Application of Celanese GUR UHMWPE 4012 ECO-B

Continuous wet-process separator extrusion trials with 4012 ECO-B typically commence by prewetting the powder with a paraffinic solvent in a high-intensity mixer. The polymer-to-oil ratio is not fixed by the supplier; it is balanced against the torque capacity of the co-rotating twin-screw extruder. On machines with 32:1 to 48:1 L/D and segmented screw elements, polymer content in the initial slurry is commonly maintained between 20 wt% and 35 wt% relative to total gel mass, with the balance being mineral oil and a small phenolic antioxidant dose. Lower polymer content eases melt-phase pumping and reduces brown speck generation after oil extraction, but excessive dilution depresses final puncture resistance and can form low-density gel bands near the chill-roll contact face. Conversely, exceeding the upper polymer-content threshold raises head pressure and can push the screw thrust bearing into alarm conditions on pilot lines smaller than 25 mm screw diameter. The extruder barrel profile is ramped from 180 °C near the feed throat to 240 °C at the metering section, while the gear pump and flat die are held near 200 °C to avoid melt fracture at the die lip. Because UHMWPE does not exhibit a measurable melt flow rate under ISO 1133-1:2022, process control relies on head pressure, motor load, and post-stretch film porosity instead of MFI.

The cast gel sheet is transported into an extraction bath where the paraffinic oil is removed to generate the interconnected microporous structure. After solvent extraction, the microporous PE membrane is dried under controlled air between 40 °C and 70 °C and then passed through a heat-set oven. The final thickness, typically 12 µm to 25 µm, is verified by continuous mechanical scanning per ISO 4593:1993; transverse profiling tolerances below ±0.5 µm are required for prismatic cell winding. Tensile strength measured per ASTM D882-18 and puncture propagation resistance per ASTM F1306-19 are used as release criteria. Apparent porosity in the 35% to 55% range is calculated from density per ISO 1183-1:2019 using a fully dense UHMWPE reference density of 0.930 g/cm³. Gurley-type air permeability is tracked as a control metric under the cell maker's densometer specification because no universal ISO method governs battery separator film. Residual oil left by incomplete drying creates a closure-temperature cliff: pores begin to collapse non-uniformly during the first formation cycle, producing lithium dendrite-prone regions if residual plasticiser exceeds 0.5 wt%. The bio-balanced feedstock attribution of 4012 ECO-B does not change the polymer crystallisation temperature in the gel, but converters using renewable-feedstock claims must maintain separate silo and recycle streams under an ISCC PLUS mass-balance bookkeeping method to avoid commingling.

On production-scale lines, the most frequent shutdown issue is freeze-off of the high-paraffin-content heel inside the die and first extraction tank when barrel temperatures are lowered before the oil-displacement cycle is complete. The two-step purge uses a lower-viscosity mineral oil flush followed by polymer-free solvent circulation; plant records from continuous separator lines associate incomplete purge with orange-brown oxidation specks after restart. Another bottleneck occurs at the extraction step when line speed exceeds the solvent regeneration capacity. Because GUR 4012 ECO-B has a molecular weight in the ultra-high range, residual high-molecular-weight fractions can precipitate in the extraction solvent and blind the condenser mesh before the target residual oil limit is reached. Published data for this specific eco-balanced grade on a declared battery-grade production line is limited; each converter must generate its own extraction kinetics curve against membrane basis weight and line speed.

What Changes in Drawability Are Observed When 4012 ECO-B Replaces a Fossil Prime Powder in Gel-Spun Fibre for Ballistic and Industrial Rope Markets?

Gel spinning of 4012 ECO-B follows a dilute-solution route because the high molar mass prevents direct melt orientation. The powder is dissolved in a thermally stable solvent such as decalin or a paraffin oil fraction at a concentration below 10 wt% polymer, typically 3 wt% to 8 wt% for grades with molar mass above 1 × 10⁶ g/mol. Molecular weight characterisation of the incoming powder is performed by dilute-solution viscosity per ASTM D4020-18. The solution is extruded through a spinneret with hole diameters between 0.5 mm and 1.2 mm into a quench bath that freezes the gel filament. The as-spun gel is then subjected to a hot draw sequence in two or three stages. The total draw ratio may reach 30:1 to 80:1 depending on solvent removal uniformity and drawing oven temperature. A single-stage draw of 15:1 is often the practical limit before fibril splitting occurs if the solvent content is above 2 wt%.

The main technical conflict is between residual solvent and crystallisation. If extraction is incomplete, the first hot-draw stage generates a cloudy filament with uneven tensile modulus. Fibre producers therefore monitor residual solvent by thermogravimetric analysis per ASTM E1131-20 and yarn tensile properties per ASTM D2256-18. Tenacity of commercial gel-spun UHMWPE fibre commonly reaches 2.5 GPa to 3.5 GPa depending on grade and process. For 4012 ECO-B, the renewable feedstock attribution is expected not to alter the crystal modulus of polyethylene because the polymer backbone is identical to fossil ethylene, but catalyst residues and additive packages may differ between production campaigns. Published comparative fibre-line data for this specific ECO-B grade remains limited, so fibre producers must conduct a full dissolution and drawability run before qualification.

Finished products include cut-resistant gloves, high-modulus ropes for offshore mooring, ballistic helmet shells, and force-transmission slings. In cut-resistant glove applications, the fibre is often wrapped around a glass or steel core and tested under EN 388:2016+A1:2018. In industrial rope, requirements are based on EN 1891 or EN 12385 as applicable. The bio-attributed content does not automatically provide REACH or PPE certification, which must be established on the finished article.

When Ram Extrusion Die Land Surfaces Exceed 200 °C, Does Sintering Density Drift Between Bio-Attributed and Fossil Powder Lots?

Ram extrusion converts uncompacted 4012 ECO-B powder into solid profiles through a reciprocating plunger that pushes cold powder through a heated die. The moulding zone temperature is held between 190 °C and 220 °C; below this range, the powder fuses only partially and produces transverse weld lines at each stroke. Above 230 °C, local oxidative degradation increases and the brown surface layer must be machined away. The ram pressure is maintained in a narrow band because too little pressure creates poor particle consolidation, while too much pressure accelerates die wear on chrome-plated or nitrided steel surfaces. On hydraulic ram extruders with cylinder capacities from 500 kN to 4 MN, small profiles such as 20 mm × 40 mm guide rails can be produced at single-stroke feed volumes designed to avoid air entrapment. Lot-to-lot variation in bulk density is screened by ASTM D1895-17, because this affects feed compaction and die pressure.

Wear strips and chain guides made from GUR 4012 ECO-B are machined to final dimensions from the extruded stock. The solid-state sintering front leaves residual stress, so processors often anneal the profiles at 120 °C for 4 h to 6 h in circulating air before machining. Parts are then tested for density per ISO 1183-1:2019, tensile properties per ISO 527-2:2012, and abrasion resistance. Low friction against stainless steel is measured by ASTM D1894-14; converters typically record dynamic coefficients below 0.20 depending on surface finish and normal load. The eco-balanced feedstock does not inherently change the sintering response, but lot-to-lot particle size distribution and residual catalyst ash can shift the optimal die temperature by as much as 5 °C. Press operators must not lock the recipe without verifying the powder batch certificate.

Finished products include bottle conveyor guide rails, star wheels, wear shoes, and chain tensioners. In food-contact applications, the fabricated parts must comply with FDA 21 CFR 177.1520 and EU 10/2011; overall migration has to be verified on the finished article, not assumed from resin certification. The most common failure in beverage filling lines is not abrasive wear but crack initiation at machined slots and sharp corners, where orientation stress from the extrusion weld zones concentrates. Fillet radii and slow machining feed rates are therefore specified to limit surface microcracking.

Porous aeration pads, vacuum filter plates, and pneumatic powder-transport membranes can be fabricated by filling a mould with selectively classified 4012 ECO-B powder and applying controlled pressure while heating the mould below full densification temperature. The particle surfaces fuse at contact points, leaving interconnected pores between the original powder grains. Pore size is controlled by sieving the powder, not by adding a chemical blowing agent. Fusing occurs at mould temperatures from 160 °C to 200 °C; too high a temperature collapses the pores and reduces permeability, while too low a temperature produces weak sinter necks that crumble under reverse-pressure cleaning. The forming pressure is held between 1 MPa and 10 MPa, depending on target porosity and part thickness. The resulting pore throat diameter is measured by bubble point per ASTM F316-03 and by mercury porosimetry per ISO 15901-1:2016; typical filter media fall between 5 µm and 100 µm.

The main process conflict in sintered porous sheets is the trade-off between air permeability and crush resistance. If open porosity exceeds 50 vol%, determined by mercury intrusion per ISO 15901-1:2016, the sintered neck area is too small for cyclic backwashing and the plate can crack at the clamping edge. If porosity drops below 20 vol%, the fluidisation pad requires excessive blower pressure and blinding occurs more quickly. In dilute-phase pneumatic conveying systems, the porous element is clamped into a plenum chamber; uneven pore size across the surface causes channeling and powder backflow. Because 4012 ECO-B is an ultra-high molecular weight grade, the high melt viscosity during sintering is favourable for retaining pore geometry. Published data for this specific eco-balanced grade in pharmaceutical or food-contact sintered filter service is limited, and converters must perform extraction testing under EU 10/2011 when the porous part contacts food powder or potable water.

Finished porous components serve as filter support sheets, humidifier membranes, gas diffusers in wastewater aeration basins, and fluidising cones in flour and cement silos. In aggressive chemical service, the chemical resistance of UHMWPE makes the part suitable for strong acid and alkali streams, but solvents with high swelling power such as hot xylene or long-term exposure to strong oxidising acids can soften the sinter necks and reduce burst pressure. Continuous service above 80 °C causes dimensional drift unless the part is mechanically restrained.

Controlled Cooling Rate Limits for Compression Moulded Hopper and Silo Liner Slabs

Large compression-moulded sheets of 4012 ECO-B are produced by loading powder into a steel mould, applying heat through platens, and pressing under hydraulic force. Because UHMWPE does not flow like conventional HDPE, the powder particles coalesce by residence time and pressure rather than by melt filling a cavity. Mould temperatures between 200 °C and 230 °C are maintained until the centre of the thickest section reaches sintering temperature; this dwell time is established by embedded thermocouples rather than by timer alone. Press forces on production machines typically range from 10,000 kN to 50,000 kN for sheets above 50 mm thickness, depending on platen size and cavity fill ratio. The post-melting cooling rate is controlled between 2 K/min and 6 K/min; rapid cooling freezes in density gradients sufficient to warp the slab after machining.

Hopper liners, silo discharge plates, and truck bed liners are then cut from the compression-moulded stock. The liners are installed as replaceable wear surfaces in bulk solids handling. Their low coefficient of friction against dry mineral and polymer granules is measured with ASTM D1894-14, and abrasion resistance is assessed with a slurry abrasion test such as ISO 15527:2022. The flexural modulus per ISO 178:2019 and tensile properties per ISO 527-2:2012 are lower than those of fibre-reinforced thermoplastics, but impact toughness remains high under low-temperature discharge conditions. The material does not shatter in the same way as cast nylon when impacted by rock or frozen coal, although extremely sharp metallic edges can cut the surface. Stock can be ordered against ISO 11542-2:1998, but bio-attributed content claims are separate from physical property certification.

The main defect found in thick liners is centreline porosity. It appears when the powder is compacted at full pressure before the centre reaches 200 °C, because the outer skin densifies and traps volatile residues or air. The formed slab may pass surface hardness tests but delaminate during drilling of anchor holes. Ultrasonic inspection per ISO 16810:2012 or through-transmission C-scan is therefore used on critical hydroelectric intake liners. The bio-attributed feedstock of GUR 4012 ECO-B does not lower the coefficient of friction, but converters should not infer wear-life improvements from the renewable content. The only valid wear-life data comes from full-scale conveyors or chute drop tests under the actual particle size distribution and moisture conditions.

Does Low Water Absorption of 4012 ECO-B Justify Its Use in Arctic Harbour Fender Face Pads?

For dockside impact service, dock fender face pads and tugboat rub-rails are commonly machined from UHMWPE sheet stock rather than moulded to net shape because the large dimensions exceed small press platen capacity. The pads are fastened to steel fender frames with countersunk bolts, where the low water absorption of UHMWPE prevents swelling-induced fastener loosening. Water absorption measured on ASTM D570-22 is typically below 0.01% for the polymer itself, so dimensional change from immersion is negligible. In cold-climate ports, the material retains sufficient impact toughness to resist fracturing when a vessel strikes the fender face at low speed; however, the impact energy is mostly absorbed by the elastomeric fender element behind the UHMWPE pad, not by the pad itself.

The limitation in marine service is not seawater absorption but ultraviolet oxidation and algae adherence. The natural grade of 4012 ECO-B contains no significant carbon black or hindered amine light stabiliser. Long-term tropical UV exposure causes surface oxidation and a gradual increase in coefficient of friction; this can be mitigated by using a UV-stabilised formulation, but the eco-balanced grade must be evaluated for additive acceptance before compounding. Abrasion against steel hulls and concrete quay walls is evaluated on the finished pad by weight loss per ISO 4649:2017 or by a sand-slurry rotating drum test. Specific published data for GUR 4012 ECO-B in marine fender face service is limited, so field trials should use direct abrasion coupons attached to the fender frame rather than laboratory predictions alone.
