Application of Celanese GUR UHMWPE 2122-5

Ram extrusion of stock shapes from Celanese GUR UHMWPE 2122-5 is a pressure-driven consolidation process rather than a screw-melt operation. The resin does not register a measurable melt flow rate under ISO 1133-1:2022, and zero-shear viscosity is not accessible by conventional capillary rheometry. Production ram-extrusion lines therefore use a reciprocating plunger, a heated barrel, and a crosshead die. Feed-zone void elimination depends on powder bulk density and particle size distribution; bulk density determined by ASTM D1895 method A for UHMWPE powders of this class generally falls between 0.40 g/cm3 and 0.50 g/cm3. Barrel wall temperatures are held in the 180–230 °C band, and die-head pressures for thick-walled sections commonly fall between 20 MPa and 40 MPa. Plunger speeds below 0.5 m/min are typical for cross-sections above 50 mm to prevent centerline porosity, surface sharkskin, and axial weld lines. Production-scale failure modes include die-lip build-up from thermo-oxidatively degraded low-molecular-weight fractions, void formation when the barrel setpoint drops below 175 °C, and oxidative gel specks above 240 °C. Post-die cooling is performed in staged water-cooled calibrators; uncontrolled quenching of sections thicker than 100 mm generates differential crystallinity and residual internal stress that later causes dimensional instability during machining. Finished stock shapes are qualified by ASTM D4020 for virgin UHMWPE identity, ISO 11542-2 for extruded material classification, ISO 527-2 for tensile yield stress, and ISO 868 for Shore D hardness. Continuous service under compressive load is not recommended above 80 °C because the coefficient of linear thermal expansion of unfilled UHMWPE is commonly between 1.5 × 10−4 K−1 and 2.0 × 10−4 K−1, making dimensional control difficult above that threshold. The stock shapes are converted into wear strips, chain guides, scraper blades, paper-mill suction-box covers, and marine fender liners.

What Controls Pore-Structure Retention During Biaxial Stretching of UHMWPE Separator Film?

Wet-process microporous separator film manufactured from UHMWPE powder is a gel-cast, solvent-extracted, and biaxially stretched system; GUR 2122-5 is selected when high molar mass provides melt elasticity and puncture resistance during transverse stretching. In production, the resin is compounded with a paraffinic process oil at polymer concentrations commonly between 20 wt% and 35 wt%. The gel is slot-die cast or calendered into film of 0.5–2.0 mm before extraction. Solvent extraction with a volatile paraffin or chlorinated solvent removes the process oil while the gel remains a swollen network; residual process-oil concentration above 1 wt% acts as a plasticizer and reduces the shutdown onset temperature measured by differential scanning calorimetry. Biaxial stretching is carried out at 100–130 °C, below the crystalline melting point, with machine-direction and transverse-direction draw ratios typically exceeding 5× per axis. Pore-structure fixation occurs during heat-setting; a post-stretch relaxation step at 120–140 °C reduces film shrinkage. Industrial quality gates include thickness, Gurley airflow resistance, puncture strength, and ionic resistance. Published acceptance envelopes for wet-process polyethylene separators in lithium-ion cells often fall within 5–25 µm thickness, 50–400 s/100 mL Gurley, and pin-puncture values above 0.30 N/µm. The biaxial stretching window is narrow because overdrawing in the transverse direction thins fibrils and raises gas permeability, while underdrawing produces large spherulitic membranes with poor mechanical strength. Gel-cast film defectivity is assessed under cross-polarized light; undissolved powder agglomerates above 50 µm are rejected because they become puncture-initiation sites. Film tensile properties are measured by ISO 527-3, and pore-size distribution of finished separator stock is checked by ASTM F316. The grade is not supplied as a ready-to-run separator compound; antioxidant packages, inorganic fillers for thermal stability, and ceramic coating layers are added downstream. Process safety constraints include explosion-proof extraction bays when volatile solvents are used and control of oil mist from the stretching section.

Gel-Spun Filament Yarn and Residual Solvent Extraction Metrics

Gel spinning of GUR 2122-5 into ultra-high-tenacity monofilament or multifilament yarn is a solution process in which the powdered polymer is dispersed in decalin, mineral oil, or a mixed hydrocarbon at concentrations between 5 wt% and 15 wt%. The spin solution is fed through a heated spinneret with hole diameters of 0.5–1.5 mm; an air gap of 10–50 mm before quench controls chain orientation and reduces die swell. As-spun gel fibers are drawn through multi-stage hot ovens at 110–150 °C to achieve total draw ratios above 40×, while solvent removal occurs by countercurrent extraction before or during drawing. Residual solvent levels are reduced below 0.1 wt% in qualifications for ballistic composite and rope applications because residual hydrocarbons act as internal plasticizers and reduce creep rupture resistance. Tensile properties are determined by ASTM D885 for filament yarns or ISO 2062 for package yarns; commercially plausible UHMWPE gel-spun yarns from high-molar-mass resins are routinely reported at ultimate tensile strengths between 2.5 GPa and 3.6 GPa with tensile moduli above 100 GPa when back-calculated from specific stress and density. The yarn is then woven or laminated into cut-resistant gloves tested under EN 388, ballistic panels qualified by NIJ 0101.06, and ultralight ropes evaluated by BS EN 892 or equivalent industrial rope test methods. Processing bottlenecks include gel particle retention in solution filters, excessive creep in the spin pack at high molecular weight, and solvent cavitation in metering pumps; inline filtration at 10–25 µm mesh is used to reduce spinneret plugging. The operational boundary is thermal: continuous exposure of oriented UHMWPE fiber above 70 °C under load produces creep-rate acceleration, and oxidative environments reduce chain scission resistance.

Sintered Filter Elements Require Non-Melting Particle Fusion.

Sintered porous components from Celanese GUR UHMWPE 2122-5 are produced by compacting powder in a closed mold and heating to a temperature sufficient for particle necking without generating a continuous melt pool. The sintering window is normally 160–200 °C with plateau durations of 10–30 min per 10 mm of wall thickness; compaction pressures of 5–15 MPa are maintained during heating and cool-down. Particle size distribution of the powder is the primary pore-forming variable; sieving fractions in the 100–300 µm range yield filtration grades with bubble-point pore sizes commonly between 5 µm and 80 µm. Pore-size verification is performed by capillary flow porometry according to ASTM F316, and porosity is measured by mercury intrusion under ISO 15901-1. The resulting porous monoliths are machined into aeration spargers, pneumatic silencer elements, fluidizing plates, and laboratory solvent filters where chemical compatibility with aqueous acids, alkalis, and salt solutions at ambient temperature is the deciding factor. Sintered UHMWPE does not wet out readily; hydrophobic behavior limits use with high-surface-tension aqueous streams unless a wetting agent is added. Compressive strength is measured by ISO 844 on porous specimens; creep under sustained load becomes significant above 50 °C. Steam autoclaving is not recommended as a default sterilization route because unsupported porous parts distort at 121 °C; if sterilization is mandatory, hydrogen peroxide gas plasma or ethylene oxide with full desorption validation is preferred. Production-scale defect modes include density gradients caused by non-uniform heat transfer through the powder bed, mold wall sticking from insufficient release film, and thermal cracking when cooling exceeds 5 K/min.

When Compression Molding Replaces Melt Extrusion for Thick Wear-Guide Plate Stocks

Compression molding is used for UHMWPE sheet and machined stripe stock thicker than 20 mm, where conventional screw plastication cannot sustain a homogeneous melt because the material has no measurable melt flow. The powder is loaded into a room-temperature mold, cold-pressed at 5–10 MPa, then heated to 190–210 °C under 10–20 MPa. Hold time is typically 10–15 min per 10 mm of final thickness, and oversized powder charges are required to compensate for densification. Cooling under pressure at 3–8 K/min to below 50 °C minimizes differential shrinkage. Mold release chemistry must be validated because silicone oils and organic waxes migrate into the UHMWPE surface and reduce weldability or wear properties. Mechanical qualification of molded sheet uses ASTM D4020 for virgin resin identity, ISO 1183-1 for density, ISO 527-2 for tensile properties, ISO 178 for flexural modulus, and ISO 868 for Shore D hardness. Pin-on-disk sliding wear against 316L stainless steel under dry conditions per ASTM G99 commonly produces coefficients of friction below 0.15 for UHMWPE, but wear volume is strongly influenced by counterface roughness and pressure-velocity limit. Application fits include beverage packaging line rail guides, cement and aggregate chute liners, dock fender strips, and bulk-materials conveyor wear shoes. The material is not recommended for chemical service with strong oxidizing acids, high-energy radiation exposure above 100 kGy in air, or continuous contact with aromatic hydrocarbons at elevated temperature.

Uniaxial solid-state orientation of compacted GUR 2122-5 plaques or strips is a forced-extension process performed between the alpha-relaxation temperature and the crystalline melting point. In commercial die-drawing or roll-drawing lines, the compacted profile is heated to 110–140 °C and stretched at draw ratios up to 20–30× through heated dies or over rolls. The resulting oriented UHMWPE tapes exhibit anisotropic tensile modulus; tensile strength along the draw direction measured by ISO 527-3 can exceed 1.5 GPa while transverse strength remains below one-tenth of the longitudinal value. Such tapes are incorporated into cut-resistant sleeves, composite armor spall liners, and high-performance sheet materials. The process is distinct from gel spinning because no solvent is used; densified powder is fed directly into the drawing apparatus, eliminating solvent extraction but reducing maximum draw ratio relative to gel-state processing. Throughput is limited by heating uniformity across the strip width; temperature variation exceeding ±5 K across the profile produces gauge bands and internal microvoids. Edge cracking is a known failure mode when draw ratio exceeds the chain-entanglement limit of the grade; precompacting at 80–100 °C reduces void nucleation. Published data for GUR 2122-5 in solid-state tape drawing are limited, so machine trials should establish the draw ratio versus tensile modulus relationship for a given starting thickness.

Qualification of a GUR 2122-5 application route requires simultaneous demonstration of material identity, mechanical performance, and process-specific porosity where relevant. The following matrix consolidates the standard designations most frequently invoked during first-article inspection.
