Application of Mitsui Chemicals LUBMER UHMWPE L8002

In wet-process lithium-ion battery separator casting, LUBMER L8002 is combined with paraffinic white oil in a co-rotating twin-screw extruder with modular screws and an L/D ratio of 52:1. The dry powder is fed by loss-in-weight gravimetric feeders into the first barrel zone; oil is injected downstream so that the powder is compacted and partially wetted before full dissolution. The polymer fraction is held between 20 wt% and 30 wt%, and the melt temperature is maintained between 160 °C and 220 °C. Above 220 °C, thermo-oxidative degradation forms carbonyl groups and increases gel count; below 160 °C, incomplete dissolution leaves unfused powder particles that tear during transverse orientation. The solution is cast through a T-die onto a chill roll at 10 °C to 30 °C to form a gel film of 0.5 mm to 1.2 mm thickness. Cast-film thickness variation is held within ±2 µm because gauge bands amplify during the first-stage draw. The gel film is stretched 4:1 to 7:1 in the machine direction and 6:1 to 10:1 in the transverse direction; this sequential biaxial orientation generates the shish-kebab fibril network that controls pore size. The oil is then extracted with methylene chloride or n-hexane, and the film is heat-set at 120 °C to 135 °C while restrained. Final separator porosity typically falls between 35 % and 50 %, with Gurley air permeability from 100 s/100 mL to 400 s/100 mL according to ASTM D726-58. Puncture strength is measured by ASTM F1306-21 and is sensitive to residual moisture, so the powder is dried to below 300 ppm water by ISO 15512:2019 before extrusion.

Process defects on industrial lines are dominated by gel particles greater than 100 µm, which create pinholes when the film is stretched. Converters therefore impose powder acceptance windows for particle size and contamination. Table 1 lists methods commonly applied to separator-grade UHMWPE powder; the ranges are representative converter windows and are not a substitute for L8002 lot certificates. The powder should be screened through a 200 µm sieve and passed through a rare-earth magnet prior to the extruder. Batch-to-batch variance in powder bulk density affects feeder stability; loss-in-weight feeders with vibratory trays can maintain mass flow within ±1.5 % if refill intervals are short. The addition of edge-trim recyclate is generally avoided because the molecular weight distribution broadens after repeated thermal history, shifting the gel draw-down behavior and reducing transverse-direction tensile strength.

What Limits Draw Ratio in Gel-Spun Fiber from L8002?

In gel spinning with decalin or paraffinic mineral oil, L8002 is dissolved at 8 wt% to 12 wt% in a heated vessel equipped with a high-torque stirrer. The solution is extruded through a spinneret after filtration through a 20 µm sintered-metal filter pack. The gel filament is quenched in a water bath at 5 °C to 20 °C and then passed through an extraction cabinet where the solvent is removed with n-hexane or methylene chloride. Residual solvent must be held below 300 ppm before hot drawing because solvent-plasticized fiber fails before reaching the target draw ratio. Hot drawing is carried out in stages at 120 °C to 150 °C; total stretch ratios above 40:1 require ovens with temperature uniformity of ±2 °C across the fiber bundle. A temperature deviation of 5 °C can create intermittent filament breakage, particularly in bundles with more than 500 filaments. The tensile properties are measured on single filaments per ASTM D2256-22; elongation at break is typically below 5 % in high-draw fiber, and tenacity rises with draw ratio but levels off when molecular orientation saturates. Published data for this specific configuration using L8002 are limited; comparable UHMWPE powder grades are selected with viscosity-average molecular weight above 1.5 × 10^6 g/mol. The limiting factors for L8002 lot-to-lot are the high-molecular-weight tail and gel particle count, both of which govern spin pack life and maximum draw ratio.

Ram Extrusion Wear Strips and the Screwless Processing Window

Because L8002 melt exhibits no measurable melt flow rate under ISO 1133-1:2022, conventional single-screw plastication is replaced by ram extrusion. Powder is loaded into a feed hopper, metered into a compaction chamber, and compressed at 15 MPa to 25 MPa into a preform. The preform passes through a heated die maintained at 190 °C to 210 °C; the extruded rod or profile is then cooled at a controlled rate of 10 °C/min through the first 10 min to prevent shrink voids. Above 230 °C, oxidation forms carbonyl species and brown streak defects, so nitrogen purging near the die is used in extended production runs. The process is slow—solid rod from a 2500 kN hydraulic ram extruder often runs between 1 m/h and 3 m/h—but it preserves molecular weight and avoids the chain scission seen in screw processing. Extruded stock is then machined into chain guides, wear strips, scraper blades, and conveyor rails. Typical mechanical properties of compression-moulded or ram-extruded UHMWPE are shown in Table 2; L8002-specific values should be confirmed against Mitsui lot data. The primary incompatibility is adhesive bonding: UHMWPE surfaces are non-polar and must be plasma- or corona-treated before polyurethane adhesive bonding, and even then peel strengths remain below 2 N/mm. Mechanical fastening with oversized holes is therefore preferred for wear-strip attachment.

Porous aeration pads and vacuum chucks are produced from L8002 by free-sintering a sieved powder fraction in a vented mold. The powder is filled to a controlled depth, gently vibrated, and compressed at 5 MPa to 15 MPa at room temperature. The mold is then heated to 160 °C to 190 °C and held for 20 min to 60 min depending on part thickness. Sintering above 195 °C causes pore collapse and a non-linear loss of air permeability, so the heating profile is staged with a 2 °C/min ramp between 120 °C and 170 °C to equalize the powder bed temperature. The final pore structure is controlled by the powder size distribution; a D50 of 100 µm to 180 µm typically yields a median flow pore diameter in the fine-to-medium range when measured by capillary flow porometry per ASTM F316-03(2019), but L8002-specific values depend on sieving and sintering time. Air permeability is measured per ISO 4638:2018; for silo aeration pads, the pressure drop should remain below 10 kPa at the design air flow. Porous L8002 parts are used as silo aeration pads, fluidized bed diffuser plates, vacuum chuck surfaces, and pneumatic conveyor air slides. The operational boundary is thermal oxidation: if oxygen is not excluded during sintering above 150 °C, the surface develops a brittle, oxidized skin with reduced tensile strength. The powder should therefore be sintered under nitrogen or with a vacuum-assisted mold when the part thickness exceeds 25 mm.

When a Hopper Liner Must Absorb Thermal Expansion Against Carbon Steel

Compression-moulded L8002 sheet is produced for hopper liners by applying 10 MPa to 25 MPa hydraulic pressure at 180 °C to 220 °C, followed by cooling under pressure at 10 °C/min to 15 °C/min until the core temperature drops below 60 °C. The coefficient of linear thermal expansion for UHMWPE is from 1.5 × 10^−4 K^−1 to 2.5 × 10^−4 K^−1 per ISO 11359-2:1999, approximately an order of magnitude higher than carbon steel. If liner sections are bolted rigidly to a steel hopper wall, differential thermal expansion at 60 °C can generate local shear stresses above 10 MPa around the fastener holes, causing pull-through or buckling. The correct attachment method is to use slotted holes and oversized washers that allow the UHMWPE sheet to move independently. The product is mostly used in bulk solids handling, silo discharge cones, chute liners, and chain-guide rails. The processing limitation is fused-in stress: after moulding, sheets thicker than 25 mm are annealed at 100 °C for 1 h per 25 mm thickness to reduce warpage during machining. Release agents must be silicone-free if the liner is intended for food-contact use, because trace silicone transfer is difficult to remove from the non-polar surface. L8002 powder should be stored in sealed hoppers at relative humidity below 60 %; although the water absorption is less than 0.01 %, surface moisture can create steam marks during moulding.
