Application of Borealis BorSafe MDPE ME3445

Borealis BorSafe ME3445 is a bimodal PE80 medium-density polyethylene compound processed into solid-wall pressure pipe for buried potable water transmission and distribution mains. Under ISO 12162, the material is classified as PE80, with a minimum required strength of 8.0 MPa at 20 °C for a 50-year hydrostatic design life. Wall thickness calculation under EN 12201-1 and ISO 4427-2 uses a design stress of 6.3 MPa to 6.4 MPa at 20 °C, depending on the national annex and selected service coefficient. This design stress, not the short-term burst pressure, governs the final pressure rating of the extruded pipe.

On a production line built around a 37D grooved-feed single-screw extruder with a barrier screw and a dispersion mixer, the representative processing window for this grade is: feed zone 180 °C to 195 °C, compression zone 195 °C to 210 °C, metering zone 210 °C to 220 °C, and die head temperature 200 °C to 215 °C. Melt temperature measured by immersion thermocouple at the die entry should remain between 195 °C and 215 °C. The melt pressure before the screen changer is normally held between 180 bar and 250 bar. A progressive pressure rise toward 280 bar during a shift does not indicate improved plasticating efficiency; it is typically caused by screen-pack blinding with carbon black agglomerates, oxidized gel particles, or metal fines introduced with contaminated regrind. If the pressure reaches 280 bar, the screen pack should be changed before the inner pipe surface develops periodic roughness that disturbs ultrasonic wall-thickness scanning and creates false reject signals at the calibration sleeve.

Calibration vacuum should be set between -0.3 bar and -0.6 bar relative to atmosphere. At vacuum levels below -0.3 bar, intermittent loss of contact between the pipe and the calibrator generates a wave pattern in wall thickness; above -0.6 bar, drag on the outer surface can produce internal scoring and output oscillation on smaller-diameter lines. The distance between the die lip and the calibrator inlet is commonly 20 mm to 40 mm for diameters from 110 mm to 250 mm, but published data for this specific configuration is limited and should be confirmed by start-up trials on the individual line. Cooling tank water temperatures are normally staged, with the first spray bath held at 30 °C to 35 °C to reduce sag, followed by subsequent baths at 15 °C to 20 °C to control residual shrinkage.

Slow crack growth resistance is relevant in potable water service because shallow surface scratches from backfill or installation tools can transition into brittle fracture over long service periods. The notched pipe test described in ISO 13479 is used to rank this property. A short-term hydrostatic test under ISO 1167 at 20 °C for 100 h is a batch release requirement, but the pass/fail value alone does not predict residual lifetime after field damage. For chlorinated potable water, continuous free chlorine residuals above 2.0 mg/L at water temperatures above 30 °C can accelerate slow crack growth in PE80 grades, and the base ISO 9080 extrapolation does not include oxidative disinfectant ageing. Published data for ME3445 in chlorinated water under ISO 13479 conditions is limited. Network designers therefore either apply a derating factor or select a higher chlorine-resistant polyethylene grade when the distribution system operates with persistently elevated chlorine residuals.

Because the compound is supplied as a black pipe grade, carbon black content is specified in the range 2.0 % to 2.5 % by mass under ISO 6964. This loading provides weathering resistance for above-ground storage prior to burial, but it also places a practical upper limit on regrind addition. Reclaimed black pipe scrap should not exceed 10 % by mass of the feed unless the line is fitted with continuous melt-pressure monitoring and a melt pump, because carbon black agglomerate population rises with repeated heat history and screen-pack residence time.

What Limits the Maximum Operating Pressure in Buried Gas Distribution Pipe Made from PE80 ME3445?

For gas distribution systems, the material must demonstrate resistance to rapid crack propagation, slow crack growth, and long-term hydrostatic failure under ISO 4437-1. The allowable operating pressure for PE80 gas pipe is lower than that of PE100 for the same SDR because the minimum required strength is lower. In many national certification schemes, the maximum operating pressure for a 110 mm SDR 11 PE80 gas main at 20 °C is limited to 0.4 MPa or lower, depending on the design factor and third-party damage risk adopted in the relevant national annex. The exact MOP is set by the network operator after applying the design rules from the applicable ISO 4437 part, not by the resin supplier.

Rapid crack propagation dominates gas pipeline design at low temperature. ISO 13477 small-scale steady-state testing determines the critical pressure at 0 °C. For a 110 mm SDR 11 PE80 pipe, the critical pressure is lower than that of an equivalent PE100 pipe, and product-specific S4 data for ME3445 is limited. Gas network approvals therefore rely on third-party certification and batch verification according to the national annex rather than vendor datasheet values. In practice, this means the pipe wall selected for a gas main is often one SDR class heavier than would be used for a water main at the same pressure, specifically to retain a margin against long-distance crack propagation.

Gas pipe production differs from water pipe production in that the pipe is usually black with coextruded yellow stripes or has a solid yellow outer layer. The stripe extruder should maintain a melt temperature within 5 °C of the main melt stream to prevent interfacial weld-line weakness at the stripe boundary. On grooved-feed extruders, the same pressure-screen behavior described for water pipe applies; however, gas pipe specifications typically impose stricter limits on melt-flow variation because field fusion jointing requires a narrow MFR window. The MFR of the compound, measured under ISO 1133-1 at 190 °C and 5 kg, is normally below 1.0 g/10 min. A shift of more than 0.1 g/10 min across a production campaign can alter butt-fusion heating time requirements and should trigger a feedstock change or process audit. Electrofusion joints in gas service are qualified under ISO 12176-1 and require pipe surface scraping to a defined depth, normally 0.1 mm to 0.2 mm, to remove the oxidized skin before fitting installation. If ambient temperature is below 5 °C, power input must be adjusted according to the fitting manufacturer’s correction table rather than the standard fusion record.

In copper concentrator tailings and wet-process phosphoric acid plants, PE80 MDPE pipe has been used for low-pressure abrasive slurry laterals where the carrier liquid is aqueous and the temperature remains below 40 °C. The medium-density polyethylene matrix provides a balance between stiffness and slow crack growth resistance, but the abrasion resistance is not equivalent to UHMWPE. When line velocity exceeds 2.5 m/s in a 100 mm nominal diameter line carrying 15 wt% silica sand, elbow wear rates increase nonlinearly. Published data for this specific configuration is limited, and wear life should be established by a plant-side coupon test rather than extrapolating from standard slurry abrasion tables. Mechanical joining is avoided in buried slurry lines where differential settlement occurs; instead, butt fusion is used to produce fully restrained joints. The fusion procedure follows ISO 21307, with interfacial pressure held at 0.15 MPa during heating and cooling under pressure until the joint temperature falls below 60 °C. The material is not suitable for concentrated sulfuric acid above 50 % at temperatures above 25 °C, and the pipeline operator must verify chemical resistance against the specific dissolved species using chemical resistance tables based on ISO/TR 10358 or the pipe manufacturer’s supporting documentation.

Irrigation Lateral Networks Receiving Chlorinated Fertigation Pulses

Agricultural distribution systems operate under intermittent pressure, frequent pump starts, and exposure to sodium hypochlorite and fertilizer salts. PE80 medium-density pipe in this service is qualified under ISO 8779, but the pressure rating must be reduced when the water temperature exceeds 25 °C. In a buried trickle-irrigation mainline, repeated surge pressure from pump start-up is limited to 1.5 times the nominal pressure rating for fewer than 10 cycles/day. Above that daily cycle count, fatigue crack initiation can shift from the inner wall surface to the outer wall at a butt-fusion joint. Connections should be made by electrofusion or compression fittings with insert stiffeners. The pipe must not be used above ground without a weathering-stabilized outer surface or UV-protective sheathing, because the black outer layer alone does not prevent surface embrittlement during multi-season exposure.

When Butt-Fusion Welding Is Carried Out Below 5°C Ambient on PE80 Pressure Pipe

Low-temperature field welding of ME3445 pipe requires an enclosed shelter and heater-plate temperature verification at the pipe wall. The standard butt-fusion sequence is defined in ISO 21307. The heater plate surface temperature should be 200 °C to 220 °C, and the interfacial pressure during heating should be 0.15 MPa. At ambient temperatures below 5 °C, the heating time is increased by 15 % to 30 % relative to the nominal value, because heat loss along the pipe wall produces a colder fusion zone at the inner and outer edges. The most common field failure mode reported in contractor quality records under these conditions is a brittle separation at the fusion line with a joint efficiency below 70 % when the outer weld bead is removed and a tensile test is performed according to ISO 13953. Such failures are not caused by a resin defect; they arise from insufficient soak time or from opening the machine before the cooling pressure has been released.

After the heater plate is removed, the open-close time must remain below 5 s for diameters of 200 mm and smaller. Longer plate transfer times permit surface oxidation and reduce bond strength. The joint is cooled under pressure until the interface temperature falls below 60 °C. Cooling periods below 10 min for 110 mm SDR 11 are not recommended. Where wind speed exceeds 10 km/h, a shelter is required because differential cooling causes asymmetric residual stress that is not visible during bead inspection but can produce premature failure under longitudinal bending.

Intermittently pumped sewage force mains represent a more demanding slow crack growth environment than potable water because the pipe is periodically depressurized and exposed to sulfide-derived acids at the crown. The pipe wall is selected at PE80 pressure class but with a minimum SDR 17 for pressure operation. The design must account for negative surge during pump shutdown; vacuum in the line can pull groundwater into the joint space and promote external stress corrosion on the outer wall. Electrofusion saddle outlets are preferred over mechanical saddles because they eliminate the gasket degradation path observed with elastomeric seals in septic sewage. Installation records from municipal contractors indicate that socket fusion is not recommended for this grade in force-main service because the lower melt-flow rate increases the risk of cold fusion at the socket base. Injection molding of thick-wall pipe fittings from ME3445 is limited to short-flow-path segments because the low MFR raises filling pressure; published molding parameters for this specific configuration are limited.
