Application of Changzhou Helilai ABS FRABS-HA-202

AC Mains Distribution Units and Rewirable Plug Housings

Injection moulders running Changzhou Helilai FRABS-HA-202 into socket strips and rewirable plug bodies operate within IEC 60884-1:2022 for plugs and fixed/portable socket-outlets, with the combustible enclosure classification generally accepted when the material meets V-0 at a wall thickness of 2.0 mm under IEC 60695-11-10:2014+AMD1:2017 or UL 94 vertical burning at the same thickness. For parts in pollution degree 2, comparative tracking index is determined according to IEC 60112:2009, and a CTI value of 175 V or higher is commonly selected by moulders to maintain creepage distances without adding ceramic fillers. The formulation addition ratio is typically 100 wt% virgin compound for live-contact supports and socket faces; in-house closed-loop regrind from thick runners is limited to 15 wt% for rear covers with wall sections of 1.8 mm or greater, because finer-walled bosses used for thread-forming screws can develop cracking when reground resin exceeds that share. Processing on hydraulic injection machines with clamp force from 80 t to 160 t uses a three-zone screw of L/D 20:1, barrel temperature profile 210–230 °C, mould surface temperature 45–60 °C, and pre-drying at 80 °C for 3–4 h to a residual moisture content below 0.05 % w/w. Terminal product types include multi-outlet power strip housings, wall socket faceplates, cord-set plug bodies and tabletop power modules. Gate geometry is a process conflict: hot-runner tips should maintain an orifice of 0.8–1.2 times the local wall thickness because shear-induced plate-out of flame-retardant additives can become visible after 4–6 h when 0.4 mm pin gates and melt temperatures above 235 °C are combined; the operational boundary is therefore to avoid melt residence beyond 6 min and to limit injection velocity at the gate to 90 mm/s for thin faceplate ribs. Dilution with unpurged non-FR ABS is not recommended above 5 wt% because afterflame time under IEC 60695-11-10 can shift from below 5 s to above 30 s at 1.5 mm.

Wall-mounted AC charging boxes and Type 2 connector couplers assembled for residential and commercial parking deployments expose FRABS-HA-202 to a different set of electrical and mechanical constraints than household socket accessories. The governing documentation is IEC 61851-1:2017 for electric vehicle conductive charging systems, IEC 62196-2:2022 for AC coupling geometry and mechanical insertion limits, and UL 94 V-0 at 2.0 mm for the enclosure and connector body; indoor-only wallboxes may additionally be assessed under IEC 62368-1:2023 if no hazardous voltage above 60 V DC is present. The compounding/additive ratio in this application is not a secondary regrind decision but a design input: 100 % virgin compound is specified for contact carriers, latch pockets and cable-clamp areas; regrind is permitted up to 10 wt% only in non-load-bearing internal shrouds after re-drying at 80 °C for 4 h with a hopper air dew point of -30 °C or lower. Colour masterbatch addition is held at or below 2 wt% because incompatible carrier systems can reduce the UL 94 V-0 margin at 2.0 mm. Injection moulding of wallbox enclosures is typically executed on 200 t to 350 t machines with sequential valve gating to eliminate weld lines at mounting bosses; melt temperature is maintained at 220–235 °C, hold pressure from 55 MPa to 70 MPa, and mould temperature at 45–60 °C. Terminal product types include 7 kW and 11 kW AC wallbox housings, Type 2 plug shells, socket flap covers and charging cable connector bodies. A specific operational boundary appears during thermal cycling: because FRABS-HA-202 is an unreinforced styrenic compound, fastener bosses on wallbox bases must be designed with a minimum boss wall-to-diameter ratio of 0.6 and a hole diameter that allows 0.2 mm of radial clearance for thermal expansion from -25 °C to 60 °C; published data for the exact grade under the full 10,000 insertion-cycle sequence of IEC 62196-2 is limited, so batch qualification of latch retention force is required before series production.

What Limits Gate Blush in Thin-Wall Optical Network Terminal Housings?

Thin-wall moulders producing optical network terminal shells, FTTH termination boxes and rack-mounted patch-panel frames require FRABS-HA-202 to satisfy IEC 62368-1:2023 for audio/video, information and communication technology equipment, particularly the fire enclosure requirements of clause 6.4 and the resistibility to external heat provisions that reference IEC 60695-11-10 combustion classes at 1.6 mm. North American variants rely on UL 94 V-0 at 1.6 mm; compliance documentation usually includes a 94V-0 listing at the thinnest non-rib section because the 0.8–1.2 mm snap-latch ribs cannot be independently rated. The formulation addition ratio is influenced by wall-stock geometry: parts with 2.0 mm corners and 1.2 mm snap features operate with a maximum 12 wt% in-house regrind from cold runner re-granulate. Above this level, melt-pressure variation at switch-over increases from ± 0.5 MPa to ± 1.5 MPa in hydraulic units, and black specks appear at vent zones after repeated heat history. Production is carried out on 120 t to 180 t injection machines with high-speed servos, volumetric switch-over at 96–98 % of stroke, barrel temperatures 215–235 °C, and mould temperatures 40–55 °C. Pre-drying at 80 °C for 4 h to ≤ 0.03 % w/w moisture is followed by a maximum screw residence time of 5 min. The downstream stock shapes are ONT lower shells, FTTH fibre distribution enclosure lids, patch-panel frames, and network cabinet blanking panels. The gate blush question is answered by shear and temperature at the gate: with tunnel gates smaller than 0.7 mm, the flame-retardant package in FRABS-HA-202 can phase-separate at the flow front, producing local silver streaking. Deep-dive mould data indicate that reducing injection velocity from 120 mm/s to 70 mm/s at the gate, raising mould temperature to 50–55 °C, and using open gate lands of 1.0–1.5 mm reduces the defect without sacrificing cycle time.

Household appliance internal control housings and air-conditioner flap motor brackets are moulded from FRABS-HA-202 when the part is not in direct contact with food-contact surfaces. Flame and glow-wire requirements are derived from IEC 60335-1:2020 for household and similar electrical appliances; for unattended appliances with current above 0.5 A, the glow-wire acceptance temperature under clause 30.2.3.1 is 750 °C, while North American versions are evaluated for UL 94 V-0 at 1.5 mm. The material is introduced as 100 % virgin compound around terminal blocks and heat-staked inserts; regrind is limited to 10 wt% for decorative covers not subject to dielectric withstand testing after conditioning at 93 % relative humidity for 48 h. Production injection moulds are run at melt temperatures 190–220 °C and mould surface temperatures 40–55 °C, with pre-drying at 80 °C for 3 h to control moisture below 0.05 % w/w. End-use part types include washing machine top control housings, dishwasher door control recesses, room heater control boxes and dehumidifier front control frames.

When Glow-Wire Ignition Is the Primary Acceptance Gate

For fixed building installation boxes and concealed wall boxes, national wiring codes in the EU and Asia adopt IEC 60670-1:2020 for boxes and enclosures, with additional glow-wire testing according to IEC 60695-2-11:2021 at 850 °C for parts retaining live parts; the role of UL 94 V-0 at 2.0 mm is often complementary rather than substitute. FRABS-HA-202 is moulded at 100 % virgin compound for the base box and terminal barrier; regrind use of up to 15 wt% is possible only for plaster rings and blanking covers after the reground fraction is blended with virgin resin and dried at 80 °C for 4 h to ≤ 0.03 % w/w moisture. Injection moulding is executed on 150 t to 250 t presses with wall thickness 2.0–2.5 mm, screw rotation 40–60 rpm to reduce shear work, melt temperature 200–220 °C, and mould temperature 35–50 °C. Because building inspectors evaluate glow-wire ignition time, packing pressure must be set to avoid overpressurization at the gate zone; overpacking creates skin orientation that can lower glow-wire resistance at the gate area. Field moulding experience indicates that mould surface temperature variation below 35 °C raises gloss differential between the gate and end-of-fill, and when the same part is inspected under 850 °C glow-wire conditions, the gate region can retain residual stress leading to earlier ignition; the lower mould temperature boundary is therefore set at 40 °C for inspection-critical face surfaces. Conforming part categories include recessed wall boxes, ceiling rose bases, weatherproof switch pattress boxes and floor service box lids.

Managing Regrind Variability in Short-Run UPS Enclosure Moulding

Uninterruptible power supply enclosures and detachable battery modules moulded from FRABS-HA-202 fall under IEC 62040-1:2022 for uninterruptible power systems, UL 1778:2014 for North American UPS equipment, and UL 94 V-0 at 2.0 mm for the housing; European electronic equipment also requires compliance with Directive 2011/65/EU and its delegated update 2015/863. Formulation addition ratio in this short-run sector is dominated by colour and regrind control: black loads produced on the same machine require a styrenic-compatible masterbatch carrier; addition is capped at 2 wt% because a 3 wt% black masterbatch addition can reduce afterflame time margin in the 94 V-0 vertical burn test. Virgin compound is used for the battery tray and front panel; clean hot-runner purgings are re-granulated and blended at up to 12 wt% with virgin, but only after an in-house melt flow rate check under ISO 1133-1:2022 at 220 °C/10 kg shows no shift greater than 15 % from the as-received lot average. Production injection moulding on 180 t to 250 t machines uses a cold sprue or hot-runner system with positive shut-off nozzles, melt temperature 215–230 °C, mould temperature 45–60 °C, and drying at 80 °C for 4 h to ≤ 0.04 % w/w moisture. Finished part classes include desk UPS tower housings, external battery pack shells, 19-inch rack-mount UPS front bezels and maintenance bypass switch covers.

    Certification & Compliance
    More Introduction

Changzhou Helilai FRABS-HA-202 is a halogenated flame-retardant acrylonitrile-butadiene-styrene compound supplied as cylindrical granules. The grade is intended for injection-moulded enclosures and internal structural parts in appliance housings, power distribution accessories, adapters, and thin-wall electronic equipment where a UL 94 V-0 vertical burn classification at 1.5 mm is mandatory. The producer positions the material as a low-viscosity brominated FR-ABS with a density near 1.18 g/cm³ and a melt flow rate suitable for multi-cavity tools with wall sections down to 1.0 mm. Final-article compliance with RoHS Directive 2011/65/EU and REACH Regulation (EC) No 1907/2006 requires lot-specific verification because the compound contains a halogenated flame-retardant system; routine screening for restricted polybrominated diphenyl ethers is performed by IEC 62321-6:2015. Table 1 reproduces representative producer-published values and should not be read as independent certification for safety-critical parts.

The values in Table 1 are producer-typical lot averages. Drying before moulding is mandatory because residual moisture above 0.05% produces splay, surface silver streaks, and a measurable loss of melt strength in thin ribs. Electrical enclosure applications often reference IEC 62368-1:2018 for audio/video and information technology equipment; a UL 94 V-0 material classification at 1.5 mm can contribute to a fire enclosure design, but the end-product standard may require additional glow-wire or needle-flame testing. FRABS-HA-202 is therefore a material candidate for such enclosures, not a substitute for final-part certification.

What Test Methods Anchor the UL 94 V-0 Claim at 1.5 mm?

Vertical burn testing for FRABS-HA-202 is conducted on bar specimens measuring 125 mm × 13 mm × 1.5 mm and 125 mm × 13 mm × 3.0 mm after conditioning at 23 °C ± 2 °C and 50% ± 5% relative humidity for 48 h. The evaluation follows the vertical burning procedure of IEC 60695-11-10:2014, clause 8.2. A V-0 classification requires that each specimen exhibit an afterflame time not exceeding 10 s, that the total afterflame time for the five specimens not exceed 50 s, and that no flaming particles ignite the cotton indicator. Similar criteria are applied under the UL 94 yellow-card program, where minimum thickness and colour limitations are recorded. Because flame retardancy is a moulded-part property rather than a pellet property, the producer’s V-0 listing at 1.5 mm does not automatically transfer to parts with thinner walls, weld lines, or regrind addition above the recommended limit. For final-article certification, the specific wall thickness and colour must be retested on production tooling.

The halogenated flame-retardant mechanism changes fire response relative to general-purpose ABS. In the condensed phase, char formation reduces drip, while in the gas phase the brominated species quench combustion radicals. The antimony trioxide synergist raises flame retardancy but also increases density from around 1.05 g/cm³ for unfilled ABS to 1.18 g/cm³. This shift is one of the primary differences between FRABS-HA-202 and high-flow general-purpose ABS grades; the flame-retardant package also reduces notched impact strength and lowers heat deflection temperature by several degrees Celsius. These property trade-offs are standard for brominated FR-ABS compounds, but the exact balance depends on rubber phase, grafting degree, and synergist particle size. End-product standards such as IEC 60695-2-11:2014 may also require glow-wire ignition testing at 750 °C or 850 °C, depending on the application and unattended-use classification.

Thermal Decomposition, Residence Time, and Venting During High-Shear Compounding

During compounding of the HA-202 grade, the brominated flame-retardant package is dispersed on a co-rotating, intermeshing twin-screw extruder operating with a length-to-diameter ratio of 44:1. Barrel temperatures are maintained between 180 °C and 210 °C across the solids-conveying, melting, and metering zones. Maintaining melt temperature below 220 °C during compounding is critical because the brominated species and synergist begin to decompose near 240 °C, releasing acidic gases that attack tool steel and create black specks. A vacuum vent at −0.08 MPa removes moisture and low-molecular-weight volatiles before the strand die. Screw speed is typically limited to 350–450 rpm on a 65 mm machine to avoid excessive shear heating. Melt residence time at processing temperature is held below 5 min; longer residence degrades impact strength and shifts UL 94 afterflame time upward. The strand is cooled in deionized water and pelletized using a strand or die-face pelletizer.

Screw configuration for this grade typically places two-lobe kneading blocks after the melting zone and a reverse element before the vent to create a melt seal. This design prevents vacuum loss while limiting peak shear. In injection moulding, a barrel profile of 180 °C rear, 195 °C middle, 210 °C front, and 220 °C nozzle is a conservative starting point. Nozzle temperature should not exceed 230 °C unless a short residence time has been verified by purging studies. Degradation in the barrel is often first visible as brown streaks or an acrid odour; both signals require immediate purging with a low-viscosity ABS or HDPE purge compound. Moulders producing white or light-coloured parts should use a dedicated screw and non-return valve for FR ABS to avoid black spots from residual degraded polymer.

Injection Moulding Guidelines for Thin-Wall Enclosures

FRABS-HA-202 is dried in a desiccant dryer with a dew point no higher than −30 °C. The producer’s handling instruction recommends 80 °C to 85 °C for 2 h to 4 h, targeting residual moisture below 0.05% by Karl Fischer titration according to ISO 15512:2019. Hot-air hopper dryers are generally insufficient in humid production halls. Mould temperatures between 40 °C and 80 °C are acceptable; the lower bound should be observed for thin walls because cold-mould conditions increase weld-line weakness and reduce gloss on polished cavities. Clamp force requirements follow standard ABS practice for projected area, but the low viscosity of HA-202 allows lower injection pressure than many high-impact flame-retardant grades. Shot volume should be 30% to 80% of barrel capacity. Back pressure is set from 0.3 MPa to 0.7 MPa, and holding pressure is maintained at 40% to 60% of peak injection pressure for gate seal.

Flow length-to-thickness ratio should be kept below 120:1 for 1.5 mm walls. Beyond this, the flow front may hesitate at ribs and bosses, creating V-notches and a local reduction in flame retardance. In a multi-cavity power adapter housing tool with a direct edge gate, practical filling time is generally 0.8 s to 1.2 s; injection speed is profiled to decelerate after approximately 80% cavity volume to avoid flash. Tooling should include generous parting-line vents of 0.02 mm to 0.03 mm depth and polished runners. Pinpoint gates are less desirable for thin-wall FR ABS because the gate can freeze before packing is complete, leaving sink marks near bosses. A direct edge gate, fan gate, or valve-gated hot drop is preferred. When hot runners are used, manifold and nozzle temperatures must be controlled within ±2 °C to avoid local decomposition of the flame-retardant package in dead zones. Corrosion-resistant tool steel, hardened ejector pins, and chromium-plated surfaces are specified for long runs because acidic degradation products can attack unprotected mould surfaces when purging is delayed.

Unlike general-purpose ABS grades that retain a UL 94 HB classification and serve non-electrical housings, FRABS-HA-202 is formulated for applications where the enclosure must self-extinguish after removal of an ignition source. The principal difference in processing is the narrower thermal window and the need for corrosion-resistant tooling. The principal difference in mechanical performance is a reduction in room-temperature notched impact strength relative to high-impact ABS; therefore the product should not be selected for enclosures that must survive repeated drops at sub-zero temperatures unless drop testing is performed on the final geometry. Compared with halogen-free flame-retardant ABS or PC/ABS blends, HA-202 generally offers lower melt viscosity and better surface replication on high-gloss moulds, but the halogen content can reduce comparative tracking index and can generate denser smoke under certain fire conditions. Published data for smoke density and CTI for this specific grade is limited; end users should require lot-specific IEC 60112:2020 CTI values and ISO 5659-2:2018 smoke density data if the enclosure is destined for e-mobility, photovoltaic, or marine electrical systems.

Table 2 is a class-level selection guide. The high-impact ABS and halogen-free FR ABS/PC values are representative of commercially available compounds and should not be taken as producer specifications for FRABS-HA-202. CTI for FRABS-HA-202 must be requested from the manufacturer and tested under IEC 60112:2020 when required for electrical spacing decisions.

When Regrind Ratios Exceed 20% in Multi-Cavity Hot-Runner Tools

When regrind levels exceed 15 wt%, the proportion of previously degraded flame-retardant phase rises and the UL 94 V-0 margin at 1.5 mm cannot be assumed. The producer’s recommended maximum is 20 wt% first-generation regrind in virgin FRABS-HA-202, with the same drying protocol as virgin granulate. Dust, fines, and foreign polymers must be excluded; contamination with polyolefins or polyamides can cause delamination and may change the UL 94 classification from V-0 to V-2 because of altered drip behaviour. In multi-cavity hot-runner tools, regrind addition often becomes visible as streaking or colour shift at the gate, especially in light colours. This occurs because the low-molecular-weight fraction of the flame-retardant system migrates under shear and accumulates at the flow front. The practical response is to reduce shear by enlarging gate diameters, lowering injection velocity, and maintaining hot-runner temperatures at the lower end of the control band. If the final article must retain a UL 94 V-0 yellow-card listing at 1.5 mm, the moulder should not increase regrind content beyond the producer’s written limit without recertifying the part.

Avoid blending FRABS-HA-202 with amine-based purging compounds or processing aids. The halogenated flame-retardant system can be antagonized by basic nitrogen species, reducing gas-phase flame-quenching efficiency. For purging, use a non-flame-retardant ABS or an acid-neutralizer-free HDPE purge compound. After shutdown, the screw should be purged immediately and the barrel heater setpoints reduced to 160 °C to prevent degradation of residual material during standby. These operational boundaries are derived from production-scale experience with halogenated FR ABS lines, not from laboratory moulding alone.
