    More Introduction

LG Chem ABS XR-409 is an unreinforced acrylonitrile-butadiene-styrene copolymer injection-moulding resin. The material is supplied as natural pellets and is identified for marking purposes as >ABS< under ISO 11469. Supplier-reported typical values obtained under ASTM D638-14 include tensile yield stress of 42.1 MPa and elongation at break of 30%. Flexural modulus measured to ASTM D790-17 is 1.96 GPa, and flexural yield strength is 61.3 MPa. Notched Izod impact strength at 23 °C according to ASTM D256-10 is 314 J/m, equivalent to approximately 31.4 kJ/m² when normalized by the notch cross-sectional area. Heat deflection temperature at 0.46 MPa by ASTM D648-16 is 94 °C; at 1.82 MPa the value is 83 °C. Melt flow rate tested to ASTM D1238-13 at 220 °C and 10 kg is 20 g/10 min. Density by ASTM D792-20 is 1.04 g/cm³. These values define a high-impact ABS with sufficiently low melt viscosity for thin-wall automotive interior trim, appliance housings, caps and closures where moderate heat resistance and high ductility are specified.

The grade is commonly selected for parts that must withstand drop impact and snap-fit assembly without cracking. In production-scale moulding, the material is run in electrohydraulic or all-electric injection moulding machines with clamp force typically between 500 kN and 1600 kN, using general-purpose nitrided screws with 20:1 or 25:1 L/D and a sliding-ring non-return valve. Mould shrinkage measured under ASTM D955-08 ranges from 0.4% to 0.7%, depending on wall thickness, gate type, packing pressure, and colour concentrate loading. The user should validate the shrinkage window on the production tool because unfilled amorphous ABS does not shrink isotropically when molecular orientation is frozen in during injection.

What moulding conditions prevent surface defects in XR-409?

Pre-drying is the first process control point. A desiccant dryer should deliver 80 °C ±5 °C for 2–4 h; the resin hopper inlet dew point should be lower than -20 °C. Residual moisture above 0.05 wt% causes splay, weld-line delamination, and loss of notched impact in the area of the moulded part adjacent to the gate and knit lines. Moisture content can be checked by Karl Fischer titration according to ISO 15512:2019. Batch-to-batch variation in absorbed moisture is more severe when the plant ambient relative humidity exceeds 60% RH; unprotected pellets left in open containers for more than 1 h should be re-dried.

Melt temperature measured by a needle pyrometer should be maintained between 210 °C and 250 °C; a mid-band setting of 230 °C is typical. Mould steel temperature should be controlled between 30 °C and 70 °C. Feed-zone temperatures are set lower, from 40 °C to 60 °C, to avoid premature rubber-particle bridging and screw slip. Compression zone temperatures can be set from 180 °C to 230 °C, and metering zone temperatures from 200 °C to 240 °C.

Injection speed should produce a flow-front velocity of 100–300 mm/s at the gate. In hot-runner tools, flow-front velocity below 80 mm/s increases hesitation lines on parts with thickness steps; velocity above 500 mm/s through gates smaller than 1.2 mm can cause jetting, gate blush, and burn marks from adiabatic compression of trapped air. Venting depth should be 0.02–0.04 mm for the perimeter and runner ends. Packing pressure is normally 60–80% of the peak injection fill pressure; hold time is set to gate-seal time by plotting part weight or cushion position against hold time. Back pressure is kept at 0.5–1.5 MPa to homogenize colour concentrates; excessive back pressure above 2.0 MPa increases melt residence time and butadiene-phase thermal degradation. Screw speed should not exceed 80 min⁻¹ for screw diameters above 50 mm; for smaller screws, the limiting value is based on a maximum circumferential speed of 0.6 m/s.

Hot-runner manifold temperature should not exceed 260 °C, and total melt residence time should remain below 6 min. Accumulated degradation products from the rubber phase produce brown streaking and acrid odour; purging after 500–1000 shots is a common production countermeasure. Mould-release agents are generally avoided because they transfer to the surface and reduce paintability and adhesive bonding.

When dimensional stability after ejection determines part tolerances

Mould shrinkage measured to ASTM D955-08 is 0.4–0.7%, but the value is not a single material constant. The shrinkage in the flow direction can be 0.1–0.3% lower than in the transverse direction when gate freeze-off occurs before the packing phase fully decays, especially in gated regions with wall thickness below 2.0 mm. ISO 294-4:2018 defines specimen preparation and measurement conditions for thermoplastics shrinkage; for production parts, a tool trial grid with coordinate-measuring machine measurements at 23 °C ±2 °C and 50% ±10% RH is necessary.

The coefficient of linear thermal expansion for unfilled ABS is typically 80–100 µm/m·K. A 300 mm dimension subjected to a 60 K temperature rise can expand by 1.4–1.8 mm if unrestrained. This magnitude is significant for interior trim panels that must maintain gap clearance to adjacent parts across an automotive cabin temperature swing from -30 °C to 80 °C. The mounting design should isolate fastening bosses with compliant ribs or slotted holes rather than rigid screw plates. Annealing at 70–80 °C for 2–4 h reduces frozen-in orientation and lowers subsequent dimensional movement by approximately 20–30% in parts with high fill-orientation anisotropy; however, it can also cause post-shrinkage and must be evaluated on the actual tooled part. Final tolerances are usually expressed as a function of nominal dimension according to ISO 20457:2018 for plastic moulded parts. Warpage from non-uniform cooling is more dependent on coolant flow rate and mould temperature uniformity than on the material viscosity; coolant flow should be turbulent with Reynolds numbers above 10,000 in cavity and core channels.

Comparative property benchmarks against standard ABS grades

The selection difference between LG Chem ABS XR-409 and a general-purpose ABS is expressed through the property table below. Reference values are screening values, not specification limits.

The distinctive characteristic of XR-409 is the combination of 20 g/10 min melt flow with 314 J/m notched Izod at ambient temperature. General-purpose ABS grades with similar impact resistance typically require a lower melt flow grade, which increases fill pressure and cycle-time. Flame-retardant grades can provide an additional UL 94 V-0 classification at 1.5 mm, but they often show lower notched impact and higher flexural modulus, making the selection dependent on the electrical enclosure requirement rather than mechanical toughness alone.

When compared with PC/ABS blends, LG Chem ABS XR-409 has lower heat deflection temperature and lower flexural modulus, but it can be processed at lower melt temperatures and reduces drying-temperature requirements. A typical PC/ABS grade may require drying at 100–110 °C for 4 h and melt temperatures of 250–280 °C, whereas XR-409 is dried at 80 °C and processed at 210–250 °C. For applications requiring continuous service above 90 °C or dimensional stability under load, a heat-resistant ABS or PC/ABS should be evaluated under ISO 75-2:2013 and ISO 306:2022.

Chemical resistance testing for unfilled ABS should be performed according to ISO 22088-3 for environmental stress cracking or ISO 175 for exposure to liquid chemicals. Ketones, esters, chlorinated hydrocarbons, and aromatic solvents are documented stress-cracking agents for ABS. A moulded part under tensile stress from snap-fit insertion or metal thread-forming screws may crack after exposure to a methyl ethyl ketone-based cleaner, even if bulk chemical resistance testing shows mass gain below 1%. Production lines that use solvent-based cleaning or adhesive bonding should therefore conduct a 72 h strain-jig test at the maximum assembly strain. Grade-specific regulatory compliance depends on the lot-specific formulation and colour package. The natural grade can be assessed for REACH SVHC content under Regulation (EC) No 1907/2006, and heavy-metal content can be screened against RoHS Directive 2011/65/EU by XRF and ICP methods. The resin is not supplied as a food-contact grade; if migration compliance under Regulation (EU) No 10/2011 is required, the final article must be tested because residual styrene and acrylonitrile migration is influenced by surface area-to-volume ratio and processing history.
