Application of Asahi Kasei SUNFINE UHMWPE UH901
In wet-process lithium-ion battery separator production, Asahi Kasei SUNFINE UHMWPE UH901 is dispersed in a high-boiling paraffinic oil at a weight fraction between 5 wt% and 15 wt% inside a corotating twin-screw extruder with 40:1 L/D. The ultra-high viscosity-average molecular weight of UH901 suppresses measurable melt flow under ISO 1133-1:2022 and ASTM D1238; process control therefore tracks gel pressure at the die, screw torque, and oil-phase separation rather than melt flow index. After flat-die casting onto a chilled roll at 15–40 °C, the gel film is stretched biaxially at 90–120 °C to induce lamellar separation and pore formation. The paraffinic oil is extracted with methylene chloride or n-heptane, and the membrane is heat-set to stabilize pore geometry. Because UH901 contributes longer chain entanglements than lower-Mv grades, the gel exhibits higher zero-shear viscosity at equivalent solids loading; a conversion line may therefore require a reduction of PE fraction by 1–3 wt% or an increase in die temperature within the 200–240 °C barrel-adjacent zone to avoid pressure spikes exceeding the extruder safety limit. Pore size is monitored by gas-liquid porometry rather than electron microscopy only; separator specifications typically require a mean pore diameter below 0.1 μm and a Gurley value matched to cell design. Tensile properties of the finished separator are evaluated under ASTM D882 or ISO 527-3, while puncture resistance is measured by separator-specific probe methods that are defined by the cell maker. Residual oil below 0.5 wt% is required to prevent electrolyte-wetting defects. Oxidation during high-shear compounding is controlled by nitrogen blanketing of the feed throat and by keeping melt residence time below 90 s. Published data for UH901-specific separator conversion is limited; the operating envelope above reflects standard wet-process UHMWPE separator practice and must be revalidated on the target line.

What Limits the Draw Ratio in Gel-Spun UH901 Fibre Before Fibril Defects Appear?

Gel spinning of UH901 into high-tenacity polyethylene fibre requires the powder to be dissolved in decalin or mineral oil at a concentration between 5 wt% and 8 wt% under nitrogen because oxygen at solution temperatures above 170 °C initiates chain scission and reduces ultimate tensile strength. The solution is metered through a spinneret with capillary diameters in the range of 0.3–1.0 mm into an air gap of 5–20 mm, then quenched in a water bath at 5–15 °C. Post-extrusion drawing is conducted in multiple stages at 90–150 °C; total draw ratios commonly exceed 40:1, but the high molecular weight of UH901 narrows the processing window because insufficient disentanglement produces gel domains that appear as microvoids after hot drawing. Draw tension is monitored continuously, and a rise of more than 10% from the running average typically indicates a shift in gel homogeneity rather than a mechanical problem. Under ISO 2062 or ASTM D3822, finished high-performance UHMWPE fibres are measured for tenacity and modulus; commercial grades processed from the highest-Mv resins can exceed 35 cN/dtex tenacity and 1,100 cN/dtex modulus, but published data for UH901 in fibre form is limited and should not be extrapolated without spin-line trials. The limiting defect is usually not capillary fracture but the development of radial skin-core morphology when quench rates are too low; this appears as a ductile core under scanning electron microscopy after tensile failure. Antioxidant packages must be selected for extraction resistance because residual spin solvent can carry stabilizers out of the filament and leave the drawn fibre vulnerable to oxidative embrittlement during long-term storage.Across ram extrusion lines for thick-walled UHMWPE profiles, the absence of measurable melt flow in UH901 is not a defect but the controlling parameter for pressure and cooling rate. Powder is fed into a reciprocating ram at ambient temperature, compacted in a heated barrel, and fused under pressures that can fluctuate between 20 MPa and 50 MPa depending on profile cross-section and die friction. Barrel temperature zones are usually maintained between 130 °C and 170 °C for compaction and between 190 °C and 220 °C at the die land; excessive die temperature causes surface oxidation, while insufficient temperature leaves weld lines at powder-particle boundaries. The extruded profile is drawn through an insulated cooling chamber to control residual stress because UHMWPE has a high coefficient of thermal expansion relative to steel. Production rates for thick sections are constrained by heat transfer rather than drive capacity; a 100 mm diameter rod may require less than 1 m/h linear output to avoid internal voids, though equipment-specific validation is required. Properties of ram-extruded stock are verified according to ISO 11542-2 and ASTM D4020, with tensile yield strength under ISO 527-2 and elongation at break typically in the 200–400% range for well-consolidated UHMWPE. The high molecular weight of UH901 increases inter-particle diffusion time; failures on ram extrusion lines are usually batch-to-batch variations in powder bulk density and particle size distribution, which change feed compaction and can appear as density gradients across the rod diameter. Pre-drying at 80–100 °C for 2–4 h is applied when the powder has been exposed to ambient humidity above 60% RH because surface moisture converts to steam in the barrel and creates microvoids that reduce tensile strength.

Sintered Porous Filter Porosity Control and Particle Size Distribution

Sintered UHMWPE filter elements made from UH901 are formed by filling a closed mould with powder, compressing at 3–10 MPa, and heating the mould to 190–210 °C for a dwell period that is proportional to the square of the part thickness. The final porosity and pore-size distribution are determined by the initial particle size distribution, compaction pressure, and sintering time; larger particles create larger inter-particle channels, while over-compaction collapses the porous network into an impermeable sheet. Bubble-point testing under ISO 4003 is used to quantify the maximum pore size, and gas permeability is evaluated by ISO 4022 for sintered metal filters or by equivalent polymer-filter procedures agreed with the end user. A production filter made from UHMWPE typically shows porosity between 30% and 45% and a mean flow pore size below 50 µm, but UH901-specific values depend on the sieve fraction selected by the converter. The high molecular weight of UH901 slows particle fusion because chain diffusion across particle boundaries requires more thermal energy and time than lower-Mv grades; if the mould is released too early, the filter develops cracks at the particle boundaries during cooling. Cooling is therefore staged, with the mould held at 120 °C before final demoulding to reduce thermal shock. The finished porous structure is evaluated for tensile strength under ISO 527-2, density under ISO 1183-1, and dimensional stability under heated acid or alkali exposure. Chemical resistance of UHMWPE is retained in porous form, but the high surface area accelerates oxidation at elevated service temperatures; continuous exposure above 80 °C in oxygen-rich streams requires antioxidant selection that does not leach into the filtrate.Addition of UH901 to polyamide or polyoxymethylene carrier resins in a corotating twin-screw extruder with 40:1 L/D changes the wear mechanism under dry sliding. The additive is not melted and behaves as a dispersed solid lubricant within the matrix; loadings between 5 wt% and 20 wt% are typical for industrial gear and bearing compounds, but loadings above 30 wt% can create feed instability because the powder is non-polar and does not compact easily in the main hopper. Side-feeding of UH901 downstream of the melting zone is preferred when the matrix reaches a stable melt temperature of 230–260 °C for polyamide 66, reducing the residence time at high temperature. Surface treatment of the UHMWPE powder by plasma or chemical grafting improves interfacial load transfer; without treatment, the coefficient of linear thermal expansion mismatch between the UHMWPE domain and the matrix produces void nucleation at the interface after repeated thermal cycling. Wear performance is measured by block-on-ring testing under ASTM G77 or thrust-washer testing under ASTM D3702, with specific wear rate and dynamic coefficient of friction reported against a steel counterface. In injection-moulded parts, the orientation of the UHMWPE particles follows the polymer melt front, creating anisotropic wear properties that are not captured by isotropic laboratory plaques. The compounder must also verify that the selected grade of UH901 contains no coarse agglomerates above 250 µm, because these agglomerates do not disperse below this size under normal shear and can appear as surface defects in thin-wall moulded parts.

If UH901 Is Selected for Compression-Moulded Sheet, Preheating Prior to Full Consolidation Must Be Extended

Compression moulding of UH901 into sheet stock uses a hydraulic press with platen pressure capacity above 10 MPa and heated platens capable of holding 220 °C with a variation of no more than ±3 °C across the mould surface. The powder is levelled in a mould cavity, and the press is closed to a low pressure of 2–5 MPa during preheating so that heat conducts into the powder bed without premature particle deformation. Full consolidation pressure of 10–20 MPa is applied only after the core of the powder bed reaches the sintering range of 180–200 °C; applying high pressure too early locks voids into the structure and produces low-density sections that fail under ISO 527-2 tensile testing. The dwell time at consolidation is scaled by the square of the sheet thickness; as a reference, 20 mm thick stock may require more than 60 min at pressure to achieve uniform fusion, though published data for UH901-specific compression cycles is limited. The high entanglement density of UH901 improves abrasion resistance but retards the molecular diffusion required to erase powder grain boundaries. Platens are then cooled at 5–10 °C/min while maintaining pressure to prevent warpage; rapid cooling without pressure results in residual stress that appears as edge lift after machining. Finished sheet is inspected by immersion in water after machining because internal fusion defects absorb moisture and change ultrasonic transmission. Compliance for industrial sheet is documented against ISO 11542-2 and ASTM D4020; density under ISO 1183-1 is used as a quick confirmation of void content, with values below 0.930 g/cm³ signalling incomplete consolidation.Manufacture of UHMWPE medical components from UH901 is valid only when the incoming powder can be documented against the oxidative and trace-element limits of ISO 5834-2:2019; resin suppliers and device converters do not assume a general-purpose UHMWPE grade meets implant requirements without lot-specific certification. In orthopaedic bearing preforms, the powder is consolidated by ram extrusion or compression moulding, then machined into acetabular cups or tibial inserts with tolerances below 10 µm on the articulating surface. After machining, the implant may be sterilized by gamma irradiation at 25–40 kGy, which generates free radicals and increases crosslink density but also creates residual reactivity that can be measured as oxidation index under ASTM F2102 or ISO 5834-4. The ultra-high molecular weight of UH901 improves fatigue resistance under cyclical loading, but if the resin contains catalyst residues or if the consolidation cycle leaves fusion defects, the benefit is lost. Medical-grade UHMWPE evaluations under ISO 5834-1:2019 include tensile properties, elongation at break, ash content, and notched Izod impact; converters also apply ISO 10993-5 and ISO 10993-10 for cytotoxicity and skin sensitization when the final device undergoes biological safety assessment. A production concern specific to very high-Mv grades is the formation of machining-induced microcracks in highly fused stock; slow machining speeds and sharp tool edges are required because UHMWPE has a low thermal conductivity and softens at the cut zone. Published data for UH901 in implant applications is limited relative to established medical UHMWPE grades; qualification must therefore be based on device-specific testing rather than generic resin type alone.
