Application of Mitsui Chemicals LUBMER UHMWPE L8000

In wet-process lithium-ion battery separator conversion, LUBMER L8000 is dispersed in liquid paraffin to form a gel precursor. The formulation window narrows as the viscosity-average molecular weight of the UHMWPE grade increases. A starting point is 20–30 wt% LUBMER L8000 and 70–80 wt% paraffin oil. The oil should have a kinematic viscosity of 40–75 mm²/s at 40 °C measured by ISO 3104. A hindered phenolic antioxidant is added at 0.1–0.3 wt% to suppress gel discoloration during repeated residence time excursions. Lower polymer solids reduce screen pack pressure and die lip deposit formation. Higher polymer solids increase green film tenacity and reduce extraction solvent load. The optimum is process-dependent and is set by torque, die pressure, and cast film haze.

Feedstock handling uses loss-in-weight dosing. A co-rotating intermeshing twin-screw extruder with L/D 48–65 feeds a T-die. Barrel temperatures run from 140 °C in the feed section to 230 °C at the die. Melt pressure at the screen changer is a primary failure indicator. A rapid pressure rise above 12 MPa indicates gel particulate accumulation and requires screen pack replacement. The cast film is quenched on polished steel rolls at 20–40 °C. Quench roll temperature is a critical threshold. Exceeding 40 °C increases lamellar thickness and slows the subsequent solvent extraction. The gel film is then biaxial stretched. Machine-direction draw is typically 5–7×. Transverse-direction draw is typically 5–8×. Extraction with methylene chloride or n-heptane removes paraffin oil. Residual oil is held below 0.5 wt%. Thermal fixation is run at 110–135 °C to stabilize pore shape. Final separator thickness is 9–16 μm. Porosity is 40–50%. Gurley air permeability is 200–400 s/100 mL.

Why Gel Spinning Demands Solid Loading Below 8 wt% in High-Draw UHMWPE Filament Production

LUBMER L8000 gel spinning requires lower solution solids than lower molecular weight grades. The target range is 5–8 wt% in decalin or mineral oil. Above 8 wt% chain entanglement density produces die swell and spin-line tension instability. Dissolution is run at 150–180 °C under nitrogen. A solution filtration loop removes gels before the metering pump. The spinneret typically has 0.5–1.0 mm holes. Air gap distance is 5–20 mm. Extrudate is quenched in a water bath at 5–15 °C. Jet stretch is maintained below 3:1 because higher jet draw creates molecular orientation before gel fixation and reduces final hot draw density. The gel filament is extracted and dried, then hot drawn in multiple stages. First-stage draw occurs at 120 °C. Second-stage draw occurs at 150 °C. Total draw ratio is 30–60×. Final industrial fiber tenacity is 28–40 cN/dtex and modulus is 1000–1400 cN/dtex measured by ASTM D885.

Terminal products include cut-resistant gloves tested to EN 388, high-tenacity ropes, and ballistic prepreg laminates. The final fiber cross-section is round or elliptical depending on spinneret geometry and draw balance. Fiber translation to soft ballistic panels is evaluated under NIJ 0101.06. Production-scale failure modes include filament breakage at first draw when solution solids exceed 8 wt% and surface fibrillation when extraction solvent residence time exceeds 10 min. Solvent recovery is integrated into the line. Residual decalin in dried gel fiber must be below 50 ppm before hot drawing to avoid vapor defects at 150 °C.

Ram Extrusion of Near-Zero Melt Flow UHMWPE Wear Components

For wear-resistant profiles, LUBMER L8000 does not exhibit melt flow as defined by ISO 1133-1:2022. Ram extrusion is used instead of screw extrusion. The process is powder sintering inside a heated die. Powder bulk density and particle size distribution determine feed consistency. A typical ram extrusion feedstock has a mean particle size of 100–250 μm by laser diffraction. Vertical or horizontal ram machines fill hoppers with loosely packed powder. Hydraulic pressure of 20–40 MPa compresses the charge. Die temperature is held at 180–220 °C. The die land has an L/D 10:1 ratio to create back pressure and promote interparticle diffusion. The ram cycle overlaps consecutive compactions to form a continuous profile. The profile leaves the die in a solid-phase state. It is slowly cooled in air or water.

Terminal products include chain guides, screw auger flight liners, star wheels, wear strips, and chute liners. Trade compliance for extruded UHMWPE shapes is normally based on ASTM D4020 and ISO 11542-2. Abrasive wear is ranked by ASTM G99 pin-on-disc or ISO 7148-2. Operational boundaries are strict. Barrel temperatures above 250 °C cause oxidative scission and surface pitting. Contamination cannot be removed by melt filtration. Incoming powder must be tested for foreign particles and moisture. Moisture above 0.1 wt% promotes steam voids at the die exit.

When Compression Molding Shifts from Neat Powder to Medical-Grade Implant Stock

When LUBMER L8000 is used in medical implant stock, the resin lot must satisfy the compositional and mechanical requirements of ISO 5834-2 and ASTM F648. Neat UHMWPE powder is not automatically medical grade. The converter must verify ash content, trace element levels, and oxidation index. Positive-pressure compression molds are loaded with powder. Molding pressure is 5–10 MPa. Mold temperature is 190–210 °C. Holding time depends on part thickness. A 25 mm thick slab may require 30–60 min at plateau temperature. Cooling is performed under pressure at 0.1–0.5 °C/min. Rapid cooling creates shell-core stresses and internal voids. Terminal products are acetabular liners and tibial inserts. Some converters crosslink the molded stock with gamma irradiation at 50–100 kGy. Residual free radicals from irradiation are managed by remelting or vitamin E stabilization. Device-level biocompatibility is not covered by resin certification. Final devices are evaluated under ISO 10993 series. The resin supplier’s certificate of analysis may include ISO 1628-3 viscosity number and ISO 3451-1 ash content. These data support but do not replace implant qualification.

Dry-powder sintering of LUBMER L8000 creates porous plates, discs, and tubes with interconnected void channels. The powder is sieved to a narrow particle size band. Sieve cut depends on target pore size. The powder is compacted in a closed mold at 20–50 MPa. Sintering follows at 180–220 °C for 20–60 min. Pore size is controlled by particle size and packing density. Typical porous UHMWPE made by this route has porosity of 30–50% and average pore diameters of 5–50 μm. Bubble point is measured by ASTM F316. Porosity is checked by density ratio following ISO 1183-1. Mechanical properties decrease as porosity increases. Tensile strength measured by ISO 527-3 is typically 5–15 MPa at 40% porosity.

Terminal products include pneumatic silencers, aeration discs, laboratory solvent filters, and vacuum suction cups. The structure is not suitable for high-pressure filtration. Pore collapse occurs above 1–2 MPa compressive stress. Chemical compatibility with strong oxidizing acids must be verified. UHMWPE is not recommended for sustained immersion in concentrated nitric acid above 60 °C. Alkali and dilute acid exposure should be qualified by immersion testing per ISO 175.

Thermal History in Gel Film Lines Does Not End at the Quench Roll

Thermal history in gel film lines running LUBMER L8000 is sensitive to stabilizer loss during extraction and thermal fixation. Hindered phenolic antioxidant is added at 0.1–0.3 wt% but can partition into the extraction solvent. Residual antioxidant content after extraction is monitored by HPLC or UV spectrophotometry. A residual level below 0.02 wt% may indicate excessive stabilizer loss and reduced long-term oxidation resistance of the separator. Quench rate control interacts with stabilizer distribution. Faster quenching at 20 °C produces finer lamellar structure. It also freezes more antioxidant in the amorphous phase. Slower quenching at 40 °C promotes phase separation and stabilizer migration to the gel film surface. Line speed is adjusted so that the gel film reaches extraction within 30 min of casting. Delays allow paraffin oil migration and surface skin formation. Surface skin reduces extraction efficiency and creates non-uniform pore distribution.

The same stabilizer and quench limits apply to laboratory-scale lines, but production-scale behavior differs due to higher film width and longer residence time. Terminal product quality is verified by oven aging at 105 °C for 168 h followed by tensile retention testing. A tensile strength retention above 80% after aging is a typical converter acceptance criterion. This is not a resin specification. It is an application-specific control limit for wet-process battery separator film.
