Application of Breplast HDPE TS COR HF

In high-cavitation injection moulding of thin-wall dairy containers, Breplast HDPE TS COR HF is processed on hydraulic or hybrid machines of 350–450 mT clamp force with general-purpose PE screws of 45–70 mm diameter and 22:1–24:1 L/D ratio. A barrel profile of 180–190 °C, 195–205 °C, 210–220 °C, and 220–230 °C from feed to nozzle, with nozzle body held at 220–235 °C, keeps melt temperature within 200–230 °C. For a 0.55–0.75 mm sidewall tub, filling is completed in 0.18–0.35 s at injection speeds of 150–250 mm/s, followed by hold pressure of 450–600 bar for 1.0–1.8 s and cooling time of 2.8–4.2 s with mould temperature at 10–25 °C. The high-flow character permits 8–16 cavity tools with valve-gated hot runners or 0.6–1.0 mm cold runners without persistent short-shot formation. White pigmentation is achieved with a 60 wt% TiO2 masterbatch at 2.0–4.0 wt%, producing 1.2–2.4 wt% TiO2 in the moulded part. Slip and antiblock masterbatch is added at 1.0–1.5 wt% where nested tub denesting is a line-speed control. Migration compliance is assessed under FDA 21 CFR 177.1520(c) 3.2a and EU Regulation 10/2011; overall migration remains below 10 mg/dm² for aqueous and acidic simulants. Terminal articles include 150 g, 250 g, and 500 g dairy tubs, margarine containers, and frozen dessert packs. Flow length-to-wall thickness ratios of 180:1 to 220:1 are demonstrated at 230 °C and 600 bar using short-shot progression from 50% to 95% fill. Where barrier-layer insert moulding is required, tie resin based on maleic anhydride grafted polyethylene or EVA is used at 3–5 wt% of the barrier structure to prevent delamination.

How Do High-Cavitation Closure Moulds Balance High Melt Flow Against Torque and Backpressure Limits?

Closure manufacturing on 32–64 cavity tools requires the hot runner manifold to be held at 220–235 °C while nozzle tips are held at 230–245 °C. Breplast HDPE TS COR HF is processed with metering zone temperatures of 215–230 °C and mould temperatures of 8–18 °C to freeze tamper-band bridges without brittleness. For 30/25 mm screw caps and 26/22 mm snap caps, part weights are controlled at 1.8–2.5 g and fill time is held at 0.12–0.25 s; injection speed ranges from 180–300 mm/s, with hold pressure of 400–550 bar for 0.8–1.5 s. Total cycle time on high-speed closure machines is 4.5–6.5 s. Because the low-viscosity melt reduces plastication torque, backpressure is maintained at 50–100 bar only to ensure melt homogeneity without excessive shear heating. Erucamide is added at 500–1000 ppm and silica antiblock at 500–1000 ppm to control slip and cap-to-cap separation. Antioxidant package is maintained at 800–1200 ppm to limit yellowing during hot runner residence. Colour masterbatch is dosed at 1.0–2.0 wt%, keeping final pigment loading below 1.0 wt% to avoid tamper-band notch sensitivity. For two-stage closures requiring a soft EVA liner, the liner melt temperature is set independently at 180–205 °C and the two-shot transfer is sequenced before complete HDPE freeze of the shell. Compliance for organoleptic neutrality is verified under EN 1622:2006; food-contact status is maintained under FDA 21 CFR 177.1520(c) 3.2a and EU Regulation 10/2011. Terminal closure products are suitable for still water, dairy beverages, edible oil, and non-carbonated drink applications where oxygen barrier is not the limiting design variable.

For UN-certified open-head pails and tight-head jerrycans, Breplast HDPE TS COR HF is injection moulded in wall thicknesses of 3.0–4.5 mm using 600–1000 mT machines with screw diameters of 70–90 mm. Melt temperature is set at 210–230 °C, mould temperature at 15–30 °C, and hold pressure at 500–700 bar for 5–10 s; cooling time for a 20 L pail is 20–35 s. Carbon black masterbatch at 2.0–3.0 wt% provides UV stability for outdoor stacking, while hindered amine light stabiliser at 0.1–0.3 wt% is added for long-term weathering. Chemical resistance is evaluated in accordance with ASTM D543-21 using representative lading chemicals. The high-flow molecular structure of this grade imposes an operational boundary: environmental stress crack resistance is reduced relative to bimodal HDPE pipe grades, so pails and jerrycans intended for high-wetting surfactant formulations, nonylphenol ethoxylate-containing cleaning agents, or aggressive ester-based solvents require a lower-flow HDPE or post-mould annealing. Annealing at 80–100 °C for 20–40 min reduces moulded-in stress at handle gates and sidewall corners. Terminal products include 5 L, 10 L, and 20 L open-head pails for water-based paints, inks, adhesives, detergents, and powdered chemicals. Tight-head jerrycans produced from the grade are not recommended for UN certification under continuous load from stacked liquids above 40 °C unless stress cracking behaviour is first validated under ISO 16770:2019 with the intended lading.

Logistics Moulding: Impact and Environmental Stress Crack Resistance Trade-Offs Are Set by Gate Design and Hold Pressure

Collapsible crates, ventilation dunnage, and distribution totes moulded from Breplast HDPE TS COR HF typically use wall thicknesses of 1.2–3.0 mm with living-hinge sections reduced to 0.4–0.8 mm. Processing on 450–650 mT machines uses melt temperature of 215–235 °C, mould temperature of 12–25 °C, injection speed of 150–250 mm/s, and hold pressure of 350–500 bar. The high-flow characteristic fills thin hinge webs at lower pressure, but gate design must avoid over-packing of hinge zones because excessive hold pressure increases residual stress and reduces subsequent flexural fatigue life. Fan gates with land thickness of 60–70% of nominal wall thickness are preferred over pinpoint gates for large sidewalls. Nucleating agent based on sodium benzoate is added at 0.05–0.2 wt% to increase crystallisation rate and shorten cycle time, but over-nucleation above 0.3 wt% can reduce notched impact further. Notched Charpy impact is measured under ISO 179-1/1eA at 23 °C on 2 mm specimens; high-flow HDPE materials of this class typically show 4–6 kJ/m², with the lower end observed when moulded at high injection velocities and low mould temperatures. Environmental stress crack resistance is measured under ASTM D1693-15 condition B in 100% Igepal CO-630; published data for this specific configuration is limited, but the expected trend is a shorter failure time relative to high-molecular-weight blow moulding grades. Terminal articles include foldable 12 L and 20 L crates, dunnage trays, and ventilated tote boxes used in returnable logistics loops. Heavy-duty pallets requiring cold-brittleness resistance below −20 °C are outside the recommended service window for this high-flow grade.

Thin-wall housewares and storage boxes are injection moulded from Breplast HDPE TS COR HF at wall thicknesses of 0.8–1.5 mm on 150–300 mT machines. Melt temperature is set at 200–220 °C, mould temperature at 15–30 °C, injection speed at 120–200 mm/s, and hold pressure at 300–450 bar for 1.5–3.0 s; total cycle time ranges from 8–15 s depending on article height and core geometry. Colour masterbatch is dosed at 1.0–3.0 wt% in transparent, translucent, or opaque storage boxes, while antistatic masterbatch at 0.5–1.5 wt% is used when dust attraction must be controlled on display packaging. Dimensional stability is characterised under ISO 294-4:2018 after conditioning at 23 °C and 50% RH for 24 h; measured linear shrinkage is 1.5–2.5% in the flow direction and 1.0–2.0% transverse to flow for 2 mm nominal walls. Mould temperature differential across cores and cavities must be held within 5 °C to prevent warpage in tall storage boxes with sidewall aspect ratios above 3:1. Consumer product compliance is established under REACH 1907/2006, RoHS 2011/65/EU, and applicable portions of EN 71-3 where children’s storage articles are targeted. Terminal products include drawer organisers, garment hangers, storage boxes, and laundry accessories. The grade is processed without pre-drying at normal indoor humidity, but surface blush on appearance parts occurs when melt temperature falls below 195 °C or when mould surface condensation is present at relative humidity above 60%.

If Thin-Wall Technical Components Demand Controlled Shrinkage, Mould Temperature Uniformity Must Be Verified Before Tool Acceptance

Thin-wall technical mouldings such as protective caps, pipe end caps, filtration housings, and battery spacers made from Breplast HDPE TS COR HF are produced at wall thicknesses of 1.0–2.5 mm. Mould temperature for these components is maintained at 20–40 °C, and the cavity-to-cavity variation is verified at or below ±2 °C before dimensional capability studies are accepted. Melt temperature is held at 215–235 °C, with hold pressure of 400–600 bar and cooling time of 6–12 s for 2 mm nominal walls. Nucleating agent at 0.1–0.3 wt% reduces differential shrinkage between flow and transverse directions, but post-mould shrinkage remains measurable: ISO 294-4:2018 values for 2 mm plaques are 1.4–2.0% in flow direction and 1.0–1.8% transverse. Dimensional audit is performed with coordinate measuring machines after conditioning under ISO 291 at 23 °C and 50% RH. Heat deflection temperature under 0.45 MPa is measured according to ASTM D648-18 and is typically in the range of 65–75 °C for high-density polyethylene of this class; sustained load-bearing service above 60 °C is therefore not recommended without creep testing. Sink marks at bosses are controlled by limiting rib-to-wall thickness ratio to 0.6 or less and by using gas-assisted injection where local wall sections exceed 3.0 mm. Terminal products include temporary pipe caps for transit damage prevention, filter housings for non-pressurised water service, and protective plugs used in hydraulic connector shipping. The grade is not suitable for continuous immersion in strong oxidising acids or for applications requiring sustained contact with aromatic hydrocarbon solvents, which swell HDPE and reduce dimensional stability.
