugs.

Operational boundary: sections thicker than 50 mm exhibit core temperature lag and require longer sintering holds. Published data for LS4140 in very thick porous sections is limited. Food-contact status under FDA 21 CFR 177.1520 and drinking-water compliance under NSF/ANSI 61 must be confirmed for the exact LS4140 additive formulation before commercial supply.

When LS4140 is introduced as a wear additive into HDPE, polypropylene, or polyamide 6 compounds, the feed configuration and thermal profile are more critical than the letdown ratio. A co-rotating twin-screw extruder with 40:1 L/D and side feeding downstream of the melt zone prevents floating and poor dispersion of the high-melting powder. Addition levels from 5 wt% to 20 wt% are typical for dry sliding wear applications. For polyamide matrices, a maleic anhydride grafted compatibilizer at 1 wt% to 3 wt% reduces interfacial slip. Melt temperatures are set at 180°C to 230°C for polyolefins and 230°C to 260°C for polyamide 6. Abrasion resistance is evaluated by ISO 4649 or ASTM D4060. Tensile properties are measured according to ASTM D638. Notched impact strength is measured according to ISO 180. The external surface shows reduced coefficient of friction in dry sliding contact but also lower paintability and transparency. Welding and adhesive bonding require plasma or corona pretreatment because of the low surface energy of the UHMWPE-rich surface.

Production-scale failure modes include phase separation at low processing temperatures, giving visible surface delamination. In HDPE systems run below 180°C, LS4140 can remain as discrete gel-like particles because the matrix viscosity is too high to wet the powder. In PA6 systems above 270°C, surface oxidation of UHMWPE has been observed when vent vacuum is inadequate. The extruder should be operated with a vent vacuum below -0.08 MPa and a melt pump to reduce surging. Terminal products are conveyor guide rails, wear strips, star wheels, chain tensioner pads, and automotive cable sheathing.

Ram extrusion of LS4140 into solid round bar, plate, and thick-walled tube is performed on horizontal presses with ram pressures from 15 MPa to 40 MPa. The powder is precompressed in the feed zone and then transferred into a heated die barrel at 200°C to 220°C. Because UHMWPE does not flow like melt-processable polyethylene, the cylinder temperature must remain below the oxidative degradation threshold. The product is ejected in an intermittent sintering front. Wall thickness of 20 mm to 80 mm can be produced, but core porosity must be confirmed by ultrasonic scanning or dye penetration. Mechanical testing is performed by ISO 11542-2 for modulus and ASTM D638 for tensile properties. Terminal uses include pump liners, marine fender pads, food machinery wear rails, and bearing bushings in slurry-handling equipment. Chemical exposure limits for strong oxidizing acids are evaluated according to ISO 175. For mineral acid concentrations above 20%, elevated temperatures above 60°C accelerate oxidation at the part surface.
