Application of Aurora Kunststoffe AUROdur® PBT+ASA GF20 black

Exterior mirror housings moulded from AUROdur® PBT+ASA GF20 black are specified where the 20 wt% chopped glass reinforcement must suppress post-moulding sink over threaded boss pads and maintain geometric stability under cyclic solar heating. The housing is processed on a hydraulic or electric injection moulding machine with a three-zone screw and non-return valve. Barrel temperatures are set from 230 °C at the feed zone to 255–270 °C at the nozzle. A desiccant dryer with a dew point below -30 °C is required before processing. The granulate is dried at 100–110 °C for 3–4 h to a residual moisture of ≤0.02 wt% measured by Karl Fischer titration in accordance with ISO 15512:2019. Mould temperature is held at 60–80 °C. Holding pressure is set in the 40–70 MPa range. Gate location is placed at the mirror mounting interface rather than on the visible cap. If a direct gate is unavoidable, a sprue break of 0.8–1.2 mm depth is used to limit gate blush. Venting is machined along the parting line at 0.02–0.03 mm depth to allow displaced gas to escape without flashing. The moulded housing is conditioned for 48 h at 23 °C and 50 % relative humidity before dimensional audit. Post-moulding shrinkage is anisotropic. Tool compensation for a black GF20 PBT/ASA grade normally uses a parallel shrink factor of 0.3–0.6 % and a transverse factor of 0.8–1.2 %, but critical-to-dimension values require confirmation on an ISO 294-4 shrinkage plate. Because the ASA phase controls low-temperature impact, the gate area is not ground after demoulding unless required for assembly. Sanding exposes glass fibre and reduces the visual uniformity of the black surface. The operational boundary is that the material should not be processed with shot sizes below 30 % of barrel capacity. Excessive residence time at 250 °C or above causes a viscosity shift through ester hydrolysis and can generate black specking. Outdoor validation is performed according to ISO 4892-2 cycle 1. Cut-outs from the housing are tested for tensile strength according to ISO 527-2 after xenon-arc exposure.

Weld Line Retention in Cowl Vent Grilles Remains Process-Dependent

In cowl vent grilles, the louvered geometry forces multiple melt fronts to split around rectangular openings and recombine at thin rib intersections. The resulting weld line is a structural weak point because glass fibres oriented parallel to the flow direction do not bridge the weld plane in significant number. Weld line tensile strength measured on ISO 3167 type A specimens cut transverse to the weld line is typically lower than the un-welded reference. Published data for this specific configuration is limited, so lot-specific weld line testing is required before serial acceptance. The design response is sequential valve gating. The central valve opens first, and the outer valves open after the flow front has passed the louver root. Valve opening delay is set at 0.3–0.8 s depending on cavity pressure sensors placed at the end of fill. Cavity pressure sensors are installed away from weld lines to avoid introducing sink. Mould temperature is kept at the upper end of the recommended range, 70–80 °C, to allow fibre wetting and to reduce frozen-layer orientation. Melt temperature is held at 255–265 °C at the nozzle. Exceeding 270 °C discolours the ASA phase and raises the free volatile content, which can deposit on the mould surface. A desiccant dryer is mandatory at relative humidity above 60 %. The granulate must be dried to ≤0.02 % residual moisture even if it is processed within 30 min of bag opening. The tool requires draft angles of at least 1.0° on the louver ribs. Lower draft leads to ejection stress and microcracks at the weld zone. Ejection is performed with large stripper plates rather than pin clusters to avoid stress concentration at the ribs. After moulding, parts are allowed to cool in a constrained fixture for 30–60 s to limit warpage. Free cooling on a flat bench often produces diagonal twist greater than 3 mm over a 500 mm length. Flow simulation with fibre orientation analysis is used before tool manufacture. Corner radii at louver intersections are set above 0.5 mm to reduce notch sensitivity. For final part approval, Charpy notched impact is measured according to ISO 179-1/1eA at the weld zone. If the lot value is below the internally fixed lower bound, the gate delay sequence is adjusted before serial release.

For AC charging plug housings, the decision to use AUROdur® PBT+ASA GF20 black is based on lower water absorption than PA66 and outdoor colour stability verified by ISO 7724-2. The housing is not an electrical insulator for live terminals. Terminal carriers are moulded separately from a protected PA66 grade. The PBT/ASA housing provides mechanical alignment, impact protection, and UV resistance. Processing starts with pre-drying. Residual moisture above 0.02 wt% at melt temperatures above 250 °C triggers hydrolysis. Melt temperature is set at 245–265 °C, measured at the nozzle. Mould temperature is 70–80 °C to promote crystallisation and stabilise terminal pocket spacing. Holding pressure is applied until the gate freezes. Typical hydraulic holding pressure is 45–65 MPa. The gate is placed at the centre of the connector back face, not on the latch arm. Latch arms are filled through a separate sub-gate to avoid a weld line at the snap-fit root. Wall thickness is maintained at 2.5–3.0 mm. Abrupt changes below 2.0 mm cause glass fibre jamming at the gate transition. If a hot runner system is used, thermal profiles are held below 270 °C. Higher temperatures produce volatile degradation products. The mould is cooled with close-pitch channels to maintain a temperature variation of less than ±3 °C across the core. Uneven cooling increases warpage and changes the mating face flatness. Post-moulding dimensional checks are performed after 24 h at 23 °C and 50 % relative humidity. The moulded part is measured for terminal pocket centre-to-centre distance with a coordinate measuring machine. Outdoor validation uses xenon-arc weathering according to ISO 4892-2 cycle 1 and heat deflection temperature according to ISO 75-1/-2 at 1.8 MPa. The finished charging cable assembly is validated separately to IEC 62196-1 and IEC 61851-1. Regulatory documentation must confirm compliance with RoHS Directive 2011/65/EU. The material is not a substitute for full connector testing. An operational boundary is that the housing should not be exposed to continuous condensing humidity above 95 % relative humidity during storage without drying. Surface moisture does not soften the part but can vaporise during subsequent processing and create silver streaks.

Why Do Outdoor Telecom Enclosures Use PBT/ASA GF20 Instead of Unfilled ASA?

Unfilled ASA has a heat deflection temperature below 100 °C at 1.8 MPa, while PBT/ASA GF20 compounds in this class are specified for a service temperature range that includes 110–130 °C for short-term hot spots. Outdoor telecom enclosures, especially black radome covers and remote radio unit shrouds, reach surface temperatures above 85 °C under solar load. The 20 wt% glass fibre reinforcement reduces creep under the weight of clamped cover seals. Without fibre, the seal groove opens after repeated thermal cycling and allows water ingress. The fibre also raises tensile modulus to the 5,500–6,500 MPa class-typical range, but the exact lot value must be taken from the supplier certificate and not from generic literature. Processing large enclosure covers requires a mould-filling strategy that does not rely on a single central gate. A single gate produces radial fibre orientation and a pronounced saddle warp. The preferred process uses three or four valve gates with sequential opening. The first gate opens at the thinnest section, and the remaining gates open after the flow front passes each cavity pressure sensor. Hold pressure is applied in two stages. A short high-pressure stage of 50–70 MPa is used for 2–3 s, followed by a lower pressure of 25–35 MPa for 8–12 s to compensate volumetric shrinkage without overpacking the gate area. Mould temperature is held at 70–80 °C. Lower mould temperatures reduce gloss and increase fibre readout on the black surface. The material is dried to ≤0.02 % residual moisture before processing. At relative humidity above 60 %, even a 4 h exposure can raise surface moisture enough to produce silver streaks. For outdoor validation, samples are aged according to ISO 4892-2 and ISO 188. Creep modulus is measured according to ISO 899-1. Colour change is assessed by ISO 7724-2. Enclosure covers are tested for flatness after a 24 h post-moulding rest. A flatness deviation above 0.5 mm over a 300 mm span indicates an incorrect gate sequence or non-uniform cooling. The operational boundary is that the material should not be used for large flat covers without fibre orientation simulation. Otherwise the anisotropic shrinkage produces a twist that cannot be corrected by bending in the assembly fixture.

When a 20 wt% Glass Fibre Load Is Specified for Power Tool Housings

When power tool housings are moulded from AUROdur® PBT+ASA GF20 black, the 20 wt% glass fibre content is selected to reduce creep around screw bosses and to stabilise the split-line between two shell halves. The housing is injected in a two-plate mould with a central gate at the handle underside. Multiple sub-gates are avoided because each additional weld line acts as a site for crack initiation under vibration. Screw bosses are designed with an outer diameter of 2.0–2.5 times the thread diameter and a wall thickness of 0.6–0.8 mm at the sink mark. Thin bosses decrease holding pressure transmission and produce voids. Thick bosses extend cycle time and create sink on the visible surface. The mould is run at 75–80 °C to reduce glass fibre readout on the black surface. A mould temperature below 60 °C produces visible fibre bundles and non-uniform gloss under bright factory lighting. Melt temperature at the nozzle is set to 250–265 °C. Injection speed is profiled. A medium speed of 40–80 mm/s is used for the first 60 % of the fill. A slower speed of 20–35 mm/s is used at the end of fill to prevent jetting at the thin shell edges. Holding pressure is 45–60 MPa applied for 5–8 s. Gate freeze is confirmed by cavity pressure sensors if the tool is equipped. The part is cooled in the mould for 20–30 s before ejection. Demoulding is performed with large ejector plates rather than small pins to avoid stress whitening around the boss centres. Batch testing uses ISO 527-2 for tensile properties and ISO 179-1/1eA for notched Charpy impact at 23 °C. At -20 °C, the impact value is lower, and the tool is kept in service only if the safety margin covers the specified drop test. The finished power tool is tested to IEC 62841-1. Material selection alone is not safety certification. The housing is not suitable for contact with strong alkaline cleaners or hot glycol-based antifreeze. Such exposures can lead to environmental stress cracking at glass fibre ends near the surface. The boundary condition is that the material should not be processed with a barrel residence time above 6 min. Longer residence at 250 °C or above causes a loss of viscosity through PBT hydrolysis, even with pre-dried granulate.

Industrial Sensor Enclosure Chemical Resistance After Machining

Post-moulding drilling of sensor enclosure walls exposes glass fibre ends at the cut surface, creating capillary paths for fluid absorption and local stress concentrations. The moulded enclosure made from AUROdur® PBT+ASA GF20 black is therefore not qualified as a universal chemical barrier. It is used in industrial field enclosures where the expected media are HLP-class hydraulic oil, mineral oil mist, diesel fuel splash, and neutral pH cutting emulsions at temperatures up to 60 °C. The material is not recommended for continuous contact with strong alkaline solutions, hot water above 80 °C, concentrated inorganic acids, or polar solvents such as methanol and methyl ethyl ketone. The ASA phase swells in aromatic hydrocarbons and some plasticiser-containing polyurethane cable jackets. Gasket selection should avoid phthalate ester migration. Chemical resistance is evaluated with ISO 22088-3 bent strip specimens at 0.5 % strain. Surface cracks appear first at glass fibre ends and at gate debris if the gate was not cleanly trimmed. After drilling and tapping, the cut surface is sealed with a non-amine curing epoxy. Amine-cured epoxy systems are avoided because published compatibility data for this specific material indicate a risk of stress-assisted attack at elevated temperature. Processing before machining requires drying to ≤0.02 % residual moisture. Injection moulding is performed at 250–265 °C with a mould temperature of 70–80 °C. Enclosure walls are designed with a minimum thickness of 2.5 mm at threaded bosses. A thinner section around a threaded metal insert promotes cracking. Insert moulding is performed with preheated brass inserts at 100–120 °C to reduce local cooling stress. Cold inserts create a quenched layer with low notched impact strength. Threaded inserts are supplied with knurled external rings to resist torque-out. Pull-out testing is performed with a torque wrench to the design assembly torque. Failure mode is shear of the knurled region rather than axial tensile pull. Outdoor sensor enclosures are additionally tested according to ISO 4892-2 for UV stability and IEC 60529 for dust and water ingress on the assembled housing. The material itself is only one part of the protection chain. The operational boundary is that post-machined cutouts must not be placed closer than 5 mm to a weld line or a gate vestige. At smaller distances, the local moulded-in stress around the opening exceeds the fibre-end crack threshold under thermal cycling.
