Application of Mitsui Chemicals LUBMER UHMWPE L4640

In wet-process lithium-ion separator manufacturing, Mitsui Chemicals LUBMER L4640 is introduced as the ultra-high-molecular-weight polyethylene component in a paraffin-oil/thermally induced phase separation system. The grade carries a viscosity-average molecular weight of approximately 4.6×106 g/mol; this value shifts the practical dope window downward because solution viscosity rises steeply with chain entanglement. A workable formulation for L4640 in co-rotating twin-screw extrusion is 10–18 wt% polymer, 82–90 wt% white mineral oil, and 0.1–0.3 wt% hindered phenolic antioxidant. Operation at or above 18 wt% polymer produces die pressure beyond 12 MPa in an L/D 48–52 machine, triggering melt fracture in the cast film; operation below 8 wt% lowers transverse-direction film strength after solvent extraction to less than 5 MPa under ASTM D882 and promotes pinhole formation during transverse stretching. The extruder profile is set from 160°C at the feed throat to 230°C at the die, with gear-pump pressure held at 8–12 MPa. The cast film, 600–1200 µm thick before orientation, is quenched on a chill roll at 15–40°C, machine-direction stretched at 90–120°C, transverse-direction stretched at 105–125°C, extracted with methylene chloride or n-hexane at 25–45°C, and heat-set at 120–130°C. Finished separator thickness is 5–25 µm, porosity is 35–55%, and Gurley permeability is 150–400 s/100 mL under JIS P8117.

Compliance for separator film is indirect at the polymer level. The raw L4640 powder is assessed under REACH 1907/2006 for registration and under RoHS 2011/65/EU for restricted heavy metals; separator functionality must be qualified after assembly into cells under IEC 62660-2 and transport safety under UN 38.3. The separator producer is responsible for residual solvent validation by headspace gas chromatography and for extractables testing because L4640 is not supplied as a pre-certified separator compound. Amine-based processing aids are excluded from separator formulations because residual nitrogenous species can contribute to parasitic oxidation at the cell anode; metallic stearates are also restricted where ash content must remain below 50 ppm to avoid compromising electrical short-circuit resistance.

When High-Draw Gel Spinning Demands a Narrow Dope Window

Gel spinning of L4640 into high-tenacity polyethylene yarn begins with dissolution in decalin or high-boiling paraffin oil at 5–10 wt% polymer; the high 4.6×106 g/mol molecular weight increases dope extensional viscosity and limits practical spinning concentration to the lower half of the conventional UHMWPE range. A co-rotating twin-screw extruder with L/D 40 maintains barrel temperatures of 150–190°C before a gear pump meters dope through spin pack filters of 10–20 µm absolute rating and spinneret capillaries with length-to-diameter ratio near 2–4. The extruded filament passes through an air gap of 5–20 mm into a water bath at 5–20°C, where gelation freezes the solvent network without forming large crystallites. Initial windup speed is 10–50 m/min. After solvent extraction in n-hexane or a closed-loop chlorinated hydrocarbon system, the gel filament is hot-drawn in two stages: 120–140°C in the first stage and 140–150°C in the second stage, with cumulative draw ratios of 30–60. Industrial UHMWPE yarns in this molecular weight class typically achieve tenacity between 28 cN/dtex and 38 cN/dtex under ASTM D7269; published data for L4640 at the largest draw ratios is limited because spinneret draw resonance becomes the governing failure mode at the upper boundary.

Ballistic and marine rope end-products convert the yarn into woven or unidirectional structures. Ballistic panels are qualified under NIJ Standard-0101.06, and yarn tensile is reported per ASTM D7269/D7269M. Marine ropes made from high-modulus polyethylene filament are tested under ISO 10325:2018 for mooring and towing applications. Cut-resistant glove liners using the yarn are evaluated under EN 388:2016+A1:2018 for blade-cut resistance; the yarn supplier must document residual solvent below the finished-article threshold because spinning solvent residues above 10 ppm can influence glove skin-contact declarations under REACH. L4640 dissolved in decalin requires solvent recovery efficiency above 95% for economic operation; published data for this specific configuration is limited.

Direct ram extrusion of L4640 powder follows a discontinuous compaction-sintering sequence rather than a melt-pumping sequence because the material exhibits no measurable melt flow rate under ISO 1133-1:2022. Reactor powder with bulk density in the range 0.43–0.49 g/cm³ is fed into a heated barrel at 180–210°C, while the die zone is held at 190–220°C. Ram pressure is maintained between 30 MPa and 70 MPa during forward stroke; the high molecular weight of L4640 increases compaction resistance and typically requires lower stroke speed than 2-million-molecular-weight grades to avoid internal fusion defects. Published mill logs for L4640 are limited, but comparative production data for 4-million-molecular-weight UHMWPE indicate cycle time increases of 10–15% relative to lower-molecular-weight powders. The extruded profile is cooled in a 25–40°C water bath under controlled tension and annealed at 90–100°C for 20–30 min to reduce residual stress before machining. Dimensional tolerance in rectangular guide rail stock is held to ±0.2 mm over 1 m length after annealing.

Food-contact guide rails and wear strips fabricated from L4640 are tested under FDA 21 CFR 177.1520 and, for European markets, EU 10/2011 with specified food simulants and time-temperature conditions. The base polymer is an olefin polymer permitted within those frameworks, but the fabricated article must be extracted under the actual intended conditions; a dry finishing operation does not automatically confer compliance. Abrasion resistance for ram-extruded UHMWPE is characterized by ASTM G65 sand-slurry testing, and dimensional material properties are specified under ASTM D4020 and ISO 11542-1. Terminal uses include chain guides, bottling-line wear strips, and curved conveyor rails where steel or nylon grades show excessive scuffing.

What Changes in Compression Molding When L4640 Has No Melt Flow Index?

Because L4640 does not exhibit a measurable melt flow rate under ISO 1133-1:2022, compression molding relies on cold compaction followed by heated particle coalescence. The powder is pre-compacted in the mold cavity at 10–30 MPa at ambient temperature to expel air and stabilize bulk density before the mold is heated to 200–220°C. Full consolidation pressure is 5–15 MPa, with hold time scaled at 10–15 min per 10 mm of part thickness. Cooling must be performed in the mold under pressure at 10–20°C/min to prevent void formation; rapid ejection above 80°C can cause warpage in sheets over 30 mm thick. The high molecular weight of L4640 improves inter-particle entanglement but also narrows the processing window: sustained temperature above 250°C initiates thermo-oxidative chain scission, and the resulting yellowing is accompanied by a measurable drop in notched impact strength. Moisture is not aggressively absorbed by UHMWPE, but powder stored at relative humidity above 60% should be conditioned at 80°C for 2 h before molding to eliminate surface defects in thick sections.

Compression-molded hopper and silo liners made from L4640 are specified under ASTM D4020 and designated under ISO 11542-1. Mechanical acceptance testing includes tensile yield strength and elongation at break under ASTM D638, with abrasion resistance evaluated by ASTM G65. For direct food-contact applications, the same extraction requirements as ram-extruded profiles apply: FDA 21 CFR 177.1520 and EU 10/2011. In bulk solids handling, the limiting operational boundary is not abrasive wear but thermal softening; continuous service above 80°C is not recommended for load-bearing UHMWPE liners because creep accelerates sharply near the crystalline melting point. Terminal products include chute liners for coal and mineral handling, silo discharge inserts, and slide beds for packaged goods.

Sintered Porous Media and the Problem of Powder Packing Uniformity

Sintered porous sheets and tubes made from L4640 require a particle-size-controlled feed because pore size is determined by interstitial voids rather than by chemical blowing agents. Narrow powder fractions typically spanning 50–250 µm are selected according to target air or water permeability; blending coarse and fine fractions shifts the pore-size distribution and must be controlled through sieve analysis per ASTM D1921. The powder is filled into a mold and compacted at 20–40 MPa, then sintered at 200–230°C for 15–45 min, with longer dwell required for thicker parts because the low thermal conductivity of UHMWPE delays core temperature equilibration. Porosity of 30–50% is typical for industrial diffusion media, with bubble point measured under ISO 2942 to verify maximum pore size in liquid-wetted elements. L4640 high molecular weight provides sintered neck strength but reduces particle flow in the mold; electrostatic surface charges on fine powder can cause non-uniform filling, which is managed with controlled humidity or static-neutralizing equipment.

Filter elements built from sintered L4640 are qualified for hydraulic and pneumatic systems under ISO 16889 multipass testing where differential pressure growth must remain within system limits. Drinking-water contact components require testing under NSF/ANSI 61; the base polymer is subject to extractables evaluation and cannot be certified solely from resin type. Chemical compatibility is a key operational boundary: sintered UHMWPE resists most aqueous acids and alkalis at ambient temperature but is not suitable for continuous exposure to strong oxidizing acids above 40°C or to aromatic hydrocarbons that swell the amorphous phase. Terminal uses include aeration diffusers, vacuum chuck plates for electronics handling, and silencer elements in pneumatic exhaust systems.
