Application of Mitsui Chemicals HI-ZEX MILLION UHMWPE 540RU

In wet-process lithium-ion separator extrusion, Mitsui Chemicals HI-ZEX MILLION 540RU is gravimetrically fed into a co-rotating twin-screw mixer with L/D 48 and segmented conveying elements, using a resin-to-oil ratio of 15–35 wt% UHMWPE to 65–85 wt% paraffinic process oil. Lines targeting separator thickness below 9 µm typically operate at 15–20 wt% resin, while higher loadings improve melt strength but raise die pressure, torque variability, and gel-particle risk. The nominal viscosity-average molecular weight near 5.4 × 106 g/mol requires pre-drying at 80–100 °C for 30–45 min when ambient relative humidity exceeds 60%, and the process-oil viscosity must remain within 40–70 mm²/s at 40 °C to avoid melt fracture at the T-die lip, which is normally set to 0.5–1.0 mm. Melt homogenization is carried out at 180–220 °C, with screw speed held so that stabilized torque variation does not exceed ±3%; the cast gel sheet is quenched on a chill roll at 15–25 °C, extracted with n-hexane or methylene chloride, then sequentially or simultaneously biaxially stretched at draw ratios of 5 × 5 to 7 × 7, followed by heat setting at 120–135 °C. The transverse-draw window in separator lines using this molecular-weight range is narrow, typically within ±5 °C of the gel-sheet crystallinity transition; excursions cause pore collapse, uneven porosity, or pinhole clusters. Inline line-scan inspection at 20 m/min commonly rejects material with pinhole densities above 0.05 defects/m². Terminal products are microporous monolayer separators of 5–25 µm thickness, 35–50% porosity, and Gurley values from 150 to 400 s/100 mL under JIS P8117. Compliance is managed through IATF 16949 clause 8.5.1 production control, ISO 9001:2015 clause 8.5.1, cell-level safety under IEC 62660-3, and shipment testing under UN 38.3. Published data for this specific 540RU configuration in biaxial stretching is limited; the following gradient is reported for similar grades and should be verified on the target line.

What Limits the Spin-Line Tension Window in Gel-Spun UHMWPE Fibre?

Gel-spinning of 540RU into high-tenacity fibre requires a solution concentration of 6–12 wt% UHMWPE in decalin or a high-boiling mineral-oil blend, with 8 wt% most frequently used to balance spin-line tension stability against solvent removal load. The antioxidant package is dispersed into the solvent at 0.1–0.5 wt% based on resin mass; oxygen in the heated solution must remain below 0.5 vol% to prevent chain scission that lowers gel-spinning drawability. Dissolution is performed in a jacketed kneader at 150–180 °C for 60–90 min; the spin solution is metered by a gear pump through a spinneret with capillary diameters of 0.5–1.2 mm, then quenched in water at 5–15 °C to form a swollen gel filament. Extraction with n-hexane or dichloromethane removes the solvent before multi-stage hot drawing at 130–150 °C; total draw ratios are normally 30–60, with the final creep stretch at 70–90 °C under tension. Spin-line tension must be maintained below the limit at which the gel filament necks irregularly; typical inline tension windows are 5–15 cN/tex during the first draw stage. Terminal products include ballistic prepreg sheets tested under NIJ 0101.06, high-modulus ropes and slings tested under ASTM D2256, and low-creep marine lines. The material is not intended for continuous melt spinning on conventional single-screw fiber lines because the high melt viscosity causes catastrophic die swell and filament breakage below 180 °C.

Sintered Porous Media and Pharmaceutical Venting

For sintered porous components, 540RU powder is used as neat material without solvent or lubricant; some processors add 2–5 wt% calcium stearate as an internal release agent for thin-wall vent discs, but additive-free charges are preferred where extractables compliance is critical. The powder is gravity-filled into a matched-die mold and heated to 200–220 °C under 3–10 MPa, with dwell times of 15–30 min per 10 mm of wall thickness; the sintering temperature is kept below 230 °C to avoid pore collapse at the outer surface. Cooling is executed under pressure until the part reaches 40–60 °C, after which the sintered body is machined into filter tubes, discs, or sparger stones. Pore-size distribution is determined by mercury porosimetry per ISO 15901-1; typical sintered 540RU filtration grades range from 5 to 50 µm, and bubble-point values are commonly 0.02–0.15 MPa depending on pore size. Water-pressure integrity testing at 0.2 MPa is applied to pharmaceutical vent membranes before release. Terminal product types include hydrophobic vent membranes for sterile fill lines, porous filter tubes for aggressive liquid clarification, and gas sparger stones. Compliance is established under FDA 21 CFR 177.1520, USP Class VI, ISO 10993-5, and EC 1935/2004 for food-contact or pharmaceutical contact uses; lot-specific extractables testing is required where the sintered component contacts solvents with polarity above that of aqueous buffer systems.

Because ram extrusion processes UHMWPE powder without a conventional melt-screw continuum, 540RU is fed into a heated barrel equipped with a reciprocating ram and an indexing die at barrel temperatures of 150–220 °C; the powder is consolidated by ram pressures of 20–50 MPa and extruded at intermittent linear speeds of 2–10 mm/s. The feedstock is either 100% virgin powder or a pre-compounded mixture containing 10–15 wt% PTFE for lubricated wear stock or 2 wt% carbon black for UV-stabilised profiles; addition of PTFE in excess of 15 wt% can produce stratified domains because the high molecular weight 540RU does not form a homogeneous melt with PTFE at these temperatures. Barrel and die temperatures must be profiled to prevent cold powder slugs at the feed zone and thermal degradation at the die exit; the maximum safe residence time at 220 °C is 30–45 min before measurable oxidation shifts the notched impact strength. Ram-extruded profiles are then planed, cut, or machined into chain guides, conveyor wear strips, food-processing guide rails, and scraper blades. Tensile properties are verified by ASTM D638-14; food-contact grades are covered by FDA 21 CFR 177.1520, and general industrial stock must comply with RoHS Directive 2011/65/EU and REACH SVHC restrictions for the specific export market.

When UHMWPE Powder Is Compression-Molded Above 200 °C for Abrasion Liners

Compression molding of 540RU into thick liners is conducted by charging neat powder into a negative cavity mold and applying platen pressure of 10–20 MPa at 200–230 °C; hold time is usually 10 min/mm of nominal thickness, and cooling to 40 °C under pressure is necessary to control warpage in sections thicker than 20 mm. Optional additions include 0.5–3 wt% UV-stabilized carbon black masterbatch for outdoor chute liners, but each 1 wt% of filler can reduce elongation at break by 5–10%, so addition above 3 wt% is generally not recommended for impact-critical service. The molded billets are machined into hopper liners, silo liners, drag-chain guides, and marine fender pads; the high melt viscosity of 540RU prevents rapid injection molding on conventional clamp-force-limited presses, and this limitation must be incorporated into tooling design where corner radii are below 5 mm. Abrasion resistance is benchmarked by the sand-slurry test of ASTM G75, with mass loss commonly recorded in the range 0.1–0.3% for virgin 540RU; impact strength is measured by ASTM D256 Izod notched tests. Compliance for food-contact liners is established under FDA 21 CFR 177.1520, and industrial applications are evaluated against RoHS Directive 2011/65/EU and REACH SVHC declarations. Published data for compression-molded 540RU at thicknesses above 100 mm is limited, and production trials should include ultrasonic inspection for internal voids at the centerline.
