Application of Braskem UTEC UHMWPE 4040

On dry-running conveyor lines for aseptic beverage filling, guide rails machined from ram-extruded Braskem UTEC UHMWPE 4040 stock replace stainless steel and acetal components where external lubrication is prohibited and clean-in-place solutions create corrosion risk. The powder is processed as a 100 wt% virgin feedstock; no carrier resin or plasticiser is required because ram extrusion compacts and sinters the ultra-high-molecular-weight powder directly into a solid profile. Incoming lot acceptance is anchored to ASTM D4020 for material classification and to FDA 21 CFR 177.1520 for food-contact olefin polymers; finished components intended for the European market are assessed under EU Regulation 10/2011, with overall migration testing according to the specified food simulants and contact conditions. The ram extrusion line operates at barrel zones of 170–220 °C and die temperatures of 180–210 °C, with ram pressure in the 15–30 MPa range. Melt flow index measurement under ISO 1133-1 is not applicable because UTEC 4040 does not flow above the crystallite melting range. Moisture control is critical: powder exposed to ambient relative humidity above 60% should be pre-dried at 80 °C for 2 h before charging the hopper, because residual water vapour creates internal porosity at the sintering front. The resulting profiles, typically 10–40 mm wide and 5–15 mm thick, are machined into chain wear strips, guide rails, and starwheel pads for bottling conveyors. Operational boundaries include a prohibition on barrel temperatures above 250 °C, which accelerates thermo-oxidative degradation, and use of static shields on vent take-off to prevent fines entrapment.

How Does Compression Molding Shift the Crystallization Window for High-Molecular-Weight Polyethylene?

Compression moulding of UTEC 4040 powder into thick stock for hopper, silo, and chute liners differs from thermoplastic injection moulding in that the resin never passes through a melt pump and never forms a low-viscosity melt. The resin is charged into a preheated mould at 100 wt% purity; formulation adjustments are generally limited to reclaim trims at 0–10 wt% where the trim has been ground to a particle size distribution below 500 µm and verified against the virgin powder specification. Plate production on heated platen presses uses platen temperatures of 200–210 °C and specific pressure of 8–12 MPa; dwell time scales at approximately 10 min for every 10 mm of final thickness. The cooling segment under load is the critical process window: uncontrolled cooling faster than 10–15 °C/h generates residual internal stress that produces warp and edge lift after machining. Finished sheets are tested to ISO 15527, and tensile properties are verified under ASTM D638-14 or ISO 527-2 at 23±2 °C. Product types include 6–100 mm thick liners for bulk solids handling in mining, cement, and grain terminals.

The operational boundary for this route is heat transfer: sections above 80 mm may develop a cold core if platen temperature is ramped too quickly, so staged heating profiles are required on presses without preheating ovens. Direct gas-flame heating is not recommended because local oxidation reduces molecular weight at the surface and creates yellow-brown degradation layers that lower abrasion resistance and compromise the wear life of the finished liner.

Gel spinning of UTEC 4040 into high-tenacity polyethylene fibre starts with dissolution of the powder in decalin or paraffin oil at 130–160 °C in a nitrogen-blanketed vessel fitted with a torque-sensing stirrer; solution solids concentration is held between 2–8 wt% depending on target filament titre. Dissolution progress is monitored by the absence of visible birefringent particles under transmitted light, not by melt flow index, because the solution is not a thermoplastic melt. The spin solution is metered by a gear pump through a spinneret with hole diameters of 0.5–1.0 mm, passed through an air gap of 10–30 mm, quenched in water at 5–15 °C, and drawn through a solvent extraction bath composed of n-hexane or methylene chloride. Subsequent hot drawing is performed at 140–150 °C with total draw ratios between 20:1 and 50:1. Fibre tensile testing follows ASTM D3218; ballistic pack assembly for body armour is evaluated against NIJ Standard 0101.06 at defined threat levels. Terminal products include unidirectional ballistic prepreg sheets, cut-resistant gloves, and deepwater mooring ropes.

Process instability in this application is dominated by microgel formation: undissolved UHMWPE domains below 10 µm may pass through filtration screens and cause filament breaks during high-ratio drawing. Dissolution vessels with scraping anchors reduce stagnant gel build-up, and solution viscosity must be held below 1,000 Pa·s at the spinneret inlet to avoid pressure spikes at the gear pump.

When Wet-Process Battery Separator Lines Add UHMWPE to the HDPE Matrix

In lithium-ion separator wet-process lines, the addition of UTEC 4040 to the HDPE matrix increases melt tension during transverse-direction stretching and extends the pinhole-free window at low film thickness. The formulation is a polyolefin blend in which UTEC 4040 represents 5–15 wt% of the total dry polyolefin fraction, with HDPE as the balance before addition of paraffin oil. Extrusion is carried out on a co-rotating twin-screw extruder with an L/D ratio of 40:1 and barrel temperatures of 180–230 °C; a gear pump downstream smooths pressure fluctuations and maintains a stable film cast onto a 10–30 °C chill roll. The cast film is stretched at machine-direction ratios of 4:1–7:1 and transverse-direction ratios of 5:1–8:1, followed by solvent extraction and heat setting at 120–130 °C. Separator film is characterised by thickness in the 5–25 µm range, porosity of 35–50%, and Gurley air resistance measured under JIS P8117 conditions. Finished cell components fall under automotive quality systems aligned to IATF 16949; mechanical film testing uses ASTM D882-18 at 23±2 °C and 50±5% RH.

The primary processing conflict is particle size and dispersion: UTEC 4040 powder must be sieved below 100 µm, and oversize gels remain visible as bright spots on pinhole testers. Above 15 wt% dry fraction, barrel pressure at the melt pump commonly exceeds the safe range for screen packs, and surface haze increases because the high-molecular-weight domains do not fully coalesce. Published data for this specific configuration is limited; the addition window should be confirmed on a pilot cast line before production because separator electrolyte affinity is influenced by the residual solvent system and downstream heat setting. The finished separator is a microporous membrane supplied in slit rolls for lithium-ion pouch, prismatic, and cylindrical cell winding.

Sintered porous plates made from UTEC 4040 powder are produced by mixing the virgin polymer powder with a sieved pore former such as sodium chloride in the 150–500 µm fraction; pore-former loading is 30–50 wt% of the total powder mass. The blend is compacted in a mould under vibration at 50–80 Hz and then sintered in a forced-air convection oven at 180–220 °C for 30–60 min. After sinter cooling below 60 °C, the salt is leached in water at 60–80 °C for 1–2 h, and the plate is dried at 100 °C for 2 h. Raw polymer compliance with FDA 21 CFR 177.1520 is standard for food and water contact; finished porous components for potable water systems are additionally evaluated under NSF/ANSI 61 for extraction and surface area effects. The finished product range includes filtration plates for high-solids liquid streams, fluidising pads in pneumatic conveying, and aeration diffusers in wastewater basins.

The pore-size distribution is not determined solely by the pore-former fraction; compaction pressure and vibration time create density gradients that shift the bubble point. Plates above 20 mm thickness typically require staged sintering with a hold at 160 °C to allow thermal homogenisation before the final sintering plateau.

Pipe Extrusion Melt Strength Modification with UTEC 4040

High-shear twin-screw compounding of HDPE with 1–5 wt% UTEC 4040 is a viscosity-modification route for large-diameter slurry pipe where environmental stress crack resistance and wear life are specified. The base resin is a PE100-class HDPE, and the UTEC 4040 powder is fed via a side feeder after the base polymer is plastified on a co-rotating twin-screw extruder with L/D ratio of 40:1. Barrel temperatures are held at 190–220 °C; downstream melt pump inlet pressure is kept within 15–25 MPa to avoid exceeding the thrust capacity of the extruder gearbox. Pipe extrusion follows ISO 4427-1 for polyethylene pressure pipe and ASTM F714 for high-density polyethylene pipe; long-term hydrostatic strength is assessed under ISO 9080. Terminal product types include slurry transfer pipe, tailings discharge lines, and dredge line in mining and aggregate handling.

The critical threshold for this formulation is 5 wt%. At higher loadings, the high-molecular-weight domains no longer disperse as fine particles; they re-agglomerate at the screen pack and create soft spots that appear as localised surface roughness and reduced circumferential burst strength. Processors must verify that the powder temperature remains below 60 °C in the storage hopper to avoid clumping, and the melt temperature at the die exit should not exceed 230 °C to prevent thermo-oxidative chain scission. A vacuum vent positioned between the plastication and metering zones removes volatiles and prevents porosity within the pipe wall.
