Application of Mitsui Chemicals LUBMER UHMWPE L3000

Mitsui Chemicals LUBMER UHMWPE L3000 is introduced as the ultra-high-molecular-weight polyethylene component in wet-process lithium-ion battery separator production. The resin is dispersed in paraffin oil at 10 wt% to 30 wt% depending on target separator thickness and required melt strength. Loadings below 8 wt% typically fail to generate sufficient chain entanglement for biaxial orientation. Loadings above 30 wt% raise mixer torque beyond the operating envelope of conventional co-rotating twin-screw extruders. The pre-mixed slurry is fed into a co-rotating twin-screw extruder with an L/D ratio of 48–68. Barrel temperatures are maintained between 180°C and 240°C. The screw profile combines conveying, kneading, and reverse elements to homogenise the polymer-solvent mixture. A gear pump between the extruder and slot die suppresses pressure pulsation. The molten gel exits through a flat die with a gap of 0.5 mm to 2.0 mm. The gel film is cast onto a chill roll set at 10°C to 40°C. Cooling rate at this stage fixes the initial phase-separated morphology.

The cast gel film is conveyed through a sequential orientation line. Machine-direction stretching is conducted at 90°C to 125°C. Transverse-direction stretching follows at 105°C to 135°C. Stretch ratios range from 4× to 8× in each axis. After orientation, the film enters a solvent extraction bath. Methylene chloride or n-heptane removes paraffin oil to a residual oil content below 0.5 wt%. Solvent recovery is integrated through multi-stage vacuum drying. Heat setting at 120°C to 135°C stabilises pore geometry and reduces thermal shrinkage. The final separator is slit to widths of 10 mm to 500 mm for cylindrical, prismatic, and pouch cell assembly. Thickness typically falls between 5 µm and 25 µm. Porosity calculated from apparent and skeletal density according to ISO 1183-1 commonly lies at 35% to 55%. Gurley air resistance measured by TAPPI T460 ranges from 100 s/100 mL to 400 s/100 mL depending on pore size and tortuosity.

Tensile properties are evaluated on film specimens using ISO 527-3. Machine-direction tensile strength above 100 MPa is typical for drawn gel films, but separator-grade acceptance is dictated by cell maker specifications rather than a universal value. Thermal shrinkage at 105°C for 1 h must remain below 2% in both axes. Electrolyte wettability is measured gravimetrically after immersion in a 1 M LiPF₆ in EC:DMC electrolyte for 30 min. REACH SVHC screening and RoHS Directive 2011/65/EU apply to the finished separator film. UL 1642 and IEC 62133 apply to the assembled cell, not to the membrane itself. No direct UV stabiliser is required in hermetic cell environments. The L3000 grade contributes high chain entanglement to the gel state, which delays melt fracture during transverse orientation.

Why Does Silica Loading Exceed UHMWPE Content in Polyethylene Separator Sheets?

High-porosity separators for valve-regulated lead-acid cells require a microporous sheet in which UHMWPE serves as the binder matrix. LUBMER L3000 is combined with precipitated silica at 50 wt% to 60 wt%, residual mineral oil at 15 wt% to 20 wt%, and processing additives below 3 wt%. UHMWPE content is maintained between 15 wt% and 25 wt%. Silica loading exceeds polymer content because the inorganic phase controls pore volume and acid distribution. The formulation is mixed in an internal mixer heated to 140°C to 170°C. The mixture is then calendered or flat-die extruded into sheet at 0.25 mm to 1.0 mm. Microporosity is generated by extracting mineral oil with n-hexane in a continuous counter-current extractor. Extraction time, temperature, and solvent purity determine residual oil level.

After extraction, the sheet is dried, post-cured, and surface-treated with a wetting agent. Final porosity is normally 55% to 65%. Mean pore diameter measured by mercury intrusion or ASTM F316-equivalent methods lies in the 0.1 µm to 1.0 µm range. Electrical resistance in 1.28 g/cm³ sulfuric acid at 25°C is commonly reported by battery assemblers as milliohm per square centimetre. Oxidation resistance is evaluated by elongation retention after exposure to 40% H₂SO₄ at 70°C for 72 h. The UHMWPE matrix limits acid-induced chain scission and embrittlement. Terminal products include separator envelopes for absorbed glass mat and flooded lead-acid formats. Compliance with IEC 60896-21 is validated at battery level, not by separator film alone. The L3000 powder must be free of coarse particles above 250 µm to avoid pinholing in thin sheet.

Process control difficulties centre on uniform silica dispersion. Local agglomeration creates dense spots that block acid transport. Incomplete oil extraction leaves hydrophobic residues that reduce electrolyte uptake. The extruded sheet must be cooled below 40°C before winding to prevent blocking. Winding tension should remain below 30 N per 100 mm width to avoid pore collapse. Because lead-acid separators operate in oxidative sulfuric acid at 50°C to 80°C, antioxidant packages must be verified for long-term acid resistance. Published data for LUBMER L3000 in this specific silica-filled configuration is limited. Formulation trials generally determine the optimal silica-to-polymer ratio by mercury intrusion and electrical resistance screening.

Gel-Spun Fibre Drawing and Solvent Recovery Constraints

Direct gel spinning of LUBMER L3000 into high-tenacity polyethylene fibre begins with dissolution in decalin or paraffin oil. The solution is prepared at 130°C to 180°C under nitrogen blanketing. Polymer concentration is typically held at 5 wt% to 12 wt%. Higher concentrations reduce solvent costs but raise extensional viscosity. The solution is filtered through 10 µm to 20 µm sintered metal packs before entering the spinneret. Spinneret hole diameter ranges from 0.5 mm to 1.0 mm. The spin line is quenched in a water bath at 10°C to 25°C. Gel fibre is drawn in a heated oven at 120°C to 150°C. Total draw ratio accumulates to 30× to 80×. Higher draw ratios align the orthorhombic crystallites along the fibre axis.

After drawing, residual solvent is extracted with n-hexane or supercritical CO₂. Residual solvent below 0.2 wt% prevents plasticisation and fibre creep. The dried yarn is post-stretched at 150°C to improve modulus. Tenacity measured by ASTM D2256 exceeds 2.5 GPa. Tensile modulus measured by the same method falls between 80 GPa and 130 GPa. Elongation at break is typically below 4%. Terminal products include cut-resistant gloves tested to EN 388, high-strength ropes, slings, and ballistic panels tested under NIJ 0101.06. LUBMER L3000 requires longer dissolution time than lower-molecular-weight UHMWPE grades. The gel must be degassed under vacuum before spinning to avoid filament bubbles.

Process bottlenecks concentrate in the solvent recovery loop. Decalin vapour must be contained and recovered above 98% efficiency to satisfy industrial hygiene limits. Residual decalin in the extracted yarn contributes to creep under sustained load. Spin-line tension should remain below 0.5 cN/dtex during gel drawing. Higher tension creates surface defects and filament breakage. The grade is suited to fabrics where low elongation and high cut resistance are required. For ballistic panels, the fibre is cut into unidirectional sheets and hot-pressed at 120°C to 130°C under 10 MPa to 20 MPa. Published L3000-specific ballistic test data is limited. Armour qualification is performed on the finished panel rather than the fibre alone.

When LUBMER L3000 Enters Ram Extrusion Tooling at Low Screw Speeds

The ram extrusion of this grade is governed by interfacial heating rather than shear heating. LUBMER L3000 powder is fed into a cylindrical cavity and compressed by a hydraulic ram. Barrel temperature is maintained at 190°C to 220°C. Ram pressure varies from 7 MPa to 30 MPa. The powder compacts into a plug that fuses at the die entry. Because no screw plastication occurs, molecular weight degradation is limited. Extrusion speed is low, typically 20 mm/min to 100 mm/min depending on cross-section. The die land is heated to 180°C to 210°C. Cooling under constraint prevents internal voids. Rods up to 200 mm diameter and sheets up to 100 mm thickness are produced.

Final stock shapes are tested according to ISO 11542-1 and ASTM D4020. Tensile strength measured by ISO 527-2 typically falls between 30 MPa and 40 MPa for unfilled UHMWPE. Elongation at break exceeds 300% in some compression-moulded specimens. Shore D hardness measured by ISO 868 is normally 62–66. Abrasion resistance is evaluated by ASTM G65 dry-sand rubber-wheel test. Terminal products include chain guides, wear strips, conveyor screw flights, chute liners, and marine fender pads. Food-carrying conveyor components require grade-specific verification under FDA 21 CFR 177.1520 and EU 10/2011. LUBMER L3000 cannot be processed by conventional injection moulding. The melt viscosity remains above 10⁸ Pa·s at processing temperatures, which excludes screw plastication and hot-runner injection.

Processing conflicts arise at the outer surface of thick rods. If die exit temperature exceeds 230°C, thermal degradation creates yellow streaks and reduces impact strength. If cooling is too rapid, residual tensile stress causes machining distortion. Rod stock must be stress-relieved in hot air at 80°C to 100°C for 4 h per 50 mm wall thickness before precision machining. Welding of L3000 stock shapes is possible by butt fusion at 180°C to 220°C under 0.5 MPa to 1.0 MPa, but weld strength is lower than base material. Published L3000-specific weld data is limited. The grade is supplied as powder with bulk density around 0.45 g/cm³ if confirmed by supplier specification. Users should verify lot-specific values before metering.

Sintered Porous Structures Derive Their Pore Size Distribution from Particle Morphology and Mould Pressure

Sintering of LUBMER L3000 powder in a confined cavity proceeds through particle coalescence without full melt flow. Mould temperature is held between 180°C and 200°C. Heating time is 5 min to 15 min per 10 mm of part thickness. Pressure is limited to 0.5 MPa to 3.0 MPa. Higher pressure collapses pores and produces near-solid density. The final porosity is controlled by particle size distribution and packing density before heating. Porosity values from 30% to 50% are typical for filter plates and aeration media. Mean flow pore diameter measured by ASTM F316 ranges from 5 µm to 40 µm. Pore size distribution narrows with tighter sieve fraction control.

After cooling under pressure, the sintered billet is machined into final geometry. Terminal products include pneumatic muffler elements, vacuum filter discs, water aeration diffusers, and laboratory porous sheets. The material allows steam sterilisation at 121°C for 20 min, but dimensional relaxation can occur above 100°C. Chemical resistance in 10% sodium hydroxide and 10% hydrochloric acid is evaluated by mass change after 7 days at 23°C. Hydrophobic nature prevents water intrusion below bubble point pressures measured by ASTM F316. Final filter elements are integrity-tested by bubble point prior to shipment. Compressive strength depends on porosity. At 40% porosity, values above 5 MPa are typical for cylindrical sleeves.

The main process risk is uneven wall density in thick sections. Core porosity is lower than surface porosity because the surface reaches mould temperature earlier. Multiple pre-compaction stages reduce this gradient. Powder bridging must be prevented by vibration-assisted filling. Sintered sheet of 10 mm thickness may require 60 min total cycle time. Because LUBMER L3000 has high entanglement, particle boundaries remain visible under electron microscopy if heating time is insufficient. Such incomplete fusion reduces tensile elongation and permits particulate release. For cleanroom filter use, total organic carbon and non-volatile residue must be below customer-defined limits.

Compounded HDPE/PP modifierISO 1133-1Melt flow index of compoundDecreases by approx. one decade at 5 wt%

Compounding of LUBMER L3000 into HDPE or PP requires a distributive mixing protocol rather than intensive shear. Addition levels are generally 2 wt% to 10 wt%. The host polymer is melted first in a co-rotating twin-screw extruder at 190°C to 230°C. LUBMER L3000 powder is side-fed downstream to limit residence time. Screw speed is held between 200 min⁻¹ and 400 min⁻¹. Higher speeds create solid-bed slippage. The UHMWPE phase remains as high-viscosity domains that orient with the melt flow. This morphology improves abrasion resistance and notched impact, but may reduce weld-line strength.

Terminal products include industrial pipe fittings, conveyor guide rails, and automotive wear strips. Notched Izod impact of the compound is evaluated by ISO 180. Tensile properties are measured by ISO 527-2. Abrasion resistance is tested by ASTM G65. The addition of 5 wt% LUBMER L3000 may reduce MFI measured by ISO 1133-1 by one decade, depending on host resin. Process technicians must monitor melt pressure at the die. Pressure fluctuations greater than 1 MPa indicate poor dispersion. Melt temperature should remain below 240°C to avoid thermally degrading the UHMWPE domains. Moisture content of the compound is controlled by pre-drying at 80°C for 4 h when storage RH exceeds 60%.

Published processing data for LUBMER L3000 as a specific modifier in HDPE/PP compounds is limited. Industrial trials generally follow UHMWPE modifier protocols with increased torque allowance. Injection moulding of such compounds requires low-shear screws and wide gates. Mould fill analysis should treat the UHMWPE domains as a dispersed viscoelastic phase. Too high an addition level above 10 wt% can cause delamination at knit lines. The compound should not be combined with amine-based nucleators that alter crystalline morphology unpredictably. Final parts intended for drinking water contact must be tested to local migration limits. The grade itself does not confer regulatory compliance without full compound certification.
