Application of Celanese GUR UHMWPE 30μm

Industrial dry-process lithium-ion battery separator lines running 30 µm GUR UHMWPE powder typically feed the solid resin from a vacuum dryer at 80 °C into a gravimetric feeder, then into a co-rotating twin-screw extruder with a length-to-diameter ratio of at least 40:1. The barrel profile reaches 160 °C near the feed throat and 210 °C at the melt seal, while paraffin oil is injected downstream at 65–75 wt%. The UHMWPE fraction is held between 25 wt% and 35 wt%, with 0.2–0.5 wt% hindered phenol/phosphite antioxidant and 0.05–0.2 wt% calcium stearate as process aid. The 30 µm median particle size shortens oil uptake time compared with 120 µm or 150 µm powder, but the distribution width remains critical because undissolved coarse gel specks survive solvent extraction and appear as unstretched islands in the final membrane. The cast film passes through a calendering gap of 100–500 µm, is cooled to 15–35 °C, and is extracted with n-hexane or methylene chloride until residual oil is below 0.5 wt%. Uniaxial stretching at 90–125 °C with a draw ratio of 1.5–3.5 creates slit-like pores, followed by heat setting at 120–130 °C. Final separator thickness ranges from 12 µm to 25 µm; porosity is calculated from film density and base resin density per ASTM D792, tensile properties follow ASTM D882, and air permeability is reported as Gurley time per ISO 5636-5. Downstream cell qualification also references UL 1642 and UN 38.3 transport testing. The main line failure occurs when powder moisture exceeds 0.05 wt%; water vapor expands at the melt seal, causing screw torque excursions above 85% of motor rating and gel surging. Pre-drying at 80 °C for 2–4 h is required when ambient relative humidity exceeds 60%.

How Does a 30 µm Primary Particle Size Control Sintered Pore Formation?

In sintered porous part production, the 30 µm GUR UHMWPE powder is poured into steel or aluminum molds, leveled without vibration, and pressed at 2–10 MPa. The molds are heated to 190–205 °C and held for 30–120 min, then cooled under pressure to 80 °C before demolding. Under these conditions, particle boundary fusion occurs without complete densification, leaving interconnected porosity. Mercury intrusion porosimetry per ISO 15901-1 reports modal pore diameters from 8 µm to 25 µm for irregular 30 µm primary particles, with the exact value dependent on packing pressure and particle shape distribution. Sintered sheet and tube are machined into filter cartridges, pneumatic silencers, aeration pads, fluidized-bed plates, and battery vent membranes. Bubble point testing per ASTM E128-99 and air permeability per ISO 5636-5 are applied as release criteria. Food-contact grades comply with 21 CFR 177.1520 and EU 10/2011 when no processing aids other than approved antioxidants are introduced. A process boundary exists at 210 °C and 150 min; above either limit the outer surface densifies and fluid permeability falls by more than 30%. Pressing above 15 MPa before the powder reaches 100 °C collapses the initial pore network and produces non-uniform density after sintering.

Dissolution of 30 µm GUR UHMWPE powder in decahydronaphthalene or paraffin oil at 130–150 °C produces a 5–10 wt% gel for fiber spinning. The solution is homogenized in a co-rotating twin-screw extruder with an L/D of 30:1 and metered through a spinneret with capillary diameters of 0.5–1.0 mm. The gel filament is quenched in a water bath, extracted to remove solvent, dried, and hot-drawn at 110–140 °C. Total draw ratios of 30–60 align the UHMWPE chains and produce fiber tensile strength above 2.0 GPa and tensile modulus above 80 GPa when tested by ASTM D885. The fine 30 µm powder reduces dissolution time compared with 120 µm powder, but oxygen ingress must be controlled. At solution temperatures above 150 °C for more than 2 h, chain scission reduces measured tensile strength by 10–20%; the system therefore uses nitrogen blanketing and antioxidant addition. Undissolved gel particles become visible as filament defects if the powder D90 exceeds 60 µm or if moisture exceeds 0.05 wt% before feeding. The finished yarn is converted into cut-resistant gloves, ballistic fabrics, maritime ropes, and industrial slings.

When 30 µm UHMWPE Powder Is Compounded into PA or PP at 5–15 wt% Loading

Compounding of 30 µm GUR UHMWPE into PA66 or polypropylene is performed on a co-rotating twin-screw extruder with an L/D of 40:1, barrel temperatures of 230–260 °C for PA66 and 180–220 °C for PP, and screw speeds of 300–500 rpm. The UHMWPE domains remain dispersed as solid or high-viscosity inclusions because the molecular weight prevents normal melt mixing. At loadings of 5–15 wt%, the compound exhibits lower Taber abrasion weight loss under ASTM D4060 and lower coefficient of friction under ASTM D1894. Tensile elongation and notched Izod impact are measured per ASTM D638 and ASTM D256, respectively. Above 15 wt% addition, weld line strength in injection-molded parts declines because the UHMWPE particles migrate to the flow front and inhibit re-entanglement; the material is therefore not recommended for thin-wall structural components. The 30 µm powder is used instead of coarser UHMWPE to reduce visible surface defects in machined or molded wear strips, gears, and food-contact conveyor components. Published data for the exact PA66/GUR 30 µm interface is limited, but production line experience indicates that pre-drying PA66 to 0.1 wt% moisture and feeding the UHMWPE at the first barrel section improves dispersion.

Ram Extrusion of Virgin UHMWPE Rod, Tube, and Heavy-Section Sheet Without Plasticizer

Ram extrusion equipment uses the 30 µm GUR UHMWPE powder directly from the bag, pressing it with a hydraulic ram at 20–60 MPa through a heated barrel at 200–230 °C and then through a cooling zone at 120–140 °C. The reciprocating cycle is 10–60 s, and the output rate depends on cross-section, typically 0.5–3 m/h for rods and tubes. The melt is not flowable; therefore melt flow rate cannot be measured by ISO 1133-1. Molecular weight is instead controlled by viscosity number in decahydronaphthalene at 135 °C according to ISO 1628-3. The 30 µm particle size gives uniform packing in the die and reduces internal weld lines compared with 120 µm powder, but bridging can occur if bulk density falls below 0.35 g/cm³ or if the powder contains excessive fines below 10 µm. Rod, tube, and heavy-section sheet are machined into food-grade rollers, pump gears, marine fender profiles, and guide rails. Compliance for food contact follows 21 CFR 177.1520 and EU 10/2011. A key process boundary: barrel temperature above 240 °C causes oxidative degradation and yellowing, while below 190 °C the powder particles do not fully fuse and the extrudate delaminates at the center.

For implant-grade UHMWPE bearing stock, 30 µm GUR UHMWPE powder is consolidated in a vacuum compression molding press at 200–220 °C and 8–12 MPa, with a vacuum level below 1 mbar during the fusion cycle. Cooling is controlled at 0.1–0.5 °C/min to minimize internal stress and crystallinity gradients. The molded slab is radiation-crosslinked at 50–75 kGy and remelted or annealed to reduce free radicals. Oxidation index testing per ASTM F2102 is held below 1.0, and mechanical properties are verified according to ASTM F648 and ISO 5834-1. For acetabular components, wear simulation follows ISO 14242-1. The powder must be certified to the implant standard, and the finished machined components are cleaned and packaged in nitrogen. A process conflict occurs if oxygen is present during molding; oxidation increases the measured oxidation index and reduces elongation at break. The 30 µm particle size is relevant to mold fill uniformity in complex interlocking acetabular and tibial component shapes, but published data for this specific particle-size effect on oxidation kinetics is limited. The output is used for orthopedic bearings where crosslinked UHMWPE reduces wear debris generation compared with non-crosslinked UHMWPE.
