Application of Asahi Kasei SUNFINE UHMWPE UH901D

In wet-process lithium-ion separator manufacture, Asahi Kasei SUNFINE UHMWPE UH901D is introduced as the high-molecular-weight polyolefin component of a paraffin oil casting dope rather than as a dry powder blend. The polyolefin solids fraction is maintained at 15–25 wt% in high-purity paraffin oil, with UHMWPE comprising 20–40 wt% of the polyolefin phase when co-formulated with high-density polyethylene; full-UHMWPE separator formulations are run for high-temperature shutdown retention, although published formulation data for this specific grade are limited. The dope is processed through a 48–64 L/D twin-screw extruder with liquid injection, a gear pump, and a T-die casting onto a chilled drum at 10–35°C. The cast sheet is biaxially stretched at 90–125°C, extracted with n-hexane or dichloromethane, and heat-set under constrained tension. Compliance release for separator film requires tensile testing per ISO 527-3:2018, thickness mapping per ISO 4593:1993, puncture resistance per ASTM D5748-95(2019), and cell-level electrochemical impedance screening according to the battery manufacturer’s specification; EU REACH 1907/2006 and EU RoHS 2011/65/EU documentation is required for automotive cell qualification. Terminal products include 5–12 µm separator base for EV pouch cells, 9–16 µm separator for cylindrical 18650 and 21700 cells, and 16–25 µm ceramic-coated separator base for prismatic energy storage systems.

The critical process conflict in this segment is gel-state memory. If the dope residence time in the extruder exceeds the thermal history threshold, UHMWPE chains retain oriented domains that produce melt-fracture-like surface roughness on the cast sheet; after transverse-direction orientation, these defects appear as pinhole clusters at the edges of the separator. To suppress this, the melt temperature is kept below 230°C, and screen-pack differential pressure is monitored before the gear pump as an indirect indicator of unmelted gel particles. Powder moisture exposure is the other operational boundary: material held at relative humidity above 60% must be pre-dried at 80°C for 2–4 h to below 0.01 wt% moisture because water vaporizes at the die and creates pinholes. Oxidized paraffin oil fractions with elevated carbonyl indices are not used because they lower gel strength and produce transverse-direction gauge bands during stretching. A line-scale failure mode repeatedly observed on separator extrusion lines is a sudden rise in cast-sheet edge waviness when the chilled drum temperature exceeds 35°C; the defect is not reparable downstream and requires a full dope system reset. Published data for the exact UH901D gelation rheology across all solvent grades are limited, so thermal profiling is validated on the specific extruder rather than transferred from other UHMWPE grades.

When Gel Spinning Demands Draw Ratios Above 30:1 Without Sacrificing Intrinsic Viscosity

The transition from separator film to gel-spun filament uses UH901D as the load-bearing polymer in a dilute solution. The solution concentration is maintained at 5–10 wt% in decalin or high-purity white mineral oil, with dissolution carried out in a jacketed static mixer at 140–160°C under nitrogen blanketing. The solution is metered by a gear pump through a spinneret with hole diameters selected for a final filament denier below 2.0 dpf after drawing; gel filaments are quenched in a water bath, extracted with n-hexane or perchloroethylene, and hot-drawn in multiple stages at 120–150°C. Total draw ratio typically falls between 30:1 and 60:1 for cut-resistant yarns; published data for UH901D-specific maximum draw ratios beyond this range are limited. Compliance for glove shell yarns is evaluated under EN 388:2016+A1:2018 and ANSI/ISEA 105-2016 cut-resistance test protocols, while ballistic panel laminates are tested under NIJ Standard-0101.06 or the procurement-specified successor edition. Filament tensile strength and elongation are measured per ASTM D3218-07 for polyolefin monofilament, with knot and loop strength procedures as required by rope assemblers. Terminal end products include cut-resistant gloves, food-contact conveyor mesh, abrasion-resistant ropes and slings, and unidirectional composite prepreg for ballistic helmets and vehicle spall liners.

The operational boundary is oxygen ingress into the first hot-draw stage. If the extracted gel fiber is stored too long before drawing, residual solvent loss can lock in crystallization and reduce the final draw ratio; conversely, drawing above 150°C in air can initiate oxidative chain scission that lowers intrinsic viscosity and filament tenacity. Amine-based spin finishes are not introduced before final drawing because they migrate into the fiber surface and interfere with downstream plasma or polyurethane coating adhesion. For production-scale lines, a common failure mode is filament wrap on the first draw roll when the extraction bath oil concentration is allowed to rise; bath monitoring and countercurrent solvent flow are used to prevent oil carryover from shifting the filament friction coefficient. Because UH901D has a narrow solution-state gelation window compared with lower-viscosity UHMWPE grades, the dissolution mixer speed and residence time are set by observing gel clarity rather than by applying standard polyethylene melt conditions.

Dry powder sintering of UH901D for microporous ventilation and filtration elements eliminates hydrocarbon solvent entirely. The powder is charged into a steel mold at 100 wt% UHMWPE or at 80–90 wt% UHMWPE with high-density polyethylene as a particle-boundary modifier. The mold is cold-pressed at 20–50 MPa, transferred to a convection sintering oven, and held at 145–165°C for 30–90 min; the fused porous billet is then skived into sheets or cut into discs. Pore-size characterization follows ASTM F316-03(2019) bubble-point and mean-flow-pore test protocols. The final pore diameter is controlled by powder particle size distribution, compaction pressure, and sintering time rather than by an extractable pore former; published data for UH901D-specific pore size distribution as a function of these variables are limited. Food-contact and potable-water compliance is assessed under FDA 21 CFR 177.1520 and EU Regulation (EU) No 10/2011; for battery pack pressure-equalization membranes, the relevant cell-level environmental tests follow the pack manufacturer’s ingress-protection and thermal-cycling specifications. Terminal products include battery pack breather membranes, pneumatic silencer discs, filter plates for industrial liquid clarification, and porous air-sparging elements for wastewater aeration tubes. The thermal boundary is continuous service above 80°C, which risks pore collapse because the sintered contact points begin to densify; steam autoclaving above 121°C is not used for porous structures where bubble-point retention is critical. Exposure to oxidizing acids above 10 wt% concentration at elevated temperature is not recommended because oxidative attack erodes fused particle necks and enlarges the mean flow pore diameter.

Can Ram-Extruded Solid Stock Retain Impact Strength at 100°C Without Fusion Defects?

For machinable wear components, UH901D is processed without screw plastication: 100 wt% virgin powder is metered into a ram extruder where a reciprocating hydraulic press compacts and fuses the powder through a heated die zone at 200–230°C. The ram pressure profile is maintained between 70–100 MPa, and the intermittent motion creates a fusion boundary between successive charges; incomplete fusion at that boundary is the primary cause of in-service delamination. When the profile is machined into chain guides, wear strips, conveyor rollers, pump volutes, or scraper blades, compliance is verified against ASTM D4020-18 for UHMWPE molding and extrusion materials, ISO 21304-1:2019 for designation and basis of specification, and ISO 179-1:2010 Charpy impact testing under the conditioning protocol specified for the final part geometry. Food-processing contact surfaces are further evaluated under FDA 21 CFR 177.1520 and may require migration testing under EU Regulation (EU) No 10/2011 if exported to European food plants. The processing window is narrow: if the die temperature exceeds 230°C, oxidative chain scission reduces impact strength and produces yellowed or brittle stock; if the die temperature falls below 200°C, the fusion boundary remains visible as a low-impact plane. Powder moisture must be below 0.01 wt% before charging, and exposure to humidity above 60% at the feed hopper is avoided because steam pockets create internal voids. Regrind addition above 20 wt% is not used in critical wear parts because particle size reduction shifts the ram extrusion fusion pattern and increases the reject rate for internal voids. Amine-based stabilizer packages are not added in food-contact profiles because they can create organoleptic migration risk and surface bloom on machined sealing faces.
