Application of Dongguan Zhongen PC/ABS FR3008

In 65 W wall-mount USB-C PD charger enclosures, Dongguan Zhongen PC/ABS FR3008 is introduced as a neat molding compound at 100 wt%; the only permissible formulation adjustment on production lines is a liquid colorant at 0.3–0.6 wt% or a carbon-black masterbatch at 1–2 wt%, and the masterbatch carrier must be identified on the same UL Yellow Card as the base resin to avoid invalidating the flame classification. The applicable fire-enclosure requirements are IEC 62368-1:2023, clause 6.5, read together with the UL 94 20-mm vertical burn test at the minimum production wall of 1.5 mm; RoHS 2011/65/EU Annex II and REACH Article 33 screening are standard for shipment into the European Economic Area. Pre-drying at 85–100°C for 3–4 h to a moisture content below 0.02 wt% is treated as mandatory; material exposed to >60% RH for more than 2 h is re-dried before molding. On hydraulic injection machines with screw L/D 20:1 to 24:1, screw speeds above 120 rpm produce shear heating of 5–8°C at the metering zone, which shifts the melt front temperature into a range where gas spew and splay appear at hot-tip gates. The process window is therefore set at a melt temperature of 245–265°C, mold temperature 60–80°C, and screw forward speed 40–90 mm/s. Terminal finished product types are 65 W GaN charger housings, 30 W wall adapters, desktop power brick end caps, and snap-fit thermal baffles.

Why does a photovoltaic junction box insert molding line require a different mold temperature than an adapter tool?

Photovoltaic junction box housings combine a continuous outdoor heat load, internal copper tab heat pulses, and a long service life, so the molding process is organized around low residual stress at metal-polymer boundaries. FR3008 is used at 100 wt% as supplied; no non-FR PC/ABS let-down is used because even 10 wt% dilution moves vertical burn behavior outside the interpolable UL 94 domain and invalidates the filled-product certification. Carbon black is added at 0.8–1.5 wt% for UV screening, but published data for this specific FR3008 configuration under desert UV is limited; design validation therefore relies on site-specific weathering rather than an assumed service life. The governing documents are IEC 62790:2020, IEC 61730-1:2016, and IEC 60695-2-11:2014 glow-wire testing at 850°C or 960°C, with UL 94 V-0 verified at the minimum molded thickness. Insert molding of pre-punched tinned copper tabs uses a mold temperature of 70–85°C, not the 60°C floor used for non-insert consumer shells; sequential valve gating replaces edge gates to prevent weld lines at the copper tab shoulder, because glow-wire ignition has been observed in unpigmented PC/ABS at such weld lines under production conditions. Terminal finished product types are PV junction box upper and lower shells, diode module carriers, cable gland seal plates, and terminal access covers.

EV AC charging gun rigid substrate requirements under GB/T 20234.1-2023

An AC charging gun shell is produced as a rigid flame-retardant substrate overmolded with a thermoplastic elastomer, typically in a two-shot rotary injection molding cell with hard/soft material pairs. FR3008 is molded as the rigid layer at 100 wt%; the TPE overmold is not a diluent but a second-shot layer of 0.6–1.2 mm nominal thickness over the grip zone. The substrate is dried at 90–100°C for 4 h to below 0.02 wt%, and the melt temperature at the nozzle is 245–265°C; mold temperature is held at 70–85°C, with filling speed profiled at 30–60 mm/s to avoid surface delamination at the TPE bond line. Compliance is anchored to GB/T 20234.1-2023 for the Chinese market, IEC 62196-1:2023 for international coupler configurations, and UL 2251:2018 for North American attachment plugs and receptacles; flame performance is evaluated by UL 94 V-0 at 1.5 mm. Notched Izod impact is measured under ASTM D256-10 at 23°C, and cold-impact qualification at -25°C is separated because unreinforced PC/ABS FR grades can exhibit a ductile-to-brittle shift below -15°C if wall sections exceed 2.2 mm or if weld lines sit at the latch nose. Published data for this specific configuration is limited; molders suppress brittle failure by relocating weld lines away from the mechanical latch and by avoiding regrind above 15 wt%. Terminal finished product types are Mode 2 and Mode 3 AC charging gun shells, charging pile access panels, emergency stop button bezels, and cable bend relief collars.

Indoor 5G small cell enclosures impose a different failure mode: differential shrinkage around a large aluminum heat sink insert. FR3008 is run undiluted at 100 wt%; conductive carbon black is limited to 0.5–1.0 wt% only in non-EMI-shielding areas, because electromagnetic compliance is achieved with plated aluminum inserts and conductive gaskets rather than conductive polymer filler. The applicable standards are IEC 62368-1:2023, UL 94 V-0 at 1.5 mm, and GR-487-CORE Issue 7 for outdoor-deployed remote radio housings. Molding is performed with an insert-surface mold temperature of 80–95°C to lower hoop stress; lower mold temperatures create microcracks at the metal-polymer interface that propagate after 500 h of thermal cycling from -40°C to 85°C. Screw forward speed is held at 30–50 mm/s because the sidewall flow path around the insert is 1.2–1.8 mm, and high shear can produce surface delamination at the anodized aluminum boundary. Terminal finished product types are 5G small cell shrouds, Wi-Fi 6 access point housings, indoor distributed antenna covers, and GPON terminal enclosures. Extended outdoor exposure without a UV-blocking topcoat is not recommended, and ammonia-based cleaner contact is excluded because stress cracking can initiate at the metal-polymer rim.

When a residential energy storage module housing is specified to IEC 62477-1:2024 and IEC 60695-2-12:2014

Residential energy storage system enclosures require thick sections for boss strength, cable strain relief, and wall-mount load transfer, which changes the packing strategy relative to thin-wall adapter shells. FR3008 is used at 100 wt% virgin resin; regrind from sprues and runners is not introduced above 10 wt% in first qualification builds because reprocessing can shift the melt flow rate by 2–5 g/10 min after five passes under ISO 1133-1:2022 conditions of 260°C and 5 kg. The controlling standards are IEC 62477-1:2024 for power electronic converter safety, UL 1973:2022 for stationary battery enclosure fire performance, and IEC 60695-2-12:2014 glow-wire flammability at 850°C. Processing shifts to gas-assisted injection molding with nitrogen inlet pressure 10–25 MPa after a short-shot fill of 85–90% cavity volume; melt temperature is 245–265°C and mold temperature 70–85°C. Gas channels are routed through thick boss regions to prevent sink marks that act as stress concentrators during 100 N pull tests on cable entry points. Terminal finished product types are residential ESS battery module lids, hybrid inverter front covers, wall-mount backplanes, and AC/DC disconnect switch covers.

For DIN rail terminal block carriers and low-voltage switchgear accessories, the production challenge shifts from insert adhesion to filling balance across high-cavitation tools and maintaining flame performance in ribs and screw bosses. FR3008 is run at 100 wt% as supplied; only a heat-stable release agent specified on the UL recognition is allowed at 0.1–0.3 wt%, and non-FR regrind from other PC/ABS grades is excluded. Compliance is based on IEC 60947-7-1:2009 for terminal blocks, IEC 61439-1:2020 for low-voltage switchgear assemblies, and UL 94 V-0 at 1.5 mm, with comparative tracking index verified under IEC 60112:2003. The molding process uses multi-cavity tools with hot-runner valve gates and mold temperature 65–80°C; cycle time is controlled by gate freeze time rather than screw recovery because the narrow ribs (0.8–1.2 mm) freeze before the thick main body. Injection speeds above 100 mm/s create gate blush on the hot-runner vestige, while speeds below 40 mm/s produce short shots in the last cavity. Terminal finished product types are DIN rail terminal block carriers, current transformer housings, busbar insulators, and meter cover frames.

    More Introduction

Dongguan Zhongen PC/ABS FR3008 is a flame-retardant polycarbonate/acrylonitrile-butadiene-styrene alloy supplied in pellet form for injection moulding and occasional extrusion of electrical enclosures, power distribution components, appliance control boxes, and battery-system housings. The grade is compounded to pass a vertical burn requirement of V-0 at 1.5 mm under UL 94 when specimens are conditioned according to the standard protocol. Typical density is 1.18 g/cm³ (ISO 1183-1), and the melt is designed for thin-wall filling with a melt volume-flow rate in the range of 15–20 cm³/10 min at 260 °C and 5.0 kg (ISO 1133-1:2022). The material is available in black and light grey; custom colours must be considered only after pigment-carrier screening because some organic colorants alter ignition performance under short-duration arc and glow-wire testing.

The typical mechanical profile positions FR3008 between general-purpose PC/ABS and mineral-filled flame-retardant grades. Tensile stress at yield is reported in the supplier datasheet at approximately 56 MPa when tested to ISO 527-2/1A/50, with flexural modulus near 2350 MPa (ISO 178). At 23 °C, Charpy notched impact strength is approximately 42 kJ/m² (ISO 179-1/1eA); at -30 °C, the same method yields roughly 12 kJ/m². These values fluctuate with colour package and regrind fraction, and they are not batch-release minima. For notch-sensitive designs, the lower-temperature value should be used in finite-element safety calculations rather than the room-temperature figure.

    What Differentiates FR3008 from General-Purpose PC/ABS and Mineral-Filled Flame-Retardant Compounds?

Three operational differences are material. General-purpose PC/ABS grades do not provide a UL 94 V-0 rating at 1.5 mm; FR3008 is formulated to do so. The flame-retardant package also changes the melt rheology. FR3008 exhibits a higher melt volume-flow rate than many general-purpose PC/ABS grades, which reduces injection-pressure demand in wall sections below 2.0 mm. In addition, compared with mineral-filled flame-retardant PC/ABS compounds, FR3008 has lower flexural modulus and heat deflection temperature, but it offers lower density, less screw-barrel abrasion, and improved surface appearance for unpainted components. Mineral-filled grades often reach flexural moduli above 2800 MPa, whereas FR3008 remains near 2350 MPa; this lower stiffness is relevant when snap-fit arms and living hinges must accommodate deflection without stress whitening.

The flame-retardant mechanism is also operationally different from halogenated PC/ABS blends. Halogenated systems may provide thinner-wall UL 94 V-0 performance but carry different regulatory documentation under halogen-content limits such as IEC 61249-2-21. FR3008 is positioned for applications where a halogen-free or low-halogen profile is preferred, although the final halogen content must be confirmed with the supplier for the specific colour lot. Published data for this specific configuration is limited for some end-product glow-wire classifications; therefore material data cannot replace final enclosure tests.

Table values are typical for natural or black injection-moulded test specimens, not guaranteed batch limits. Certificates of analysis should be reviewed for the actual colour lot and for any regrind fraction because flame-retardant concentration and impact performance are sensitive to both variables.

Pre-drying is the single most influential upstream variable for FR3008 processing. Residual moisture in the granules must be reduced below 0.02 wt% before the plasticating screw; otherwise hydrolysis of the polycarbonate phase produces splay, apparent viscosity shifts, and a measurable reduction in Charpy impact. Desiccant-dryer settings of 80–100 °C for 4–6 h are conventional starting conditions. At ambient relative humidity exceeding 60%, hopper-dryer systems are insufficient because the equilibrium moisture content of PC/ABS can rise rapidly during material transfer. A dew point of -20 °C or lower in the drying air is required; -40 °C dew point is preferred for high-volume production. Moisture analysis by ISO 15512 or an equivalent Karl Fischer procedure should be performed on the first shot after colour changes or after weekend shutdowns.

Once dried, the melt window in direct injection moulding is constrained. Melt temperatures between 240 °C and 270 °C measured at the nozzle maintain flame-retardant stability and acceptable viscosity. Above 275 °C, phosphorus-containing flame-retardant additives begin to form volatile degradation products; brown streaks, plate-out on the screw, and mould deposit accumulation increase. Below 235 °C, homogenisation of the PC and ABS phases is incomplete in thin-wall sections, and weld lines become visible under low-angle illumination. The practical processing window is therefore narrow: a barrel-profile shift of ±5 °C beyond the mid-set can change surface finish and impact retention in bosses and snap-fit arms. Mould temperatures of 60–90 °C are required to reduce frozen-in stress. At mould temperatures below 60 °C, notched impact in weld regions drops, and parts are more prone to stress cracking around moulded-in inserts.

When Flame-Retardant Additive Migration Limits Reuse in Adhesive-Bonding and Electroplating Lines

Flame-retardant additives in FR3008 are not covalently bound to the polymer backbone. Under elevated service temperatures above 80 °C and high relative humidity, low-molecular-weight flame-retardant species can migrate to the surface over time. This migration is slow, but it can interfere with solvent-based adhesives, laser marking contrast, and electroplating adhesion. Production experience on enclosure painting lines has shown that parts stored in humid non-air-conditioned warehouses for more than 14 days may require a plasma or solvent wipe before pad-printing or bonding; otherwise first-pass adhesion falls below the acceptance value for cross-cut adhesion to ISO 2409. The same phenomenon should not be confused with mould-release transfer, which is more common with external release agents.

Where electroplating adhesion is critical, published data for this specific configuration is limited. Validation must include thermal cycling per the final OEM specification, because PC/ABS substrates readily absorb moisture and can blister at plating temperatures if not packaged and dried immediately before pretreatment. Acrylic-based adhesive systems generally provide better initial wetting on freshly cleaned FR3008 surfaces than anaerobic or cyanoacrylate systems, but the adhesive manufacturer must confirm compatibility with flame-retarded polycarbonate blends.

    Screw surface speed0.2–0.5 m/sMachine readout
Maximum cumulative melt residence time8 min at 260 °CShot counter and timer

The start-up values are process aids, not absolute limits. Each mould, hot-runner system, and machine configuration requires short-shot studies, gate-seal measurements, and pressure-drop mapping before release to production. Batch-to-batch variation in melt volume-flow rate is typically controlled to ±2 cm³/10 min around the target; converters operating hot-runner manifolds should adjust the manifold temperature within ±5 °C when batches shift.

Mould shrinkage for unfilled PC/ABS FR3008 is typically 0.5–0.7% in the flow direction and 0.6–0.8% transverse, depending on wall thickness and gate location. Differential shrinkage in rectangular enclosure covers can exceed 0.1% when wall thickness varies from 1.2 mm to 3.0 mm; this condition produces bowing after ejection. Production-scale moulds therefore use minimum draft angles of 0.5–1.0° and rib-to-wall ratios no greater than 0.6 to avoid sink marks and to limit internal stress. Shrinkage data should be taken according to ISO 294-4 on the actual tool, not on standard plaques, because gate-induced orientation changes the shrinkage anisotropy.

Thermal Decomposition and High-Humidity Storage Stability Are Controlled at the Pelletising Die

Extrusion compounding of FR3008 is carried out on twin-screw extruders with an L/D ratio of 32:1 to 40:1, atmospheric and vacuum devolatilisation, and side-feeding of flame-retardant masterbatch. Pellet degradation is minimised when the die plate is kept below 270 °C and when the vacuum vent is maintained below -0.08 MPa gauge. At higher die temperatures, holes around the die face can accumulate degraded additive. The pellets should be sealed in moisture-barrier bags after pelletising because storage at 23 °C and 50% RH for 48 h can raise surface moisture enough to produce splay during the next moulding run. Silo drying and central material handling systems must be cleaned between campaigns; cross-contamination with hygroscopic unfilled grades can introduce variable moisture loads into the entire downstream line.

Regulatory claims require end-product verification. The resin compound is typically formulated to support RoHS Directive 2011/65/EU Annex II restrictions and REACH SVHC obligations, but supplier documentation must be reviewed for the specific colour lot. Under IEC 60695-2-12, glow-wire end-product testing is performed on the final enclosure and is not transportable from material datasheet values. Chemical resistance is process-limited: aromatic hydrocarbons, ketones, esters, and amines are known stress-cracking agents for PC/ABS; ammonia-based cleaning fluids should be avoided. For electrical enclosures in alkaline environments, sealing and gasket selection are more important than material substitution because the ABS phase is sensitive to hydrolysis of the flame-retardant package. Compatibility with water-based coolants and dilute acids is formulation specific; published data for this specific configuration is limited.
