Application of Formosa Chemicals & Fibre (FCFC) ABS AG15A1-H

When Glow-Wire Compliance at 650 °C Determines Wall Thickness in Low-Voltage Enclosure Covers

Low-voltage junction boxes and flush-mount enclosure covers moulded from AG15A1-H are assessed under IEC 60670-1:2015+A1:2019 and IEC 62208:2011 for dimensional stability, creep resistance, and resistance to abnormal heat. The material is used in neat form only where the final product is not required to achieve a UL 94 V-0 listing at the specified wall thickness; for those applications the moulder is advised that published data for AG15A1-H compounded with halogenated or halogen-free flame-retardant masterbatches is limited and final glow-wire performance must be verified on the actual gate location and weld-line configuration. The compounding recipe for standard indoor enclosures is 100 phr virgin AG15A1-H, 1.0–2.5 phr carbon black or color masterbatch, 0.1–0.2 phr processing stabilizer, and up to 20 wt% clean in-house regrind; where an FR modification is required, the masterbatch addition is commonly 12–18 wt%, but the specific package must be selected by the masterbatch supplier and tested under IEC 60695-2-11:2021 at 650 °C or 750 °C depending on the overvoltage category. The material is pre-dried in a desiccant dryer at 80–85 °C for 3–4 h until the moisture content is below 0.05 %; melt temperature is held at 210–240 °C at the nozzle and the mould surface temperature is kept at 40–60 °C. Processing on a reciprocating-screw injection moulding machine with a screw L/D ratio of 20:1–24:1 and a compression ratio of 2.5:1–3.0:1 is standard, with shot weight maintained between 50 % and 70 % of the barrel capacity to minimize residence time. Packing pressure is set at 60–80 MPa and cooling time ranges from 15–30 s for wall thicknesses of 2.0–3.5 mm. Mould shrinkage is verified under ISO 294-4:2018 at 0.4–0.7 % for a 2.0 mm plaque, with the higher value occurring at lower packing pressure. The terminal components are junction boxes, socket enclosures, and flush-mount covers intended for indoor use; limitations include unsuitable outdoor UV exposure and a processing ceiling near 250 °C above which thermal degradation of the butadiene phase causes yellowing and impact loss.

For vacuum-cleaner and small kitchen appliance housing production, AG15A1-H is specified where IEC 60335-1:2020 and the applicable part-2 standard for the specific appliance category require enclosure resistance to abnormal heat and flame, while flame-retardant enclosure requirements are rarely invoked for these internal structural components. The formulation for a closed-loop moulding line is 85 wt% virgin AG15A1-H and 15 wt% clean in-house regrind, with 1–2 phr color masterbatch and 0.2–0.3 phr internal lubricant; the regrind fraction should not exceed 20 wt% and the same regrind must not be reprocessed more than 3 cycles because the notched Izod impact retention under ISO 180/1A falls below typical specification when oxidized regrind accumulates. Pre-drying is carried out at 80–85 °C for 2–4 h to a moisture limit of 0.05 % or lower, and the material is processed with a melt temperature of 220–245 °C and a mould temperature of 45–70 °C. High-speed injection at a screw forward speed up to 150 mm/s is used to prevent premature freeze-off in ribs and bosses, while packing pressure of 65–85 MPa and a hold time of 6–10 s are maintained to control sink marks on cosmetic surfaces. Cooling time is typically 15–25 s for housing wall sections between 2.0 mm and 3.0 mm. The downstream process is direct injection moulding on machines with hot-runner valve gates and polished cavity surfaces, and the terminal products are vacuum-cleaner housings, hand-mixer bodies, and small kitchen appliance covers.

Melt Pressure and Gate Freeze in Thin-Wall Automotive Interior Trim Components

Lower-pillar trim, centre-console side panels, and steering-column covers moulded from AG15A1-H are used in areas that are not subjected to continuous sunlight load above the instrument-panel datum zone. Automotive interior compliance is anchored to ISO 3795:1989 for horizontal burning rate, typically ≤ 100 mm/min for a specimen thickness of 2.0 mm, and to OEM material specifications that incorporate IATF 16949:2016 production-part approval and REACH Article 33 communication. The formulation is 100 phr virgin AG15A1-H with 2–3 phr interior-color masterbatch and 0.2–0.3 phr heat stabilizer; post-industrial regrind up to 10 wt% is acceptable where the OEM specification permits, but the use of post-consumer recyclate is excluded. Pre-drying at 80–85 °C for 3–4 h to 0.04 % moisture or less is required before moulding. The melt temperature is held at 215–235 °C and the mould temperature at 40–70 °C; for grained surfaces the lower mould temperature reduces gloss, while for smooth surfaces the upper value improves knit-line appearance. Packing pressure is set at 70–100 MPa and gate freeze is verified by sequential weight study; for a 2.0 mm nominal wall the gate freeze time is typically 6–12 s. The terminal components are interior lower trim, console side panels, and steering-column shrouds; the processing boundary is that AG15A1-H is not specified for upper instrument-panel skins or exterior trim because the butadiene phase undergoes photo-oxidation without an ASA or UV-stable cap layer.

In large-format printer and multi-function device cover moulding, AG15A1-H is used for structural housings that must meet IEC 62368-1:2023 fire-enclosure and mechanical-strength clauses without imposing the higher chemical resistance demanded by some copier developers. The compound is 90 wt% virgin AG15A1-H and 10 wt% post-industrial regrind derived from the same production line, with 1.5–3.0 wt% antistatic masterbatch for dust-controlled office environments and 1–2 phr color masterbatch; antistatic additive exudation is controlled by limiting storage to 12 months at 25 °C and 50 % relative humidity. The material is pre-dried at 80–85 °C for 3–4 h to 0.05 % moisture maximum and processed at a melt temperature of 215–235 °C, with mould temperature maintained at 45–65 °C. For thick bosses and rib intersections in large covers, gas-assisted injection moulding is used with gas injection pressure of 15–25 MPa after a short-shot fill of 70–85 % of the cavity volume; this reduces sink marks without increasing clamp force beyond the available press capacity. The screw L/D ratio is 22:1–26:1 and the shot weight is kept below 60 % of barrel capacity to limit residence time. The terminal products are printer covers, copier housings, and multi-function device frames; a limitation is that the antistatic package may reduce the surface resistivity to 1010–1012 Ω per IEC 61340-2-3 but does not provide dissipative protection for circuit-board handling areas.

Why Does Silicone-Based External Mold Release Degrade Plating Adhesion on Display Frames?

Display bezels and monitor frames moulded from AG15A1-H are specified where the part is subsequently painted, plated, or in-mould decorated, because the high-flow formulation fills thin walls down to 1.5 mm while retaining enough impact strength for IEC 62368-1:2023 enclosure-impact tests. The formulation is 100 phr virgin AG15A1-H, 2–5 phr color masterbatch, 0.1–0.2 phr internal mold release, and where UV exposure from indirect lighting is anticipated, 0.3–0.5 wt% UV stabilizer; external silicone-based mold release is excluded because its migration into the surface reduces adhesion of subsequent coatings and metal layers. Pre-drying at 80–85 °C for 2–3 h to 0.05 % moisture or less is necessary before thin-wall moulding. The melt temperature is held at 220–245 °C, the mould temperature at 50–80 °C, and injection speed is set between 150 mm/s and 250 mm/s to prevent flow hesitation. Packing pressure of 80–100 MPa and hold time of 4–8 s are used with a hot-runner valve gate to maintain gate freeze after packing. After demoulding, the downstream process is either priming and UV-cured clearcoating or electroplating; adhesion is verified by cross-cut per ISO 2409:2020. The terminal components are television bezels, monitor frames, and display trim; the processing boundary is that AG15A1-H is not a direct-exposure outdoor polymer and must be coated or plated for any sun-facing application.

Producing electroplated ABS trim components from AG15A1-H requires a pre-plating moulding protocol that preserves surface orientation and excludes external release agents; the material is used in 100 phr virgin form without regrind because regrind particulates and thermal history reduce etching uniformity and plate adhesion in the subsequent chromic acid etch. The industry compliance framework for plated plastics is anchored to ISO 19095-1:2015 for metal/plastic adhesion testing and ISO 19095-2:2015 for peel strength measurement, with end-product requirements governed by ASTM B604 or customer-specific thermal-cycle adhesion tests. Moulding is carried out after pre-drying at 80–85 °C for 3–4 h to 0.04 % moisture maximum, with a melt temperature of 230–250 °C and a mould surface temperature of 65–80 °C to reduce frozen-in orientation at the part surface. Fill speed is set lower than for unplated structural parts, and packing pressure is kept at 60–80 MPa to avoid excessive internal stress that later causes local etch acceleration. The electroplating line sequence is chromic acid etching at 60–70 °C for 5–15 min, neutralization, colloidal palladium activation, electroless nickel or copper deposition, then electrolytic copper at 15–25 µm, semi-bright and bright nickel at 8–15 µm, and chromium at 0.2–0.5 µm. The terminal products are plated appliance handles, sanitary fittings, and decorative trim for indoor use; the operational boundary is that silicone-containing mold release and excessive regrind are incompatible with adhesion performance, and plated ABS is not specified for exterior weathering without an additional clearcoat system.

    Certification & Compliance
    More Introduction

Formosa Chemicals & Fibre Corp. supplies AG15A1-H under the TAIRILAC ABS series as an injection-moulding acrylonitrile-butadiene-styrene terpolymer. The grade is specified for thin-wall housing and trim components where melt front convergence at gate lands requires shear-thinning response without a proportional loss in low-temperature ductility. Injection-moulded specimens conditioned at 23 °C and 50 % relative humidity according to ISO 291 provide a density of 1.05 g/cm³ under ISO 1183-1, a melt volume-flow rate of 22 cm³/10 min at 220 °C with a 10 kg mass under ISO 1133-1, a yield stress of 48 MPa under ISO 527-1/-2, a flexural modulus of 2,500 MPa under ISO 178, and a notched Izod impact value of 20 kJ/m² at 23 °C under ISO 180/A. The supplier’s lot release limits may be narrower than those single-point values; the certificate of analysis controls.

Supplementary data for initial design calculations are listed in the following table. The values are not specification limits and are generated on natural-colour injection-moulded specimens unless otherwise stated.

Drying is the first critical process control. AG15A1-H is hygroscopic enough to generate surface splay and internal voiding when moulded with moisture above 0.02 wt%. Pellets should be dried in a dehumidifying dryer with inlet air at 80–85 °C for 3–4 h, or at 90–100 °C for 2–3 h if the dryer capacity is low. Hopper dryers without desiccant beds are not recommended in production environments above 60 % relative humidity. Moisture verification should be performed at the dryer outlet by a calibrated Karl Fischer titrator or equivalent; loss-on-dryer instruments designed for polyamide may not provide the required resolution at 200 ppm.

Barrel set points are normally managed with a flat-to-mild reverse profile. Feed throat temperature should not exceed 60 °C; the compression zone may be set at 220–240 °C and the metering/nozzle zone at 230–250 °C. Melt temperature should be measured by an immersion thermocouple during screw-recovery pause, not estimated from barrel set points. Melt temperature above 260 °C or total residence time above 300 s promotes oxidative chain scission in the polybutadiene phase, increasing the melt flow rate and lowering viscous heating while forming oxidized gel particles. The screw should be a general-purpose three-zone design with an L/D ratio between 20:1 and 25:1 and a compression ratio of 2.0:1–2.5:1. Shot size should be maintained between 50 % and 75 % of barrel capacity; smaller shots increase residence time, larger shots reduce plasticating uniformity.

Injection speed should be profiled for flow-front velocity below 100–200 mm/s in ribs and bosses. Packing pressure is commonly 50–70 % of the peak hydraulic injection pressure, and the packing-time gate-freeze curve should be established by weight stability checks on samples taken every 0.5 s of pack time. Mould temperature between 40 °C and 80 °C influences surface gloss, weld-line appearance, and dimensional stability; higher temperatures increase gloss but also increase cooling time. For multi-cavity hot-runner tools, manifold balance within ±5 bar is recommended because the narrow molecular weight distribution increases sensitivity to melt-stall in long peripheral runner paths. If the runner diameter falls below 4 mm, raising melt temperature is preferred over high injection speed because gate shear heating can degrade the polybutadiene phase and produce brown streaks.

What Distinguishes AG15A1-H from Neighbouring TAIRILAC ABS Grades?

Within the TAIRILAC ABS series, the -H designation identifies a processing-oriented modification: the melt volume-flow rate is shifted upward so that the grade fills thin-wall tools at lower injection pressure than the standard-flow version. The modification is achieved through polymerization or compounding changes rather than through a different acrylonitrile-butadiene-styrene ratio. The practical result is a shear-viscosity reduction in the 10²–10⁴ s⁻¹ shear-rate range that dominates gate and runner flow; zero-shear melt strength and extensional viscosity are correspondingly lower, so the grade is not a first-choice material for extrusion blow moulding, profile extrusion, or gas-assisted injection moulding.

Compared with electroplating ABS, AG15A1-H is not formulated for the controlled oxidative etching response required for metal adhesion after chromic acid or chromic-free plating baths; electroplating operations should select a dedicated etch grade. Compared with heat-resistant ABS grades based on α-methylstyrene or maleimide modification, the heat deflection temperature at 1.8 MPa is lower by roughly 15–25 °C, which excludes the material from under-the-bonnet components or soldering-fixture housings. Compared with high-impact ABS grades containing larger rubber particles, the notched Izod at 23 °C is lower but the surface gloss is typically higher because the dispersed rubber phase does not produce as much surface roughness after moulding. Published side-by-side datasheets for all FCFC AG grades are limited; when deciding between flow, impact, and heat, the supplier’s grade curves for melt flow versus notched Izod should be plotted against the part’s minimum wall thickness and gate geometry.

Another distinction appears in hot-runner processing. The high-flow formulation has a narrower molecular weight distribution than typical fractional-melt ABS; therefore, thermal degradation reduces melt viscosity locally and produces visible discolouration in clear or white parts. Scrap rates on white appliance housings are often dominated not by tensile failure but by yellowing around hot-runner nozzles when a previous lot of high-heat ABS was left in the manifold. A hot-runner shutdown should be performed with the feed screw retracted and the manifold temperature reduced below 180 °C; holding the system at 240 °C without screw rotation for more than 20 min can create brown gels in the next shot.

Environmental Stress-Cracking and Chemical Compatibility Boundaries

Chemical compatibility should be verified before production because the styrene-acrylonitrile matrix is attacked by aromatic hydrocarbons, chlorinated solvents, ketones, esters, and some plasticizing additives. Environmental stress-cracking tests under ISO 22088-2 with the actual chemical solution and moulded-in strain are more predictive than immersion tables. Semi-crystalline plastics may tolerate a marginal solvent, but amorphous ABS stores frozen-in orientation at gates, weld lines, and self-tapping bosses; the same solvent can open surface cracks at those sites. A typical screening protocol uses a series of constant-strain jigs at 0.5 %, 1.0 %, and 1.5 % outer-fibre strain with exposure for 24–72 h at service temperature.

Dilute aqueous acids and alkalis are generally acceptable at room temperature, but concentrated oxidizing acids, aromatic fuel fractions, brake fluids, and refrigerant oils require validation. When painted or metallized, the primer, thinner, or topcoat solvent system should be tested on moulded parts at the same mould temperature and regrind content intended for production; annealing a part at 10–15 °C below the heat deflection temperature for 30–60 min can lower moulded-in stress and reduce solvent crazing, but the anneal can also alter dimensions beyond tight tolerances.

Regulatory documentation may include EU RoHS Directive 2011/65/EU as amended by (EU) 2015/863, REACH candidate-list screening, and food-contact statements only when explicitly requested. The base resin is not automatically compliant with plastics food-contact regulations; compliance under EU 10/2011 or FDA 21 CFR 181.32/180.22 depends on the specific formulation, colourant, and service thickness. Medical devices require additional ISO 10993 biological evaluation because AG15A1-H is not supplied as a medical-grade resin, and the certificate of analysis does not include cytotoxicity, sensitization, or endotoxin data.

Regrind Ratios above 30 wt% Alter Melt Residence Time Distributions and Notched Impact Stability

Closed-loop regrind use changes the heat history distribution, which is more consequential for AG15A1-H than for a broad-molecular-weight ABS because the high-flow formulation already operates at a lower zero-shear viscosity. At 30 wt% regrind addition, a single mechanical recycling pass may shift melt volume-flow rate upward by 3–10 %, depending on the original barrel residence time and hot-runner shutdown events. The notched Izod value can move downward even when average molecular weight changes are too small to detect by simple melt flow; the loss is generally attributed to thermo-oxidative embrittlement of the polybutadiene phase rather than to SAN matrix chain scission.

The particle size distribution of regrind has a measurable effect. Fines below 2 mm melt compact unevenly in the feed zone and can create unmelted pellets or gas-induced voids. Regrind should be dedusted with a cyclone or screen before blending, and the blend should be dried separately at 80–85 °C for 4 h if it has been stored outside sealed moisture-barrier packaging. Above 50 wt% regrind, the process capability for part mass, notched Izod, and tensile elongation at break widens, and a statistically designed process capability study is recommended before qualification. Recovery time should be monitored as a low-cost degradation indicator: a shift of more than ±10 % from the virgin-only baseline usually reflects melt viscosity change, screw wear, or vent blockage.

If gel particles or brown streaks appear, the barrel should be purged with a high-viscosity acrylic or polyethylene purge compound rather than simply increasing melt temperature, because higher temperature accelerates the very degradation that produced the defects. Regrind content above the supplier’s recommended level in applications relying on the UL 94 yellow card may require additional flammability testing at the final part thickness and colour, since the yellow-card rating covers the virgin formulation and does not automatically extend to reprocessed material or custom colour concentrates.

AG15A1-H is typically processed into small appliance housings, vacuum cleaner front covers, battery-charging station enclosures, automotive interior switch bezels, and consumer electronics covers with nominal wall thickness between 1.5 mm and 3.2 mm. In those uses the notch sensitivity of ABS is controlled by generous radii, low moulded-in stress, and moisture-free production. For enclosures requiring V-0 flammability at 1.5 mm, a flame-retardant ABS or alternative polymer is necessary because the grade is rated HB under UL 94 at that thickness. Outdoor UV exposure requires stabilizer or paint qualification; tensile elongation and colour shift should be monitored after accelerated weathering under ISO 4892-2 or a programme agreed with the end user. In any application, the final part evaluation should be based on the certificate of analysis, dried-pellet moisture, and end-use tests performed on the actual tool, because datasheet values do not capture gate geometry, weld-line location, or regrind history.
