Application of Dow ENDURANCE XLPE HFDC-4202 NT

In buried medium-voltage distribution networks, Dow ENDURANCE™ XLPE HFDC-4202 NT functions as the insulation layer without dilution into a thermoplastic carrier resin. The compound is metered directly at 100 wt% of the dielectric layer, while the conductor screen and insulation screen are coextruded as separate bonded layers; mixing screen compound into the HFDC-4202 NT stream is prohibited because it destabilizes the water-tree-retardant balance and alters interface adhesion. Compliance is assessed under IEC 60502-2:2014, HD 620 S2:2010 and ICEA S-94-649-2013 for rated voltages from 6/10 kV through 18/30 kV. Nominal insulation thicknesses derived from IEC 60502-2:2014 Table 5 are 3.4 mm at 6/10 kV, 4.5 mm at 8.7/15 kV, 5.5 mm at 12/20 kV, and 8.0 mm at 18/30 kV; for the 8.7/15 kV class, conductor screen and insulation screen thicknesses are commonly set at 0.6 mm and 0.7 mm. The continuous conductor temperature under IEC 60502-2:2014 is 90°C, emergency overload 130°C, and short-circuit 250°C. Production on a catenary continuous vulcanisation line uses a triple-head extruder with screw diameters of 60 mm, 90 mm and 60 mm, L/D ratio 25:1, and compression ratio 2.5:1 to 3.0:1. Barrel temperatures are held at 115–135°C, head and die temperatures are limited to 130–150°C to avoid premature peroxide decomposition, and the cure tube operates with saturated steam at 1.0–1.5 MPa and 200–250°C. Hot set testing according to IEC 60811-507:2012 is used as a release check; the insulation is expected to show elongation below 175% after 15 min at 200°C under 0.2 MPa load. Terminal products include buried primary distribution feeders, ring-main feeder cable, and substation transformer connectors. Pre-drying at 70–80°C for 4 h is required when storage ambient exceeds 60% RH, and contact with amine-based antistatic additives is not permitted because amine groups interfere with cure kinetics and can produce under-crosslinked interfaces.

What Governs Hot Set Performance in Offshore Wind Array Cable Insulation?

Offshore wind array cable insulation is extruded from HFDC-4202 NT at 100 parts by mass without a let-down masterbatch; the only permitted coextrudates are the semiconductive conductor screen and semiconductive insulation screen, each applied as separate streams. The configuration is validated under IEC 60502-2:2014 for 12/20 kV and 18/30 kV array circuits, while material acceptance follows IEC 60811-501:2012 for tensile strength and IEC 60811-507:2012 for hot set elongation. In wet-design array cables the insulation layer is typically specified at 5.5 mm for 12/20 kV and 8.0 mm for 18/30 kV, with semiconductive screens in the 0.5–0.7 mm range depending on conductor size. The production line uses a triple-head extruder configured with screw L/D 25:1, a barrier-flighted metering section, and screen packs of 60/80/40 mesh to trap carbon contamination before the crosshead. Melt temperature at the crosshead is held between 120°C and 140°C; excursions above 150°C are prohibited because the peroxide package begins to decompose before the conductor reaches the vulcanisation zone. Line stops longer than 15 min at head temperature create scorched skin at the screen/insulation interface and are a common batch-variance cause on triple-extrusion lines. The cure tube is operated in the 1.0–1.4 MPa steam range with temperature 210–240°C, and water-cooled haul-off at 10–20°C is used to prevent insulation shrinkage. Terminal products include subsea array cables, turbine loop cables, and down-tower feeder cables terminated in switchgear. Incompatibility with amine-based additives is relevant when suppliers of flame-retardant sheathing compounds advise addition of antistatic concentrates; such concentrates must be prevented from contaminating the HFDC-4202 NT stream because they alter the cure state at the insulation-screen interface.

Because photovoltaic AC collection circuits combine wet-environment operation with inverter-generated harmonic loading and daytime temperature cycling, HFDC-4202 NT is applied as the 100 wt% dielectric layer, while the outer sheath is a separate UV-stabilised PE or halogen-free compound. No carbon black masterbatch is added to the insulation because carbon black degrades the ac dielectric loss factor required for long collector circuits. The relevant compliance envelope includes IEC 60502-2:2014 for the 6.6/11 kV and 11/15 kV classes, and IEC 60811-402:2012 for water absorption as a wet-environment acceptance test. Insulation thickness for 6.6/11 kV three-core constructions is 3.4 mm, and for 11/15 kV it is 4.5 mm; the insulation screen is coextruded at 0.6 mm minimum. Processing is performed on a twin-reel pay-off and conductor preheater set to 70–90°C conductor surface temperature, followed by triple extrusion into a dry-cure catenary line. Barrel temperatures in the extruder remain at 115–135°C, head 125–140°C, die 130–150°C; the melt is filtered through a screen pack of 60/80/40 mesh before entering the crosshead. The vulcanisation section is pressurised with steam at 1.0–1.5 MPa, and the cable is cooled under pressure to avoid void formation. Terminal products are solar farm medium-voltage AC collection feeders from inverter transformer skids to the point of interconnection, direct-buried or installed in duct banks. Pre-drying at 70–80°C for 4 h is necessary when storage humidity exceeds 60% RH, and PVC residues in the extruder from previous runs must be purged with PE purge resin before loading HFDC-4202 NT.

Aerial Bundled Conductor Insulation and Surface Electrical Stress

In low-voltage aerial bundled conductor lines, HFDC-4202 NT is extruded at 100 phr as the XLPE insulation layer, with the black UV-stabilised PE sheath coextruded separately; insulation thickness ranges from 1.0 mm to 1.2 mm for conductor sizes 16 mm² through 50 mm². The configuration is evaluated under HD 626 S1:2010 and NF C33-209:2001. Tandem extrusion proceeds with conductor preheating at 80–100°C, insulation melt temperature 120–135°C, and a pressurised dry-cure zone at 220–250°C before water-cooled pressure sealing. Crosslink quality is checked inline by hot set testing according to IEC 60811-507:2012 on samples taken at the start and end of each conductor run. Terminal products include aerial bundled conductors, pole-to-consumer service drops, and insulated overhead line wire in congested urban distribution corridors; ultraviolet protection must be supplied by the outer sheath because HFDC-4202 NT is a natural compound without a UV stabiliser package.

When High Ambient Temperatures and Oil Contamination Govern Industrial Feeder Cable Insulation

Industrial feeder cable insulation in refinery and process plant applications is exposed to occasional oil contact, elevated cable tray ambient temperatures, and sustained voltage stress during motor starting transients. HFDC-4202 NT is extruded as the 100 wt% insulation layer without filler addition; halogen-free or PVC sheathing compounds provide the required oil and chemical resistance in the outer layer, because adding oil-resistant modifiers to the XLPE insulation would lower crosslink density and reduce hot set performance. Compliance for this profile is based on UL 1072:2018 for medium-voltage power cables, ICEA S-94-649-2013 for shielded power cable insulation, and ASTM D1248 Type I Class C material designation. For a 6/10 kV industrial feeder, the insulation thickness is 3.4 mm, the conductor screen is 0.5 mm, and the extruded insulation screen is 0.6 mm. The cable is produced on a continuous vulcanisation line with a single-screw extruder having L/D 25:1 and compression ratio 2.5:1; screw speed and line speed are coupled to maintain a melt temperature of 120–140°C and a head pressure below 350 bar. The cure tube steam pressure is 1.0–1.4 MPa at 210–240°C, and the cable is cooled in a two-stage water trough with final temperature below 40°C before capstan. Terminal products include medium-voltage feeder cables from plant substations to motor control centres, transformer secondary feeders, and ethylene cracker process distribution circuits. Pre-drying at 70–80°C for 4 h is mandatory if packaging has been opened at 60% RH or higher; the compound should not be purged with PVC or flame-retardant PE because residual halogen compounds can contaminate the insulation and affect adhesion to the semiconductive screen.

Shipboard and offshore platform power distribution cables place low-smoke sheathing and oil-mud exposure demands on the cable, while the conductor insulation must retain dielectric stability after cable bending around tight radius. HFDC-4202 NT is processed at 100 parts by mass as the insulation layer in low-smoke thermoplastic sheathed constructions; the low-smoke performance is delivered by the outer sheath and bedding compounds, not by the XLPE insulation. Compliance for shipboard and offshore power cables is established with IEC 60092-351:2014 for insulating materials and IEC 60092-353:2016 for single-core power cables, with cold bend testing according to IEC 60811-504:2012. Typical insulation thickness for 0.6/1 kV shipboard feeders is 1.0 mm for conductors up to 35 mm², and for 6/10 kV offshore platform feeders it is 3.4 mm. Extrusion is performed on a single-screw extruder with L/D 25:1, screen pack 60/80/40 mesh, and crosshead temperature 125–145°C; after extrusion the cable enters a continuous vulcanisation zone at 200–250°C with cooling under pressure before spark testing according to IEC 62230:2018. Terminal products include switchboard feeders on offshore production platforms, shipboard three-phase distribution cables, and power cables for thruster auxiliary systems. Moisture protection of the compound is critical before extrusion; opened boxes must be resealed and dried at 70–80°C for 4 h if storage RH exceeds 60%. Contact with amine-based curing agents used for epoxy terminations is restricted to the termination zone only and must not be allowed to contaminate the insulation surface before vulcanisation.
