Application of Dongguan Zhongen PC/ABS FR2000

In electric vehicle battery management systems, low-voltage busbar carriers and module end plates require a polycarbonate/ABS compound with a 1.5 mm UL 94 V-0 rating and sufficient glow-wire ignition resistance for IEC 60695-2-12 end-product verification. FR2000 is introduced at 100 wt% as received; the maximum clean regrind level for parts that must retain V-0 at 1.5 mm is 15 wt%, because higher regrind fractions reduce the char formation efficiency of the flame-retardant package and produce inconsistent notched Charpy impact measured to ISO 179-1:2023. Pre-drying is mandatory in a closed-circuit desiccant hopper dryer with a dew point of −30 °C or lower at 80 °C for 4 h, reducing moisture to below 0.02 %; residual moisture above 0.04 % hydrolyzes the PC phase during plastication and creates splay, lowered molecular weight, and delamination around busbar inserts. The downstream injection-moulding operation uses a 20:1 L/D general-purpose barrier screw with a sliding-ring non-return valve, barrel profile 240–260 °C, mould wall temperature 60–80 °C, and positive pack-hold control of 50–70 MPa. Under these conditions, production-scale moulding of battery management system housings with wall thicknesses from 1.8 mm to 3.2 mm shows stable processing, but residence time above 8 min at melt temperature above 260 °C accelerates yellowing and reduces flame-retardant performance, particularly near hot-runner dead zones. Terminal part types include battery management system enclosures, cell module end plates, laminated busbar supports, low-voltage relay covers, and harness retention brackets; each part must be qualified on the finished assembly because UL listing is component-specific, not resin-level.

What limits thin-wall moulding of AC charging gun shells?

The AC charging gun shell is an impact-critical assembly that must pass IEC 62196-1:2022 plug and socket-outlet mechanical tests and IEC 61851-1 electrical safety requirements, with plastic parts typically submitted to UL 94 V-0 at 1.5 mm and glow-wire testing to IEC 60695-2-12. Before tooling release, melt volume-flow rate measured at 260 °C/5 kg to ISO 1133-1:2022 is used to determine hot-runner gate diameter; excessively small gates create shear heating and localised flame-retardant degradation. FR2000 is processed at 100 wt% for external shells, while clean regrind is restricted to 10 wt% in internal snap-fit retainers and cable strain-relief parts due to the risk of weld-line strength loss measured by notched Charpy impact to ISO 179-1:2023. Moulding of the charging gun shell requires a hot-runner manifold with 2 or 4 sequential valve-gated drops; because the part contains thick latch bosses adjacent to thin 1.2 mm snap-fit arms, the fill velocity is staged from 60 mm/s to 150 mm/s to prevent jetting and air entrapment without exceeding shear rates above 25,000 s−1. Barrel temperatures are set between 250 °C and 270 °C, mould temperature 70–85 °C, and clamp force is typically 450–800 t for family tools; holding pressure profiles with a 0.2 s switch-over delay reduce sink marks at the gate. A key processing boundary is that wall thickness below 1.0 mm in snap-fit arms can produce insufficient char during vertical burn testing and can shift the classification from V-0 to V-1; therefore, nominal snap-fit wall stock is kept at 1.2 mm or greater unless the finished part is retested. Terminal products include AC charging gun outer shells, connector bodies, cable strain-relief sleeves, and charging pile front panels, with the latter often moulded at 2.5–3.0 mm wall thickness to meet outdoor mechanical impact requirements. Published end-use data for FR2000 in charging gun shells is limited; component-level qualification remains mandatory.

Telecommunications and edge-server equipment housings impose cyclic thermal exposure, flame spread resistance under internal component fault, and dimensional stability for screw bosses and snap-fit assembly. FR2000 is injected at 100 wt% for front bezels and top covers; where colour concentrates are used, the carrier content is maintained below 2 wt% to avoid disturbing UL 94 classification. The standard framework is IEC 62368-1:2023, which references UL 94 or IEC 60695-11-10 for reduced risk of ignition and fire spread; material documentation is aligned to RoHS 2011/65/EU Annex II and REACH Regulation (EC) No 1907/2006 Article 33 for SVHC communication. The downstream process is high-speed injection moulding on a 25:1 L/D high-flow screw with melt temperature 250–265 °C and mould temperature 65–80 °C; thin-wall sections of 1.2 mm are filled at injection speeds up to 180 mm/s, while pack pressure is set to 60–80 MPa to maintain flatness across 0.8 mm ribs without sink. Because FR PC/ABS is hygroscopic, the material is dried for 3–4 h at 85 °C to <0.02 % residual moisture; failure to reach this moisture threshold produces silver streaks at gate edges and lowers tensile elongation at break measured to ISO 527-2:2012 and tensile modulus at 50 mm/min to ASTM D638-14. Terminal product types include LAN switch covers, edge-server bezels, optical line terminal front panels, and small-cell base station housings; use in outdoor environments requires UV-stabilized black or painted grades because prolonged UV exposure reduces impact strength and increases yellowing.

When circuit-breaker housings require 1.5 mm glow-wire ignition resistance without halogenated FR additives

Miniature circuit-breaker covers and residual current device bodies are tested under IEC 60898-1:2015 for electrical safety and IEC 60695-2-12 for glow-wire flammability; European panelboard applications frequently specify glow-wire ignitability at 750 °C or 775 °C at 1.5 mm wall thickness. FR2000 is introduced at 100 wt% as a ready-to-mould compound; external lubricants, mould release sprays, and non-FR dilution are not recommended because they interfere with surface char formation and can reduce the glow-wire ignition temperature. Moulding uses a low-compression screw with 2.0:1 compression ratio to limit mechanical shear heating; barrel temperatures are held at 240–260 °C, and the melt temperature measured at the nozzle is not allowed to exceed 265 °C. Residence time is regulated at 5 min maximum when the machine stops, because the flame-retardant system degrades at stagnant hot-runner tips and generates black specks. The screw-back position is set so the shot size is between 50 % and 75 % of machine capacity to maintain a first-in-first-out melt flow; parts are marked to ISO 11469 as >PC+ABS-FR< unless OEM marking rules replace the code. Terminal products are miniature circuit-breaker covers, residual current device bases, busbar supports, terminal blocks, and energy meter enclosures; all require end-product testing to the relevant IEC product standard because resin-level UL 94 is not a direct substitute for glow-wire end-product compliance.

In vitro diagnostic analyser side panels and patient monitor rear enclosures are cleaned repeatedly with quaternary ammonium disinfectants and 70 % isopropanol; the polymer must resist environmental stress cracking while meeting electrical enclosure flammability requirements. Where FR2000 is considered for medical equipment enclosures with transient skin contact during cleaning or use, biocompatibility evaluation to ISO 10993-5:2009 for cytotoxicity and ISO 10993-10:2010 for sensitisation may be required, while the electrical safety standard is IEC 60601-1 with flame spread requirements referenced to UL 94 V-0 at 1.5 mm. FR2000 is used at 100 wt% virgin compound for moulded enclosures; clean regrind from the same lot is restricted to 15 wt% and excluded from parts with high cosmetic or dimensional requirements because recycled PC/ABS shifts gloss and increases visible surface haze after repeated disinfection. The injection-moulding process runs in an ISO 14644-1:2015 class 8 cleanroom with oil-free vacuum drying at 80 °C for 4 h to <0.02 % moisture; melt temperature is 245–260 °C, mould temperature 60–80 °C, and clamp force is selected to keep cavity pressure below 80 MPa. Mould release is not sprayed; moulds are maintained with diamond-polished cores and ejector sleeves to reduce ejector marks. Terminal products include ultrasound cart side covers, patient monitor rear housings, laboratory analyser front bezels, and centrifuge lid panels; FR2000 is not recommended for long-term skin contact, body fluid ingress, or steam sterilisation because PC/ABS hydrolysis and chemical resistance limits are exceeded in those environments.

Hygrothermal Ageing and Impact Retention in Home Appliance Control Panels

Home appliance control panels and structural bases must satisfy IEC 60335-1:2020 fire and mechanical requirements, with flame spread usually demonstrated by UL 94 V-0 at 1.5 mm or 2.0 mm depending on voltage and arcing risk; glow-wire testing to IEC 60695-2-12 is applied even when the end-product standard does not always mandate it because of potential contact with terminals and relays. FR2000 is processed at 100 wt% or with up to 5 wt% of a heat-stabilizer masterbatch in the same carrier; dilution with non-FR PC/ABS is not advised for parts exposed to glow-wire thresholds because it reduces flame-retardant concentration at the surface. The downstream injection moulding process for washing machine top panels and air conditioner front frames uses a 22:1 L/D screw with melt temperature 245–260 °C, mould temperature 70–85 °C, and sequential valve gating to reduce visible flow lines on large 600 mm × 400 mm surfaces. Production-scale experience with FR PC/ABS in humid appliance environments shows that impact retention after 500 h at 85 °C/85 % RH is highly dependent on drying and tool temperature; if mould temperature is below 60 °C, the PC phase freezes before packing and creates microvoids that later absorb water and reduce notched Charpy impact measured to ISO 179-1:2023. Terminal parts include washing machine top panels, air conditioner front covers, coffee machine structural bases, and refrigerator electronic control panels; the material is not recommended for dishwasher interiors or steam-generating compartments above 80 °C continuous service because hydrolysis consumes the PC phase and causes surface microcracking.

    More Introduction

Product designation FR2000 identifies a flame-retardant polycarbonate/acrylonitrile-butadiene-styrene blend supplied by Dongguan Zhongen. The material is positioned for injection-moulded electronic enclosures, power-supply housings, internal structural frames, and thin-wall components requiring a UL 94 V-0 classification at 1.5 mm. Published distributor summaries describe the grade as a halogenated-antimony synergistic PC/ABS; however, the complete additive formulation is not consistently disclosed in publicly available technical summaries. FR2000-specific multipoint mechanical data are limited, and the following processing and performance parameters therefore reference comparable V-0 PC/ABS alloys tested under ISO 1133-1:2022, ISO 527-2:2012, ISO 178:2019, ISO 179-1:2023, and IEC 60695-series thermal stress methods unless an FR2000-specific distributor value is explicitly identified.

Thermal Stability and Drying Requirements Before Melt Processing

The amorphous polycarbonate phase in FR2000 is hygroscopic. Pre-drying in a desiccant dryer with a closed-loop hopper to a melt-phase moisture target below 0.02 % by weight is required before extrusion or injection moulding. At relative humidity above 60 %, a drying time of 4 h at 80 °C to 90 °C is typical; a supply-air dew point below -30 °C must be maintained. Hydrolytic cleavage of the carbonate linkage releases carbon dioxide and reduces molecular weight. Production-scale observations for V-0 PC/ABS show that moisture concentrations above 0.05 % produce silver streaking, brittle weld lines, and a drop in notched Charpy impact from approximately 35 kJ/m² to 22 kJ/m² as determined by ISO 179-1:2023. On 35 mm reciprocating-screw injection-moulding machines with an L/D 22:1 general-purpose screw, splay defects frequently originate at the gate when residence time exceeds 6 min at 260 °C.

During melt preparation on a twin-screw extruder with 40:1 L/D and segmented screw elements, the flame-retardant package is dispersed after the polycarbonate and SAN phases are fully plasticated. Vent ports positioned at L/D 24 are used for devolatilization; devolatilization becomes ineffective if the melt seal is flooded, a condition observed when screw speed exceeds 200 min⁻¹ on a 40:1 L/D line. Melt viscosity is more temperature-sensitive than that of unfilled PC/ABS. When barrel-temperature profiles fall below 230 °C in the feed zone, unmelted pellets are carried into the compression zone and produce screw torque spikes reported during production runs.

What Limits the Melt Processing Window During High-Shear Injection Moulding?

Two degradation pathways constrain the melt processing window of FR2000: thermal scission of the polycarbonate phase and shear-induced deactivation of the flame-retardant synergist. Recommended melt temperatures measured at the nozzle are 240 °C to 270 °C; shot-to-shot variation should remain within ±5 °C. Below 240 °C the melt viscosity is insufficient for thin-wall sections below 1.0 mm. Above 270 °C the brominated-antimony or phosphate additive may degrade, producing acidic species that corrode tool steel and reduce the UL 94 classification. In hot-runner tooling, manifold temperatures should not exceed 260 °C for residence times longer than 2 min. Pneumatic shut-off nozzles with positive retraction prevent drool. On 120-tonne hydraulic clamp systems, injection pressures of 90 MPa to 120 MPa are typical; packing pressure should be staged from 60 % to 80 % of peak pressure for 3 s to 5 s.

When FR2000 Replaces a General-Purpose PC/ABS in an Existing Mould

Direct substitution of FR2000 into a tool designed for unfilled PC/ABS requires an increase in gate diameter of 0.2 mm to 0.5 mm and a reduction in injection speed to avoid jetting. The flame-retardant system raises melt surface tension and promotes vent plugging by low-molecular-weight degradation products. Shrinkage anisotropy differs: FR2000-class material typically exhibits mould shrinkage of 0.5 % to 0.7 % in the flow direction and 0.6 % to 0.8 % transverse, compared with 0.4 % to 0.6 % for unreinforced PC/ABS, as measured according to ISO 294-4:2018. Ejection forces increase because the flame-retardant surface layer has a higher dynamic coefficient of friction against polished P20 tool steel. Mould release may require draft angles of 0.5° to 1° on deep ribs, versus 0.25° for unfilled grades.

The primary differences from other products are therefore formulation-class differences. Compared with general-purpose PC/ABS, FR2000-class material has higher density, lower notched impact, and greater sensitivity to residence time. Compared with halogen-free phosphate-ester flame-retardant PC/ABS, halogenated-antimony systems typically retain higher stiffness and better chemical resistance, but may show greater mould deposit formation and higher smoke density in forced ignition. Published data for FR2000-specific forced-combustion smoke evolution is limited.

Compliance verification should be performed against the most current revision of EU RoHS Directive 2011/65/EU with delegated amendments. Halogenated-antimony flame-retardant PC/ABS can contain decabromodiphenyl ethane and antimony trioxide; both may be restricted in certain applications. Unless a supplier declaration explicitly confirms FR2000 conformity, the manufacturer’s certificate must be reviewed. For end-product certification, IEC 62368-1:2018 electrical-safety requirements and the glow-wire end-product test according to IEC 60695-2-11:2014 may apply. A GWFI 960 °C rating is often achievable for this material class, but FR2000-specific published values are limited.

Assessing Flame-Retardant Performance After Accelerated Hygrothermal Ageing

Flame-retardant PC/ABS parts exposed to 85 °C and 85 % relative humidity for 1000 h may show surface exudation of phosphorus- or bromine-containing species. Exudation is measured by Fourier-transform infrared attenuated total reflectance after aging; a peak shift at 1010 cm⁻¹ indicates phosphate migration. This migration can reduce the comparative tracking index from 600 V to 250 V under IEC 60112:2020, a critical limitation for uncoated internal power-supply components. If FR2000 is used in outdoor telecommunication enclosures, UV stabilizer packages are required because polycarbonate phase yellowing accelerates under 340 nm QUV exposure. Notched Charpy impact retention after hygrothermal ageing typically falls to 70 % of the as-moulded value, while the UL 94 V-0 classification is generally retained at 1.5 mm.

In production-scale moulding of V-0 PC/ABS at 260 °C, vent deposits and cavity haze occur after approximately 50 000 cycles. Cleaning cycles with alkaline mould-washing pastes and subsequent application of neutral pH rust preventative are employed. Vents with depth below 0.02 mm plug faster under high volatile generation. Monitoring cavity pressure at the gate and the end-of-fill transducer reveals a rise in packing pressure of 8 % within 20 000 cycles when venting degrades; this is an early process indicator for tool maintenance.
