Application of Borealis Visico MDPE LE5520H

Low-voltage underground distribution cable insulation produced from LE5520H is extruded over a stranded copper or aluminium conductor preheated to 75–85°C; conductor preheat below 60°C produces visible shrink-back at the crosshead, while preheat above 100°C can cause surface oxidation and carbon black dispersion defects. On a single-screw extruder with a 30:1 L/D barrier screw and Maddock mixing tip, the barrel zone set points are typically 145/160/175/185/190°C, with head and die held at 195±5°C. Melt temperature above 215°C triggers premature silane crosslinking in the head, producing micro-gel particles and a rough insulation surface; this failure mode is observed on production lines when screw speed is increased without a proportional reduction in barrel temperature. Line speed is constrained by crosshead pressure and wall-thickness control: a 16 mm² conductor with 0.7 mm insulation wall runs at 60–80 m/min, while a 240 mm² conductor with 1.7 mm wall drops to 8–12 m/min due to cooling and centring requirements. The Sioplas dry blend uses 95 parts by mass of LE5520H and 5 parts by mass of Ambicat catalyst masterbatch; for wall thickness below 0.8 mm, the ratio is shifted to 93:7 to maintain hot-set elongation because thin insulation cools too rapidly in the curing zone. Curing is performed at 80–85°C in a water bath for 4–8 h for thin walls, or in a 95% RH sauna for 12–18 h above 1.2 mm wall. Hot-set testing per IEC 60811-507 after 15 min at 200°C under 0.2 MPa must show elongation no greater than 175% and permanent set no greater than 15%. Tensile properties of the cured insulation are measured to ASTM D638-14 at 50 mm/min jaw separation; production-lot monitoring typically records tensile strength above 15 MPa and elongation at break above 350%. The cured compound meets the insulation requirements of IEC 60502-1:2021 for 0.6/1 kV cables with a maximum continuous conductor temperature of 90°C and a short-circuit temperature of 250°C. Terminal products include four-core underground distribution cables, concentric service cables, and submain feeders from distribution substations. An operational boundary is that once the compound bag is opened at ambient humidity above 60% RH, remaining material must be sealed with desiccant and consumed within 4 h; otherwise surface moisture uptake produces pimples in the extrudate and variable hot-set results.

Aerial bundled conductor insulation is governed by carbon black dispersion and surface roughness, not antioxidant loading

On overhead service-drop lines, the insulation is exposed to cyclic UV irradiation, wind-induced conductor movement, and day-night thermal expansion. The supplied black compound is processed without additional carbon black masterbatch; adding external carbon black above 2 wt% dilutes the silane network and raises hot-set elongation beyond the pass limit. The standard dry blend is 95 parts by mass of LE5520H and 5 parts by mass of Ambicat catalyst masterbatch. A regrind fraction from the same production run is limited to 10 wt%, and regrind from other compounds is prohibited because it introduces incompatible polymer domains and ionic contamination. The extrusion line for aluminium compacted conductors between 16 mm² and 95 mm² uses a pressure-tube crosshead, conductor preheat of 80–90°C, and barrel zone profile 150/165/180/190/195°C. Melt temperature below 185°C yields poor carbon black dispersion and a surface roughness visible as haze bands, while above 205°C initiates scorch in the head. Nominal insulation wall is 1.0–1.6 mm. After extrusion, the cable is exposed to curing at 80°C and 90% RH for 8–14 h. Compliance for 0.6/1 kV aerial bundled conductor assemblies is assessed under HD 626 S1 and IEC 60502-1:2021; weathering resistance is checked by ISO 4892-2 Method A for 1000 h xenon-arc exposure, with surface cracking and colour-change ratings recorded. Terminal products are low-voltage aerial bundled conductor assemblies, overhead service drops, and span feeders from pole-mounted transformers.

Inside cable-tray industrial circuits, the dominant qualification issue shifts from UV endurance to low-temperature cold-bend performance after crosslinking and resistance to occasional contact with mineral oil. For power cores and control cores in chemical processing units, LE5520H is extruded over flexible stranded copper conductors to wall thicknesses of 0.4–0.8 mm. The Sioplas ratio is set at 94:6 or 93:7 depending on the insulation wall, because thin-wall cables passing through tight tray bends must reach a minimum hot-set elongation without exceeding 175% in IEC 60811-507. The line uses a 25:1 L/D single-screw extruder with a vacuum degassing zone at -0.08 MPa to limit moisture absorption during processing; conductor preheat is 70–80°C, barrel profile 140/155/170/180/190°C, and melt temperature 190±5°C. After extrusion, cores are crosslinked in a 80°C water bath for 4–6 h, then subjected to low-temperature impact testing at -25°C to IEC 60811-504, with no cracking permitted on the insulation surface. The formulation contains no halogenated flame-retardant filler and no amine-based stabilizer; amine additives interfere with tin catalyst activity and produce low hot-set elongation. The finished multi-core control cables comply with IEC 60502-1:2021 for 0.6/1 kV power cores and are terminated in motor control centres, fieldbus power drops, and instrumentation supply circuits. In-house regrind from the same run is limited to 10 wt%; regrind from a PVC or LSZH line is prohibited because it produces ionic contamination and premature moisture uptake. Continuous immersion in aromatic hydrocarbons is outside the material capability boundary.

What changes when a street-lighting feeder is coiled immediately after water bath curing?

Street-lighting feeder cable often fails installation insulation-resistance checks not because the insulation is uncured, but because residual moisture from the curing bath migrates into the conductor interstices and produces a capacitive moisture layer at the insulation–conductor interface. For this reason, LE5520H-based street-lighting cores are specified with a longer dry-out step than underground distribution cable: after the 80°C water bath or 95% RH sauna, the coils are forced-air dried at 40–50°C for 4–6 h before the final sheathing operation. The insulation is applied at a wall thickness of 0.6–1.0 mm over solid or stranded copper conductors from 1.5 mm² to 16 mm². The Sioplas ratio is held at 95:5; no filler is added because street-lighting circuits are frequently pulled through underground ducts and filler above 3 wt% raises abrasion during duct pulling. Extrusion barrel settings are 140/155/170/185/190°C, melt temperature 188–193°C, and line speed is constrained by the small conductor gauge to 40–70 m/min to prevent conductor whip. The insulation is tested to IEC 60811-507 for hot-set and to IEC 60502-1:2021 for 0.6/1 kV street-lighting feeders. End products are street-lighting radial feeders, traffic signal supply cables, and parking lot distribution circuits.

Under conduit-installed building wire, the insulation is subjected to repeated conductor heating cycles from intermittent load, making long-term thermal ageing behaviour of the silane-crosslinked MDPE more critical than ultraviolet resistance. Building installation wire produced from LE5520H is typically applied over solid copper conductors from 1.5 mm² to 10 mm² at a wall thickness of 0.4–0.6 mm. The thin-wall configuration uses a 93:7 Sioplas ratio of LE5520H to Ambicat catalyst masterbatch because the faster cooling of thin insulation reduces the effective moisture-cure window. The extrusion line uses a 20:1 L/D single-screw extruder without a vent, conductor preheat at 60–70°C, barrel profile 135/150/165/180/185°C, and a pressure-tube crosshead. Curing is carried out in a 75–80°C water bath for 3–5 h. Long-term thermal ageing is evaluated according to IEC 60811-401 at 135°C for 168 h; after ageing, tensile strength and elongation at break must retain at least 70% of unaged values. The finished single-core non-sheathed building wire is specified for fixed installation in conduit under IEC 60502-1:2021 and national installation codes derived from IEC 60364-5-52. Terminal products include fixed-installation branch circuit wires, consumer unit feeders, and HVAC equipment power drops. A processing limitation is conductor pay-off tension: at wire sizes below 1.5 mm², tension above 5 N causes conductor necking and eccentric insulation, so capstan and dancer control must be configured for low-inertia operation.

Submersible pump lead insulation and interfacial water tree growth

Submersible borehole pump leads use the moisture-cured MDPE where continuous water contact demands low water absorption and resistance to water treeing at conductor strand defects. Qualification for this application is more stringent than for dry underground cable because the electro-osmotic driving force at the conductor–insulation interface increases with immersed depth. LE5520H is processed at 95:5 with Ambicat catalyst masterbatch; no hygroscopic filler is added, and the insulation wall is maintained at 1.0–1.5 mm over tinned copper conductors from 2.5 mm² to 10 mm². Extrusion is performed on a 25:1 L/D screw with a vacuum vent at -0.09 MPa, conductor preheat 85–95°C, barrel profile 145/160/175/185/190°C, and a melt temperature capped at 195°C to avoid scorch. After extrusion, the cores are cured in a 90°C water bath for 10–14 h, then dried at 50°C for 4 h. Hot-set testing to IEC 60811-507 is supplemented by water absorption testing and long-term insulation resistance measurement in 85°C water; the acceptance criterion is stable insulation resistance above 100 MΩ·km after 14 days immersion, though published data for this specific configuration is limited and qualification is typically performed cable-lot by cable-lot. The cable core is assessed under IEC 60502-1:2021 for 0.6/1 kV. End products are borehole pump motor leads, irrigation pump drop cables, and submersible sensor cables. The material is not recommended for use in water containing more than 10% dissolved chlorides or aromatic solvents because the MDPE insulation becomes vulnerable to environmental stress cracking.
