The production of municipal dual-wall corrugated storm sewer and culvert pipe in diameters from 300 mm to 1500 mm uses Marlex® M362, a hexene-based LLDPE with nominal density 0.936 g/cm³ per ASTM D1505 and nominal melt index 0.90 g/10 min per ASTM D1238 at 190°C/2.16 kg. The compound is set at 95.5 wt% M362, 4.0 wt% of a 50% carbon black LLDPE masterbatch, and 0.5 wt% of a fluoropolymer processing aid masterbatch, yielding 2.0 wt% final carbon black to satisfy the color/UV code C of ASTM D3350 and the relevant clauses of AASHTO M294 and ASTM F2306. On the production floor, the pipes are extruded through a 75 mm grooved-feed single-screw extruder with a 30:1 L/D barrier screw and a 40/60/80 mesh screen pack. Barrel zone settings are 180°C in the feed zone, 210°C in the compression/metering zone, and 220°C at the clamp, with adapter and die zones held at 225°C. The die-entry melt temperature is controlled within 215°C to 225°C: below 205°C, corrugation block fill becomes incomplete because the parison lacks ductility at the mold block, while above 235°C, the hexene LLDPE begins to form oxidative gels and melt fracture at the die lip. The downstream corrugator is run with mold block temperature 12–18°C and vacuum maintained at −0.07 to −0.09 MPa; internal air pressure of 0.02 MPa forces the parison against the corrugated profile. Haul-off speed for 300 mm dual-wall pipe operates at 0.6–1.0 m/min. Gasketed joints are assembled with elastomeric rings tested to ASTM F477, and carbon black dispersion is verified on microtomed sections per ASTM D5596. The terminal finished product is dual-wall corrugated storm sewer or culvert pipe in 300 mm through 1500 mm diameters with a smooth inner wall, sold in 6 m lengths for gravity-flow stormwater conveyance, subsurface detention headers, and roadway cross-drains.
In subsurface agricultural drainage, buried perforated corrugated tubing must satisfy ASTM F405-22 and ASTM F667 for corrugated polyethylene pipe; installation geometry in the United States is governed by USDA NRCS Conservation Practice Standard Code 606. Because buried tubing is not exposed to ultraviolet radiation, the formulation does not include carbon black packaging: production runs are set at 85.0 wt% virgin M362 and 15.0 wt% clean in-house post-industrial regrind generated from the same corrugated pipe diameter. The regrind ceiling is constrained by perforation edge burrs and ground-wall fines that lower elongation at break under ASTM D638 Type IV testing; regrind fractions above 15.0 wt% have been observed to increase notch sensitivity at the perforation valley and elevate melt pressure fluctuation on the extruder by approximately 0.8 MPa. The tubing is produced on a 60 mm single-screw extruder with a 24:1 L/D metering screw, melt temperature 210–220°C, and a high-speed corrugator with mold blocks at 10–15°C. Perforation is performed after cooling with a rotary punch module that places two or four rows of openings in the corrugation valley; hole diameters range from 3.0 mm to 8.0 mm, with spacing adjusted to the hydraulic design. Finished goods are coiled in 30 m or 100 m coils after perforation. The terminal product is 100 mm or 150 mm single-wall corrugated agricultural drain tubing for water-table control in row-crop fields, supplied with or without geotextile wrap depending on soil gradation.
Perforated corrugated pipe used in onsite wastewater dispersal is extruded from M362 at 98.5 wt% with 1.5 wt% of a titanium dioxide white masterbatch; carbon black is absent from the formulation because the product is buried and the white sidewall color permits inspection of row orientation during installation. Compliance is established under NSF/ANSI 14 and ASTM F481-21; the production sequence uses a 50 mm grooved-feed single-screw extruder with 28:1 L/D at a melt temperature of 210°C to 220°C, followed by post-cooling perforation of 12.7 mm holes in two rows at 120° radial spacing. Finished products are 100 mm and 125 mm corrugated leach field dispersal pipes supplied in 3 m straight lengths or 25 m coils, with pre-installed geotextile sock options for fine sand soils.
When the service environment shifts to Subtitle D landfill leachate, M362 is compounded at 95.5 wt% with 4.0 wt% carbon black masterbatch of 50% carbon black concentration and 0.5 wt% of a stabilizer-laden processing masterbatch, giving a final carbon black level of 2.0 wt% and establishing compliance with the color/UV code of ASTM D3350. Product performance requirements are derived from 40 CFR Part 258 for leachate management and from ASTM F2306 for 300–1500 mm corrugated polyethylene gravity-flow drainage pipe; pipe in aggressive leachate service must additionally demonstrate slow crack growth resistance under ASTM D5397 notched constant tensile load testing conducted at 30% of yield stress in a leachate-relevant surfactant solution. The manufacturing process is dual-wall corrugation on a 75 mm extruder with a 30:1 L/D barrier screw operating at 215°C to 225°C melt temperature, followed by post-extrusion slot cutting for leachate inlet openings. Slot geometry is controlled with a minimum corner radius of 0.5 mm; sharp slot ends create stress concentrations that shorten slow crack growth initiation time. The corrugator is operated with mold block temperature 8–12°C and vacuum at −0.08 MPa, and internal cooling air is supplied at 0.015 MPa. Finished products are 200 mm and 300 mm dual-wall slotted corrugated leachate collection and gas venting pipes, supplied in 6 m lengths with bell-and-spigot joints. Published long-term data for the specific combination of M362 with aggressive landfill leachate chemistry is limited; therefore, a 30-year design life is justified by the resin’s ESCR of greater than 1000 h under ASTM D1693 condition B in 100% Igepal CO-630 rather than by an Arrhenius lifetime curve.
Highway underdrain and edge drain production on a 90 mm grooved-feed single-screw extruder with 33:1 L/D narrows the operating envelope because screw speed and melt throughput are raised to 450 kg/h. At this throughput, the formulation is set at 94.5 wt% M362, 4.0 wt% carbon black masterbatch (50% carbon black), and 1.5 wt% polyethylene-based processing aid masterbatch, yielding 2.0 wt% final carbon black for ASTM D3350 UV-stabilization code C. The product is perforated corrugated polyethylene underdrain pipe conforming to AASHTO M252 for 75 mm through 250 mm diameters and ASTM F667 for corrugated PE pipe; where geotextile wrapping is applied, the geotextile is specified to AASHTO M288. The process conflict occurs in melt temperature control: with barrel set points of 190°C, 205°C, 220°C, and 225°C, the die-entry melt temperature is maintained at 220–225°C; below 215°C, melt pressure at the screen pack rises above 28 MPa and corrugator block fill becomes intermittent, while above 230°C the parison loses melt strength and wall thinning in the corrugation valley exceeds the allowed 10% minimum wall deviation. Vacuum is maintained at −0.075 MPa, mold block cooling water at 8–15°C, and haul-off speed at 2.5–3.0 m/min for 150 mm perforated pipe. Published high-output data for M362 on 90 mm grooved-feed extruders above 450 kg/h is limited; the values given represent production records from comparable LLDPE corrugation lines and should be confirmed by line-specific pressure transducer data. The terminal finished product is 150 mm corrugated highway underdrain or edge drain pipe sold in 6 m lengths with two rows of drainage slots and optional geotextile sock.
