Application of INEOS Styrolution Luran®S ASA 778T UV

Unpainted Mirror Housing Shells: Gate Placement, Weld-Line Strength, and Xenon-Arc Retention

Exterior mirror shells and A-pillar cover plates are moulded from Luran® S ASA 778T UV when the specification is unpainted and must survive 2,500–3,000 kJ/m² xenon-arc exposure at 0.51 W/(m²·nm) at 340 nm without visible chalking or a colour shift greater than ΔE 2.0 under ISO 4892-2 cycle 1. The polymer is dried in a desiccant dryer to 0.02% residual moisture at 80°C for 4 h, because uncontrolled moisture at the melt front lowers weld-line tensile strength. On a 110-tonne hydraulic press with a 35 mm three-zone screw, melt temperatures between 245°C and 265°C and mould temperatures of 60–70°C are used to maintain gloss above 80 GU at 60° under ISO 2813. Weld lines are unavoidable around mirror shell retention tabs and cut-outs; gate placement must force melt fronts to meet at an angle above 120°. Where two fronts meet below 120°, notched impact value can fall by 30–40% relative to parent material under ISO 179-1/1eA. Holding pressure of 55–70 MPa is maintained until gate freeze; short holding times produce sink at rib roots below the mirror glass seat, with depth exceeding 0.03 mm detectable by profilometer and visible as gloss variation after weathering. Terminal fitted components include unpainted mirror housings for compact SUVs, door handle bezels, and A-pillar trim.

Exterior roof-vent base trays and soffit louvres specified for cold-climate service are filled through an edge gate of 0.8–1.2 mm thickness and packed with 50–70 MPa hold pressure. With a nominal wall thickness of 2.0 mm, the grade reaches full ejection temperature without internal voids; differential shrinkage at the intersection of a 5.0 mm stiffening rib and a 2.0 mm wall is controlled by maintaining a rib-thickness-to-wall ratio of 0.6. Mould release requires draft angles of 0.5–1.0° on untextured surfaces and 1.5° minimum when mould texture is deeper than 25 μm; ejection failures on production lines typically appear at texture depths above 40 μm when draft is below 1.0°. Water absorption after 24 h at 23°C remains below 0.4% under ISO 62, which prevents snap-fit latch gap growth in rainwater-exposed louvres. Weathering validation is performed under ISO 4892-2 with black-standard temperature 65°C and dry/rain cycles of 18:6 min; visual chalking is not observed before 3,000 kJ/m². Finished goods include unpainted beige and grey roof caps, soffit access panels, and static roof cowl louvres.

What Limits Regrind Addition in High-Gloss Cowl Vent Grilles?

Regrind ratio is not constrained by mechanical loss alone but by surface perfection. In high-gloss unpainted cowl vent grilles, cold-runner regrind from 778T UV is added at 10–15 wt% for appearance surfaces, while 20–25 wt% is accepted for hidden support louvres only when the scrap is cleaned and pre-dried to 0.02%. Repeated heat history increases MVR; after three injection cycles, MVR at 220°C/10 kg can drift upward by roughly 5–10% under ISO 1133-1, which produces flash at thin shut-offs and fills micro-texture differently. Gloss reduction on Class A surfaces is detected by ISO 2813 before mechanical failure occurs; black-panel colour shift under ISO 4892-2 also accelerates when degraded recycle content raises the concentration of oxidised acrylate rubber. A conically fed single-screw extruder with a 25 mm screw diameter and L/D 20:1 can compound regrind uniformly; screen packs below 200 μm are not used for 778T UV because the particulate fraction is low. For parts with a visible top face and a hidden bottom rib structure, sandwich moulding is an alternative, placing virgin material at the surface and regrind in the core, but only on multi-component machines with independent injection units. Terminal products include air-inlet cowl vent grilles, wiper scuttles, and windscreen base trim.

For irrigation valve boxes and solenoid housings installed beneath UV index 11 conditions in sulphate-rich soils, 778T UV is processed with a mould temperature near 60°C to minimise moulded-in stress, because wet soil contact acts as a mild stress-cracking environment when the moulding contains high cooling stresses. Chemical compatibility with dilute calcium chloride and magnesium sulphate solutions is assessed by ISO 22088-2 constant-strain testing at 0.5% outer fibre strain for 168 h. Tensile stress at break under ISO 527-2/1A is used as the acceptance criterion; a reduction greater than 15% after exposure is treated as material incompatibility with that specific soil chemistry. Cavity pressure sensors in a 120-tonne direct-clamp mould monitor gate-freeze pressure at 30–40 MPa; premature pressure decay leads to ovality in the cover rim after demoulding. Threaded inserts are ultrasonically or thermally installed after moulding; boss outer diameter is set to 2.0–2.5 times the screw major diameter to prevent hoop stress cracking. Terminal finished goods include 3-valve irrigation manifold boxes, rain sensor housings, and solenoid enclosures rated to IP44.

When Chlorinated Pool Water Stress-Cracks Polycarbonate Housings

Spa pump covers, salt chlorinator cell housings, and above-ground pool control boxes are moulded from 778T UV where polycarbonate has failed by crazing after repeated exposure to 1–3 ppm free chlorine or bromine at 30°C. The acrylate rubber phase in ASA provides lower environmental stress-crack sensitivity than bisphenol-A polycarbonate in oxidising pool-water condensate, but published data for this specific configuration is limited; confirmation testing under ISO 22088-3 bent-strip method for 48 h is recommended when the part contains metallic inserts. The moulding should be run with a wall thickness of 2.5 mm and a melt temperature of 255°C minimum to avoid high residual shear stress at the gate; a gate diameter below 1.0 mm produces shear heating above 290°C and visible splay at the gate entrance. Insert moulded brass fittings require preheating to 80–100°C to prevent differential thermal contraction from exceeding the local strain threshold. Exposure to trichloroisocyanuric acid tablets creates a more aggressive local environment; contact with undiluted trichlor granules must be avoided because acid hydrolysis can reduce surface molecular weight and produce whitening. Terminal goods include spa heater manifold covers, pump capacitor enclosure lids, and salt cell terminal housings.

Cordless garden power tool housings, leaf blower fan rings, and battery-operated pruner handle shells are filled through tunnel gates or sub-gates of 0.8–1.0 mm and must pass a multiple-drop impact test at −20°C without cracking. Luran S ASA 778T UV is processed in these segments because impact resistance under ISO 179-1/1eA at −30°C remains useful for cold-weather use; however, the product datasheet should be checked for the exact low-temperature Charpy value for the relevant moulded wall thickness. Screw bosses are designed with an outside diameter of 3 times the screw major diameter for polymer-based screw materials and 2 times for metal screws; thread-forming screw speed is limited to 600 min⁻¹ for 2.2 mm boss walls to prevent local melting. Vibration resistance at the motor mounting points is validated by IEC 62841-1 hand-held power tool safety testing; rib structures at the motor seat are gated away from the parting line to maintain balanced filling of the unfilled grade. The material is not suitable for continuous service above 85°C at the motor end bell; aluminium heat shields are used in direct contact zones above this boundary. Terminal finished goods include 18 V and 36 V leaf blower lower housings, grass shear handle clamshells, and battery dock covers.

Weathering Approval Data for Exterior Telecommunication Enclosures

Outdoor telecommunication enclosures, antenna housing components, and rooftop small-cell shrouds are moulded in 778T UV when the specification requires outdoor suitability per UL 746C and flammability per UL 94 HB at 1.5 mm. The grade is pre-dried at 80°C for 4–6 h; large parts with wall thicknesses from 2.5–3.2 mm require sequential valve gating to avoid weld lines at antenna window edges. Melt temperature is held at 240–260°C; hot runner manifold temperature should be kept within 5°C of the nozzle set point to prevent thermal variation between gates. The mould temperature is maintained at 60–80°C; for textured surfaces above 30 μm depth, the upper half of this window is used to replicate texture without gloss gradients. Dimensional stability after weathering is checked under ISO 4582; changes in linear dimensions above 0.5% after outdoor aging are rejected for gasket-sealed enclosure lips. When the part carries live parts, creepage distances follow IEC 62368-1, and comparative tracking index is measured under IEC 60112 where specified by the final enclosure standard. Terminal goods include 5G small-cell antenna shrouds, LTE repeater enclosures, and rooftop warning light bases.
