Alathon L5840 is an extrusion-blow-molding HDPE grade with nominal density of 0.954 g/cm³ per ASTM D1505-18 and melt flow rate of 0.35 g/10 min at 190 °C/2.16 kg per ISO 1133-1:2022. In downstream container and tank production, the grade is selected where lot-release environmental stress-cracking resistance under ASTM D1693-15 condition B and parison melt strength are primary process-control variables. The application scope is limited to blow-molded industrial packaging, agricultural chemical containers, fuel tanks, and outdoor storage vessels.
For free-standing UN-certified 20–30 L jerrycans and 60 L open-head drums, Alathon L5840 is run as the structural monolayer wall at a formulation ratio of 100 wt% L5840; external titanium dioxide or carbon black color masterbatch is limited to 1.0–2.0 wt%, and UV stabilizer masterbatch is separately dosed at 0.2–0.5 wt% to avoid shifting the pinch-off weld viscosity. Accumulator-head extrusion blow molding equipment is specified with extruder L/D of 24:1–30:1, barrel temperature profiling from 180 °C to 205 °C, head and die temperature 200–215 °C, and mold temperature maintained at 10–20 °C. Blow pressure is set at 0.6–0.8 MPa; parison programming must compensate for wall thinning in the handle zone and bottom pinch-off, where final weld thickness is held at 2.5–3.5 mm against a nominal body wall of 1.5–2.5 mm. Hydraulic pinch force is set so that weld whitening does not extend beyond 5 mm from the parting line. Recycled flash and start-up scrap are incorporated only up to 25 wt% because higher regrind fractions reduce ESCR and cold-drop performance at -18 °C. Silicone mold release residues and paper label fragments must be excluded from regrind because they migrate to the pinch-off and reduce weld toughness. Compliance is established by UN 3H1/Y marking under UN Model Regulations Chapter 6.1, with drop testing per 49 CFR 178.603, leakproofness per 49 CFR 178.604, hydrostatic pressure per 49 CFR 178.605, and stacking per 49 CFR 178.606. Terminal products are 20–30 L UN 3H1 jerrycans for Packing Group II and III liquid chemicals and 60 L open-head drums for solid or viscous hazardous materials.
In agricultural crop-protection chemical packaging, Alathon L5840 is metered as the sole structural resin at 98.0–99.0 wt% with a linear-low-density-polyethylene-based titanium dioxide concentrate at 1.0–2.0 wt% and a hindered amine light stabilizer concentrate at 0.2–0.5 wt% for ultraviolet exposure on outdoor chemical storage racks. For carbon black formulations, the concentrate is held at 1.5–2.5 wt%, and all additive masterbatches must use compatible ethylene-based carriers to prevent localized ESCR loss at the handle pinch-off and neck weld. Continuous extrusion blow molding on shuttle or rotary machines with multi-cavity molds is used for 1–10 L containers, while 20 L wide-mouth drums are moved to accumulator-head machines with programmed parison profiles. Melt temperature is maintained at 180–200 °C, mold temperature at 10–20 °C, and clamp force settings are selected to prevent flash penetration into the handle pinch-off. The critical process control point is the handle-base weld, which is held to at least 85% of the adjacent nominal wall thickness to survive field stacking and drop loads from rack heights. Compliance includes US EPA 40 CFR Part 165 refillable container integrity expectations, UN certification under the 49 CFR 178.600 series where crop-protection formulations are assigned to Packing Group II or III, and pesticide label compatibility under 40 CFR Part 156. Terminal products are 1–10 L handled jugs, 20 L wide-mouth containers, and 55 L tight-head drums for emulsifiable concentrates, suspension concentrates, and water-soluble granules.
In multilayer automotive and off-road diesel fuel tank production, L5840 is allocated across the outer, inner, and regrind layers so that the total HDPE fraction is 85–95 wt% of the finished wall. The coextrusion layer distribution is controlled by a six-layer die head and feedblock; the external HDPE skin layer is set at 30–40 wt%, inner HDPE layer at 20–30 wt%, and the commingled regrind layer at 25–35 wt%. Ethylene-vinyl alcohol copolymer barrier is held at 2.0–3.0 wt% of total wall thickness, and maleic anhydride-grafted tie resin layers are each dosed at 1.5–2.5 wt%. The process conflict is the minimum EVOH continuity threshold: at total wall thickness of 5.0–8.0 mm, EVOH thickness below 0.1 mm creates localized permeation spikes and rejects under evaporative emission testing. Extruder melt temperature is set between 200 °C and 230 °C; die temperature is held at 210–230 °C; mold temperature is maintained at 10–20 °C. Three-dimensional suction blow molding machines with moving mold halves, robot-assisted parison insertion, and post-mold cooling fixtures are required for saddle-tank geometries. EVOH-containing regrind must be dried to below 0.01 wt% moisture before re-extrusion to prevent interfacial voids at the HDPE-tie layer boundary. Permeation-relevant compliance is assessed under US EPA 40 CFR Part 86 evaporative emission limits, CARB Title 13 LEV III, and fire resistance per ECE R34 Annex 5. Terminal products are 40–80 L passenger-vehicle gasoline and diesel tanks and 100 L off-road fuel cells.

Concentrated alkali, sodium hypochlorite, and quaternary ammonium compound packaging uses Alathon L5840 at 100 wt% of the structural bottle wall, with pigment concentrate at 1.0–2.0 wt% and optional UV stabilizer at 0.2–0.5 wt% for trigger-spray and laundry products exposed to warehouse lighting. Multi-cavity continuous extrusion blow molding machines with reciprocating screws and blow pin neck finishing produce 500 mL to 5 L bottles; melt temperature is 180–200 °C, and mold temperature is 10–20 °C. Flash from tail and neck trimming is re-fed at 0–20 wt% only after online metal detection and moisture control. ESCR validation uses ASTM D1693-15 condition B on production-representative plaques cut from bottle sidewalls, not only on pelletized resin, because orientation and pinch-off weld formation alter crack initiation at closure threads and handle junctions. UN packaging testing per 49 CFR 178.600 is applicable only where the finished product is classified as a Packing Group II or III corrosive, while GHS label durability under 29 CFR 1910.1200 is evaluated on contoured panel sections. Terminal products are 500 mL trigger-spray bottles, 1–5 L industrial cleaner jugs, and 20 L carboys for concentrated detergents and sanitizers.
Alathon L5840 is employed in vertical storage tanks and composite intermediate bulk container liners with a formulation of 100 wt% L5840 structural wall, carbon black or UV stabilizer masterbatch at 1.5–2.5 wt%, and no mineral filler unless a separate, validated UV concentrate is used. Accumulator-head machines with extruder L/D of 25:1–32:1 and shot capacity up to 30 kg produce 100–500 L tanks; barrel zones are profiled from 180 °C to 210 °C, with head temperature 200–215 °C and mold temperature 10–25 °C. Wall thickness is programmed between 3.0 mm and 8.0 mm across the bottom knuckle and sidewall transitions to prevent drop-impact stress concentration. Because long molded-in inserts and unsupported top flanges can cause differential cooling, the cooling cycle is staged through internal air and external water circuits with mold release agent eliminated. No pre-drying is required when ambient relative humidity is below 60%; where hopper condensation occurs, drying at 80 °C for 2 h is applied to prevent surface splay. Compliance is evaluated under ASTM D1998-21 for upright polyethylene storage tanks and, where the molded liner is installed in a steel frame as a composite IBC, UN 31H1 certification under UN Model Regulations Chapter 6.5. Terminal products are 200–250 L composite IBC liners, 100–500 L vertical process water tanks, and 250 L chemical dosing tanks.
Monolayer marine diesel tank shells use L5840 at 100 wt% of the shell wall, with UV-stabilized black or gray masterbatch at 1.5–2.5 wt% for exposed cockpit and bilge installations. Accumulator-head EBM machines with 2D or 3D bending capabilities produce 50–200 L tanks with wall thickness of 4.0–7.0 mm; melt temperature is 180–205 °C, mold temperature 10–20 °C, and blow pressure 0.6–0.8 MPa. Dual parison programming is necessary at the fill neck and vent boss where localized thinning below 3.0 mm creates crush and vibration fatigue initiation sites under wave slamming loads. Published data on marine-specific fatigue life for this grade is limited; design qualification is therefore conducted on molded tank prototypes under slosh and hydrostatic cycling. Compliance is aligned with ISO 10088 permanently installed fuel systems and ABYC H-24 gasoline fuel system requirements where applicable; for diesel-only tanks, the primary design requirements are static pressure retention and the fire-retardant shell behavior expected by marine survey standards. Terminal products are 50–200 L marine diesel tanks, waste-oil tanks, and auxiliary day tanks installed in planing and semi-displacement hulls.
