    Application of Borealis MDPE FB2410

In factory-applied three-layer polyethylene coating of API 5L X70 longitudinal submerged-arc welded steel pipe for buried gas transmission, FB2410 is extruded as the outer mechanical and corrosion barrier at a nominal 3.0 mm thickness. The compound is processed as a 100 wt% ready-to-extrude material; no additional carbon black masterbatch, antioxidant, or processing aid is introduced at the extruder hopper. The precompounded carbon black level of 2.0–2.5 wt% determined by ASTM D1603-20 satisfies the ultraviolet resistance requirement of ISO 21809-1:2018 without let-down variability. A melt mass-flow rate of 0.7 g/10 min at 190 °C/2.16 kg per ISO 1133-1:2022, combined with a compounded density of 0.940 g/cm³ per ISO 1183-1:2019, provides the low-sag behavior necessary for side-wrap coating of pipe diameters above DN 600.

Production runs on a side-wrap line using a single-screw extruder with L/D 30:1, screw diameter 120 mm, and a barrier screw profile operate with barrel zone temperatures from 180 °C to 230 °C, die-head temperature at 220 °C, and melt temperature at 235 °C. Steel pipe is abrasive blast-cleaned to Sa 2½ per ISO 8501-1:2007, preheated to 200–220 °C, coated with a 80–120 µm fusion-bonded epoxy primer, and immediately overcoated with a 200–250 µm maleic anhydride-grafted adhesive tie layer before FB2410 is applied. Quench water enters at 30 °C and exits below 40 °C to limit internal stress. Thickness verification at four circumferential points per meter must remain within ±0.2 mm of nominal; out-of-tolerance locations trigger cutback and re-extrusion. A recurring production failure mode identified on side-wrap lines is gauge thinning at the 12 o'clock position when the die gap is opened without a corresponding increase in screw rpm; this occurs when the melt temperature falls below 210 °C, causing a viscosity rise that overworks the barrier screw.

Compliance is anchored to ISO 21809-1:2018 for buried or submerged petroleum pipelines, with stress crack resistance tested by ASTM D1693-21, condition B, 10% Igepal, requiring not less than 1000 h to failure. Peel strength of the PE-to-adhesive layer at 23 °C is tested per ISO 21809-1:2018 using a 25 mm width specimen; values below 15 N/cm are considered nonconforming by many project specifications, and cathodic disbondment tests are conducted at 65 °C for 30 days at 1.5 V. FB2410 is not intended for direct application to unprimed steel; omission of the adhesive tie layer results in fusion-bond failure under the peel test. Storage in sealed original packaging at ambient relative humidity below 60% does not require pre-drying; if exposed above that threshold for more than 7 days, hopper drying at 70–80 °C for 2 h restores the required moisture content below 0.02 wt%. Terminal product types include DN 300–DN 1400 API 5L line pipe for onshore gas transmission, crude gathering lines, and multiphase flowlines.

What Does AWWA C215 Require When FB2410 Is Extruded onto Potable Water Transmission Pipe?

Municipal water transmission spools of AWWA C200 steel pipe differ from petroleum line pipe in that the coating must function as corrosion protection in continuously moist soil and must undergo water-contact evaluation at the finished product level. FB2410 is applied at 100 wt% as the extruded polyolefin coating, without dilution by low-density polyethylene, because the compounded density of 0.940 g/cm³ per ISO 1183-1:2019 keeps water absorption below 0.01% after 24 h immersion per ISO 62:2008, maintaining the dielectric barrier needed for cathodic protection. Carbon black dispersion is evaluated by ISO 18553:2002; a microtome dispersion rating below A3 is mandatory to avoid local oxidation cells under AWWA C215-22. The moderate melt viscosity of FB2410 permits flat-die extrusion without excessive head pressure, but the low MFR of 0.7 g/10 min per ISO 1133-1:2022 demands a stable melt curtain at the low line speeds used for large-diameter water pipe.

The application process is a flat-die extrusion onto rotating pipe with line speeds between 1.5 m/min and 4.0 m/min, melt temperature at 215–225 °C, and a minimum coating thickness of 1.8 mm over the weld bead. The steel surface is prepared to Sa 2½ per SSPC-SP 10/NACE No. 2, preheated to 175–205 °C, and primed with a 80–100 µm fusion-bonded epoxy or liquid epoxy primer depending on the coating category. The tie layer thickness is reduced to 120–180 µm because the service load is cathodic disbondment resistance rather than shear load transfer; adhesion is checked after 24 h at 23 °C. Edge trim generated at the die lips is segregated from potable-water product streams unless the finished coating is re-qualified for extraction under NSF/ANSI/CAN 61. A production bottleneck is the temperature window for the epoxy primer; below 175 °C, gel time extends beyond 30 s and produces a chalky interface that causes peel-strength scatter.

Potable water contact approval is verified at the finished coating level under NSF/ANSI/CAN 61, not solely by resin certification. FB2410 as supplied is not adulterated with post-industrial or post-consumer reclaimed material; virgin material addition remains 100 wt%, and start-up purge is not returned to the potable-water product stream. Terminal product types include DN 400–DN 1200 helical-welded steel water mains, raw water intake lines, and force mains in wastewater service where AWWA C215-22 governs the extruded polyolefin coating.

On fittings and bends, the loss of uniform cylindrical geometry changes heat removal rates during quenching, so DIN 30670:2012 certification demands that coating integrity be demonstrated on representative curved specimens rather than straight pipe coupons. FB2410 is processed at 100 wt% virgin material on a rotating jig fitted to elbows, tees, and reducers; the addition ratio excludes recycled material unless otherwise agreed because DIN 30670:2012 requires virgin polyolefin for the coating layer in gas distribution and industrial piping. Long-term stress crack resistance measured by ASTM D1693-21, condition B, with failure above 1000 h is the primary material acceptance criterion for curved surfaces. The compounded density of 0.940 g/cm³ provides sufficient modulus for abrasion resistance while retaining the flexibility needed to coat tight-radius extrados and intrados transitions without mud-cracking.

The downstream production process relies on heated steel precoated with a 60–100 µm fusion-bonded epoxy primer and a maleic anhydride-grafted tie layer, followed by orbital extrusion of FB2410 at 220–230 °C. Because heat removal is non-uniform across the intrados and extrados of a forged elbow, the cooling step is performed in still air or a narrow water mist zone to prevent differential shrinkage cracks and end-zone delamination. Thickness verification on curved surfaces is performed with electromagnetic gauges at no fewer than eight points per fitting, with a minimum of 2.0 mm over the weld cap and 1.5 mm on the crevice-facing intrados. Non-uniform cooling of the extrados can generate residual stress cracks after 72 h; this failure mode is detected on bend specimens extracted from the first fitting of each production campaign.

Oxidation resistance is tested by ISO 11357-6:2018 at 200 °C, with a minimum oxidative induction time of 30 min. Peel strength at 23 °C above 15 N/cm is required for the tie-layer interface. The low MFR of 0.7 g/10 min per ISO 1133-1:2022 provides the melt strength needed for orbital wrapping of DN 50–DN 300 fittings, but extrusion pressure at the die can exceed 250 bar when small-diameter spool pieces are coated at low output. Terminal product types are butt-welded fittings, forged elbows, tees, reducers, and flanged spools installed in European gas distribution stations, compressor stations, and metering skids.

Offshore Spool Jacketing Lines and the Interfacial Shrinkage Reserve of FB2410 over Polyurethane Insulation

Offshore subsea tie-in spools are often insulated with a 30–60 mm layer of polyurethane foam and then overjacketed with extruded MDPE to provide mechanical protection and water tightness. FB2410 is processed at 100 wt% as the outer jacket at a thickness between 3.0 mm and 6.0 mm, depending on spool diameter and deployment depth. The melt strength of the compound allows spiral application over the foam surface without tearing, but the adhesive interlayer must be selected as a low-tenacity mastic or extruded tie resin designed for low-temperature peel rather than structural load transfer. Published data for this specific configuration is limited, so each project must qualify the foam-to-jacket adhesion by thermal cycling and peel testing on machined foam-jacket specimens.

The manufacturing sequence is: pipe welding and non-destructive testing, application of the corrosion coating, injection of polyurethane foam, surface trimming to a smooth cylindrical profile, and then extrusion of FB2410 using a rotating crosshead at 220–235 °C. Cooling water temperature is held at 20–30 °C to avoid foam core deformation and to keep the jacket’s internal stress below the point where end-zone detachment occurs. Jacket shrinkage is evaluated on a machined sample after 1 h at 100 °C; residual shrinkage above 2.5% has caused detachment at the foam termination collars in production spools. Oxidative induction time is verified by ISO 11357-6:2018 at 200 °C, with a minimum of 30 min.

Because ISO 21809-1:2018 does not directly govern insulated spool overjackets, project-specific qualification under DNV-RP-F106:2019 or an equivalent operator standard extracts relevant PE layer properties from ISO 21809-1:2018 and imposes additional impact and thermal-cycling requirements. FB2410 is not formulated for direct adhesion to bare polyurethane foam; an intermediate tie layer is mandatory, and the use of oxidized rework is rejected because it lowers peel strength below the project minimum. Terminal product types include subsea tie-in spools, riser splash-zone protection sleeves, and subsea jumpers installed in mid-water subsea tie-in applications.
