In outdoor telecom and junction box tooling, flame-retardant ASA enclosures are moulded at nominal wall thicknesses of 2.0 mm to 3.5 mm. When KUMHO® ASA XC200FR-NC replaces an FR-ABS in this envelope, the steel-safe area on snap-fit undercuts and screw bosses is adjusted because the flame-retardant filler system shifts mould shrinkage relative to unfilled FR-ABS, particularly across the melt-flow axis; shrinkage is measured on 60 mm × 60 mm × 2 mm plaques according to ISO 294-4. Flame propagation is assessed to UL 94 V-0 after 48 h conditioning at 23 °C and 50% RH; specimens should be cut from the actual moulded housing, not from a 3.2 mm plaque, because the flame front at a rib root or knit line can produce afterflame times that are missed on simple plaques. Outdoor fitness is normally demonstrated to UL 746C f1 after weathering in a xenon-arc apparatus under ISO 4892-2 method A cycle 1 at 0.35 W/m² irradiance at 340 nm; the ASA backbone reduces gloss loss and yellowing relative to ABS, but the specific f1 rating is valid only for the final pigmented formulation. Silicone seals, EPDM gaskets and polycarbonate cable glands are used at assembly without plasticizer-induced stress cracking; plasticized PVC conduit interfaces should be isolated because low-molecular-weight phthalate migration can reduce the fracture toughness of the enclosure at the cable entry point.
Because EV charging inlet housings and charge controller covers are moulded with nominal wall thicknesses of 0.9 mm to 1.5 mm, the filling pressure for KUMHO® ASA XC200FR-NC is governed less by melt temperature than by gate geometry and runner balancing. Melt temperature is held between 235 °C and 245 °C, with tool surface temperatures from 60 °C to 80 °C to minimise weld-line depth behind pin carriers. Gates are sized to a minimum land length of 1.0 mm to 1.5 mm and located away from load-bearing snap features; shear rates above 20,000 s⁻¹ may initiate local decomposition of the flame-retardant package, producing silver streaks at the gate. The required electrical safety is evaluated under IEC 60695-2-11 glow wire at 850 °C and under IEC 60112 comparative tracking index; flame-retardant ASA formulations may exhibit CTI values below 600 V, so creepage distances under IEC 61851-1 are verified on the actual moulded part. Hot-runner systems are heated with internal heating elements rather than exposed coil heaters, and residence time at melt temperature is limited to 5 min or less to prevent accumulation of degraded material in valve-gate pockets. Published spiral-flow data for this specific configuration is limited, so short-shot trials on the production tool are required before gate and rib features are frozen.
Rather than treating colour concentrate selection as a cosmetic step, compounders for natural-colour KUMHO® ASA XC200FR-NC must treat carrier resin and pigment chemistry as variables that alter ignition behaviour and weathering. Organic phthalocyanine and anthraquinone pigments are typically let down at 1 wt% to 2 wt%, while coated rutile titanium dioxide is added at 2 wt% to 4 wt% for signal-white solar or telecom enclosures. Carbon black for black outdoor parts is used at 0.2 wt% to 0.5 wt%, because higher loadings increase melt viscosity and can require moulding temperatures above 250 °C, where the flame-retardant package begins to degrade. The concentrate carrier should be a low-melt-flow SAN or ASA matrix; EVA or wax-dispersed masterbatches reduce heat deflection temperature and can act as a secondary fuel source during vertical burn testing. Each coloured formulation is screened at the minimum wall thickness to UL 94 after 70 °C ageing for 168 h in an air-circulating oven, as required by the OEM specification where the part is used in unattended equipment. Ultraviolet screening under ISO 4892-2 is run on the pigmented plaques rather than on natural resin because titanium dioxide can photocatalytically oxidize the ASA surface if the rutile coating is incomplete.
| Test method | Condition or specimen | Decision criterion applied in downstream approvals |
|---|---|---|
| UL 94 / IEC 60695-11-10 | Vertical burn, 20 mm flame, specimen thickness as moulded | V-0: afterflame ≤ 10 s per specimen, total ≤ 50 s, no cotton ignition |
| IEC 60695-2-11 | Glow wire 850 °C for unattended equipment | No ignition, or flames extinguish within 30 s after withdrawal |
| IEC 60112 | CTI, 50 drops of 0.1% NH₄Cl, 100 mm electrodes | Voltage at tracking recorded; creepage distances set under IEC 61851-1 |
| UL 746C | Xenon-arc or UV exposure followed by flame and impact | f1 rating retained for outdoor polymer housings |
| ISO 4892-2 | Method A cycle 1, 0.35 W/m² at 340 nm, 1000 h | Delta E and gloss retention agreed with OEM; no cracking |
When large outdoor display covers are converted by sheet extrusion followed by vacuum or pressure forming, KUMHO® ASA XC200FR-NC pellets are pre-dried in a desiccant dryer to a residual moisture content below 0.02% before being extruded through a flat die at melt temperatures of 215 °C to 230 °C; higher temperatures reduce melt strength and promote edge tear at the calender. The extruded sheet is run through a three-roll stack with polished rolls heated to 80 °C; roll gap is set to produce a sheet thickness 0.3 mm greater than the desired formed wall because thermoforming draws the sheet. During forming, the sheet surface temperature is brought to 130 °C to 150 °C; local thinning at corners can fall below 1.0 mm, which invalidates a UL 94 V-0 rating obtained on an unformed 1.5 mm sheet. Plug-assist tooling is configured with syntactic foam plugs to reduce heat loss at the sheet surface, and female cavity venting is machined to 0.05 mm slot depth to prevent trapped gas burn marks. Flame performance of the formed cover is verified on the final part because orientation and residual stress from forming can produce capillary wicking paths for molten polymer during vertical burn tests.
For solar inverter enclosures exposed to continuous internal heat from power semiconductors and exterior solar gain, thermal index retention is governed by pigment stability as much as by the base resin. XC200FR-NC parts are tested for relative thermal index under UL 746B using tensile impact and flame retention after oven ageing at multiple temperatures. The natural-colour grade is supplied as a resin, so the RTI value on the yellow card applies only to the natural colour; pigmented formulations require additional ageing unless the pigment is covered by the resin listing. In outdoor solar applications, the enclosure body is moulded at 2.5 mm to 3.0 mm wall thickness and must retain flame classification after 1000 h xenon exposure under ISO 4892-2, water immersion and thermal cycling between -40 °C and 85 °C according to IEC 60068-2-14. Because flame-retardant packages can reduce the heat deflection temperature relative to non-FR ASA, the load-bearing ribs and mounting bosses are evaluated under ISO 75-2 method A at 1.8 MPa rather than relying on supplier data sheet values. Metallized copper busbars and aluminum heat sinks are assembled with isolation film or raised standoffs because galvanic contact with conductive carbon-loaded FR polymer is avoided unless the surface resistivity is verified above 10⁹ Ω per IEC 62631-3-2.
Where electrical distribution cabinets and meter boxes are assembled with brass inserts, steel hinges and polycarbonate inspection windows, insert moulding is preferred over cold staking because the filled flame-retardant compound has lower elongation than unfilled ASA and can form microcracks around knurls if the insert is forced into an undersized hole. Boss outside diameters are designed to provide a wall thickness around the insert of at least 2.0 mm; the insert itself is preheated to 80 °C to 100 °C to reduce thermal shock. Contact corrosion at zinc-plated steel hinges is controlled by applying a chromate-free topcoat and by using nylon shoulder washers, because condensed water on the enclosure surface can form an electrolyte film with carbon black from external pollution. The moulded enclosure is subjected to damp heat at 85 °C and 85% RH under IEC 60068-2-78 for the duration specified by the utility; this condition is more severe than 40 °C and 93% RH cycles used for indoor distribution boards under IEC 61439. Structural load deflection is assessed with a 50 kg static load applied to the front face for 1 h; permanent set is measured after 24 h recovery.
During cable trunking and building distribution profile extrusion, the wall thickness is held between 1.8 mm and 2.5 mm. The profile die is designed with a land-length ratio of 10:1 to 15:1 and a drawdown below 1.10 to control swelling of the filled compound. Barrel temperatures are profiled from 200 °C in the feed zone to 225 °C at the die; screw cooling is avoided because the flame-retardant package increases melt viscosity and can generate excessive shear in a fully flighted screw with 25:1 L/D. Downstream calibration uses a dry vacuum calibrator with -0.4 bar to -0.6 bar vacuum to set the outer dimensions, because the profile is pulled at 1.5 m/min to 3.0 m/min and must not collapse before cooling. Flame classification is verified to UL 94 V-0 at 2.5 mm on extruded strips cut from the profile, not on injection-moulded plaques. The profile is supplied in 3 m lengths to avoid sag during storage; installation in direct sunlight requires UV-stabilized pigmented compound tested under ISO 4892-2 for 2000 h, while indoor installations are validated for smoke density under EN 45545-2 if used in rail tunnels.
