In UN-certified jerrycan production using cast aluminium tools on a single-station shuttle blow moulding machine with an accumulator head shot capacity of 2.5 kg to 5.0 kg, DOW HDPE 5440 is processed as the sole structural layer at 100 phr virgin resin, with 0–15 wt% closed-loop regrind and 1.5–2.5 wt% UV-stabilised black masterbatch when the container is destined for outdoor agrochemical distribution. Container approval is maintained against UN Model Regulations Chapter 6.1 performance tests covering drop height, leakproofness, hydraulic pressure, and stack stability; chemical compatibility with the intended liquid filling is assessed under ISO 16101:2004; and the regrind fraction is validated to avoid shifting notched environmental stress-crack resistance, measured under ASTM D1693-15 Condition B, below the release value assigned to the finished jerrycan wall. The extruder temperature profile is set from 170°C at the feed throat to 205°C at the die head, with a melt temperature target of 195°C–205°C measured by an immersion thermocouple at the accumulator exit; parison programming allocates a wall thickness of 1.8 mm to 2.4 mm in the base and top seam regions while maintaining sidewall stock at 1.4 mm to avoid pinch-off thinning. Blow pressure is held at 0.7 MPa to 0.9 MPa with mold cooling water inlet temperature of 8°C to 12°C, and blow time is 55 s to 80 s depending on accumulator shot weight. Terminal part types include 20 L and 25 L UN 3H1 jerrycans for hydrocarbon, agrochemical, and detergent intermediate distribution.
Household chemical bottle production on single-station shuttle machines with 1.5 L to 5.0 L cavity tools uses DOW HDPE 5440 as the base resin at 100 phr, with 2 wt% to 4 wt% white or coloured masterbatch, 0.10 wt% to 0.25 wt% processing stabiliser, and 10 wt% to 20 wt% clean process regrind; the regrind fraction is limited to 20 wt% to maintain bottle wall environmental stress-crack resistance above 100 h when tested under ASTM D1693-15 Condition B and to avoid lot-to-lot shift in die swell. The extrusion blow molding process for 500 mL to 5 L containers runs a 50 mm to 75 mm grooved-feed extruder with an L/D ratio of 24:1 to 30:1 and a barrier mixing screw, a melt temperature of 190°C to 205°C, and an extrusion head tooled for a convergent die gap of 0.8 mm to 1.2 mm. Neck and handle pinch-offs are trimmed to less than 0.3 mm flash; post-mould dimensional stability is checked after 24 h at 23°C ± 2°C and 50% ± 5% relative humidity. Regulatory compliance for the finished bottle under Classification, Labelling and Packaging Regulation (EC) No 1272/2008 requires that the wall retains no visible environmental stress cracking after stack storage and drop testing; where the bottle is used for food or cosmetic contact, migration is evaluated under EU Regulation (EC) No 10/2011 and, for US distribution, FDA 21 CFR 177.1520(c). Terminal product types include trigger spray bottles, bleach bottles, liquid detergent containers, and general household cleaner packs.
The regrind ceiling in blow molded dairy and water containers is controlled primarily by organoleptic failure rather than by mechanical property loss. DOW HDPE 5440 is dosed at 100 phr with 10 wt% to 25 wt% closed-loop regrind from the same food-contact line; 25 wt% is permitted only when the converter’s release specification for migrated sensory active substances remains within limits validated under EU Regulation (EC) No 10/2011. Extrusion blow molding is run at 190°C to 210°C melt temperature with blow pressure 0.5 MPa to 0.7 MPa and mold cooling water at 10°C to 15°C. Compliance is assessed under FDA 21 CFR 177.1520(c) and EU Regulation (EC) No 10/2011; migration testing uses food simulants assigned by the intended food type. Terminal part types include 250 mL, 500 mL, 1 L, and 2 L bottles for pasteurised milk, still water, and juice.
Inside pharmaceutical blow molding suites operating at ISO Class 8 or cleaner, DOW HDPE 5440 is processed at 100 phr virgin resin with no post-consumer recyclate; regrind is allowed only when generated in-house from the same pharmaceutical-grade lot and after extractables validation under USP <661.1> and USP <661.2>. A non-amine processing aid is added at 0.05 wt% to 0.15 wt% to control melt fracture, while slip and amide additives are excluded for oily formulations because they can migrate and alter the fill product assay. Extrusion blow molding on 45 mm to 65 mm extruders with 24:1 L/D uses melt temperatures of 190°C to 200°C, back pressure 0.5 MPa to 1.0 MPa, blow pressure 0.6 MPa to 0.8 MPa, and mold coolant at 8°C to 12°C. Closure torque, fill volume, and wall thickness are recorded every 2 h; bottles are sterilised by gamma irradiation up to 25 kGy or ethylene oxide under ISO 11135:2014. Terminal containers are 100 mL to 1000 mL round and square bottles for oral syrups, ophthalmic wash controls, and solid-dose desiccant closures.
Agrochemical packaging of 1 L to 20 L crop protection formulations uses DOW HDPE 5440 as the structural layer in monolayer or coextruded structures at 100 phr, with 0.2 wt% to 0.5 wt% hindered amine light stabiliser, 2 wt% to 3 wt% carbon black masterbatch for UV screening, and 10 wt% to 25 wt% in-house regrind; regrind is restricted to 25 wt% because higher levels in field-exposed containers can reduce notched environmental stress-crack resistance under ASTM D1693-15 Condition B below the packer’s 24-month shelf-life criterion. Coextrusion blow molding lines for 10 L and 20 L containers use a 60 mm main extruder and 35 mm to 45 mm coextruder for an EVOH barrier layer, accumulator head capacity of 3 kg to 6 kg, melt temperature of 195°C to 210°C for the HDPE layer, and blow pressure of 0.7 MPa to 0.9 MPa. The process includes sequential parison programming for thickened top and bottom pinch-off zones, with wall distribution measured at 12 points per container and a minimum sidewall thickness of 0.8 mm. Approvals include US EPA 40 CFR Part 156 for pesticide container standards, ISO 16101:2004 for chemical compatibility, and UN Model Regulations Chapter 6.1 where the filled container is classified as dangerous goods. Terminal part types are 1 L, 5 L, 10 L, and 20 L herbicide, insecticide, and fungicide packs.
For windshield washer solvent and antifreeze/coolant jugs from 946 mL to 3.78 L, DOW HDPE 5440 is run at 100 phr with 2 wt% to 3 wt% colour masterbatch, 0.20 wt% to 0.50 wt% UV stabiliser, and up to 30 wt% clean regrind; cap torque retention after 7 days at 50°C and 90% relative humidity is evaluated against the closure supplier’s release torque specification, and a loss greater than 20% triggers a reduction in regrind or a change in colour masterbatch carrier resin. Extrusion blow molding uses continuous shuttle or rotary wheel machines with 60 mm to 80 mm extruders, melt temperature 190°C to 205°C, blow pressure 0.55 MPa to 0.75 MPa, and mold cooling at 10°C to 15°C; neck dimensions are measured with go/no-go gauges from the closure manufacturer. For methanol-containing washer solvent, packagings are qualified under UN Model Regulations Chapter 6.1 for Packing Group II or III, and the finished pack is marked UN 3H1. Published multi-lot permeation data for HDPE 5440 in washer solvent service is limited; converters should validate weight loss and sidewall delamination on their own line before fixing a 30 wt% regrind ceiling. Terminal part types include windshield washer fluid 1 US gallon jugs, antifreeze 1 L to 4 L bottles, and coolant concentrate packs.
