Application of ExxonMobil Exceed VLDPE 1023DA

In cast pallet stretch film production, ExxonMobil Exceed VLDPE 1023DA is introduced as a minority blend component in the core or cling layer to resolve a narrow processing conflict: the outer cling layer requires a low room-temperature elastic modulus to wet and hold pallet loads, while the core layer must retain sufficient strain-hardening to survive pre-stretch ratios above 200% on high-speed rotary wrappers. On a 2,500 mm wide three-layer cast line with a 90 mm single-screw extruder at an L/D ratio of 30:1, a barrier screw, and a feedblock configured for an A/B/C structure, the core layer is typically compounded from 70–80 wt% of a Ziegler-Natta C8 LLDPE having a nominal density of 0.918 g/cm³ and a nominal melt index of 1.0 g/10 min, together with 20–30 wt% of 1023DA, itself characterised by nominal density 0.902 g/cm³ per ASTM D1505 and nominal melt index 1.0 g/10 min per ASTM D1238. The die gap is maintained at 0.6–0.8 mm, the melt temperature at the die is held between 245°C and 260°C, and the primary chill roll surface temperature is controlled from 22°C to 26°C with a secondary cooling roll set 4–6°C warmer to prevent condensation at high line speeds. If the chill roll temperature falls below 18°C in an uncontrolled high-dew-point environment, surface condensation creates micro-scale water marks and raises haze as measured by ASTM D1003; conversely, if it rises above 28°C, the web loses quench efficiency and develops blocking on the rewind. Edge stability is quantified through neck-in measured at the die edge; acceptable neck-in on such lines typically remains below 12 mm per side at a draw ratio of 25:1 to 35:1. In this application, published data for the exact blend is limited, so converters validate tensile performance by ASTM D882, Elmendorf tear by ASTM D1922, and dart impact by ASTM D1709 for each target film gauge, which commonly ranges from 15 µm to 23 µm. For industrial packaging markets, the resin is managed under REACH Article 33, with no substance of very high concern intentionally added above 0.1% w/w; compliance with the RoHS Directive 2011/65/EU is applicable only when the finished stretch film enters electronics packaging streams.

When Seal Initiation Temperature Governs Coextruded Sealant Web Performance

Seal initiation temperature becomes the controlling parameter in five-layer blown coextrusion of lamination-grade sealant webs for dry-mix and frozen-food pouches. The sealant skin layer is formulated from 80 wt% 1023DA, 15 wt% of a high-pressure LDPE with density 0.923 g/cm³ and melt index 1.8 g/10 min, and 5 wt% of a silica-based anti-block masterbatch containing 10% synthetic silica; the core layer uses a C8 LLDPE with density 0.918 g/cm³, while the outer layer is a C4 LLDPE with density 0.920 g/cm³ and slip additive. On a 300 mm five-layer blown-film die with a die gap of 2.2 mm, a blow-up ratio of 2.2, and a frost-line height of 900 mm, the extrusion set point is 220°C for the sealant extruder and 235°C for the core extruder, producing a 70 µm film at 180 kg/h. The low density of 1023DA shifts the seal initiation plateau downward; seal initiation temperature under ASTM F1921 at a 0.5 N/cm threshold is typically 10–20°C lower than a Ziegler-Natta C8 LLDPE skin of the same thickness. Process conflict arises when the sealant layer exceeds 22% of total thickness because the low-melting plateau creates heat-seal jaw sticking at dwell times above 0.5 s; converters therefore cap sealant layer ratio and validate hot tack through ASTM F1921 across the 80–120°C jaw range. Food-contact compliance for the finished as-extruded web is tested under EU No 10/2011 with overall migration below 10 mg/dm² under the intended time-temperature condition; for US markets, the sealant layer meets 21 CFR 177.1520 olefin polymer requirements when the anti-block masterbatch is also compliant. REACH SVHC screening is documented at batch level.

On medical pouch converting lines, 1023DA appears primarily in a 50–80 µm blown film that is sealed to uncoated Tyvek 1073B or to a polyester film laminate for surgical instruments and procedure kits. The low crystallinity associated with density 0.902 g/cm³ per ASTM D1505 produces a broader seal plateau and lower sealing stress than higher-density copolymers, which is critical when sealing through fibrous webs with non-uniform surface topography and when peel-open forces must remain stable after terminal sterilisation. The film is produced on a 65 mm single-screw extruder with an L/D ratio of 30:1, a 200 mm die, 1.6 mm die gap, and blow-up ratio of 2.5; melt temperature is kept between 205°C and 225°C to limit gel formation, and winding is performed in an ISO 14644-1 Class 8 cleanroom to reduce particulate defects. Seal strength after ethylene oxide sterilisation is measured by ASTM F88 on 25 mm wide strips, and the process window is defined by the pressure-decay test method in ASTM F2096; published data for specific tray configurations is limited because failure propagation depends on Tyvek fibre orientation and adhesive-coated lidding stock. For gamma-sterilised devices, the film is often exposed to doses between 25 kGy and 40 kGy; ethylene-octene copolymers undergo partial crosslinking rather than severe chain scission, but converters should perform dose-mapping and retain post-irradiation tensile data from ASTM D882 because gel formation above 45 kGy can alter the peel opening force and produce seal noise. The resin is validated under ISO 11607-1:2019 and ISO 11607-2:2019 for sterile barrier system design and process control, with biocompatibility assessed on the finished device according to ISO 10993-5 and ISO 10993-10; no animal-derived slip additives are introduced into the sealant formulation when ethylene oxide sterilisation is specified because oxidation by-products from stearamide slip can deposit on tray contents.

What Limits Throughput on Heavy-Duty Sack Lines Running High-Modulus Recyclate Blends?

Throughput on heavy-duty sack extrusion is limited less by the 1023DA component than by the melt index variability of the post-industrial recyclate stream with which it is blended. A production-scale three-layer blown-film line with a 90 mm grooved-feed extruder, a 30:1 L/D barrel, and a 400 mm die fitted with internal bubble cooling runs a core layer of 50 wt% virgin C8 LLDPE, 30 wt% post-industrial LLDPE recyclate, and 20 wt% 1023DA; outer layers are formulated from a high-molecular-weight HDPE with density 0.956 g/cm³ for abrasion resistance. The core melt temperature is set at 225°C, but the bubble becomes unstable when the recyclate batch melt index swings more than ±0.4 g/10 min from the nominal 1.0 g/10 min as measured by ASTM D1238. Under those conditions, melt pressure fluctuations above 400 bar at the screen changer manifest as gauge bands and frost-line oscillation; fitting a 100/150/200 mesh screen pack and increasing the die gap from 2.0 mm to 2.4 mm reduces but does not eliminate the defect. Finished sacks at 100–150 µm are tested for dart impact by ASTM D1709, Elmendorf tear by ASTM D1922, and puncture resistance by ASTM D5748; if recyclate content is raised to 50 wt%, the 1023DA addition is correspondingly increased to 25–30 wt% to retain low-temperature impact strength, but the resulting film is not acceptable for direct food contact and is limited to industrial chemical bagging. Pre-drying is not required under normal silo conditions below 60% relative humidity; however, surface condensation after outdoor storage can create pinholes at rates above 2% when pellets are exposed to 90% relative humidity for more than 24 h. Where moisture-related pinholes are observed, a hopper dryer at 60°C for 4 h is specified before extrusion.

Extrusion Coating and Lamination Adhesion to Paperboard and Aluminium Foil

Extrusion coating with 1023DA at melt temperatures between 300°C and 320°C is performed on lines where the coating die is positioned above a chill roll and pressure roll nip, with an air gap of 200–250 mm to allow surface oxidation before the polymer wets the substrate. The polymer is applied at coating thicknesses from 15 µm to 25 µm on paperboard for grease-resistant fast-food wrapper stock and on aluminium foil for peelable lidding membranes. On a 110 mm extruder with L/D 30:1, a 1,000 mm slot die, and a line speed of 150–250 m/min, neck-in is the principal edge-stability problem because the low density of 1023DA reduces melt elasticity; acceptable neck-in is maintained below 10 mm per side by restricting the die gap to 0.5–0.6 mm and keeping the draw distance short. Adhesion to bare aluminium foil is not reliably achieved without surface preparation; corona pre-treatment at 2–4 kW on foil is insufficient above 18 µm coating thickness, so a solvent-based primer or a tie resin is commonly applied before the 1023DA layer. Peel adhesion is measured by ASTM F88 or ASTM D1876 depending on the laminate structure; values are process-dependent and are not specified here because published data for this particular foil configuration is limited. Compliance for food-contact applications is evaluated under 21 CFR 177.1520 for the polymer and EU No 10/2011 for the finished laminate, with attention to residual solvent from the primer layer rather than from the VLDPE itself. The resin should not be processed above 330°C because the resulting oxidative by-products can deposit on the die lip and cause coating voids.
