Application of Borealis Borlink XLPE LE4201R

In low-voltage building wire production, LE4201R is received as natural peroxide-containing XLPE granules and inspected for density at 23 °C according to ISO 1183-1, and for melt flow rate at 190 °C under a 21.6 kg load according to ISO 1133-1. The compound is not hygroscopic to the extent of polyamide or polyester, but surface condensation on granulate transferred from a cold warehouse into a warm extruder hopper can generate sufficient local moisture to create pinholing at the die. In 0.6/1 kV building wire produced to IEC 60502-1, the material is extruded directly over solid or stranded annealed copper conductors from 1.5 mm² to 35 mm². Conductor preheating is set between 60 °C and 80 °C because a cold conductor surface quenches the inner melt wall and may produce under-cured, low-elongation insulation. Extrusion uses a 60 mm or 90 mm single-screw extruder with a polyethylene barrier screw and 24:1 to 30:1 L/D. Barrel temperatures are tapered from 120 °C to 140 °C, while the crosshead is held at 115–125 °C. A pressure-type crosshead with concentric tip and die controls wall thickness through eccentricity gauging rather than through draw-down ratio. The curing tube operates at 180–220 °C with steam or nitrogen as the heating medium. Peroxide decomposition forms a three-dimensional network through the insulation wall, but residual cumyl alcohol and acetophenone remain unless the cable is degassed. Degassing at 60–70 °C for 48–72 h is standard where conductor tarnishing and odour must be controlled. Finished cable constructions include 450/750 V single-core insulated conductors, 0.6/1 kV multi-core power cables, and North American 600 V XHHW-2 conductors tested to UL 44 and CSA C22.2 No. 38. The insulation material is tested in the finished cable according to IEC 60502-1, and hot-set testing under IEC 60811-501 requires elongation under load to remain below 175% at 200 °C with permanent set below 15% after unloading.

Why Does Thin-Wall Automotive Primary Cable Demand Reduced Scorch Sensitivity?

Thin-wall automotive primary cable insulation from LE4201R is used on bare copper or tinned copper conductors with cross-sections from 0.13 mm² to 2.5 mm². Insulation thickness specified by ISO 6722-1:2011 for Class C and Class D cables can fall to 0.20 mm at small conductor sizes. At this wall thickness, a gel particle or pre-crosslinked speck becomes a visible surface lump and a possible dielectric weakness. Extrusion is performed on a 45 mm or 60 mm 24:1 single-screw line feeding a compact pressure crosshead. Die-head pressure is maintained above 250 bar to wet the conductor and prevent air entrapment in the cone. Melt temperature is limited to 115–125 °C. Scorch tendency is monitored continuously by head-pressure drift over a 4 h production campaign. A positive drift exceeding 15 bar/h indicates premature crosslinking in the adaptor or screen pack and requires immediate screw-speed reduction or head cleaning. The finished automotive wire is tested for long-term heat ageing, cold winding, abrasion, and flame propagation according to ISO 6722-1:2011, with OEM-specific verification under LV 112 where specified. LE4201R contains no halogenated flame retardant. Automotive designs that must pass the flame requirements of ISO 6722 apply a flame-retardant tape or jacket over the primary insulation rather than modifying the XLPE body. For Class E or Class F thin-wall constructions, published data for LE4201R is limited; qualification must be conducted on the finished cable and the specific crosslinking line.

When Photovoltaic Insulation Must Separate DC Electrical Stress from Damp Heat Ageing

Photovoltaic DC cable insulation described in EN 50618:2014 and IEC 62930:2017 is a single-core construction with tinned copper conductors from 1.5 mm² to 16 mm². The insulation layer, applied beneath a halogen-free flame-retardant sheath, is not compounded with flame retardants or conductive fillers. LE4201R is extruded through the same continuous-vulcanization line used for building wire. Curing conditions must bring the insulation wall to at least 180 °C for sufficient residence time to satisfy hot-set requirements. After curing, degassing is mandatory before sheath application because residual cumene and acetophenone increase tan δ and can promote wet leakage current under 85 °C and 85% relative humidity. The damp-heat sequence of 1000 h is performed according to IEC 60068-2-78. The finished cable is subsequently exposed to wet leakage current testing under EN 50618, where ionic contamination and porosity at the conductor-insulation interface become failure sites. Production control therefore includes optical inspection of stripped cross-sections at 40× magnification. The compound cannot be used as the outer sheath because it lacks metal-hydrate or intumescent flame-retardant fillers. Sheathing is completed separately with a halogen-free compound that meets the outer-sheath requirements of EN 50618. Insulation thickness is taken from EN 50618 Table 1, and eccentricity is controlled by an x-ray or optical diameter gauge before the curing tube. Published third-party ageing data for LE4201R under the 25-year Arrhenius ageing protocols of EN 50618 is limited; certification of a photovoltaic cable is completed on the final construction and not on the raw compound alone.

When multi-element instrumentation cables require a thin primary insulation, LE4201R is extruded over 0.5 mm² to 2.5 mm² stranded conductors for signal pairs and triads. The construction standard for metallic screened cables is EN 50288-7 for 300/500 V. Insulation resistance is measured after 24 h at 70 °C. Wall thickness is typically 0.35–0.50 mm, which is less sensitive to minor gel specks than automotive thin-wall. The primary insulation is not flame-retardant modified; the overall cable meets EN 60332-1-2 through the outer sheath or tape. The dielectric constant of the crosslinked polyethylene is about 2.3, and eccentricity is the main operator-controlled variable for impedance consistency. Graphite-coated screening tapes must be separated from the XLPE by a polyester wrapper unless the tape is applied over a separator to prevent conductive-particle migration into the primary layer. Published data for LE4201R in this specific construction is limited; its use follows standard XLPE low-voltage insulation practice rather than a cable-specific compound approval.

For appliance internal wiring rated under UL 758 in North America, XLPE insulation is selected where the style requires higher heat resistance than PVC. LE4201R is extruded onto 18 AWG to 10 AWG stranded copper conductors with wall thickness from 0.30 mm to 0.80 mm depending on the style and voltage rating. The insulated single core is used as a lead wire inside enclosures or fabricated into multi-conductor cable constructions. Crosslinking is completed by continuous vulcanization, and the melt window of 115–125 °C is maintained to preserve dielectric strength without introducing scorch retarder that could lower cure density. UL 1581 flame testing applies; LE4201R alone does not meet VW-1 because it contains no flame-retardant filler. Styles requiring VW-1 must include an outer flame-retardant covering or use a different insulation compound. The finished wire is conditioned and evaluated for tensile strength, elongation, heat deformation at 121 °C, and accelerated ageing at 136 °C for 168 h under UL 1581. Published data for LE4201R in specific UL style numbers is limited because UL assigns styles to the final construction, not to the raw compound.

Marine low-smoke cable insulation and the separator requirement

Marine and offshore cable designs described in IEC 60092-351:2004 use XLPE primary insulation beneath halogen-free low-smoke sheaths. LE4201R is extruded onto tinned copper conductors from 1.5 mm² to 300 mm² for power, lighting, and control circuits. The insulation is not a low-smoke sheath compound; it has no intumescent or metal-hydrate filler, so the outer sheath carries the flame-retardant and smoke-density functions. A separator tape or extruded barrier is inserted between the XLPE insulation and the LSZH sheath when blocking is observed after long-term heat ageing in vented ovens. Insulation thickness follows the 0.6/1 kV tables in IEC 60092-351, and the finished cable is tested for hot set, elongation, cold impact, and smoke density. Because marine specifications such as NEK 606:2016 require documentation of fluorinated and halogenated constituents, the natural XLPE formulation of LE4201R aids the material declaration, although the complete cable certification still requires testing of the sheath, bedding, and armour. Extrusion campaigns for marine cable are typically shorter than building-wire campaigns, and the CV line is purged after each run to remove oxidized material from the screen pack that would otherwise produce gel specks in the next order. Published data for LE4201R in this specific configuration is limited; no independent qualification should be inferred from raw compound limits alone.
