In industrial chemical packaging, Marlex® C101 Polyethylene; Enhanced is introduced as the sole virgin feed on accumulator-head extrusion blow molding lines producing closed-head UN 1H1 drums, open-head UN 1H2 pails, and rigid inner bottles for composite intermediate bulk containers. The formula addition ratio at the feed hopper is 100 wt% virgin resin, with post-industrial regrind from deflashed tops and tails metered at 15–25 wt% only when the regrind stream is confirmed free of polypropylene cap fragments and paper label residues. Outdoor-rated product variants incorporate a UV masterbatch at 1.0–2.5 wt%, yielding a carbon black loading in the finished wall of 2.0–2.5 wt%; antistatic masterbatch is held to 0.5–1.0 wt% where UN test protocols require surface resistance below 10⁹ Ω per IEC 61340-2-3:2016. Barrier property targets for dangerous goods are not achieved by blend modification alone; they require either in-line fluorination of the parison interior or a coextruded barrier layer, because HDPE alone permits solvent vapour transmission that may fail the tightness retention test under ADR 6.1.5.2. Surface moisture from outdoor silo storage must be removed by hopper air at 70–80°C when ambient RH exceeds 70%; otherwise surface splay on the parison creates pinhole defects in the pinch weld.
Melting and parison formation are conducted on accumulator-head machines with 24:1–30:1 L/D barrier screws and axial or radial parison programmers. Melt temperature at the die head is held at 190–225°C; the upper limit of 225°C is imposed to avoid oxidative gel formation and odour in high-regrind campaigns, while the lower limit of 190°C prevents excessive melt pressure and die-head torque. Mold temperature is maintained at 10–30°C depending on wall thickness and cycle time; blow air pressure is set at 0.6–0.8 MPa for 200 L drums. The dominant processing failure on production lines is sag-induced thinning in the top chime and pinch-off weld; this requires parison programming with 30–50 point wall thickness control and minimum pinch weld thickness established by burst testing per ISO 16101:2004 for plastics drums. In sheet extrusion for returnable material-handling trays and thermoformed dunnage, Marlex® C101 Polyethylene; Enhanced is fed at 100 wt% with clean edge-trim regrind at 10–20 wt% and a slip/antiblock masterbatch at 0.5–1.0 wt% where polished roll-stack release becomes inconsistent. For outdoor dunnage and pallet top decks exposed to solar load, UV stabilizer masterbatch is added at 1.0–2.0 wt% to reach a final carbon black content of 1.5–2.0 wt% in the sheet. The sheet line typically comprises a single-screw extruder with 30:1 L/D screw, hydraulic screen changer with 80–120 µm melt filtration, and a coat-hanger die with adjustable lips. Melt temperature at the die lips is held at 200–230°C; the three-roll stack is run at 60–90°C for polished or textured surfaces, and the nip pressure is adjusted to remove air without inducing orientation gradients that cause severe warpage during later thermoforming. At sheet thickness below 1.0 mm, gauge variation greater than ±0.05 mm produces inconsistent plug-assisted thermoforming and increased scrap rates; automatic die-bolt systems with downstream beta-gauge feedback are therefore specified on lines producing pallet top decks.
Thermoforming of the extruded sheet is performed on single-station or rotary machines at sheet surface temperatures of 150–175°C, with mold temperatures of 20–60°C and vacuum levels of −0.08 to −0.06 MPa gauge. Compliance for pallet-type products is assessed under ISO 8611-1:2011 for flat pallet test methods and under the supplier’s REACH Article 33 declaration for substances of very high concern. Terminal parts include separator sheets, pallet top decks, thermoformed dunnage trays, battery trays, and returnable logistics packaging for automotive plants.
Automotive fluid reservoirs made from Marlex® C101 Polyethylene; Enhanced are processed on accumulator-head or suction blow molding machines with parison programmers configured for non-axisymmetric tooling. The feed formula is 100 wt% virgin resin, carbon black masterbatch at 2.0–2.5 wt% for opacity and UV stability, antioxidant masterbatch at 0.08–0.12 wt%, and uncontaminated molded scrap at 10–20 wt% only after leak-test screening. Melt temperature is held at 190–225°C, mold temperature at 15–40°C, and blow air pressure at 0.5–0.7 MPa. The bottom pinch-off weld is the highest field failure origin; therefore the tooling is designed to produce a pinch weld thickness no less than 75% of the nominal wall, and burst testing is carried out by pressurising the molded part until fracture or a specified minimum pressure is reached. Thermal expansion and chemical resistance are evaluated by immersion at 70–90°C in OEM-specific coolant and urea solutions for 500–1,000 h; published data for this specific resin–OEM combination is limited, so each qualification program must be verified against the purchaser’s engineering specification. The terminal product interfaces with ISO 22241-1:2019 diesel exhaust fluid; material compatibility is not inferred from that standard but from OEM-specific immersion testing. Terminal products include 10–30 L diesel exhaust fluid tanks, windshield washer reservoirs, coolant overflow bottles, and hydraulic fluid reservoirs.
Agricultural sprayer tank and crop-protection container production places the same high-molecular-weight HDPE feed through accumulator-head blow molding, but the qualification emphasis shifts to pesticide compatibility, UV durability, and permeation resistance after multiple fill-and-drain cycles. In this application, Marlex® C101 Polyethylene; Enhanced is compounded at 100 wt% virgin resin with clean in-house regrind at 10–25 wt%, UV stabilizer masterbatch at 1.5–3.0 wt%, and color concentrate at 1.0–3.0 wt% for opaque or translucent tank bodies. The accumulator-head process is operated at melt temperatures of 190–225°C and mold temperatures of 10–30°C; for high-permeation solvent products, in-line fluorination of the internal parison surface is applied to a treatment depth of 0.1–0.5 µm. The fluorinated layer reduces solvent uptake and swell, but it must be limited to 10 wt% of the regrind stream to avoid generating localised unmelted domains. Compliance is established through UN Chapter 6.1 design type testing for hazardous liquids where applicable, ISO 16119-1:2013 for sprayer environmental requirements, and REACH Article 33 communication obligations. Terminal products include 15–400 L crop-sprayer tanks, induction hoppers, and closed chemical transfer containers for agrochemical distribution.
High-output shuttle and rotary wheel blow molding lines for 0.5–5 L household chemical and janitorial containers require Marlex® C101 Polyethylene; Enhanced to be processed within a narrow high-load melt index window because parison weight drift directly changes drop-test performance under retailer distribution. The feed is configured at 100 wt% virgin resin, color masterbatch at 1–3 wt%, and clean in-house regrind at 10–30 wt%; additive packages that lower environmental stress-crack resistance below the lot acceptance threshold are rejected. Melt temperature is set at 190–220°C, mold cooling water is kept at 5–15°C, and blow air pressure is 0.5–0.7 MPa. Drop testing per ASTM D2463-15 Method A is used to verify shoulder pinch strength. Compliance for non-food household chemical bottles is typically limited to general packaging safety and dangerous goods rules when the fill product is classified; where food-contact declarations are required for export, the supplier’s regulatory statement under EU 10/2011 and FDA 21 CFR 177.1520(c) must be requested because published data for this specific grade in food-contact janitorial configurations is limited. Terminal products include trigger-spray cleaner bottles, laundry detergent bottles, and multi-purpose janitorial dosing containers.
