Application of Dow ATTANE VLDPE 4204G

ATTANE 4204G is an ethylene-octene copolymer characterized by a density of 0.904 g/cm³ and a melt mass-flow rate of 1.0 g/10 min at 190°C under 2.16 kg load as determined by ISO 1133-1:2022. The 0.904 g/cm³ density places the resin below conventional LLDPE crystallinity, producing a low seal initiation threshold while retaining the molecular architecture necessary for blown film, cast film, extrusion coating, and sealant-skin processing. The downstream scenarios below are limited to established conversion routes in which the resin functions as a sealant skin, impact-modifying component, or low-temperature extensibility modifier. No unsupported antimicrobial, barrier, or high-temperature claims are invoked.

What Drives Seal Integrity on High-Speed VFFS Lines Running 0.904 g/cm³ VLDPE?

On vertical form-fill-seal machinery converting 3-layer blown or 5-layer cast coextrusions for low-temperature food-contact sealing, ATTANE 4204G is introduced as the sealant skin adjacent to the product side. In a 3-layer construction, the sealant web is held at 12–20% of total film thickness; the layer resin may be 100% ATTANE 4204G or a 70:30 blend with LLDPE having a density of 0.918 g/cm³ when dead-fold stiffness or coefficient of friction must be raised. The production route uses a 60 mm skin extruder with L/D 30:1, die gap of 1.0–1.4 mm, and melt temperature at the adaptor of 210–230°C. Seal performance is evaluated on pouch samples at jaw temperatures of 110–125°C and dwell times of 0.3–0.5 s, with peel strength measured under ASTM F88/F88M-21 and hot tack under ASTM F1921-18. Food-contact regulatory standing is assigned under FDA 21 CFR 177.1520(c) for olefin polymers and Regulation (EU) No 10/2011, provided the finished article meets overall migration limits of 10 mg/dm² in the prescribed food simulant. End product types include frozen vegetable pouches, dry seasoning sachets, fresh-cut produce webs, and condiment portion packs. The principal operational boundary is blocking rather than seal initiation: an unmodified 0.904 g/cm³ VLDPE sealant skin may block on wound rolls if ambient storage exceeds 35°C, and the addition of 3000–5000 ppm synthetic silica anti-block masterbatch is a routine countermeasure that limits unwind transfer while shifting seal initiation upward by less than 2°C.

In extrusion lamination of paperboard carton stock, the 0.904 g/cm³ resin is deposited as the heat-sealable inner ply in a tandem extrusion coating unit equipped with a 120 mm single-screw extruder at L/D 30:1 and a 1200 mm slot die. The inner ply is processed at melt temperature 230–260°C, with air-gap oxidation or ozone treatment for adhesion to the paperboard interlayer, while the chill roll is maintained at 15–20°C to control crystallinity after coating. Addition ratio is expressed by coating mass: the inner sealant ply is applied at 15–30 g/m², either as 100% ATTANE 4204G or as an 80:20 blend with a low-density extrusion coating resin to reduce edge neck-in. Regulatory compliance for food-contact paperboard structures falls under FDA 21 CFR 176.170(c) for components of paper and paperboard in contact with aqueous and fatty foods, with the polyethylene layer assessed under 21 CFR 177.1520(c) and the whole construction under Regulation (EU) No 10/2011. End product types include gable-top cartons, paperboard canister inners, and portion-pack lid stock. The processing boundary is heat-seal temperature: inner ply thickness below 20 g/m² can exhibit seal voids on rough paperboard surfaces, while above 30 g/m² edge neck-in and transverse gauge variation become the controlling defects.

When Gamma Irradiation at 25–50 kGy Meets Flexible Sterile Barrier Webs

The coextruded sterile barrier web incorporates ATTANE 4204G in the sealant ply, typically 20–35% of total film thickness, either as 100% resin or as a 70:30 blend with LDPE to raise the seal initiation threshold slightly for high-speed pouch converting. On form-fill-seal machines with heated seal jaws, the seal window is 110–135°C at dwell 0.5–1.0 s, and the sealant layer must maintain fiber-free peel at the interface with uncoated Tyvek or PET/PE lidding. Compliance is verified under ISO 11607-1:2019 clause 5.1 for materials and ISO 11607-2:2019 for process validation, with accelerated aging per ASTM F1980-21 and seal strength per ASTM F88/F88M-21. Cytotoxicity screening of the finished pouch film is assigned under ISO 10993-5:2009; the resin itself is not a unilateral claim, because radiation-induced oxidation products depend on the complete film construction and absorbed dose. End product types include preformed sterilizable pouches, header bags, vented pouches for ethylene oxide sterilization, and form-fill-seal pouches for single-use device kits. The operational boundary is post-irradiation embrittlement: at doses above 50 kGy, the sealant ply may develop chain scission and low-molecular-weight extractables, so the structure is generally not specified for repeated high-dose irradiation cycles unless oxygen scavengers and post-irradiation quarantine are specified.

Where heavy-duty collation shrink film is produced on high-stalk blown film lines, ATTANE 4204G is blended into the LDPE-rich matrix to reduce low-temperature shrink force and prevent seal corner failures on high-speed multipack bundlers. The processing line uses a 250 mm annular die, blow-up ratio 2.5:1–3.5:1, high-stalk length of 8–10 die diameters, and secondary bubble stabilization for gauge control. Addition ratio is 10–25% by mass of the total blown film blend, with the balance composed of LDPE and LLDPE grades selected for the tray, can, or bottle geometry. Shrink response is evaluated by ASTM D2732-14 free shrink at 120°C and shrink force by ISO 14616:2015; the presence of the 0.904 g/cm³ resin lowers the shrink force plateau, which is critical for lightweight PET bottle collation. End product types include 4/6-pack bottle collation, can multipack overwrap, and display tray shrink film. The process boundary is secondary bubble instability: above 25% VLDPE, the melt strength of the bubble drops sufficiently that frost line height must be held within ±25 mm to avoid gauge bands.

Pallet unitization stretch films demand a low-temperature extension window

Five-layer cast stretch film lines running 75 mm extruders and 2500 mm dies position ATTANE 4204G in the cling skin and, in some structures, in the puncture-resistant core sublayer. In the cling skin, addition ratio is 10–15% of total film mass, blended with LLDPE and a low-migration tackifier; the opposite skin is a release layer of polypropylene or high-density polyethylene to control unwind force. The film is quenched on a chill roll at 20–25°C and run as machine stretch film with prestretch ratios up to 250%. Cling is tested by ASTM D5458-19, puncture propagation by ASTM D5748-19, and tensile elongation by ISO 527-3; the low crystalline fraction of ATTANE 4204G extends the ductile stretching window at warehouse temperatures below 10°C. End product types include machine pallet wrap, hand stretch wrap, and prestretched rolls for automated pallet wrappers. The boundary is tackifier migration: if the cling layer contains more than 15% VLDPE and the film is stored above 30°C, tackifier diffusion can increase unwind force above 3000 g and cause film tearing on powered pre-stretch carriages.

Bag-in-box liner sealant layers and stress-crack resistance

Blown film converting for bag-in-box liners uses ATTANE 4204G as the inner contact ply in a 3-layer polyethylene structure, with total film thickness 55–90 µm and the inner layer occupying 25–35% of the gauge. The inner ply is either 100% ATTANE 4204G or an 80:20 blend with MDPE to raise heat resistance for ambient-distribution chains. The film is produced on a three-extruder blown line with internal bubble cooling, then welded by heat-sealing bars at 120–135°C; ultrasonic welding is preferred for fitment attachment because the low-density sealant layer has a narrow thermal window under rotary heat-sealing. Compliance for liquid food contact is verified under FDA 21 CFR 177.1520(c), Regulation (EU) No 10/2011, and the overall package under Regulation (EC) No 1935/2004. End product types include liners for cold-fill liquid egg, edible oil, dairy concentrates, and industrial chemical intermediates handled at ambient temperature. The operational boundary is hot-fill limitation: continuous fill above 60°C can cause seal creep and head-space film distortion, so the structure is not specified for retort or hot-fill bag-in-box systems.
