Application of Dow ENDURANCE XLPE HFDB-4201 VC

In MV underground power distribution applications rated from 6/10 (12) kV to 18/30 (36) kV, HFDB-4201 VC is introduced into the insulation layer as a fully compounded peroxide-containing XLPE pellet. The material is processed on a triple-layer coextrusion line comprising conductor-shield, insulation, and insulation-shield extruders discharging into a common crosshead. The insulation extruder is a low-shear single-screw machine with an L/D ratio of 24:1 to 30:1 and a compression ratio of 2.0:1 to 2.8:1; barrel zone setpoints are held between 105 °C and 122 °C, head temperature between 115 °C and 125 °C, and melt temperature between 115 °C and 125 °C to avoid premature peroxide decomposition. In the crosshead, conductor shield is applied at approximately 0.7–1.0 mm, followed by insulation wall according to IEC 60502-2. The insulation is fed as 100% virgin compound; addition of regrind to the insulation extruder is not practised on production lines because oxidised particles and interface contamination become water-tree initiation sites during wet ageing.

The coextruded core enters a dry-cure continuous vulcanisation tube at a nitrogen pressure of 1.0–1.5 MPa and a radiant-zone temperature of 165–200 °C. Line speed is balanced against heat transfer so that the insulation reaches complete commercial crosslinking without under-cure; under-cure is detected as excessive hot creep at 200 °C under 0.2 MPa per IEC 60811-2-1, while scorch in the extruder is monitored as melt-pressure excursions exceeding the normal 15–25 MPa band. The cured core is cooled under pressure before it leaves the CV tube so that vapour-pressure-driven void formation is suppressed. On production-scale lines, batch-to-batch variation is observed mainly as melt-pressure drift and surface roughness in the insulation layer; these are controlled by supplier pellet melt-flow consistency and by temperature-profile adjustments within ±5 °C. The end product is a triple-extruded shielded MV cable for buried duct banks or direct burial in primary distribution feeders.

What Limits Water-Tree Resistance in Long-Term Wet Burial Qualification?

Tree-retardant XLPE insulation in direct-buried or water-immersed distribution cables is evaluated under wet-ageing conditions that superimpose AC electric stress on a moist polymeric dielectric. HFDB-4201 VC is used in cables that must survive wet service without loss of AC breakdown strength caused by bow-tie and vented water trees initiated at microvoids, contaminants, shield discontinuities, and semicon protrusions. The processing route is the same triple-extrusion dry-cure method used for standard MV cables, but acceptance testing adds water-tree ageing under ASTM D6097: plaques are aged at 5 kV/mm, 1 kHz, in 0.01 M NaCl solution for 1,000 h, and post-ageing wet breakdown strength is compared with an unaged reference. Because the tree-retardant additive package is distributed through the polyethylene matrix, dilution with general-purpose LDPE is not permitted; displacing the additive package degrades wet-ageing performance. Factory extrusion controls focus on microvoid suppression: fine-mesh melt filtration for the insulation melt, conductor shield smoothness limits below 5 µm protrusion, and pressurised CV tube conditions above 1.0 MPa. After crosslinking, the cable core is degassed at 50–70 °C for 24–96 h depending on wall thickness, to remove methane, acetophenone, and cumyl alcohol residues that can cause sheath ballooning and termination pressure leaks. The final product is a wet-environment MV cable qualified for direct burial, water-treatment plants, and submarine shore crossings under IEC 60502-2 and AEIC CS8.

Industrial Feeder Insulation Under Intermittent Wet–Dry Chemical Contact

Chemical plants, desalination stations, and wastewater facilities operate MV feeders in trenches where intermittent flooding, saline mist, and alkaline runoff can breach the outer sheath. Where the insulation is exposed at terminations or through jacket damage, HFDB-4201 VC must maintain dielectric integrity in the presence of moisture and dilute electrolytes. The insulation wall is selected from 4.5 mm to 8.0 mm for 8.7/15 (17.5) kV through 18/30 (36) kV classes, and is extruded over a conductor screened by a compatible strippable or bonded semicon layer. The compound is not modified with plasticizer, filler, or additional antioxidant masterbatch; polar additives raise dielectric loss and reduce wet AC breakdown after condensation. The compound must not be blended with amine-containing additive masterbatches because amine species interfere with peroxide decomposition and create under-cured zones. At cable termination, the insulation surface is cut and prepared with stress-control materials; longitudinal knife scores deeper than 50 µm are rejected because they can form surface discharge paths under AC stress. Operating temperature is limited to 90 °C continuous conductor temperature under IEC 60502-2, with short-circuit temperature limited to 250 °C. The polymer matrix withstands transient contact with dilute inorganic acids and alkalis at ambient temperature, but continuous immersion in hot chlorinated hydrocarbons, strong oxidisers such as nitric acid, or aromatic oils above 70 °C will swell, stress-crack, or reduce dielectric strength; this is a material boundary rather than a cable-manufacturing variable. The final article is a chemical-plant MV feeder supplying motors, transformers, or switchgear in corrosive handling areas.

In 33 kV wind farm collection networks, the insulation layer must survive daily load cycles, soil-side moisture, and long cable runs where capacitive charging current becomes a design constraint. The insulation wall is typically 8.0 mm for 18/30 (36) kV class per IEC 60502-2, and the cable construction usually includes a water-blocking conductor, conductor shield, HFDB-4201 VC insulation, insulation shield, water-blocking semicon tapes, and a welded aluminium sheath. On the dry-cure CV line, the thicker wall requires extended cooling after the CV tube; the core temperature is brought below 70 °C before winding to prevent flattening or sagging. After extrusion, the insulated cores are degassed at 60–70 °C for up to 168 h before sheathing to avoid gas accumulation under the metallic sheath. The compound is fed neat, at 100 parts by weight, with no regrind, carbon-black masterbatch, or antioxidant concentrate; any dilution would reduce tree-retardant performance and alter the dielectric loss characteristics required under long runs. Ampacity calculations use IEC 60287, and partial discharge acceptance is assessed according to IEC 60885-3. The downstream product is a 33 kV inter-array collector cable installed in wet soil trenches or cable trays inside nacelle towers.

When Paper-Insulated Lead-Covered Circuits Are Replaced With XLPE in Legacy Urban Networks

Legacy underground networks often replace paper-insulated lead-covered cables with extruded XLPE cables in joint bays and duct lines. In this application, HFDB-4201 VC is specified as the insulation layer for 12/20 (24) kV and 18/30 (36) kV classes; the wall thicknesses are 5.5 mm and 8.0 mm respectively under IEC 60502-2. Mixed PILC–XLPE circuits require the replacement cable to be compatible with existing feeders, including matching cable diameter, bonding scheme, and sheath-induced currents; the lower insulation permittivity of the polymer shifts capacitance and charging current relative to paper dielectric, and this is evaluated with IEC 60287 ampacity models before installation. The insulation compound is processed as supplied; no regrind, silane masterbatch, or external peroxide is added because local concentration errors create low-crosslink regions that fail hot-creep and wet-ageing tests. In the extrusion plant, scorch-induced melt-pressure fluctuations are minimised by holding melt temperature below 125 °C and by using low-compression screw geometries. After cable assembly, the insulation is checked for dimensional stability and absence of scoring at the semicon interfaces. The final product is a direct replacement XLPE cable for ageing urban distribution circuits, typically terminated into GIS switchgear or oil-filled legacy equipment through transition joints specified by the joint manufacturer.
