Application of Borealis BorSafe MDPE ME3440

Three-Layer Polyolefin Coating for Buried Gas Transmission Pipeline and the Indentation Resistance Constraint

In a three-layer polyethylene system, the outer topcoat is not a simple water shield; it is the layer that absorbs backfill stress, resists stone penetration during compaction, and maintains adhesion to the grafted copolymer mid-layer. BorSafe MDPE ME3440 is specified as the topcoat material when the project demands a balance between slow crack growth resistance and extrusion melt stability. The system is normally qualified against ISO 21809-1:2018 for buried or submerged pipeline polyolefin coatings, with the steel surface prepared to ISO 8501-1 cleanliness grade Sa 2.5. Angular grit blasting is controlled to produce an anchor profile in the range of 50 µm to 90 µm, because a deeper profile increases the risk of holidays at the fusion-bonded epoxy interface. Dust class is held to a maximum of class 2 before the first coating layer is applied.

The application sequence begins with induction preheating of the pipe body to a temperature window that keeps the fusion-bonded epoxy primer within its gel time while avoiding premature cure. After the epoxy primer is deposited at a dry film thickness of 60 µm to 120 µm, the adhesive copolymer is extruded to a thickness of 170 µm to 250 µm. BorSafe MDPE ME3440 is then side-wrapped or cross-head extruded over the adhesive layer. Barrel temperatures are typically maintained from 200 °C to 230 °C, with the melt temperature entering the die held in the upper third of that range to avoid interfacial cooling. Topcoat thickness is selected from the tables in ISO 21809-1:2018; for a nominal pipe outside diameter above 500 mm, project specifications frequently require a topcoat between 2.5 mm and 3.0 mm. Thickness below that threshold reduces indentation resistance under rock shield backfill. Thickness above that threshold increases cooling time and can lower line speed if the quench bath length is fixed.

Water quenching is applied immediately after the topcoat exits the nip roll. Residual heat must be removed quickly enough to prevent the adhesive layer from re-melting and sagging, but not so quickly that the MDPE surface freezes with internal stress. Exit temperature from the quench tunnel is held below 70 °C before holiday detection. Holiday testing voltage is calculated from the topcoat thickness, commonly in the 15 kV to 25 kV range for a 2.5 mm to 3.0 mm MDPE layer. The resulting coated pipe is suitable for buried natural gas transmission lines, where the outer layer must survive pipeline laying, backfilling, and long-term exposure to soil stress without cracking at the FBE-steel interface.

Why Does Offshore Multi-Layer Extrusion Require Tighter Melt-Temperature Control Than Onshore Coating?

Offshore flowline coating differs from onshore pipeline coating in one limiting variable: the pipe wall is often thinner relative to its diameter, and the coating must survive reeling, subsea laying, and long-term hydrostatic compression without disbondment. BorSafe MDPE ME3440 is used as the outer layer in a three-layer polyethylene system when the design temperature and water depth permit medium-density polyethylene instead of high-density or polypropylene topcoats. The governing specification remains ISO 21809-1:2018, but project documents frequently add DNV-RP-F106 as a supplementary requirement for submerged service. Adhesive layer thickness is held between 180 µm and 250 µm, while the topcoat is commonly specified from 3.0 mm to 5.0 mm for pipe outside diameters above 323.9 mm. The thicker topcoat increases thermal mass, requiring the cooling section to be longer than that used for onshore gas pipe coating.

Melt-temperature control becomes the decisive process parameter because the MDPE topcoat must remain within a narrow viscosity window during side-wrap or cross-head extrusion. A melt temperature below 210 °C raises the risk of poor fusion at the adhesive interface, while a melt temperature above 230 °C can cause the adhesive copolymer to degrade at the interface and release volatiles that form voids. Extruder barrel profiles are set from 200 °C to 225 °C, and screw speed is adjusted to maintain a melt pressure at the die that does not fluctuate more than a few percent. Induction preheating of the steel pipe is matched to the line speed so that the FBE primer reaches its specified cure window before the adhesive and topcoat are applied. Internal water spray cooling is used on some coating lines to remove heat from the steel side, but the flow rate is balanced against the thermal contraction of the MDPE.

Published long-term peel resistance data for BorSafe MDPE ME3440 in submerged service at temperatures above 40 °C is limited; qualification testing under project-specific conditions therefore carries more weight than generic datasheet values. The finished offshore flowline or riser section is subjected to holiday detection, peel adhesion testing, and cathodic disbondment evaluation before shipment. The coated pipe is suitable for subsea flowlines, riser sections, and J-tube segments where the outer coating must withstand installation loads without separating from the adhesive layer.

Buried steel water transmission mains coated with extruded medium-density polyethylene represent a separate compliance path from oil and gas line pipe because the governing specifications focus on water immersion, soil stress, and external cathodic protection compatibility. The relevant documents are AWWA C215 for extruded polyolefin coatings on steel water pipe and DIN 30670:2012 for polyethylene coatings of steel pipes and fittings. BorSafe MDPE ME3440 is applied as a single-layer exterior coating over blast-cleaned steel. Centrifugal blasting removes mill scale to ISO 8501-1 Sa 2.5, and the anchor profile is kept in the 40 µm to 75 µm range. The pipe is preheated to 150 °C to 180 °C before the MDPE is extruded through a cross-head die directly onto the rotating pipe surface.

Coating thickness for municipal water mains is typically specified between 1.8 mm and 2.5 mm, depending on pipe outside diameter and burial depth. Carbon black content is held at 2.0 wt% to 2.5 wt% to provide ultraviolet resistance during above-ground storage. Water quenching reduces the pipe surface temperature to below 65 °C before final inspection. Holiday detection is performed at a voltage calculated from the coating thickness, and the coated pipe enters service in buried water transmission lines, pump station manifolds, and intake piping where the exterior coating must resist wet-dry cycling without peeling.

When Girth Weld Coating Is Applied by Injection Molding, Clamp Force and Gate Location Determine Holiday-Free Performance

Field joint coating is the most geometry-sensitive downstream use of BorSafe MDPE ME3440 because the weld zone has a larger outside diameter than the mill-applied coating and the joint area is heated under difficult field conditions. The applicable standard is ISO 21809-3 for field joint coatings, with additional project requirements for adhesion and cathodic disbondment resistance. The joint area is blasted to ISO 8501-1 Sa 2.5, preheated to remove moisture, and then coated with an epoxy primer. The MDPE is injection molded into a split-shell mold that surrounds the girth weld. The compound is dried before processing if ambient relative humidity exceeds 60%; typical drying conditions are 70 °C to 80 °C for 2 hours to keep residual moisture below 0.02 wt%.

Barrel temperatures for the portable injection molding unit are set from 210 °C to 230 °C, and injection pressure is maintained in the 60 bar to 100 bar range depending on part flow length. Clamp force is calculated from the projected area of the split shell and the melt pressure inside the cavity; insufficient clamp force allows flash to form along the parting line, which must then be removed and retested. Gate location is placed to fill the thickest section first and to avoid air entrapment at the junction between the field joint coating and the mill-applied topcoat. Mold temperature is kept below 60 °C to shorten demolding time, but not so low that the MDPE skin freezes before the core of the joint cools. The finished girth weld joint is holiday-tested and checked for peel adhesion before the pipeline section is lowered into the trench or passed over the stinger.

Steel pipe piles in tidal splash zones are coated with extruded MDPE when the structure must face both ultraviolet exposure and impact from floating debris without a concrete jacket. BorSafe MDPE ME3440 is applied as a single-layer or two-layer exterior coating over blast-cleaned steel prepared to ISO 8501-1 Sa 2.5. The governing specification is usually NACE SP 0185 for corrosion protection of steel piles, with additional reference to ISO 21809-1:2018 when the coating system includes an epoxy primer and adhesive layer. Coating thickness for splash-zone piles is commonly specified from 3.0 mm to 6.0 mm, because the outer surface must resist abrasion from berthing loads and swinging marine hardware.

Extrusion onto pipe piles is performed with the pile rotating on turning rolls, while a single-screw extruder delivers the MDPE through a flat die and pressure roll. Die lips are adjusted to produce a slightly thicker layer at the pile toe, where impact stress is highest. Water quench cooling is controlled to avoid ripples on the coated surface, and final inspection includes holiday detection over the full coated length. Published field aging data for this specific configuration of medium-density polyethylene on marine piling is limited, so coating thickness selection is conservatively biased toward the upper end of the specified range. The coated pile enters service in berthing dolphins, mooring piles, and bridge fender systems where the MDPE layer functions as both a corrosion barrier and a mechanical impact absorber.
