    Application of Bada AG BADAFLEX® SEBS-Comp. UL TPE-S 70A FR01

For USB-C 100 W power delivery cables, retractable flat-cable chargers, and USB4 40 Gbps peripheral harnesses, the outer jacket and connector strain relief are processed from BADAFLEX® SEBS-Comp. UL TPE-S 70A FR01 as a neat compound without carrier resin dilution. The formulation addition ratio in the elastomeric jacket is therefore 100 wt% of the jacket layer; in a cable with an outer diameter of 3.2 mm to 4.8 mm, the jacket contributes 18–24 wt% of finished cable mass, depending on shield coverage and filler count. The compliance structure for this segment is governed by UL 94 V-0 at the finished wall thickness, UL 1581 VW-1 vertical flame progression on the completed cable assembly, and IEC 62368-1:2023 fire enclosure and combustible material clauses applicable to audio/video, information technology, and communication technology equipment. Tubing extrusion is performed on a single-screw extruder with L/D 25:1–30:1, a barrier screw having a compression ratio of 2.5:1–3.0:1, and a 100 µm screen pack ahead of the die; melt temperature at the die is maintained at 190–210°C, the first cooling trough is held at 15–25°C, and line speed is adjusted to hold jacket wall thickness at 0.7–1.2 mm while vacuum calibration maintains concentricity within ±0.05 mm. Overmolded connector strain reliefs are produced by insert injection molding with a cold runner tool, gate land 1.0–1.5 mm, injection velocity 30–60 mm/s, holding pressure 50–70 MPa, and cooling time 8–15 s to avoid sink marks adjacent to the USB-C plug. Published data for the specific grade at jacket wall thickness below 0.5 mm is limited; the processor must verify UL 94 classification on production-thickness plaques rather than relying on a generic Yellow Card value. Terminal product types include USB-C to USB-C 100 W power delivery cable jackets, docking station cable grommets, retractable travel charger bushings, and USB4 peripheral strain reliefs.

What Limits Insert Overmolding of Mode 3 EV Charging Connector Strain Reliefs?

Insert overmolding of Mode 3 AC charging connector strain reliefs imposes a thicker cross-section than cable jacketing and shifts the dominant failure mode from flame propagation to gate-freeze void formation at the cable insertion boundary. BADAFLEX® SEBS-Comp. UL TPE-S 70A FR01 is introduced as the entire elastomeric overmold phase at 100 wt%; in a typical single-phase 16 A portable EVSE cable with a 4.8 mm overall diameter, the overmold weighs 35–60 g per plug and therefore comprises 4–8 wt% of total connector mass, with the balance distributed between the flame-retardant polyamide or polycarbonate housing and the copper-alloy contacts. Insert molding is performed on a vertical clamping machine with 120–180 t clamp force using a single-cavity or twin-cavity tool; the gate is a fan type with width 2.5–3.0 mm and land 1.5 mm. Melt temperature is controlled at 195–215°C, mold temperature at 25–40°C, and injection velocity is reduced to 20–40 mm/s to eliminate jetting streaks on the visible outer surface; holding pressure is set at 40–60 MPa for 4–8 s, after which a pressure transducer near the gate detects premature gate freeze that would otherwise propagate void defects along the cable insertion mandrel. The regulatory framework for the component includes IEC 62196-1:2022 for plugs, socket-outlets, vehicle connectors and vehicle inlets, EN 50620:2017 + A1:2019 for EV charging cables, UL 2251 for plugs, receptacles and couplers used with electric vehicles, IEC 60754-2 halogen acid gas emission with an acceptance limit below 0.5% by weight HCl equivalent, IEC 61034-2 smoke density evaluation, UL 94 V-0 at the actual overmold thickness, and IEC 60695-2-11 glow-wire exposure at 750°C without ignition of adjacent parts. The manufacturer must list the exact overmold section thickness on the UL Yellow Card because flame-retardant performance in SEBS compounds is thickness-dependent, and a single 3.0 mm plaque classification is not automatically transferable to a 1.8 mm boot wall. Pre-drying is required when ambient relative humidity exceeds 60%; a dehumidifying dryer set at 70°C for 2 h prevents surface porosity at the cable insertion boundary. Terminal product types are Mode 3 EV charging plugs, portable EVSE cable connectors, charging coupler damping collars, and cable strain relief boots for wall-mounted AC charging stations.

In IP65-rated industrial control panel cable bushings and motor terminal grommets, residual compression set after thermal cycling is the primary installation reliability variable because bushing retention force decays if the sealing lip loses radial recovery. The compound is injection molded as a neat elastomer at 100 wt% of the part; component wall thickness is set at 1.5–3.0 mm for panel cutouts from M12 to M32, and finished part mass ranges from 8 g to 35 g per grommet. Compliance for low-voltage switchgear and controlgear assemblies is anchored to IEC 61439-1:2020, ingress protection is evaluated under IEC 60529 with a requirement of IP65 for indoor installations, and flammability is assessed by UL 94 V-0 at 1.5 mm section thickness. Molding is performed on a 120–200 t injection molding machine with a cold runner sub-gate and a mold temperature of 25–45°C; melt temperature at the nozzle is 200–220°C, injection pressure is 70–90 MPa, back pressure is maintained at 2–5 MPa, and screw speed is limited to 60–100 rpm to restrict shear heating in the flame-retardant package. Cooling time is controlled at 12–25 s for thick-wall sections, and mold vent depth is held below 0.02 mm; production experience shows that deeper vents permit migration of low-molecular-weight flame-retardant degradation products and deposit buildup after 5,000–8,000 cycles, increasing ejection force and requiring tool cleaning. Terminal product types include control panel cable entry grommets, switchgear bushing collars, blanking plugs, and motor terminal box cable sleeves.

Power Tool Double-Insulated Overmold Geometries and Glow-Wire Limits

Cordless power tool handle grips, impact driver bumpers, and battery pack energy-absorbing caps require a flame-retardant TPE-S with sufficient mechanical interlock to rigid substrates because SEBS-based compounds do not form melt fusion adhesion with semicrystalline polyamide or polycarbonate without a primer. In this downstream segment, the addition ratio is 100 wt% of the elastomeric overmold phase; the overmold layer is specified at 2.0–4.0 mm wall thickness and constitutes 5–12 wt% of the finished hand tool assembly, depending on whether the battery pack receiver housing is included. Compliance is defined by IEC 62841-1:2014 + A1:2021 for motor-operated hand-held tools, UL 94 V-0 at the overmold thickness, ball pressure resistance per IEC 60695-10-2, glow-wire flammability per IEC 60695-2-11 at 750°C, and electrical creepage constraints where insulation coordination design requires a comparative tracking index above 600. Processing is configured as two-shot injection molding or insert overmolding on a 150–250 t machine; the pre-molded PA6 or PC/ABS first-shot substrate is maintained above 80°C before the second shot because lower substrate surface temperatures cause premature freeze of the TPE flow front at the interlock root and increase delamination risk at the parting line. Mechanical interlock depth of 0.6–0.8 mm with a draft angle of 5–10° is used in tool design; adhesive primer is avoided where possible to reduce volatile organic compound content. The melt temperature at the nozzle is held at 190–210°C, mold temperature at 25–40°C, injection velocity is set to 25–50 mm/s, holding pressure is 45–65 MPa, and cooling time is 10–20 s. Terminal product types include cordless power tool handle grips, battery pack impact bumpers, auxiliary handle damping sleeves, and charger dock cable relief covers.

In building automation sensors installed in return air plenums, the cable entry grommet and housing seal are exposed to continuous airflow at 40–60°C and must resist aging without plasticizer migration that would fog optical sensing elements or deposit on printed circuit boards. BADAFLEX® SEBS-Comp. UL TPE-S 70A FR01 is used as the complete seal compound at 100 wt% of the elastomeric part; gasket wall thickness is 1.0–2.0 mm, and the grommet mass is generally 2–10 g per sensor housing, corresponding to 1–3 wt% of the assembled wall-mount device. The relevant compliance framework includes UL 94 V-0 at 1.5 mm, IEC 60730-1:2020 for automatic electrical controls, and RoHS Directive 2011/65/EU with its Annex II restricted substance limits; where the sensor is installed in an air handling plenum, the project specification may also require NFPA 90A smoke and flame behavior verification on the complete assembly rather than on the raw compound alone. Profile extrusion is performed on a vented single-screw extruder with L/D 28:1 and a compression ratio of 2.5:1–3.0:1; melt temperature is maintained at 190–210°C, and the extrudate is cooled by air knives and calibrated in vacuum tanks to hold a cut-length tolerance of ±0.5 mm. Injection molding of grommets uses a 100–150 t machine, melt temperature 195–215°C, mold temperature 30–45°C, holding pressure 50–70 MPa, and cooling time 10–18 s. Terminal product types include wall-mounted CO₂ sensor cable relief boots, thermostat backplate grommets, actuator coupling seals, and zone valve cable entry plugs.

When a 70 Shore A FR-TPE Is Extruded Into Flexible Drag Chain Cable Sheaths

Industrial robotics, automated guided vehicles, and welding gun cable assemblies place cyclic torsion and weld spatter demands on the outer sheath, which functions as the primary mechanical barrier against repetitive bending in energy chains and cutting-fluid mist. The TPE-S compound is processed neat; the sheath addition ratio is 100 wt% of the jacket layer, and the jacket contributes 25–35 wt% of total cable mass at wall thickness 0.6–1.4 mm. The compliance set for this segment includes UL 1581 VW-1 vertical flame testing, UL 94 V-0 at the extruded jacket thickness, IEC 60332-1-2 flame propagation for a single insulated wire or cable, IEC 61034-2 smoke density for halogen-free compounds, and RoHS Directive 2011/65/EU restricted substance compliance. Jacket extrusion is run on a 30:1 L/D single-screw extruder with a barrier screw and compression ratio 2.8:1; melt temperature at the die is 190–215°C, die head pressure is 10–20 MPa, and the melt is conditioned through a 100 µm screen pack to trap agglomerated flame-retardant particles that would otherwise create radial protrusions at the cable surface. The cooling trough is maintained at 15–25°C with a closed-loop water purification system to prevent conductive residue on the jacket that would distort spark testing at 3 kV for 1 s. Residence time in the barrel above 210°C is limited to 4–6 min; production experience with halogen-free flame-retardant SEBS compounds shows that longer exposure generates surface specks and local loss of elongation at the jacket surface, although published data for this exact grade under all screw geometries is limited. Terminal product types are robotic drag chain cable outer sheaths, AGV charging cable jackets, welding gun flexible cable jackets, and sensor actuator cable sheaths used in machine tool environments.

    More Introduction

BADAFLEX® SEBS-Comp. UL TPE-S 70A FR01 is a thermoplastic elastomer compound supplied by Bada AG and based on styrene-ethylene/butylene-styrene block copolymer chemistry. The designation “TPE-S” places the material within the styrenic thermoplastic elastomer class described in ISO 18064; the numerical suffix identifies a nominal hardness of 70 Shore A under ISO 868 or ASTM D2240, while the FR01 suffix denotes a flame-retardant formulation. The compound is typically supplied as cylindrical pellets for injection molding and extrusion and is evaluated for flexible sealing, grommet, cable gland, connector, and strain-relief applications requiring UL 94 V-0 performance. The SEBS midblock is saturated, giving the material improved thermo-oxidative resistance compared with SBS-based TPE-S grades. Because flame-retardant fillers are dispersed in the matrix, density, melt viscosity, elastic recovery, and moisture uptake differ from unfilled SEBS. The following numerical ranges are representative for this formulation class; lot-specific certificates from the manufacturer should govern release decisions.

What Differentiates the FR01 Flame-Retardant Package from Halogenated and Unfilled SEBS Formulations?

Compared with unfilled SEBS compounds of equivalent hardness, the FR01 grade exhibits higher density and reduced die swell due to dispersed flame-retardant particles. Density shifts from the 0.90–0.95 g/cm³ range typical of unfilled SEBS to 1.10–1.20 g/cm³ when measured under ISO 1183-1. This change affects shot-weight calculations and alters residence-time distribution in hot-runner injection molds because the same cavity fills at lower volumetric flow at constant screw speed. Elongation at break is lower than non-FR SEBS because filler-matrix interfaces act as stress-concentration sites; values of 350–500 % may be expected under ISO 37 Type 5 specimens, compared with 600–750 % for unfilled SEBS of the same Shore A hardness. Against halogenated flame-retardant compounds, the FR01 package avoids intentional chlorinated or brominated additives, reducing acid-gas load, smoke density, and corrosion risk on metal inserts. However, halogen-free flame-retardant systems of the phosphorus–nitrogen or mineral hydrate type can raise moisture uptake, making pre-drying mandatory. The material also differs from flexible PVC because plasticizer migration is absent; the SEBS matrix maintains flexibility without external plasticizers. Compression set is nevertheless higher than in cross-linked TPV or thermoset rubber systems, with representative values of 40–60 % after 24 h at 70 °C under ISO 815-1.

Drying operations in production plants must reduce residual moisture to below 0.05 % before melt conversion. A desiccant bed dryer with a dew point of −30 °C or lower and residence time of 2–4 h at 70–80 °C is required; hopper dryers alone are insufficient when ambient relative humidity exceeds 60 %. Melt temperature at the nozzle should remain between 180 °C and 220 °C, with a hard upper limit of 240 °C. Sustained operation above the upper limit can degrade the flame-retardant package and deposit volatiles on mold surfaces or screws. Injection molding machines with general-purpose screws of 20:1–25:1 L/D and low-to-medium compression ratios are suitable; high-compression screws can generate excessive shear heating and exceed the melt-temperature limit. Mold temperature should be held at 20–40 °C for rapid solidification, although wall sections above 6 mm may require extended hold-pressure time. Back pressure should be kept between 20 bar and 50 bar, and screw speed between 80 rpm and 150 rpm, to limit filler attrition and melt-temperature overshoot. On compounding lines, a co-rotating twin-screw extruder with L/D 36–44 and vacuum venting is typical for FR dispersion; screw configurations with high-intensity kneading-block sections can push melt temperature beyond the degradation threshold. Production observations report that melt-pressure fluctuation increases when regrind content exceeds 20 % because the flame-retardant particle-size distribution shifts. Gate freeze time should be established from cavity-pressure decay rather than screw cushion alone to maintain dimensional control in multi-cavity tools.

Mechanical, Thermal, and Electrical Property Profile at Nominal 70 Shore A Hardness

Low-temperature flexibility is controlled by the ethylene/butylene midblock. Glass transition of the soft block is below −40 °C, and brittleness temperature under ISO 812 can be expected below −50 °C. Short-term peak service temperature should not exceed 120 °C without confirmation of the antioxidant package for the intended exposure time. For electrical insulation components, comparative tracking index under IEC 60112 may be in the range 500–600 V, but end-product qualification must use the specific color, wall thickness, and mold-filling pattern.

When Reduced Wall Thickness UL 94 V-0 Classification Is Required Below 3.0 mm

End-use designs with wall thickness below 1.5 mm must be validated in the final injection-molded geometry because UL 94 classification is thickness-dependent. Published data for this specific configuration is limited; a V-0 rating at 3.0 mm does not automatically transfer to 1.5 mm, particularly in living hinges, snap features, or thin cable jackets. Flow-induced orientation of flame-retardant particles and surface skin formation can shift afterflame time and dripping behavior. For thin sections, vertical burn testing should be conducted on molded plaques or finished parts according to IEC 60695-11-10 using at least 10 specimens per thickness and color. Color concentrates based on carbon black or iron oxide masterbatch can alter flammability; addition levels above 2 % should trigger re-certification. Regrind above 20 % can reduce thin-wall afterflame performance and should not be used without validation. The same constraint applies to post-consumer recycled SEBS streams, which may introduce uncontrolled additives into the FR package.

Sealing elements, cable glands, connectors, grommets, and strain-relief components in electrical enclosures are typical applications where the FR01 grade is evaluated. On production-scale injection molding of cable glands, molders report that the combination of 70 Shore A hardness and V-0 at 3.0 mm allows overmolding onto polyamide or polypropylene substrates when the substrate surface is preheated to 100–120 °C; adhesion is primarily mechanical. In two-shot molding, the SEBS soft component bonds adequately to many thermoplastic substrates after corona or plasma treatment, but not to untreated polyacetal. Dimensional stability across a 40–80 °C operating range is governed by linear coefficient of thermal expansion values typical for filled SEBS, around 1.5–2.5×10⁻⁴ K⁻¹; design clearances must accommodate this movement. Compared with thermoset EPDM, the FR01 grade can be direct-injection molded with sprueless hot-runner systems and production scrap can be regranulated, but compression set is higher. Compared with general-purpose TPE-S without FR, the added filler increases density and reduces elastic recovery in dynamic seals; therefore, spring-assisted lip seals may be required at continuous temperatures above 90 °C. In cable jacket extrusion, melt pressure after the screen pack rises because of the flame-retardant filler. Breaker plates with 20–40 mesh packs may require more frequent replacement than equivalent unfilled SEBS lines, and screen-pack torque or pressure alarms should be adjusted to detect premature loading.
