Application of Korea Petrochemical YUHWA HIDEN UHMWPE U090

Korea Petrochemical Yuhwa Hiden UHMWPE U090 is supplied as a high-purity reactor powder within the ultra-high-molecular-weight polyethylene classification of ASTM D4020-18, which requires a viscosity-average molecular weight above 3.1×10⁶ g/mol. The U090 grade designation is read in converter specification sheets as a nominal viscosity-average molecular weight of approximately 9.0×10⁶ g/mol, although lot-to-lot intrinsic viscosity data should be confirmed under ISO 1628-3:2018. Because the powder does not produce a measurable melt flow rate under ISO 1133-1:2022 at 190 °C with 21.6 kg and does not form a conventional low-viscosity melt, downstream conversion is limited to wet-process separation, gel spinning, sintering, ram extrusion, and compression molding. The scenarios that follow describe only established production routes where U090 functions as an engineering input, not as a thermoplastic pellet suitable for standard injection molding or melt-blown nonwoven lines.

What Limits Cast-Web Voiding When U090 Is Dispersed in Paraffin Oil for Wet-Process Lithium-Ion Separators?

Separation film produced from U090 in lithium-ion cells is governed at the manufacturing level by automotive quality management requirements under IATF 16949:2016 when the separator enters electric-vehicle cell assembly, while physical film testing is anchored to ASTM D882-18 for tensile strength and elongation, JIS P 8117:2009 or an equivalent Gurley air-permeability method for pore resistance, and ASTM D3763-18 for puncture force. The powder itself is not a finished cell component, so material compliance is normally evaluated against EU REACH EC 1907/2006 and, where the finished separator is built into electrical or electronic equipment subject to the RoHS Directive 2011/65/EU, against Annex II restricted substances. Cell-level abuse and transport certification is outside the powder scope, but converter documentation frequently cross-references IEC 62133-2:2017, UL 1642, and UN 38.3 because separator failure modes are evaluated during cell-level testing. Published grade-specific data for U090 in finished 9 µm or 12 µm separator formats is limited, and final cast-web voiding must be established by converter trials on production-scale equipment.

The formulation window for a wet-process lithium-ion separator includes total polyethylene in paraffin oil of 10–35 wt%, with U090 used as the high-molecular-weight fraction and a conventional HDPE grade used as the lower-molecular-weight process-adjustment component. Within the polyethylene fraction, U090 is typically charged at 15–30 wt% of total resin, while the paraffin oil phase ranges from 70–90 wt% of the casting formulation. Oil viscosity is usually selected between 20–80 cSt at 40 °C to balance phase separation kinetics and extraction speed. The set of values above is a commercial operating band drawn from separator line equipment bulletins and manufacturer process datasheets; it is not a universal U090 specification because film air permeability, puncture strength, and thickness targets differ between power cells and energy cells. After extraction and drying, residual oil in qualified production film is generally held below 0.1 wt% because higher residuals degrade electrolyte wetting and can increase self-discharge at elevated temperature.

Production-scale separator lines typically use a co-rotating twin-screw extruder with L/D 40:1 and segmented screws in which the oil-rich phase is established before U090 powder is side-fed. Rear-feeding the powder with all paraffin oil at the first barrel produces screw slip, torque oscillation, and die-pressure instability, which is a frequently observed bottleneck on converted compounding lines. The gel is cast through a flat T-die at 180–230 °C onto a chilled roll held below 40 °C to freeze the oil-polymer phase structure. Biaxial stretching is performed at 90–120 °C, with machine-direction draw ratios up to 12:1 and transverse-direction ratios up to 9:1 depending on porosity targets. The oriented web passes through a counterflow extraction bath using n-hexane or dichloromethane, followed by a multi-zone drying oven with final zone temperature below 90 °C to prevent pore collapse, and a heat-setting stage to stabilize shrinkage before slitting.

The terminal forms from this route are mono-layer or multilayer base films with thickness between 5 µm and 25 µm, supplied as jumbo rolls for cell slitting and lamination. A substantial share of U090-based base film is subsequently coated with aluminum oxide or PVDF to produce ceramic-coated separator for lithium nickel manganese cobalt, lithium iron phosphate, and energy-storage cell stacks. Finished cell formats include cylindrical, prismatic, and pouch constructions, and the separator roll is qualified according to the cell maker’s internal specification for length, protrusion, pinhole count, and coating adhesion rather than a single harmonized separator standard.

Lead-Acid Separator Processing with Silica Loads Above 60 wt%

In polyethylene separator manufacture for lead-acid batteries, U090 is combined with precipitated silica, processing oil, carbon black, and minor stabilizers to form a highly filled, oil-plasticized sheet that is extracted to create microporosity. There is no single harmonized ISO standard that defines the separator material alone; converter in-house specifications are common, and the assembled battery is validated under IEC 60896-21:2004 for stationary valve-regulated lead-acid batteries or IEEE 485-2020 for sizing and service reliability in stationary applications. Separators used in UPS and utility systems may be part of end-product evaluations under UL 1778, while material compliance is documented against REACH EC 1907/2006. The powder must also be free of coarse metal contamination because metallic inclusions in a lead-acid separator create local short-circuit paths and can reduce recombination efficiency in valve-regulated cells.

The formulation for a silica-filled polyethylene separator typically contains U090 at 10–20 wt%, precipitated silica at 55–70 wt%, paraffinic process oil at 15–25 wt%, and carbon black or colorant at 0.5–2 wt%. Antioxidant loading is usually below 0.5 wt% of the total compound. This high silica loading is the dominant process constraint because it drives low melt strength, high screw torque, and abrasive wear on barrel and screw elements. The silica must be moisture-controlled before compounding; adsorbed water above 2 wt% on the silica surface produces steam-induced void defects during die exit and can shift final separator resistivity. The exact U090 fraction is adjusted against separator density, electrical resistance, and oxidation resistance, and published lot-specific optimization curves for U090 in high-silica lead-acid separator systems remain limited to converter development records.

Compounding is performed on a co-rotating twin-screw extruder with segmented screws and abrasion-resistant barrel surfaces because the silica fraction erodes standard nitrided steel within a few thousand batch cycles. Premixing U090 powder, silica, and a portion of the process oil in a heated paddle mixer reduces downstream torque variation and prevents the formation of low-oil compacted agglomerates above 150 µm that survive the die and appear as surface lumps. The compound is calendered or extruded through a slot die into a ribbed sheet at 180–220 °C, after which process oil is removed by extraction with n-hexane or a similar volatile solvent. Extraction time, solvent purity, and final drying temperature below 100 °C determine the residual oil content and the degree of dimensional stability of the ribbed profile.

The finished terminal forms are ribbed separator sheets, continuous rolls, and shaped envelopes for automotive starting-lighting-ignition batteries, deep-cycle batteries, motive-power cells, and stationary energy-storage batteries. The separator is cut, notched, and sealed into envelopes that encase positive or negative plates, and the final assembled battery is tested for capacity, cold-cranking performance, charge acceptance, and cycle life. The polyethylene separator route is preferred where low electrical resistance and strong oxidation resistance are required in high-rate and elevated-temperature service.

The two separator routes differ in porosity mechanism: the lithium-ion wet process relies on biaxial orientation to initiate and control pore formation, while the lead-acid route relies on the removal of a high-volume process-oil phase from a physically filled silica network. A converter cannot use the two formulation windows interchangeably because the lithium-ion line is designed for thin film tension control and solvent recovery, whereas the lead-acid line is designed for high filler dispersion, thicker sheet handling, and envelope sealing.

When Total Draw Ratio Exceeds 80:1 in U090 Gel Yarn

Gel-spun fiber from U090 is produced by dissolving the powder in decalin or white mineral oil at concentrations of 5–12 wt%, forming a gel filament, extracting the solvent, and hot-drawing the yarn. The yarn is tested under ASTM D885-18 for breaking tenacity, elongation, and modulus, while package-level tensile measurement is performed under ISO 2062:2009. Cut-resistant glove end products are evaluated under EN 388:2016+A1:2018, and ballistic laminates may be tested under NIJ 0101.06 for body-armor performance or NIJ 0106.01 for helmet materials. Material compliance under REACH EC 1907/2006 applies to the powder and the drawn yarn. U090 is not supplied with implantable medical qualification, and no claim should be made for orthopedic fiber or suture use without a separate ISO 10993 evaluation tied to a specific finished device.

The critical process variable is not melt flow rate but chain entanglement density and the resulting maximum draw ratio. In gel-spinning trials at bench scale, a total draw ratio above 80:1 begins to expose surface fibrillation and yarn break frequency that depends on spinneret entry pressure, filtration quality, and the residual solvent content before hot drawing. Typical production lines target total draw ratios between 30:1 and 100:1, with the lower range used for heavy denier rope yarn and the upper range reserved for low-denier, high-tenacity yarn where fiber breaks can be absorbed by automatic winding without excessive waste. The optimum dope concentration is a compromise: below 4 wt% the gel filament is weak and draw-line breaks increase, while above 12 wt% the polymer chains remain excessively entangled and the maximum attainable draw ratio decreases unless solvent temperature and residence time are raised.

Production gel-spinning lines employ a co-rotating twin-screw extruder with L/D 30:1 or greater to homogenize the suspension inside the barrel, followed by a gear pump and a breaker plate that feeds a spinneret with hole diameters of 0.5–1.2 mm. The solution is filtered through sintered metal mesh elements rated at 10–20 µm before the spinneret because undissolved microgel particles larger than 25 µm create point defects that grow into draw-line breaks as the yarn approaches the upper draw ratio. After the gel filament exits the spinneret, it is quenched in water at 10–20 °C to form a stable gel yarn, then extracted using n-hexane or dichloromethane to remove the process solvent. Hot drawing is performed through forced-air ovens or heated godets at 130–150 °C, with draw stages separated to allow relaxation between passes. The solvent recovery loop must control moisture and volatiles because residual solvent in the yarn above 0.1 wt% can plasticize the fiber and reduce tenacity after drawing.

Finished products from this conversion route include high-tenacity yarns for marine ropes, fishing lines, cut-resistant sleeves and gloves, and unidirectional prepreg sheets for ballistic body armor. The yarn is sold by denier and tenacity, with converter specifications covering yarn package dimensions, twist, residual solvent, and visual defects. Fiber intended for ballistic laminates is further processed into cross-plied unidirectional sheets and consolidated under heat and pressure, while glove yarn is twisted and overcoated to control friction during knitting.

Porous sintered sheet produced from U090 follows a powder-sintering route rather than a melt-casting route. The reactor powder is pre-compressed into a mold cavity and heated at 190–210 °C under 5–15 MPa for 20–60 min depending on sheet thickness, causing the particles to fuse at contact points while leaving interconnected voids. The processing window is narrow: if the temperature exceeds 210 °C, the porous structure collapses into a transparent non-porous layer, while below 185 °C the interparticle fusion is incomplete and the sheet develops low burst strength and surface shedding. In this process, no solvent or binder is required, and the base formulation is 100 wt% U090 powder. Some converters introduce 5–15 wt% of a lower-molecular-weight UHMWPE grade to adjust the pore-size distribution and reduce the compression force required during pre-forming, but this addition moves the final sheet away from a single-grade ASTM D4020-18 Class 1 description if the lower-molecular-weight fraction is not itself classified as UHMWPE.

Food-contact porous sheets made from U090 are tested for olefin polymer compliance under FDA 21 CFR 177.1520 and, where placed on the EU market, the requirements of EU Regulation EU 10/2011 on plastic materials and articles intended to contact food. Liquid filter performance is characterized under ISO 16889:2022 multipass filtration testing, and pore-size distribution is determined by bubble point methods under ASTM F316-03(2019). If the porous sheet is used in automotive headlamp venting or gas diffusion, the final assembly may require additional environmental testing under the vehicle manufacturer’s component specification; the raw powder itself is not certified for these assembled functions. Published data for U090 in specific sintered porosity grades is limited, and porosity versus compression pressure curves are generally established by in-house trials on the same press used for production.

The production sequence consists of powder filling, vibration-assisted leveling, cold compression, and sintering under controlled pressure. Sintering presses with heated platens are typically used, and thickness uniformity across the sheet is controlled by mechanical stops rather than pressure alone. Batch-to-batch variation in powder bulk density between 0.40 g/cm³ and 0.48 g/cm³ changes the fill height required to produce a fixed final sheet density, and this is the most frequent cause of pore-size drift on production lines. After the sintering cycle, the sheet is cooled under pressure to below 70 °C before demolding to prevent warpage and surface cracking. Sheets above 20 mm thickness require extended cooling ramps because internal heat retention can continue to densify the core and create a gradient from a porous surface to a dense center.

Terminal products include porous filter plates, support substrates for fine membrane lamination, gas vent discs, and diffusion membranes used in instruments and industrial filtration. The sheets are machined into discs, cylinders, or custom shapes using carbide tooling at low cutting speed because the high molecular weight of U090 generates frictional heating at the cut surface, which can seal pores if the cutting feed is too high.

Ram extrusion is the only continuous forming method capable of converting U090 into solid profile stock without the chain-length degradation associated with high-temperature screw melting. In a ram extrusion line, the powder is pre-dried to ≤0.05 wt% moisture and metered into a heated barrel, where a reciprocating ram compacts the charge at 20–40 MPa through a forming die at 180–220 °C. The powder does not melt and flow; it fuses under pressure as the ram pushes the compacted plug through the die and cooling section. For a ram extruder with a 100 mm bore and a die opening of 60 mm, typical push length is controlled at 10–20 mm/cycle to limit backflow and pressure oscillation. If the die temperature exceeds 220 °C, oxidative chain scission accelerates near the wall and the profile develops a brown surface layer with reduced abrasion resistance; below 180 °C, material fusion remains incomplete and the profile shows internal weld lines.

Material classification for ram-extruded U090 stock is tested under ASTM D4020-18, and tensile properties are evaluated according to ASTM D638-14. Preparation of test specimens and property determination for UHMWPE extruded forms are aligned to ISO 11542-2:2014. Food-processing components made from ram-extruded stock are used under the olefin polymer clearance of FDA 21 CFR 177.1520 and are tested under EU 10/2011 where EU food-contact migration documentation is required. The formulation is usually 100 wt% U090, but where lower internal friction or reduced ram pressure is needed, converters may add 1–3 wt% of a hydrocarbon wax or silicone fluid. That addition should be validated for the specific food-contact or wear specification because it can alter surface coefficient of friction and extraction behavior under organic contact.

The terminal stock shapes include wear strips, guide rails, star wheels, scraper blades, and chute liners for bottling, packaging, and bulk-materials handling equipment. These profiles are machined after ram extrusion, and the final component dimensions are inspected against the converter’s drawing, with flatness and surface finish controlled by cooling rate and die geometry. Ram-extruded rod and plate are also used as blanks for machined gears and rollers where impact loading and abrasive wear are more severe than standard HDPE can withstand, provided the service temperature remains below the point at which creep becomes the dominant failure mode.
