Application of INEOS Styrolution ABS NOVODUR P2MC

Pre-drying of Novodur P2MC is executed in desiccant hot-air dryers with dew point maintained below -20 °C and drying temperature set at 80 °C for 2–4 h. The residual moisture target is below 0.02 wt%. Production-scale dehumidifying dryers equipped with regeneration cycles are preferred where ambient relative humidity exceeds 60 %. If dried pellets are held in open hoppers longer than 30 min, moisture resorption at the pellet surface creates splay, silver streaks and gloss variation in thin-wall electrical housings. A central material feed with closed-loop pneumatic conveying prevents rehydration between the dryer and the machine throat. Use of a general-purpose single-flight screw with L/D ratio between 20:1 and 24:1 and compression ratio between 2.0:1 and 2.5:1 provides sufficient plasticisation without excessive shear heating. A non-return valve with free-flowing ball check is used to maintain shot-to-shot consistency.

In thin-wall USB charger and power adapter shells with nominal wall thickness below 1.2 mm, melt temperature is held between 220 °C and 250 °C. The lower half of this range is preferred for black and dark-coloured housings because shorter residence time reduces yellowing. Barrel residence time is limited to 5 min at maximum melt temperature. Mould temperature is set between 40 °C and 70 °C. The lower bound is used for textured tool surfaces where the required surface finish masks minor flow mark. The upper bound is used for polished ribs and snap-fit features requiring higher replicate fidelity. Injection velocity is set high enough to achieve flow-front velocity above 100 mm/s in the thinnest cross-section. Packing pressure is held at 50–70 % of peak injection pressure for 2–5 s. Clamp force is sized at 4–6 kN/cm² of projected cavity area. Hot-runner systems with valve-gate diameters of 0.8–1.5 mm promote balanced filling in multi-cavity tools.

Formulation for these housings is limited to 2 wt% pre-dried colour masterbatch and 20 wt% maximum in-house regrind. Regrind from sprues and runners is blended with virgin pellets after passing through a granulator with 6 mm screen. Higher regrind fractions produce measurable reductions in Charpy notched impact strength under ISO 179-1:2010 and cause batch-to-batch gloss drift on textured surfaces. No flame-retardant additive is present in unfilled Novodur P2MC. The expected UL 94 classification is HB at 1.5 mm under UL 94. Parts requiring V-0 or V-2 ratings require a different grade. Electrical safety compliance for power adapter and USB charger enclosures is assessed under IEC 62368-1:2018. Material conformity is documented through REACH Regulation (EC) No 1907/2006 and RoHS Directive 2011/65/EU. Terminal parts include wall adapter shells, USB charger housings and small power supply covers with snap-fit closures and forced-air convective cooling slots.

What Limits Chromium Adhesion on High-Flow ABS Door-Handle Substrates?

Electroplated automotive door handles, grille surrounds and mirror housings represent a demanding application because plate adhesion is governed by the distribution of butadiene-rich elastomer domains near the moulded surface. After de-gating and deflashing, the ABS substrate is stress-relieved for 2–4 h at 70–80 °C to reduce frozen-in orientation. The substrate is then wet-tested for surface tension. A minimum polar component is required before etch. Injection moulding conditions determine the availability of butadiene domains for oxidative attack. Melt temperature is kept between 230 °C and 260 °C with a target not exceeding 260 °C because thermal degradation of the butadiene phase at the wall creates a skin layer that etches non-uniformly. Mould temperature is maintained at 60–80 °C. Lower mould temperatures produce a quenched surface with reduced etchable butadiene exposure and lower peel strength. Venting is placed along the final fill edge to prevent diesel-effect burns that locally oxidise the surface.

The chemical etch bath for plateable ABS typically contains chromium trioxide at 350–400 g/L and sulphuric acid at 350–400 g/L. The etch temperature is maintained at 65–70 °C for 5–10 min depending on butadiene domain size and moulded skin orientation. During etch, oxidised butadiene creates micro-pores. Over-etching removes too much surface and produces cratered low-gloss plate. Under-etching leaves insufficient mechanical anchoring. After rinse, the part enters a neutraliser containing a reducing agent such as sodium bisulphite at 20–50 g/L. Catalysing with palladium-tin colloidal solution is followed by electroless nickel or electroless copper deposition with thickness between 0.25 µm and 1.0 µm. Electrolytic copper provides levelling and thermal expansion compliance. Subsequent nickel layers are applied at 10–20 µm semi-bright nickel and 5–10 µm bright nickel. Chromium topcoat thickness is maintained between 0.25 µm and 0.5 µm for decorative exterior parts.

Adhesion testing follows ASTM B533-85 peel strength method and thermal cycling according to ASTM B604 specification for decorative electroplated coatings on plastics. Production-scale platers typically specify peel strength above 0.18 kN/m for exterior automotive components. Thermal shock cycling between -30 °C and 80 °C for 10 cycles is conducted to identify delamination or blistering. The actual acceptance threshold is set by OEM engineering specifications. Published data for Novodur P2MC-specific etch rate across different mould temperatures is limited. Validation is performed by coupon peel tests and cross-section microscopy on production tools. The compliance framework includes ISO 1456:2009 for metallic and other inorganic coatings on plastics, plus the authorisation requirements for chromium trioxide under REACH. Chromium trioxide used in etching is restricted by REACH authorisation and occupational exposure limits under national chemical regulations. Terminal products include exterior door handles, tailgate handles, grille surrounds and mirror shells for passenger vehicles.

For kitchen appliance control panels, stand mixer shells and vacuum cleaner cowls, Novodur P2MC is processed at melt temperatures between 230 °C and 255 °C. Mould temperatures of 45–70 °C produce a balance between cycle time and surface replication for fine-grained textured tool surfaces. Control panel housings with integrated push-button slots and snap-fit assembly features require gate placement away from exposed surfaces. Sub-gate or tunnel-gate designs are used to minimise gate vestige on visible surfaces. Weld lines formed around button apertures are unavoidable. Their strength is preserved by locating the weld line in low-stress areas and using local mould temperature control. Hot-runner valve gates with positive shut-off prevent stringing and drooling when mould open time is extended.

Formulation for household appliance housings uses 1–2 wt% pre-dried colour masterbatch. In-house regrind is limited to 20 wt% because higher addition rates reduce notched impact strength and increase part weight scatter. The unfilled grade has no halogenated flame retardant. Compliance under IEC 60335-1 household appliance safety is evaluated for mechanical strength, heat resistance and resistance to cleaning agents. Glow-wire testing under IEC 60695-2-11 at 550 °C is commonly passed by unfilled ABS for attended appliances. Unattended or continuously energised appliances requiring glow-wire temperatures above 650 °C or 750 °C require flame-retardant grades. The moulded parts are not rated for direct food contact. No FDA 21 CFR 177.1020 compliance is claimed for this grade. Cleaning with dilute non-abrasive detergent solutions is acceptable. Avoid contact with ketone-based solvents and strong mineral acids because stress cracking of ABS occurs when tensile stress and aggressive media act together. Terminal products include control panel facias, stand mixer end housings and vacuum cleaner motor cowls.

When Unpainted Interior Trim Requires Uniform Delta-Gloss Across a Multi-Cavity Tool

Unpainted automotive interior trim such as steering column shrouds, centre console side panels and instrument panel bezels depends on consistent gloss and shade across each cavity. Multi-cavity tools with more than four cavities require balanced hot-runner manifold design and uniform cooling-channel spacing. Mould temperature is held between 60 °C and 80 °C to raise surface gloss and reduce flow-induced streaks. Melt temperature is set between 230 °C and 255 °C. Variations above 5 °C across a cavity produce visible delta-gloss differences under ISO 2813 measurement at 20°, 60° and 85° geometries. Tool surfaces for high-gloss zones are polished to SPI A-2 finish or better. Textured zones use a uniform grain depth of 20–30 µm. Venting depth is kept below 0.02 mm to avoid flash on polished surfaces.

Colour formulation for black interior trim uses carbon black masterbatch at 0.5–1.0 wt%. Coloured versions use pre-dried organic or inorganic pigment masterbatch at 2–3 wt%. Regrind is limited to 15 wt% in visible unpainted parts because ambient dust and granulator fines create surface specks under high-gloss inspection. Injection speed is set to fill the cavity in 2–5 s. Flow-front velocity is kept constant with machine profiling to minimise hesitation lines at ribs and bosses. Packing pressure is held at 60–80 % of peak injection pressure for 6–12 s. The gate is positioned in a non-visible area. A fan gate or tab gate is used for wide panel sections to reduce gate blush. Mould release agents are avoided because silicone-based external release sprays contaminate subsequent painting or welding. Internal mould release is limited to grades specifically approved for automotive interior applications.

Compliance is assessed under OEM interior emission standards. Published data for this specific grade under individual OEM VOC and odour specifications is limited. Lot-specific validation under VDA 270 odour testing and VDA 278 thermal desorption analysis is conducted when required by the end user. Flammability is evaluated under FMVSS 302 for interior horizontal burn rate. Dimensional stability is verified under ISO 75-2 heat deflection temperature and ISO 306 Vicat softening temperature. Terminal products include steering column shrouds, instrument panel trim rings and centre console side covers where painted surfaces are replaced by integral colour.

Dimensional Tolerance Stack-Up in Textured Office Furniture Shells

Office chair shells, lumbar support panels and cable management raceways are injection moulded from unfilled Novodur P2MC with wall thickness between 2.5 mm and 4.0 mm. Thicker sections increase cycle time and generate sink marks at boss intersections. Sink prevention relies on packing pressure rather than excessive gate size. Packing pressure is held at 70–85 % of peak injection pressure for 10–20 s. Melt temperature is set between 230 °C and 250 °C. Mould temperature is set between 50 °C and 70 °C. Textured surfaces are produced with chemical graining depth of 25–35 µm. The texture masks minor splay but increases ejection force. Draft angles are maintained above 1.5° on textured walls. Ejection is performed with flat ejector pins and air poppets to prevent white marks on visible surfaces.

Formulation uses pre-dried colour masterbatch at 2–3 wt% and regrind up to 25 wt% for non-visible structural ribs. UV stabiliser masterbatch at 1–2 wt% is added when the part is positioned near windows. Without UV stabiliser, long-term indoor sunlight exposure causes yellowing and surface micro-cracking. Dimensional tolerance stack-up is controlled by holding melt residence time within 4 min and using closed-loop cushion control. Residual shrinkage is evaluated after 24 h conditioning at 23 °C and 50 % RH under ISO 291. Compliance for office furniture is assessed under ANSI/BIFMA X5.1 for structural durability and under REACH for substance restrictions. The grade is not intended for outdoor use. Terminal products include office chair outer shells, lumbar support inserts and cable management raceways for under-desk routing.

Thermal Shock Cycling Exposes Substrate Defects Beneath Decorative Chromium in Sanitary Fittings

Shower head outer shells, faucet handle covers and exposed sanitary trim are plated after moulding. The ABS substrate is processed with the same high-melt-temperature and high-mould-temperature envelope used for automotive electroplating: melt temperature between 230 °C and 260 °C, mould temperature between 60 °C and 80 °C. Gate location is shifted away from high-water-exposure zones to avoid residual orientation at visible radii. The part is conditioned after moulding for 24 h at 23 °C and 50 % RH before etch. Plated sanitary parts undergo thermal shock cycling between -20 °C and 85 °C for 20 cycles under OEM specifications. The principal failure mode is blistering at the copper-ABS interface where moulded-in stress or moisture entrapment creates localised delamination. Cross-section microscopy quantifies pore depth in the etched butadiene phase. Adhesion is tested by tape peel and thermal cycle rather than destructive peel strength in assembled parts.

Compliance for sanitary fittings includes ISO 1456:2009 for decorative coatings and national drinking-water contact regulations for metallic surfaces. The ABS substrate is compliant with RoHS Directive 2011/65/EU. Water-contact requirements for the final plated assembly are governed by the metal coating system, not the thermoplastic bulk. Plating bath drag-out and wastewater treatment are outside the resin scope. Terminal products include shower head escutcheons, wall-mounted soap dispenser covers and chrome-plated faucet handle levers.

HVAC air deflector blades, diffuser rings and thermostat control panels are moulded from Novodur P2MC where dimensional stability and snap-fit assembly are required. The processing envelope uses melt temperatures between 220 °C and 245 °C. Mould temperatures of 40–65 °C reduce cycle time for thin louvre blades with wall thickness below 2.0 mm. Long narrow blades are gated from a central runner. Multiple edge gates are avoided because unbalanced filling creates asymmetric orientation and warpage. The parts are cooled in the tool for 20–40 s depending on thickness. Post-mould warpage is checked after 24 h under ISO 291 conditioning. If measured flatness exceeds 0.5 mm over 100 mm length, the gate position or packing profile is adjusted. Packing pressure is kept between 50–70 % of injection pressure for 3–6 s to avoid overpacking the blade root.

Formulation includes colour masterbatch at 2 wt% maximum. Regrind is limited to 20 wt% for non-visible structural features because higher fractions reduce flexural strength under ISO 178 and increase blade deflection. The grade is not flame-retardant. HVAC components inside air handling units require separate fire-safety evaluation under IEC 60335-2-40 or local building codes. Indoor air quality emissions are tested when specified under building certification schemes. Published data for this grade under all certification protocols is limited. Compliance is documented under REACH and RoHS. Terminal products include round ceiling diffuser rings, louvre blades and thermostat housing covers for wall-mounted controls.

    Certification & Compliance
    More Introduction

INEOS Styrolution ABS NOVODUR P2MC is a high-flow acrylonitrile-butadiene-styrene injection-moulding grade supplied as cylindrical pellets for technical components produced on conventional screw injection machines. In the Novodur portfolio, the grade is placed in the high-flow segment: published typical data from the manufacturer’s technical datasheet indicate a melt volume-flow rate of 30 cm³/10 min under ISO 1133-1:2022 at 220°C/10 kg and a density of 1.04 g/cm³ under ISO 1183-1:2019. The material is not a flame-retardant, UV-stabilised or high-heat ABS; its application envelope is therefore bounded by indoor and non-continuous heat-exposure service unless end-use validation demonstrates otherwise.

Differentiation within the Novodur family centres on melt-flow and thermal-capability trade-offs. Medium-flow grades such as P2M are specified where thicker sections and lower injection speeds are permitted; high-heat grades such as P2H-AT are selected where Vicat softening temperature above 105°C is required. P2MC occupies the high-flow general-purpose segment, and the higher MVR reduces filling pressure in multi-cavity tools while accepting a lower thermal-deflection ceiling than high-heat ABS. The distinction has design consequences for cooling-circuit layout, gate dimensions and ejection because the solidification rate and shrinkage profile differ from those of lower-flow grades.

What Melt Rheology Governs Filling Behaviour in Thin-Wall Tooling?

The melt volume-flow rate of 30 cm³/10 min is a low-shear index value measured under ISO 1133-1:2022; it is not a direct injection-moulding viscosity. During injection, the melt undergoes shear rates above 10,000 s⁻¹, where high-flow ABS exhibits pronounced shear-thinning. In thin-wall sections below 1.5 mm, this shear-thinning reduces apparent viscosity at the flow front and allows longer flow paths before short-shot limits are reached. Practical consequence: P2MC can fill multi-cavity tools at lower peak injection pressure than a medium-flow ABS of similar impact, provided the runner system is balanced and gate freeze-off is avoided.

The melt temperature for this grade should be maintained in the 230–260°C window. Below 230°C, frozen-layer formation is accelerated, especially with mould temperatures below 40°C, and weld-line tensile performance may fall below the datasheet baseline. Above 270°C, the polybutadiene rubber phase undergoes thermal-oxidative degradation, producing yellowing and a measurable reduction in notched Charpy impact. Mould temperature is recommended between 40°C and 80°C; the upper bound is required for gloss-critical surfaces because it delays solidification and allows cavity surface replication. General-purpose 3-zone screws with an L/D ratio of 18:1–22:1 and a non-return check ring are suitable; excessive back pressure above 15 bar or high screw speed should be avoided because increased melt residence time can shift colour.

Drying cannot be separated from rheology. ABS is hygroscopic, and moisture above 0.1% vaporises during plastication. The resulting silver streaks, gate blush and impact loss occur even when melt temperature remains inside the standard processing window. A desiccant dryer is therefore mandatory when ambient relative humidity exceeds 60% or when regrind is used.

In hot-runner systems, nozzle and manifold temperatures should not exceed 260°C. Stagnant melt in dead spots degrades faster than moving melt, causing black specks and loss of mechanical properties. Hot-runner gate diameter for high-flow ABS is typically 0.8–1.2 mm; larger gates improve packing but may increase gate vestige and post-moulding finishing.

In high-gloss television bezels, small appliance covers and cosmetic packaging moulded from P2MC, cavity polish is independent of polymer selection but cannot be decoupled from melt and mould temperature. A cavity finish of SPI A1–A2 or equivalent is required; mould temperature is held at 70–80°C to reproduce gloss. When mould temperature is reduced to 40°C to shorten cycle time, visible weld lines, flow streaks and gloss differences across the part increase. Flow marks are controlled by gate location, melt-front velocity and wall-thickness uniformity rather than by grade selection alone.

The high-flow character of P2MC can lower peak cavity pressure by approximately 10–15% compared with a medium-flow ABS of similar impact when the same tool and melt temperature are used. Packing pressure must still compensate for linear mould shrinkage in the range 0.4–0.7% as determined under ISO 294-4:2018. A cushion of 2–4 mm and sufficient holding-pressure time are required to avoid sink marks over ribs and bosses. Injection speed should be medium to high; low speeds allow the flow front to freeze before packing, increasing shrinkage variability.

Mechanical Property Benchmarks for Grade Selection

The following table consolidates typical datasheet values for NOVODUR P2MC. Values are generated on injection-moulded test specimens under controlled conditions and are not supply specification limits. Colour, regrind content, moisture history and annealing alter the measured values; finite-element material cards should therefore be calibrated on specimens from the production tool.

The notched impact values show the balance position of P2MC: high-flow processability is accompanied by moderate low-temperature toughness. Applications requiring Charpy notched impact above 20 kJ/m² at -30°C should be directed to a high-impact or PC-modified grade, because published data for P2MC do not support that requirement.

When P2MC Is Substituted for a Higher-Heat ABS in Automotive Interior Trim

In unpainted lower instrument panel areas, centre console side panels, glove boxes and trim bezels, P2MC is selected because the high MVR permits thin-wall geometry and acceptable surface finish without the higher cost of PC/ABS blends. The substitution boundary is thermal. With a Vicat softening temperature of 96°C under ISO 306:2013, the material can withstand short-term contact with automotive interior temperatures, but it is not suited to components passing through paint cure ovens above 120°C or continuously exposed to direct sunlight in hot climates. For those applications, high-heat ABS grades or PC/ABS blends are specified. The lower heat-deflection temperature is the principal trade-off for the higher melt flow.

Compatibility with automotive interior requirements such as VDA 277 for total volatile organic compounds and VDA 270 for odour depends on colour masterbatch, mould release agents, regrind thermal history and venting. Published data for P2MC across all formulation configurations is limited; validation on the production tool with the final colour concentrate is required before series approval.

Desiccant drying at 80°C for 4 h is required before injection moulding; residual moisture must remain below 0.1% to prevent splay, silver streaking and impact loss at the gate area. In humid environments above 60% relative humidity, open-container handling should not exceed 30 min before the dryer hopper. Regrind from sprues and runners may be added up to 20–30 wt%, but higher fractions shift melt viscosity and darken colour; particle size should be matched to virgin pellet size to avoid segregation. The grade is incompatible with ketones, esters, aromatic hydrocarbons and chlorinated solvents, which cause stress cracking or surface etching. Short-term contact with dilute aqueous acids, alkalis and aliphatic hydrocarbons at room temperature is acceptable; continuous immersion in hot water above 60°C is not recommended because attack at the rubber interface can reduce toughness.

Mould release agents containing silicone can contaminate downstream painting or metallising operations. If the moulded part is to be coated, an antistat or release agent approved for ABS should be used, and adhesion should be checked using ISO 2409 cross-cut and ISO 4624 pull-off testing after the selected surface treatment.

Compliance Statements Are Article-Dependent, Not Pellet-Dependent

Compliance must be evaluated on the moulded article because processing additives, colour concentrates, regrind and surface coatings alter the final composition. The table below lists the principal regulatory frames that are commonly addressed for this grade. It is not an exhaustive compliance certificate.

    Regulatory frameScopeTypical position
REACH Regulation (EC) No 1907/2006EU chemical registration and SVHC communicationNo intentionally added SVHC above 0.1% w/w indicated in the safety data sheet; verify candidate-list status at time of supply.
RoHS Directive 2011/65/EU as amended by (EU) 2015/863Restriction of hazardous substances in electrical and electronic equipmentNatural grade typically does not contain restricted heavy metals or phthalate plasticisers above homogeneous-material limits; obtain supplier declaration.
FDA 21 CFR 177.1020Acrylonitrile-butadiene-styrene copolymers in food-contact articlesApplicability is end-use dependent; extraction testing must be performed on the finished article under the intended food simulant.
UL 94Flammability of plastic materials for parts in devices and appliancesNatural grade typically classified HB at 1.5 mm; no V-class rating is claimed for P2MC.
ISO 11469:2016Marking of plastics productsMoulded parts may be marked >ABS<.

The absence of a full data set for every end-use article does not indicate failure; it indicates that the thermoplastic supplier’s technical datasheet covers the pellet, not the converted part or its assembly.

For outdoor applications, P2MC without UV stabilisation undergoes gloss loss and surface chalking because of photodegradation of the butadiene phase. Painting, metallisation or co-extruded acrylic caps are necessary for extended outdoor exposure. The grade is not intended for implantable medical devices unless the finished article passes ISO 10993 biocompatibility testing; no full ISO 10993 data set is implied by the thermoplastic supplier’s technical datasheet.
