Application of Borealis Borlink XLPE LS4201R

When a 0.6/1 kV Distribution Cable Is Required to Pass 90 °C Wet Ageing

Adhesion between Borealis Borlink XLPE LS4201R and copper conductor in a 0.6/1 kV distribution cable is governed by conductor preheat temperature, crosshead draw ratio, and removal of low-molecular-weight silane condensation by-products at the conductor-insulation interface. In a production-scale 60 mm barrier-screw extruder with 25:1 L/D and 2.5:1 compression ratio, melt temperature is maintained at 170–190 °C; the screen pack is 40/60/40 mesh; extrudate exits the die at 1.2–1.6 times conductor diameter before vacuum sizing. The formulation ratio for Sioplas moisture-curing is 95 wt% LS4201R base compound to 5 wt% catalyst masterbatch, with no additional peroxide or silane required on the extrusion line. Compliance is evaluated under IEC 60502-1:2021; tensile strength and elongation at break of insulation are tested per IEC 60811-501:2012, and hot-set is evaluated per IEC 60811-507:2012 at 200 °C and 0.2 MPa. The cable is moisture-cured in a sauna at 70–85 °C for 4–8 h before hot-set validation. Terminal products include N2XY and NA2XY low-voltage distribution cables, 0.6/1 kV underground feeder circuits, and cable riser installations. Processing boundary: melt temperature above 200 °C for longer than 10 min causes localized gel formation and melt pressure drift of 5–8 bar over a 4 h production run when the feed hopper is left open at relative humidity above 60%.

What Restricts Wet Ageing Margin in Building Installation Wire Insulation?

The main constraint in building installation wire is not short-term dielectric strength but retention of elongation at break after long-term exposure to condensation inside conduit. For H07Z-K-type halogen-free building wire, LS4201R is loaded at 95 wt% with 5 wt% catalyst masterbatch; a colour masterbatch is added at 1.0–2.0 wt% only where harmonised colour coding requires it. Extrusion is performed on a single-screw extruder with 24:1 L/D, compression ratio 3:1, and barrel zone settings from hopper to head of 150/165/175/180/185 °C. The conductor is preheated to 90–110 °C before entering the crosshead, and the insulated wire enters a water trough at 20 °C. Crosslinking is completed at ambient temperature within 7 days or in a sauna at 75 °C for 4 h. Compliance is tested under EN 50525-3-31:2011, single-wire flame propagation under IEC 60332-1-2:2015, and halogen acid gas evolution under IEC 60754-1:2011. Terminal product types include 450/750 V H07Z-K flexible building wires, fixed installation conductors in surface conduit, and internal wiring inside distribution boards. Contact with aggressive amine-containing sealing pastes must be avoided because amine species can deactivate the moisture-cure catalyst and reduce final crosslink density, producing hot-set elongation above 175% at 200 °C.

Utility-scale photovoltaic string wiring imposes a 25-year service life under 1500 V DC bias, high UV irradiance, and thermal cycling from -40 °C to 120 °C on module backs. For EN 50618 solar cable construction, LS4201R is used at 95 parts by weight; catalyst masterbatch is added at 5 parts by weight; carbon black and UV stabiliser masterbatch is added separately at 6–8 parts by weight to achieve weathering resistance and adequate dissipation of surface charge. The compound is extruded onto tinned copper conductor of 0.25–10 mm² cross-section at 170–190 °C, then moisture-cured in a sauna at 75–85 °C for 4–8 h. Compliance is evaluated under EN 50618:2014 and IEC 62930:2017, including insulation resistance after 336 h in water at 85 °C and long-term DC voltage stability testing at 1.5 kV. Terminal products include H1Z2Z2-K single-core PV cables, PV1-F solar cable types, and module interconnect leads. A production-scale failure observed in this configuration is surface roughness increase when carbon black masterbatch dispersion is incomplete; if filter pack pressure rises by more than 10 bar during an 8 h run, the masterbatch carrier has become incompatible with LS4201R and the batch must be quarantined for dispersion testing under ISO 18553:2002.

In process plants where 4–20 mA signals share a tray with 690 V motor circuits, insulation electrical stability and low capacitance change are primary acceptance criteria for control and instrumentation cables. LS4201R is loaded at 95 wt% with 5 wt% catalyst masterbatch; no plasticiser is added because low-temperature flexibility is maintained by the molecular architecture of the base compound. The downstream process involves multi-wire twisting, total shielding with aluminium/polyester tape, inner sheath extrusion, and final LS4201R insulation extrusion at line speeds of 300–800 m/min for conductor cross-sections below 1.5 mm². Crosslinking is completed at 70–85 °C for 4–8 h. Compliance is checked under EN 50288-7:2005 for instrumentation cables and IEC 60092-376:2017 for shipboard control cables. Terminal product types include RE-2X(St)Yv instrumentation cable, offshore platform control cable, and process automation fieldbus cables. The compound must not be exposed to open steam lines before cure; contact with liquid water at the feed throat causes surface porosity and a reduction in elongation at break of 10–20% compared with dry-feed processing.

Thin-wall automotive primary cable at 0.35 mm insulation wall thickness shifts the processing limit from extrusion output to concentricity control and copper adhesion. LS4201R is added at 100 phr, catalyst masterbatch at 5 phr, and processing aid at 0.2 phr. The extrusion line uses a 30:1 L/D high-speed extruder, laser diameter gauge for wall-thickness tolerance of ±0.03 mm, and an inline spark tester at 2.5 kV AC. Line speed is maintained up to 600 m/min for conductor sizes of 0.35–1.0 mm². Cure is completed at 75 °C for 4 h in a forced-air oven. Compliance is evaluated under ISO 6722-1:2011 and, for German automotive supply chains, LV 112-1:2020. Terminal product types include ISO Class C primary cable, engine compartment harness conductors, and door harness wiring. Published production-scale data for LS4201R in thin-wall automotive line speeds above 800 m/min is limited; a pilot run at 600 m/min is therefore recommended before qualification. The compound must not be combined with mineral flame-retardant masterbatch in this wall-thickness range because filler particles above 5 µm create surface defects detectable by the spark tester.

Appliance internal wiring rated 105 °C or 125 °C under UL AWM requires rapid moisture cure without leaving low-molecular-weight silanol residues that could corrode brass terminals. LS4201R is loaded at 95 wt% with 5 wt% catalyst masterbatch; no external filler is used for conductor sizes of 0.14–0.5 mm². Extrusion is run at melt temperature 160–180 °C with conductor preheat 90–110 °C, followed by water-bath cooling at 20 °C and moisture cure at 75 °C for 4 h. Compliance is checked under UL 758:2018, UL 1581:2001, and CSA C22.2 No. 210.2:2016. Terminal product types include AWM Style 3321 hook-up wire, motor lead wire, and internal wiring for domestic appliances. The lower melt temperature in this scenario is deliberate: higher temperatures increase the risk of premature crosslinking in the crosshead and reduce the processing window to less than 10 min, which is insufficient for long production runs without screen-pack cleaning.
