In three-layer polyethylene (3LPE) topcoat applications for API 5L X60M-X80M onshore gas transmission pipe, Borealis MDPE FB4370 is extruded as the outermost layer at nominal thicknesses of 3.0–4.5 mm. The receiving steel surface is blast-cleaned to ISO 8501-1 Sa 2½ with an angular profile of Rz 60–90 µm, heated to 185–210 °C, coated with fusion-bonded epoxy at 80–120 µm, and over-coated with a maleic-anhydride-grafted polyethylene adhesive at 160–250 µm. FB4370 is then applied through a side-wrap flat die fed by a 120 mm single-screw extruder with a 30:1 L/D barrier screw, a grooved feed section, and a 60/80/100 mesh screen pack. Barrel temperatures are profiled from 180 °C at the feed throat to 230 °C at the adapter, and the die-exit melt temperature is held between 220 °C and 235 °C. Post-die consolidation is performed with silicone rubber pressure rollers at 0.45–0.60 MPa, followed by water quenching from 225 °C to below 50 °C at a nominal cooling rate of 8–12 °C/s. The topcoat-to-tie-layer thickness ratio is maintained near 15:1 for pipe diameters above 508 mm because thinner topcoats reduce rock-impingement resistance while excessively thick sections increase longitudinal cooling stress around girth-weld cutbacks. Lot acceptance follows ISO 21809-1:2018 for polyolefin pipeline coatings, with tie/topcoat peel adhesion measured at 23±2 °C and a minimum of 50 N/cm, slow crack growth resistance evaluated per ISO 16770 at 50 °C, and carbon black dispersion rated per ISO 18553. Melt consistency is checked against the supplier’s certified value using ISO 1133-1:2022 at 190 °C/2.16 kg; incoming lots outside a tolerance of ±0.2 g/10 min are segregated because side-wrap lap fusion is sensitive to viscosity drift. When storage relative humidity exceeds 60%, pre-drying at 70–80 °C for 2–4 h in a desiccant hopper is used before extrusion. FB4370 is an external layer compound and is not qualified as a liner for direct hydrocarbon contact. The terminal product is buried gas transmission line pipe under ASME B31.8, operating at pressures up to 10 MPa, where the FB4370 topcoat functions as the mechanical shield against soil stress, rock impingement, and seasonal ground movement.
The side-wrap process imposes a different thermal history than annular cross-head coating because the flat die delivers the melt web to the rotating pipe surface at an angle of 25–35° from the tangent. Spiral-welded water transmission pipe with a helix angle of 45–60° and outer weld bead height up to 1.2 mm requires a minimum melt-web width of 180 mm for pipe diameters above 400 mm. In this configuration FB4370 is extruded at a die-exit melt temperature of 215–235 °C through a flat die with a 0.8–1.2 mm die gap. The first failure associated with low carbon black content is not an immediate extrusion anomaly; it is ultraviolet-assisted surface microcrazing after 8–14 months of uncovered storage at sites with cumulative solar exposure above 5,000 MJ/m², detected as a drop in elongation at break below 100% under ISO 527-2. For this reason the carbon black content is checked by ISO 6964 and kept at 2.0–2.5 wt% before lot consumption. Process water lines are coated to a nominal 2.5–3.5 mm thickness with a tie-layer thickness of 180–220 µm and quenched in water at 15–18 °C. The terminal product is buried or above-grade water transmission pipe in desalination complexes and mining process water networks, where the FB4370 layer must withstand chloride exposure from marine intake lines and intermittent hydrotest water at 20–35 °C.
Offshore subsea flowlines and riser sections coated with FB4370 before concrete weight coating require the topcoat to withstand three simultaneous stress fields: hoop stress from hydraulic testing, point loads from concrete aggregate, and low-temperature impact during stinger overbend deployment. The 3LPE system for this service is applied at a topcoat thickness of 3.5–5.0 mm, which is heavier than onshore classes because the concrete jacket transmits local bearing loads through the PE layer. Steel pipe in outside diameters of 168–323 mm is preheated to 190–205 °C, primed with fusion-bonded epoxy at 90–120 µm, coated with adhesive at 150–230 µm, and coated with FB4370 either by side-wrap or annular cross-head equipment. The die-exit melt is kept in the lower half of the processing window, 210–225 °C, because long subsea tie-in spools have constrained cooling and excessive thermal input generates longitudinal shrinkage that can lift the coating at field-joint cutbacks. After quenching, the FB4370 layer is inspected for holidays at 25–30 kV direct current, and the coated pipe is transferred to a concrete weight-coat station where a 40–60 mm reinforced concrete jacket is applied with a density of 2,240–2,400 kg/m³. The terminal product is submerged pipeline sections under DNV-ST-F101 or API RP 17A, with the FB4370 topcoat exposed to seawater, cathodic protection potentials between -1.15 V and -1.45 V versus Ag/AgCl, and service temperatures from -20 °C to +60 °C.
Annular cross-head coating is specified for small-diameter oil and condensate flowlines from 60.3 mm to 168.3 mm outside diameter because the narrow circumference cannot accommodate the lap geometry of a wide side-wrap web. The FB4370 melt enters a spider-supported annular die at 210–230 °C and is drawn onto the rotating pipe as a tube, with a draw-down ratio between die annulus area and final coated pipe area of 3:1 to 5:1. The tie-layer envelope of 160–200 µm is a lower-bound parameter: if tie thickness falls below 140 µm and the steel surface temperature drops below 175 °C, the FBE/tie/PE interlayer peel strength at 23 °C drops below the acceptance value of 50 N/cm. Spider-line streaks from carbon black agglomeration are a known production failure mode; the die temperature is reduced by 2–3 °C at the spider leg positions and the die is purged after 72 h of continuous operation. The topcoat thickness is controlled at 2.0–2.5 mm, and the coated flowline is quenched in water at 15–20 °C before being cut into spool lengths. The terminal product is onshore wellhead flowline pipe under CSA Z245.21 or ISO 21809-1:2018, handling multiphase fluids with intermittent service temperatures up to 60 °C.

Factory-applied coating of mining slurry and tailings transfer line pipe uses FB4370 as an external corrosion barrier rather than as an internal wear liner, because the transported slurry containing 25–35 wt% silica particles is carried by an internal cement lining or rubber liner. The external surface is exposed to drip water, tailings pond backfill, and occasional rock strikes; the topcoat is specified at 2.5–3.0 mm for 323–610 mm piping. Post-extrusion cooling is delayed with an insulated tunnel for 12–18 s before water quench to reduce differential crystallinity at the spiral weld bead; this avoids a brittle band at the bead crest that was observed as short longitudinal cracks after 6–9 months of outdoor cycling. The cooled FB4370 layer is tested for Shore D hardness per ISO 868 and for adhesion at 23 °C and 60 °C; the 60 °C hot water adhesion test is used because slurry lines operate cyclically at 40–55 °C. The terminal product is above-ground tailings transfer pipe in iron-ore and copper-mining operations, frequently installed in Chile, Australia, and Brazil, where UV exposure exceeds 6,000 MJ/m²/year. Carbon black content of 2.1–2.4 wt% combined with thickness above 2.5 mm provides the UV and impact balance required for a 30-month outdoor installation window.
Induction bends and fabricated spool pieces that cannot pass through a rotary side-wrap line are coated by pre-forming extruded FB4370 sheet and press-molding it over the adhesive tie layer at 190–210 °C. The temperature boundary is critical: below 190 °C, the FB4370/tie interface fails in peel before the FBE/tie interface, producing cohesive drawing of the tie layer rather than an epoxy/steel delamination; above 215 °C, the fusion-bonded epoxy primer can lose its semicrystalline integrity and the tie layer may be displaced at sharp intrados bends. The recommended press dwell is 90–150 s at an applied pressure of 0.25–0.40 MPa, using preheated band heaters set to 200–210 °C. Peel tests on witness coupons per ISO 21809-1:2018 are conducted at 23±2 °C and after 72 h hot water soak at 75 °C; acceptance is 50 N/cm minimum at 23 °C and no interfacial loss at 75 °C. FB4370 sheet is extruded with the same carbon black content as pipe topcoats, and sheet thickness is calculated so that after forming the minimum bend intrados thickness is not less than 2.0 mm. The press-molding route uses pre-extruded sheet because pelletized FB4370 is not supplied as a fine powder for direct flame-spray or rotomolding. The terminal product is a coated induction bend, T-piece, or valve spool intended for buried gas or water service, with coating continuity tested at 15–20 kV direct current.
